Loss Analysis of a HD-PPC Engine with Two-Stage Turbocharging Operating in the European Stationary Cycle

Partially Premixed Combustion (PPC) has demonstrated substantially higher efficiency compared to conventional diesel combustion (CDC) and gasoline engines (SI). By combining experiments and modeling the presented work investigates the underlying reasons for the improved efficiency, and quantifies the loss terms. The results indicate that it is possible to operate a HD-PPC engine with a production two-stage boost system over the European Stationary Cycle while likely meeting Euro VI and US10 emissions with a peak brake efficiency above 48%. A majority of the ESC can be operated with brake efficiency above 44%. The loss analysis reveals that low in-cylinder heat transfer losses are the most important reason for the high efficiencies of PPC. In-cylinder heat losses are basically halved in PPC compared to CDC, as a consequence of substantially reduced combustion temperature gradients, especially close to the combustion chamber walls.

Instabilities at the Low-Flow Range of a Turbocharger Compressor

The acoustic and performance characteristics of an automotive centrifugal compressor are studied on a steady-flow turbocharger test bench, with the goal of advancing the current understanding of compression system instabilities at the low-flow range. Two different ducting configurations were utilized downstream of the compressor, one with a well-defined plenum (large volume) and the other with minimized (small) volume of compressed air. The present study measured time-resolved oscillations of in-duct and external pressure, along with rotational speed. An orifice flow meter was incorporated to obtain time-averaged mass flow rate. In addition, fast-response thermocouples captured temperature fluctuations in the compressor inlet and exit ducts along with a location near the inducer tips.

Advanced Thermal Management of a Light Duty Diesel Vehicle

The paper presents a thermal management development capability and approach that was put in place to understand the relative benefit of various thermal components, layouts and control strategies. The use of the approach on a modern diesel powered vehicle is given. Thermal performance along with associated fuel economy improvements are shown over various test cycles including the FTP and US06. Results are given for a GT-Suite simulation as well as on vehicle.

Variable Intake Cam Duration Technologies for Improved Fuel Economy

Using a 3 liter, 4 valves per cylinder, V6 Diesel engine model, this study investigates late intake valve closing (LIVC) time in an effort to reduce the fuel consumption of the engine. Two different intake cam duration technologies for diesel engines are evaluated using a 1-D engine simulation software code. The first method utilized for duration control delays the effective closing of the intake valve by moving one intake cam lobe with respect to the other baseline intake cam lobe. In the second method, the closing of both intake valves is delayed by the introduction of an adjustable dwell period during the closing portion of the valve motion. During this mid-lift dwell period, the lift is held at a constant value until it goes into the closing phase. The systems are evaluated and compared at 4 operating points of varying engine speed and load. At each operating point, while engine load is held constant, intake valve closing time is varied.

Valve-Event Modulated Boost System: Fuel Consumption and Performance with Scavenge-Sourced EGR

In our introductory paper on the VEMB system (SAE 2010-01-1222) we discussed the concept of a divided exhaust period turbocharging system controlled by a concentric cam system, and we presented several fixed speed/load point sets of results that demonstrated the expected BSFC benefits. The BSFC reductions (2.5% to 4%) correlated to reduction in pumping work and to improvement in combustion phasing at knock-limited points from substantial reductions in Residual Gas Fraction compared to the conventionally-boosted baseline engine. In this paper we present additional results from engine tests in the areas of full-load performance and emissions with and without Scavenge-sourced EGR. To demonstrate the WOT performance potential of a VEMB engine, we show the effect of turbocharger matching steps, with results that exceed the baseline engine output across the engine speed range.

