Thermal Management System for Battery Electric Heavy-Duty Trucks

On the path to decarbonizing road transport, electric commercial vehicles will play a significant role. The first applications were directed to the smaller trucks for distribution traffic with relatively moderate driving and range requirements, but meanwhile, the first generation of a complete portfolio of truck sizes is developed and available on the market. In these early applications, many compromises were accepted to overcome component availability, but meanwhile, the supply chain can address the specific needs of electric trucks. With that, the optimization towards higher usability and lower costs can be moved to the next level. Especially for long-haul trucks, efficiency is a driving factor for the total costs of ownership. Besides the propulsion system, all other systems must be optimized for higher efficiency. This includes thermal management since the thermal management components consume energy and have a direct impact on the driving range.

Sustainable Fuels for Long-Haul Truck Engines: a 1D-CFD Analysis

Heavy duty truck engines are quite difficult to electrify, due to the large amount of energy required on-board, in order to achieve a range comparable to that of diesels. This paper considers a commercial 6-cylinder engine with a displacement of 12.8 L, developed in two different versions. As a standard diesel, the engine is able to deliver more than 420 kW at 1800 rpm, whereas in the CNG configuration the maximum power output is 330 kW at 1800 rpm. Maintaining the same combustion chamber design of the last version, a theoretical study is carried out in order to run the engine on Hydrogen, compressed at 700 bar. The study is based on GT-Power simulations, adopting a predictive combustion model, calibrated with experimental results. The study shows that the implementation of a combustion system running on lean mixtures of Hydrogen, permits to cancel the emissions of CO2, while maintaining the same power output of the CNG engine.

Simulation of Vehicle Speed Sensor Data for Use in Heavy Vehicle Event Data Recorder Testing

Heavy Vehicle Event Data Recorders (HVEDRs) have the ability to capture important data surrounding an event such as a crash or near crash. Efforts by many researchers to analyze the capabilities and performance of these complex systems can be problematic, in part, due to the challenges of obtaining a heavy truck, the necessary space to safely test systems, the inherent unpredictability in testing, and the costs associated with this research. In this paper, a method for simulating vehicle speed sensor (VSS) inputs to HVEDRs to trigger events is introduced and validated. Full-scale instrumented testing is conducted to capture raw VSS signals during steady state and braking conditions. The recorded steady state VSS signals are injected into the HVEDR along with synthesized signals to evaluate the response of the HVEDR. Brake testing VSS signals are similarly captured and injected into the HVEDR to trigger an event record.

Enhanced Safety of Heavy-Duty Vehicles on Highways through Automatic Speed Enforcement – A Simulation Study

Highway safety remains a significant concern, especially in mixed traffic scenarios involving heavy-duty vehicles (HDV) and smaller passenger cars. The vulnerability of HDVs following closely behind smaller cars is evident in incidents involving the lead vehicle, potentially leading to catastrophic rear-end collisions. This paper explores how automatic speed enforcement systems, using speed cameras, can mitigate risks for HDVs in such critical situations. While historical crash data consistently demonstrates the reduction of accidents near speed cameras, this paper goes beyond the conventional notion of crash occurrence reduction. Instead, it investigates the profound impact of driver behavior changes within desired travel speed distribution, especially around speed cameras, and their contribution to the safety of trailing vehicles, with a specific focus on heavy-duty trucks in accident-prone scenarios.

An Improved AEB Control System Based on Risk Factors with Consideration of Vehicle Stability

Intelligent vehicle-to-everything connectivity is an important development trend in the automotive industry. Among various active safety systems, Autonomous Emergency Braking (AEB) has garnered widespread attention due to its outstanding performance in reducing traffic accidents. AEB effectively avoids or mitigates vehicle collisions through automatic braking, making it a crucial technology in autonomous driving. However, the majority of current AEB safety models exhibit limitations in braking modes and fail to fully consider the overall vehicle stability during braking. To address these issues, this paper proposes an improved AEB control system based on a risk factor (AERF). The upper-level controller introduces the risk factor (RF) and proposes a multi-stage warning/braking control strategy based on preceding vehicle dynamic characteristics, while also calculating the desired acceleration.

