The Effect of Gasoline Metallic Additives on Low Speed Pre-Ignition

Methylcyclopentadienyl manganese tricarbonyl (MMT) is used as an octane-enhancing metallic additive for unleaded gasoline which can prevent engine knock by proactive reaction with the hydrocarbon free radicals before starting the auto-ignition of hydrocarbons. However it has been pointed out that MMT causes automotive catalysts clogging and spark plug severely fouling. Therefore, many countries have fuel standards that prohibit or limit the usage of MMT. Nevertheless, some countries still use MMT as there are no restrictions imposed by fuel standards. As mentioned in several papers, metallic additives of engine oil such as calcium cause an abnormal combustion phenomenon called low-speed pre-ignition (LSPI) in turbocharged spark ignition engines. In contrast, the effect of metallic additives of gasoline such as MMT on LSPI has not been studied.

Development of Low Pressure and High Performance GPF Catalyst

Awareness of environmental protection with respect to the particulate number (PN) in the exhaust emissions of gasoline direct injection (GDI) engine vehicles has increased. In order to decrease the emission of particulate matter (PM), suppressing emissions by improving engine combustion, and/or filtering PM with a gasoline particulate filter (GPF) is effective. This paper describes the improvement of the coated GPF to reduce pressure drop while securing three-way performance and PN filtration efficiency. It was necessary to load a certain amount of washcoat on the GPF to add the three-way function, but this led to an increase in pressure drop that affected engine power. The pressure drop was influenced by the gas permeation properties of the filter wall.

For the purpose of coping with the strengthening of NOx exhaust gas control and fuel consumption control, it is indispensable to improve the NOx purification capacity. In view of this, vehicle manufacturers are in the course of developing high performance SCR (Selective Catalytic Reduction) systems [1, 2]. For such SCR systems to be realized, high precision NOx sensors for carrying out urea injection quantity control and SCR degradation diagnosis are absolutely indispensable. Detection of NOx concentration by means of a NOx sensor is generally performed as follows: O2 is discharged by means of an O2 detection electrode; remaining NOx is decomposed by a NOx detection electrode; NOx concentration is then detected as electric current that flows when oxygen ions are conduct through solid electrolyte. In order to detect NOx of ppm-order, it is necessary to detect minute current of nA-order with high accuracy.

Development of Three-Way Catalysts Enhanced NOx Purifying Activity

Growing concerns about the depletion of raw materials as vehicle ownership continues to increase is prompting automakers to look for ways of decreasing the use of platinum-group metals (PGMs) in the exhaust systems. This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. One of the key technologies is a new OSC material that has low surface area (SA) and high OSC performance. We enhanced the pyrochlore- ceria/zirconia (CZ) which has a very small SA. In order to enhance the heat resistance and promote the OSC reaction, we selected and optimized the additive element. This material showed high OSC performance especially in the temperature range of 400 degrees or less. Another key technology is washcoat structure that has high gas diffusivity by making connected pore in the washcoat (New pore forming technology).

Development of New Hybrid Transaxle for Mid - Size Vehicle

The new P710 hybrid transaxle for a mid-size 2.5-liter class vehicle was developed based on the Toyota New Global Architecture (TNGA) design philosophy to achieve a range of desired performance objects. A smaller and lighter transaxle with low mechanical loss was realized by incorporating a new gear train structure and a downsized motor. The noise of the P710 transaxle was also reduced by adopting a new damper structure.

Toyota Motor Corporation has developed a new 2.0L Inline 4- Cylinder (I4) Gasoline Direct Injection Engine, the second Naturally Aspirated (NA) engine of the Toyota New Global Architecture (TNGA) engine series, to meet our customers’ expectations for drivability, performance, and fuel economy. The high speed combustion technologies adopted previously in our 2.5 L NA conventional and Hybrid Vehicle (HV) engines for the 2018 Toyota Camry are necessary for high engine power and thermal efficiency. To adopt our high speed combustion technology on engines with different displacements, the turbulence intensity has been defined as the target index of combustion speed. The basic engine structure has been revised by using Computational Fluid Dynamics (CFD) analysis to achieve the combustion target.