Application of Concentric Cam Shafts to a Passenger Car Diesel Engine to Significantly Improve the NOx /Soot Tradeoff

Trying to improve the modern diesel engine's NOx/soot tradeoff without giving up fuel economy continues to be a core target for the engine development community. One of the options not yet fully investigated for the diesel is applying variable valve events to the engine breathing process. Already used in some heavy-duty applications, late intake valve closing has long been regarded as a possible strategy for small diesel engines. Single-cylinder tests applying fully variable valve events have demonstrated potential but also raised doubts about VVA benefits on automotive size diesel engines. Full engine testing using realistic valve train technology is seen as key to judging its true performance because it covers not only combustion benefits but also influences like engine pumping on emissions and CO₂. Different to past publications, this paper focuses on testing a production feasible variable valve train technology on a fully instrumented modern Common Rail diesel engine.

Prediction of Surge in a Turbocharger Compression System vs. Measurements

The unsteady surge behavior of a turbocharger compression system is studied computationally by employing a one-dimensional engine simulation code. The system modeled represents a new turbocharger test stand consisting of a compressor inlet duct breathing from ambient, a centrifugal compressor, an exit duct connected to an adjustable-volume plenum, followed by another duct which incorporates a control valve and an orifice flow meter before exhausting to ambient. Characteristics of mild and deep surge are captured as the mass flow rate is reduced below the stability limit, including discrete sound peaks at low frequencies along with their amplitudes in the compressor (downstream) duct and plenum. The predictions are then compared with the experimental results obtained from the cold stand placed in a hemi-anechoic room.

Simulation of Mild Surge in a Turbocharger Compression System

The behavior of the compression system in turbochargers is studied with a one-dimensional engine simulation code. The system consists of an upstream compressor duct open to ambient, a centrifugal compressor, a downstream compressor duct, a plenum, and a throttle valve exhausting to ambient. The compression system is designed such that surge is the low mass flow rate instability mode, as opposed to stall. The compressor performance is represented through an extrapolated steady-state map. Instead of incorporating a turbine into the model, a drive torque is applied to the turbocharger shaft for simplification. Unsteady compression system mild surge physics is then examined computationally by reducing the throttle valve diameter from a stable operating point. Such an increasing resistance decreases the mass flow rate through the compression system and promotes surge.

Turbocharger Matching for a 4-Cylinder Gasoline HCCI Engine Using a 1D Engine Simulation

Naturally aspirated HCCI operation is typically limited to medium load operation (∼ 5 bar net IMEP) by excessive pressure rise rate. Boosting can provide the means to extend the HCCI range to higher loads. Recently, it has been shown that HCCI can achieve loads of up to 16.3 bar of gross IMEP by boosting the intake pressure to more than 3 bar, using externally driven compressors. However, investigating HCCI performance over the entire speed-load range with real turbocharger systems still remains an open topic for research. A 1 - D simulation of a 4 - cylinder 2.0 liter engine model operated in HCCI mode was used to match it with off-the-shelf turbocharger systems. The engine and turbocharger system was simulated to identify maximum load limits over a range of engine speeds. Low exhaust enthalpy due to the low temperatures that are characteristic of HCCI combustion caused increased back-pressure and high pumping losses and demanded the use of a small and more efficient turbocharger.

Requirements of External EGR Systems for Dual Cam Phaser Turbo GDI Engines

It has been clearly demonstrated separately, that the application of both Dual Cam Phasers (DCP) and External Cooled EGR systems are highly beneficial to improving the efficiency of highly-boosted GDI engines. DCP systems can optimize the volumetric efficiency at WOT conditions, improve boost and transient response at low engine speeds, and provide internal EGR at low RPM part-load conditions. External cooled EGR has been demonstrated to dramatically improve the fuel consumption, lower turbine inlet temperature, and improve emissions at high power conditions. In previous investigations by the BorgWarner Engine Systems Group, we showed that full engine speed/load range EGR coverage can be obtained by combining High Pressure Loop and Low Pressure Loop external EGR systems with a DCP strategy.