An advanced tire modeling methodology considering road roughness for chassis control system development

As the automotive industry accelerates its virtual engineering capabilities, there is a growing requirement for increased accuracy across a broad range of vehicle simulations. Regarding control system development, utilizing vehicle simulations to conduct ‘pre-tuning’ activities can significantly reduce time and costs. However, achieving an accurate prediction of, e.g., stopping distance, requires accurate tire modeling. The Magic Formula tire model is often used to effectively model the tire response within vehicle dynamics simulations. However, such models often: i) represent the tire driving on sandpaper; and ii) do not accurately capture the transient response over a wide slip range. In this paper, a novel methodology is developed using the MF-Tyre/MF-Swift tire model to enhance the accuracy of ABS braking simulations.

The tightening emissions regulations across the globe pose significant challenges to vehicle OEMs. As a result, OEMs are diversifying their powertrain solutions e.g., CNG/Propane based conventional powertrains, BEVs, H2 ICE, FCEV, etc. to meet these regulations. More recently, the ‘CARB Advanced Clean Trucks’ and ‘EPA GHG Phase 3’ regulations are forcing manufacturers to increasingly adopt zero tailpipe emission solutions. While passenger vehicle applications are trending towards a single consensus i.e., BEVs, the heavy-duty on-road applications are challenged with unique requirements of high payload capacity, higher range, lower sales volumes, higher durability, short refueling time, etc. These requirements are driving manufacturers to consider FCEV as an alternative powertrain solution to BEV specifically for higher payload capacity, and range applications.

Performance Parity Study of Electrified Class 8 Semi Trucks with Diesel Counterparts

It is recognized that the heavier vehicles, the more emissions, thus the more imperative to electrify. In this study, long haul heavy-duty trucks are referred as HDTs, which are recognized as one of the hard-to-electrify vehicle segments, though the automotive industry has gained trending advantages of electrifying both light-duty cars and SUVs. Since big rigs such as Class 8 HDTs have significant road-block challenges for electrification due to the demanding long-hour work cycles in all weathers, this study focuses on quantifying those electrification challenges by taking advantage of the public data of Class 8 tractors & trailers. Tesla Semi is the research target though its vehicle spec data is sorted out with fragmentary information in the public domain. The key task is to analyze the battery capacity requirements due to environmental temperature and inherent aging over the lifespan.

Analysis of Loads Applied to Wheels of Heavy Vehicles and Study on Loosening of Hub Bolts and Nuts

Heavy vehicles such as construction machinery generally require a large traction force. For this reason, axle components are equipped with a final reduction gear to provide a structure that can generate a large traction force. Basic analysis of vertical load, horizontal load (traction force), centrifugal force, and torsional torque applied to the wheels of heavy vehicles such as construction machinery and industrial vehicles, as well as actual working load analysis during actual operations, were conducted and compiled into a load analysis diagram. The loosening tendency of wheel bolts and nuts that fasten the wheel under actual working load was measured, and the loosening analysis method was presented. The causes of wheel fall-off accidents in heavy trucks, which have recently become a problem, were examined. Wheel bolts are generally tightened by the calibrated wrench method using a torque wrench.

Research on Intelligent Shift Strategy for Heavy Vehicles Based on Predictive Information

By installing an automated mechanical transmission (AMT) on heavy-duty vehicles and developing a reasonable shift strategy, it can reduce driver fatigue and eliminate technical differences among drivers, improving vehicle performance. However, after detaching from the experience of good drivers, the current shifting strategy is limited to the vehicle state at the current moment, and cannot make predictive judgment of the road environment ahead, and problems such as cyclic shifting will occur due to insufficient power when driving on the ramp. To improve the adaptability of heavy-duty truck shift strategy to dynamic driving environments, this paper first analyzes the shortcomings of existing traditional heavy-duty truck shift strategies on slopes, and develops a comprehensive performance shift strategy incorporating slope factors. Based on this, forward-looking information is introduced to propose a predictive intelligent shift strategy that balances power and economy.