Development of Engine Lubrication System with New Internal Gear Fully Variable Discharge Oil Pump

Over the past decades, the automotive industry has made significant efforts to improve engine fuel economy by reducing mechanical friction. Reducing friction under cold conditions is becoming more important in hybrid vehicle (HV) and plug-in hybrid vehicle (PHV) systems due to the lower oil temperatures of these systems, which results in higher friction loss. To help resolve this issue, a new internal gear fully variable discharge oil pump (F-VDOP) was developed. This new oil pump can control the oil pressure freely over a temperature range from -10°C to hot conditions. At 20°C, this pump lowers the minimum main gallery pressure to 100 kPa, thereby achieving a friction reduction effect of 1.4 Nm. The developed oil pump achieves a pressure response time constant of 0.17 seconds when changing the oil pressure from 120 kPa to 200 kPa at a temperature of 20°C and an engine speed of 1,600 rpm.

Low Frequency Airborne Panel Contribution Analysis and Vehicle Body Sensitivity to Exhaust Nnoise

The tendency for car engines to reduce the cylinder number and increase the specific torque at low rpm has led to significantly higher levels of low frequency pulsation from the exhaust tailpipe. This is a challenge for exhaust system design, and equally for body design and vehicle integration. The low frequency panel noise contributions were identified using pressure transmissibility and operational sound pressure on the exterior. For this the body was divided into patches. For all patches the pressure transmissibility across the body panels into the interior was measured as well as the sound field over the entire surface of the vehicle body. The panel contributions, the pressure distribution and transmissibility distribution information were combined with acoustic modal analysis in the cabin, providing a better understanding of the airborne transfer.

Optimizing Transmission Loss for Lightweight Body Structures

In an effort to reduce mass, future automotive bodies will feature lower gage steel or lighter weight materials such as aluminum. An unfortunate side effect of lighter weight bodies is a reduction in sound transmission loss (TL). For barrier based systems, as the total system mass (including the sheet metal, decoupler, and barrier) goes down the transmission loss is reduced. If the reduced surface density from the sheet metal is added to the barrier, however, performance can be restored (though, of course, this eliminates the mass savings). In fact, if all of the saved mass from the sheet metal is added to the barrier, the TL performance may be improved over the original system. This is because the optimum performance for a barrier based system is achieved when the sheet metal and the barrier have equal surface densities. That is not the case for standard steel constructions where the surface density of the sheet metal is higher than the barrier.

An Application of a Model-Prediction-Based Reference Modification Algorithm to Engine Air Path Control

In real-world automotive control, there are many constraints to be considered. In order to explicitly treat the constraints, we introduce a model-prediction-based algorithm called a reference governor (RG). The RG generates modified references so that predicted future variables in a closed-loop system satisfy their constraints. One merit of introducing the RG is that effort required in control development and calibration would be reduced. In the preceding research work by Nakada et al., only a single reference case was considered. However, it is difficult to extend the previous work to more complicated systems with multiple references such as the air path control of a diesel engine due to interference between the boosting and exhaust gas recirculation (EGR) systems. Moreover, in the air path control, multiple constraints need to be considered to ensure hardware limits. Hence, it is quite beneficial to cultivate RG methodologies to deal with multiple references and constraints.