Turbulence Intensity Calculation from Cylinder Pressure Data in a High Degree of Freedom Spark-Ignition Engine

The number of control actuators available on spark-ignition engines is rapidly increasing to meet demand for improved fuel economy and reduced exhaust emissions. The added complexity greatly complicates control strategy development because there can be a wide range of potential actuator settings at each engine operating condition, and map-based actuator calibration becomes challenging as the number of control degrees of freedom expand significantly. Many engine actuators, such as variable valve actuation and flow control valves, directly influence in-cylinder combustion through changes in gas exchange, mixture preparation, and charge motion. The addition of these types of actuators makes it difficult to predict the influences of individual actuator positioning on in-cylinder combustion without substantial experimental complexity.

Simulation-based Assessment of Various Dual-Stage Boosting Systems in Terms of Performance and Fuel Economy Improvements

Diesel engines have been used in large vehicles, locomotives and ships as more efficient alternatives to the gasoline engines. They have also been used in small passenger vehicle applications, but have not been as popular as in other applications until recently. The two main factors that kept them from becoming the major contender in the small passenger vehicle applications were the low power outputs and the noise levels. A combination of improved mechanical technologies such as multiple injection, higher injection pressure, and advanced electronic control has mostly mitigated the problems associated with the noise level and changed the public notion of the Diesel engine technology in the latest generation of common-rail designs. The power output of the Diesel engines has also been improved substantially through the use of variable geometry turbines combined with the advanced fuel injection technology.

Thermal Characterization of Combustion Chamber Deposits on the HCCI Engine Piston and Cylinder Head Using Instantaneous Temperature Measurements

Extending the operating range of the gasoline HCCI engine is essential for achieving desired fuel economy improvements at the vehicle level, and it requires deep understanding of the thermal conditions in the cylinder. Combustion chamber deposits (CCD) have been previously shown to have direct impact on near-wall phenomena and burn rates in the HCCI engine. Hence, the objectives of this work are to characterize thermal properties of deposits in a gasoline HCCI engine and provide foundation for understanding the nature of their impact on autoignition and combustion. The investigation was performed using a single-cylinder engine with re-induction of exhaust instrumented with fast-response thermocouples on the piston top and the cylinder head surface. The measured instantaneous temperature profiles changed as the deposits grew on top of the hot-junctions.

An Evaluation of Residual Gas Fraction Measurement Techniques in a High Degree of Freedom Spark Ignition Engine

Stringent fuel economy and emissions regulations have driven development of new mixture preparation technologies and increased spark-ignition engine complexity. Additional degrees of freedom, brought about by devices such as cam phasers and charge motion control valves, enable greater range and flexibility in engine control. This permits significant gains in fuel efficiency and emission control, but creates challenges related to proper engine control and calibration techniques. Accurate experimental characterization of high degree of freedom engines is essential for addressing the controls challenge. In particular, this paper focuses on the evaluation of three experimental residual gas fraction measurement techniques for use in a spark ignition engine equipped with dual-independent variable camshaft phasing (VVT).

Impact of High Sulfur Military JP-8 Fuel on Heavy Duty Diesel Engine EGR Cooler Condensate

Low-sulfur “clean” diesel fuel has been mandated in the US and Europe. However, quality of diesel fuel, particularly the sulfur content, varies significantly in other parts of the world. Due to logistical issues in various theaters of operation, the Army is often forced to rely on local fuel supplies, which exposes vehicles to diesel fuel or jet fuel (JP-8) with elevated levels of sulfur. Modern engines typically use cooled Exhaust Gas Recirculation (EGR) to meet emissions regulations. Using high-sulfur fuels and cooled EGR elevates problems associated with cooler fouling and corrosion of engine components. Hence, an experimental study has been carried out in a heavy-duty diesel engine running on standard JP-8 fuel and fuel doped with 2870 ppm of sulfur. Gas was sampled from the EGR cooler and analyzed using a condensate collection device developed according to a modified ASTM 3226-73T standard. Engine-out emissions were analyzed in parallel.