A potential route to reduce CO2 emissions from heavy-duty trucks is to combine low-carbon fuels and a hybrid-electric powertrain to maximize overall efficiency. A hybrid electric powertrain can reduce the peak power required from the internal combustion engine, leading to opportunities to reduce the engine size but still meet vehicle performance requirements. Although engine downsizing in the light-duty sector can offer significant fuel economy savings mainly due to increased part-load efficiency, its benefits and downsides in heavy-duty engines are less clear. As there has been limited published research in this area to date, there is a lack of a standardized engine downsizing procedure.

On the Application of Joule-Cycle-Based Waste Heat Recovery to Heavy-Duty Vehicles

Internal combustion engines are becoming ever more efficient as mankind seeks to mitigate the effects of climate change while still maintaining the benefits that a mechanized society has brought to the global economy. As peak values, mass production spark-ignition engines can now achieve approximately 40% brake thermal efficiency and heavy-duty truck compression-ignition engines can approach 50%. While commendable, the unfortunate truth is that the remainder gets emitted as waste heat and is sent to the atmosphere to no useful purpose. Clearly, if one could recover some of this waste heat for beneficial use then this is likely to become important as new means of mitigating fossil CO2 emissions are demanded. A previous study by the authors has identified that the closed Joule cycle (or complications of it beginning to approximate the closed Ericsson cycle) could reasonably be developed to provide a practical means of recovering exhaust heat when applied to a large ship engine.

A methodology for modeling the thermal behavior of an electric axle in real driving cycles

The thermal behavior of the electric axle is an essential indicator which requires certain attention during the development process. Due to the complexity of heat generation mechanism and heat transfer boundary conditions, it is difficult to accurately predict the axle’s temperature, especially in real driving conditions. In this paper, a comprehensive 1D model is developed to simulate its heat transfer process effectively and accurately. The heat transfer model is developed based on the thermal network method, and the electric axle is divided into thermal mass according to its heat transfer characteristics. The heat generation model, which accounts for meshing loss, bearing loss, churning loss, and windage loss, exchanges heat flux and oil temperature information with the heat transfer model to take into account the effect of lubricating oil temperature on power loss.

Maximizing FCEV Stack Cooling Performance: Developing a Performance Prediction Model Based on Machine Learning for Evaporative Cooling Radiator

Recently, regulations on automobile emission have been significantly strengthened to address climate change. The automobile industry is responding to these regulations by developing electric vehicles that use batteries and fuel-cells. Automobile emissions are environmentally harmful, especially in the case of vehicles equipped with high-temperature and high-pressure diesel engines using compression-ignition, the proportion of nitrogen oxides (NOx) emissions reaches as high as 85%. Additionally, air pollution caused by particulate matter (PM) is six to ten times higher compared to gasoline engines. Therefore, the electrification of commercial vehicles using diesel engines could potentially yield even greater environmental benefits. For commercial vehicles battery electric vehicles (BEVs) require a large number of batteries to secure a long driving range, which reduces their maximum payload capacity.

Lightweight Composite Rear Under Run Protection Device (RUPD) for ILCV & MHCV Trucks

As the automotive industry focuses on fuel-efficient and eco-friendly vehicles along with reducing the carbon footprint, weight reduction becomes essential. Composite materials offer several advantages over metals, including lighter weight, corrosion resistance, low maintenance, longer lifespan, and the ability to customize their strength and stiffness according to specific loading requirements. This paper describes the design and development of the Rear Under Run Protection Device (RUPD) using composite materials. RUPD is designed to prevent rear under-running of passenger vehicles by heavy-duty trucks in the event of a crash. The structural strength and integrity of RUPD assembly are evaluated by applying loads and constraints in accordance with IS 14812:2005. The design objective was to reduce weight while maintaining a balance between strength, stiffness, weight, manufacturability, and cost.