A CFD Analysis Method for Prediction of Vehicle Exterior Wind Noise

High frequency wind noise caused by turbulent flow around the front pillars of a vehicle is an important factor for customer perception of ride comfort. In order to reduce undesirable interior wind noise during vehicle development process, a calculation and visualization method for exterior wind noise with an acceptable computational cost and adequate accuracy is required. In this paper an index for prediction of the strength of exterior wind noise, referred to as Exterior Noise Power (ENP), is developed based on an assumption that the acoustic power of exterior wind noise can be approximated by the far field acoustic power radiated from vehicle surface. Using the well-known Curle’s equation, ENP can be represented as a surface integral of an acoustic intensity distribution, referred to as Exterior Noise Power Distribution (ENPD). ENPD is estimated from turbulent surface pressure fluctuation and mean convective velocity in the vicinity of the vehicle surface.

Development Solar Charging System of Vehicle

Fuel consumption and CO2 emission regulations for vehicles, such as the Zero Emission Vehicle (ZEV) Regulation, motivate renewable energy technologies in the automotive industry. Therefore, the automotive industry is focused on adopting solar charging systems. Some vehicles have adopted solar energy to power the ventilation system, but these vehicles do not use solar energy to power the drivetrain. One important issue facing the design of solar charging systems is the low power generated by solar panels. Compared to solar panels for residential use, solar panels for vehicles can’t generate as much power because of size and weight limitations. Also, the power generated by solar panels can be extremely affected depending on differences in solar radiation among the cells. Therefore, Toyota has developed a solar charging system that can use solar energy for driving the Prius PHV. This system can efficiently charge the hybrid battery with the low power generated by the solar panel.

Theoretical Study on Spray Design for Small-Bore Diesel Engine (Second Report)

Generally, soot emissions increase in diesel engines with smaller bore sizes due to larger spray impingement on the cavity wall at a constant specific output power. The objective of this study is to clarify the constraints for engine/nozzle specifications and injection conditions to achieve the same combustion characteristics (such as heat release rate and emissions) in diesel engines with different bore sizes. The first report applied the geometrical similarity concept to two engines with different bore sizes and similar piston cavity shapes. The smaller engine emitted more smoke because air entrainment decreases due to the narrower spray angle. A new spray design method called spray characteristics similarity was proposed to suppress soot emissions. However, a smaller nozzle diameter and a larger number of nozzle holes are required to maintain the same spray characteristics (such as specific air-entrainment and penetration) when the bore size decreases.

Development of Multi Stage Hybrid Transmission

Toyota Motor Corporation developed the Multi Stage Hybrid System for the Lexus flagship LC500h coupe with the aim of achieving an excellent balance between fuel economy and acceleration performance. The Multi Stage Hybrid Transmission used in this new hybrid system includes a shift device located immediately after the power split device and motor. Compared with previous hybrid systems, acceleration performance is improved by increasing the driving force at low and medium vehicle speeds in lower gears, fuel economy and heat management performance are improved by reducing electrical loss by selecting the optimal gear depending on the driving state. The Multi Stage Hybrid Transmission uses a shift device with a wide gear ratio range to maximize both fuel economy and acceleration performance. The transmission was designed to achieve the appropriate size to be mounted in a new platform, as well as class-leading low noise levels for adoption in luxury vehicles.

Development of New IGBT to Reduce Electrical Power Losses and Size of Power Control Unit for Hybrid Vehicles

One way to improve the fuel efficiency of HVs is to reduce the losses and size of the Power Control Unit (PCU). To achieve this, it is important to reduce the losses of power devices (such as IGBTs and FWDs) used in the PCU since their losses account for about 20% of the total loss of an HV. Furthermore, another issue when reducing the size of power devices is ensuring the thermal feasibility of the downsized devices. To achieve the objectives of the 4th generation PCU, the following development targets were set for the IGBTs: reduce power losses by 19.8% and size by 30% compared to the 3rd generation. Power losses were reduced by the development of a new Super Body Layer (SBL) structure, which improved the trade-off relationship between switching and steady-state loss. This trade-off relationship was improved by optimizing the key SBL concentration parameter.