Optimal Engine Calibration for Individual Driving Styles

Increasing functionality of electronic control units has enhanced our ability to control engine operation utilizing calibration static maps that provide the values of several controllable variables. State-of-the-art simulation-based calibration methods permit the development of these maps with respect to extensive steady-state and limited transient operation of particular driving cycles. However, each individual driving style is different and rarely meets those test conditions. An alternative approach was recently implemented that considers the derivation of these maps while the engine is running the vehicle. In this approach, a self-learning controller selects in real time the optimum values of the controllable variables for the sequences of engine operating point transitions, corresponding to the driver's driving style.

Simultaneous Reduction of NOX and Soot in a Heavy-Duty Diesel Engine by Instantaneous Mixing of Fuel and Water

Meeting diesel engine emission standards for heavy-duty vehicles can be achieved by simultaneous injection of fuel and water. An injection system for instantaneous mixing of fuel and water in the combustion chamber has been developed by injecting water in a mixing passage located in the periphery of the fuel spray. The fuel spray is then entrained by water and hot air before it burns. The experimental work was carried out on a Rapid Compression Machine and on a Komatsu direct-injection heavy-duty diesel engine with a high pressure common rail fuel injection system. It was also supported by Computational Fluid Dynamics simulations of the injection and combustion processes in order to evaluate the effect of water vapor distribution on cylinder temperature and NOX formation. It has been concluded that when the water injection is appropriately timed, the combustion speed is slower and the cylinder temperature lower than in conventional diesel combustion.

Control of a Multi-Cylinder HCCI Engine During Transient Operation by Modulating Residual Gas Fraction to Compensate for Wall Temperature Effects

The thermal conditions of an engine structure, in particular the wall temperatures, have been shown to have a great effect on the HCCI engine combustion timing and burn rates through wall heat transfer, especially during transient operations. This study addresses the effects of thermal inertia on combustion in an HCCI engine. In this study, the control of combustion timing in an HCCI engine is achieved by modulating the residual gas fraction (RGF) while considering the wall temperatures. A multi-cylinder engine simulation with detailed geometry is carried out using a 1-D system model (GT-Power®) that is linked with Simulink®. The model includes a finite element wall temperature solver and is enhanced with original HCCI combustion and heat transfer models. Initially, the required residual gas fraction for optimal BSFC is determined for steady-state operation. The model is then used to derive a map of the sensitivity of optimal residual gas fraction to wall temperature excursions.

Comparison of Diesel Oxidation Catalyst Performance on an Engine and a Gas Flow Reactor

This paper analyzes and compares reactor and engine behavior of a diesel oxidation catalyst (DOC) in the presence of conventional diesel exhaust and low temperature premixed compression ignition (PCI) diesel exhaust. Surrogate exhaust mixtures of n-undecane (C11H24), ethene (C2H4), CO, O2, H2O, NO and N2 are defined for conventional and PCI combustion and used in the gas flow reactor tests. Both engine and reactor tests use a DOC containing platinum, palladium and a hydrocarbon storage component (zeolite). On both the engine and reactor, the composition of PCI exhaust increases light-off temperature relative to conventional combustion. However, while nominal conditions are similar, the catalyst behaves differently on the two experimental setups. The engine DOC shows higher initial apparent HC conversion efficiencies because the engine exhaust contains a higher fraction of trappable (i.e., high boiling point) HC.

Characterizing the Effect of Combustion Chamber Deposits on a Gasoline HCCI Engine

Homogenous Charge Compression Ignition (HCCI) engines offer a good potential for achieving high fuel efficiency while virtually eliminating NOx and soot emissions from the exhaust. However, realizing the full fuel economy potential at the vehicle level depends on the size of the HCCI operating range. The usable HCCI range is determined by the knock limit on the upper end and the misfire limit at the lower end. Previously proven high sensitivity of the HCCI process to thermal conditions leads to a hypothesis that combustion chamber deposits (CCD) could directly affect HCCI combustion, and that insight about this effect can be helpful in expanding the low-load limit. A combustion chamber conditioning process was carried out in a single-cylinder gasoline-fueled engine with exhaust re-breathing to study CCD formation rates and their effect on combustion. Burn rates accelerated significantly over the forty hours of running under typical HCCI operating conditions.