This paper presents a comprehensive analysis of emerging powertrain technologies for a wide spectrum of vehicles, ranging from light-duty passenger vehicles to medium and heavy-duty trucks. The study focuses on the anticipated evolution of these technologies over the coming decades, assessing their potential benefits and impact on sustainability. The analysis encompasses simulations across a wide range of vehicle classes, including compact, midsize, small SUVs, midsize SUVs, and pickups, as well as various truck types, such as class 4 step vans, class 6 box trucks, and class 8 regional and long-haul trucks. It evaluates key performance metrics, including fuel consumption, estimated purchase price, and total cost of ownership, for these vehicles equipped with advanced powertrain technologies such as mild hybrid, full hybrid, plug-in hybrid, battery electric, and fuel cell powertrains.

Numerical Simulation of Class 8 Tractor Trailer Geometries and Comparison with Wind Tunnel Data

This article analyzes the aerodynamic performance of Class 8 tractor-trailer geometries made available by the Environmental Protection Agency (EPA) using CFD simulation. Large Eddy Simulations (LES) were carried out with the CFD package, Simerics-MP+. A Sleeper tractor and a 53-foot box trailer configuration was considered. The configuration featured a detailed underbody, an open-grille under-hood engine compartment, mirrors, and the radiator and condenser. Multiple tractor-trailer variants were studied by adding aerodynamic surfaces to the baseline geometries. These include tank fairings and side extenders for the cabins, two types of trailer skirts, and a trailer tail. The effect of these devices towards reducing the overall vehicle drag was investigated. Mesh generation was carried out directly on the given geometry, without any surface modifications, using Simerics’ Binary-Tree unstructured mesher.

CFD Analysis of the Battery Thermal Management System for a Heavy-Duty Truck

Li-ion batteries (LIBs) optimum performance and lifetime depend on temperature, with the commonly suggested operating temperature being in the range of 25 to 40 °C. It's also crucial to keep the temperature difference between battery cells below 5°C. Operation at different temperature ranges can adversely affect or degrade the performance and lifetime of LIBs. A battery thermal management system (BTMS) is essential for keeping the battery temperature within the optimum range. This paper aims to develop and analyze the BTMS for an electric heavy-duty truck. To achieve this aim, battery cells and modules are modelled in ANSYS Fluent software. Validation with experimental results and mesh sensitivity studies are also performed to increase confidence in simulation data. The model is then analyzed for a specific cooling systems to investigate its effect on battery thermal performance during the operation.

Experimental Analysis of the Influence of Damper Degradation by Loss of Oil on the Straight Braking Performance of Passenger Cars with ABS

The aim of this study is to determine if the degradation of one or more dampers of a passenger car with ABS leads to a statistically significant reduction of vehicle safety. Therefore, a compact and a mid-size car are tested on a flat test track and on an uneven test track by straight braking maneuvers at different levels of damper degradation. Both test tracks are scanned using a 3D laser scanner. For every level of damper degradation (on each test track) a new set of tires is used, a preconditioning routine is applied and 30 successful measurements are conducted to allow using statistical methods to evaluate the results. The results show that any level of damper degradation with each type of car and test track leads to a significant increase in braking distance and, therefore, to a significant reduction of vehicle safety. The braking distance extension varies heavily with the level of damper degradation and the road properties.

Thermal Optimization of Exhaust Assembly for Tractor Trailer

The horizontal exhaust in trucks is preferred over the vertical exhaust stack since the cost of production is lower than that of the vertical stack. The horizontal exhaust also comes with lower fuel costs since the overall drag coefficient is lower than that of the vertical stack. However, since a horizontal exhaust exits into the underbody, it is essential to minimize the exit temperatures of the exhaust to keep component temperatures within design limits. In this study, a shape optimization is executed for the exhaust tip geometry to reduce exhaust exit temperatures while maintaining exhaust pressure by employing a computational fluid dynamics (CFD) workflow, using the geometry and morphing tool PowerDELTA®, coupled simulation approach between PowerFLOW® the flow solver and PowerTHERM® the thermal solver and Isight® for executing the optimization objectives. A good correlation is observed with experimental data for the baseline truck design.