Development of Chemical Process for Recovering High-quality Rare-earth Oxides from HV Motor Magnets

In the automobile industry, interest in the prevention of global warming has always been high. The development of eco cars (HV, EV etc.), aimed at reducing CO2 emissions during operation, has been progressing. In the announcement of its "Toyota Environmental Challenge 2050", Toyota declared its commitment to creating a future in which people, cars, and nature coexist in harmony. In this declaration, Toyota committed to reducing CO2 emissions not only during operation but also over the entire life cycle of vehicles, and to using resources effectively based on a 4 R’s approach (refuse, reduce, reuse, and recycle). Although eco cars decrease CO2 emissions during operation, most of them increase CO2 emissions during manufacturing. For example, the rare-earths (Nd, Dy etc.) used in the magnets of driving motors are extracted through processes that produce a significant amount of CO2 emissions.

Development of Prediction Method for Engine Compartment Water Level by Using Coupled Multibody and Fluid Dynamics

When vehicles run on the flooded road, water enters to the engine compartment and sometimes reaches the position of the air intake duct and electrical parts and causes the reliability problems. Numerical simulation is an effective tool for this phenomenon because it can not only evaluate the water level before experiment but also identify the intrusion route. Recently, the gap around the engine cooling modules tends to become smaller and the undercover tends to become bigger than before in order to enhance the vehicle performance (e.g., aerodynamics, exterior noise). Leakage tightness around the engine compartment becomes higher and causes an increase of the buoyancy force from the water. Therefore the vehicle attitude change is causing a greater impact on the water level. This paper describes the development of a water level prediction method in engine compartment while running on the flooded road by using the coupled multibody and fluid dynamics.

Efficient Heat Pump System for PHEV/BEV

As vehicle emission regulations become increasingly rigorous, the automotive industry is accelerating the development of electrified vehicle platforms such as Battery Electric Vehicles (BEV) and Plug-in Hybrid Electric Vehicles (PHEV). Since the available waste heat from these vehicles is limited, additional heat sources such as electric heaters are needed for cabin heating operation. The use of a heat pump system is one of the solutions to improve EV driving range at cold ambient conditions. In this study, an efficient gas-injection heat pump system has been developed, which achieves high cabin heating performance at low ambient temperature and dehumidification operation without the assistance of electric heaters in ’17 model year Prius Prime.

New Combustion and Powertrain Control Technologies for Fun-to-Drive Dynamic Performance and Better Fuel Economy

Toyota Motor Corporation has developed a new series of engines under the Toyota New Global Architecture (TNGA) design philosophy, which aims to satisfy customer requirements for both fun-to-drive dynamic performance and better fuel economy by adopting a high-speed combustion concept to improve thermal efficiency and specific power. This new engine series achieves a maximum engine thermal efficiency of 40%, a specific power ratio of 60 kW/l, and lower emissions by combining high-speed combustion and a high compression ratio with a high-tumble intake port, high-energy ignition coil, high-pressure multi-hole nozzle direct injector, and new electrical variable valve timing (VVT). The first engine in this series is a new 4-cylinder 2.5-liter gasoline naturally aspirated engine for use in passenger cars alongside a new TNGA 8-speed automatic transmission, which was introduced for minivans and SUVs in the U.S. market in 2016.

Development of New Shift Control System using a Model-based Control Method for Toyota Stepped Automatic Transmissions

A new shift control system using a model-based control method for stepped automatic transmissions. Using a gear train numerical formula model, the model-based shift control system is constructed using minimum calibration parameters with feedforward and feedback controllers. It also adopts control target values for the input shaft revolution and output shaft torque, thus enabling precise control that provides the most suitable shift feeling in various driving situations and for various vehicle characteristics. Furthermore, the model-based shift control system improves robustness in terms of disturbance elements such as production tolerance, time degradation, and use environment. Toyota has adopted this model-based shift control system in its UA80/UB80 8-speed automatic transmissions for front-wheel-drive vehicles and its AGA0 10-speed automatic transmission for rear-wheel-drive vehicles. This paper describes the details of this model-based shift control system.
