A Predictive Process for Spring Failure Rates in Automotive Parts Applications

This paper discusses an analytical technique for computing the failure rate of steel springs used in automotive part applications. Preliminary computations may be performed and used to predict spring failure rates quickly at a very early stage of a product development cycle and to establish program reliability impact before commitment. The analytical method is essentially a combination of various existing procedures that are logically sequenced to compute a spring probability of failure under various operational conditions. Fatigue life of a mechanical component can be computed from its S-N curve. For steels, the S-N curve can be approximated by formulae which describe the fatigue life as a function of its endurance limit and its alternating stress. Most springs in service are preloaded and the actual stress fluctuates about a mean level. In order to compute an equivalent alternating stress with zero mean, an analytical method based on the Goodman Diagram is used.

Combining DFSS and Multi-body Dynamics for Vehicle Ride Tuning

A methodology involving Design for Six Sigma (DFSS) and Multi-body dynamic simulation is employed to tune a body-on-frame vehicle, for improved ride (shake) performance. The design space is limited to four sets of symmetric body mounts for a vehicle. The stiffness and damping characteristics of the mounts are the control factors in the virtual experiment. Variation of these design parameters from the nominal settings, as well as axle size, tire and wheel combinations, tire pressure, shock damping, and vehicle speed constitute the noise factors. This approach proves to be an excellent predictor of the vehicle behavior, by which much insight as to influence of each parameter on vehicle performance is gained. Ultimately, specific recommendations for the control factor settings are provided. Subsequent hardware builds show excellent agreement with the analytical model and suggested tuning.

Development for an Aged Tire Durability Standard - Rationale for a Steady State DOE

In response to the TREAD act of 2002, ASTM F09.30 Aged Tire Durability Task Group was formed with the objective of developing a scientifically valid, short duration aged durability test which correlates to field behavior. The target end-of-test condition was belt edge separation (or related damage). One strategy, driven by that objective, has been a steady state design of experiment investigating aging temperature and duration as well as roadwheel speed, pressure and deflection. The rationale behind investigating a steady state test and selecting these parameters and methodology for setting their initial values is reviewed.

In response to the TREAD act of 2002, ASTM F09.30 Aged Tire Durability Task Group was formed with the objective of developing a scientifically valid, short duration, laboratory aged tire durability test which correlates to field behavior. The target end-of-test condition was belt edge separation (or related damage). Two strategies have been investigated, aged stepped-up load and steady state DOE. Results of the two strategies are compared and contrasted and a test condition from the steady state DOE has been identified as the preferred direction for further validation.

In the work leading to the TREAD Act, some members of Congress expressed the need for some type of aging test on light vehicle tires. Since no industry-wide recommended practice existed, the ASTM F09.30 Aged Tire Durability task group was established in 2002 to develop a scientifically valid, short duration, laboratory aged tire durability test which correlates to in-service aging. The target end-of-test condition was belt edge separation (or related tire conditions). One strategy, driven by that objective, has been a Steady State DOE investigating aging temperature and duration, as well as, roadwheel speed, pressure and deflection. Testing was performed on three tire types, including two where relevant field aging data was publicly available from NHTSA studies. A region of interest, within the design space, was identified where target end-of-test conditions were possible and undesirable (non-target or non-representative of those seen in consumer use) were avoided.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Magnesium alloys are the lightest structural metal and recently attention has been focused on using them for structural automotive components. Fatigue and durability studies are essential in the design of these load-bearing components. In 2006, a large multinational research effort, Magnesium Front End Research & Development (MFERD), was launched involving researchers from Canada, China and the US. The MFERD project is intended to investigate the applicability of Mg alloys as lightweight materials for automotive body structures. The participating institutions in fatigue and durability studies were the University of Waterloo and Ryerson University from Canada, Institute of Metal Research (IMR) from China, and Mississippi State University, Westmorland, General Motors Corporation, Ford Motor Company and Chrysler Group LLC from the United States.

Effect of Simulated Material Properties and Residual Stresses on High Cycle Fatigue Prediction in a Compacted Graphite Iron Engine Block

Casting, machining and structural simulations were completed on a V8 engine block made in Compacted Graphite Iron (CGI) for use in a racing application. The casting and machining simulations generated maps of predicted tensile strength and residual stress in the block. These strength and stress maps were exported to a finite element structural model of the machined part. Assembly and operating loads were applied, and stresses due to these loads were determined. High cycle fatigue analysis was completed, and three sets of safety factors were calculated using the following conditions: uniform properties and no residual stress, predicted properties and no residual stress, and predicted properties plus residual stress.

The more noise and vibration improvements are incorporated into our vehicles, the more customers notice squeaks and rattles (S&R). Customers increasingly perceive S&R as a direct indicator of vehicle build quality and durability. The high profile nature of S&R has the automotive industry striving to develop the understanding and technology of how to improve the S&R performance in the vehicle. Squeaks and itches make up a significant amount of Squeak and Rattle complaints found in today's vehicles. Squeaks and itches are the result of stick slip behavior between two interacting surfaces. Squeak itch behavior is dependent upon a large number of parameters including but not limited to: the material itself, temperature, humidity, normal load, system compliance, part geometry, velocity, surface roughness, wear, contaminants, etc. This paper will describe the analysis of sound data and friction data and the relationship between them.

Multiple Solutions by Performance Band: An Effective Way to Deal with Modeling Error

Robust optimization usually requires numerous functional evaluations, which is not feasible when the functional evaluation is time-consuming. Examples in automobile industry include crash worthiness/safety and fatigue life simulations. In practice, a response surface model (RSM) is often used as a surrogate to the CAE model, so that robust optimization can be carried out. However, if the error in the RSM is significant, the solution based on the RSM can be invalid. This paper proposes a method of finding multiple candidate solutions, all of which have similar predicted performances. This approach is effective in finding the close-to-optimum solutions when the model has error, and providing design alternatives. Examples are provided to illustrate the method.

Assessing Required Levels of Redundancy for Composite Safety/Mission Critical Systems

We investigate and analyze the concept of “shared redundancy” and its application to the design of architectures that integrate multiple safety/mission critical functions or subsystems. The analysis is based on considering different design alternatives with varying levels of physical redundancy of the components constituting the functions or subsystems. Under a set of assumptions, we show that the overall system reliability and availability in a shared redundancy based architecture can be improved without increasing the levels of physical redundancy for the components employed at the subsystem level. However, such an improvement will be limited by the component(s) with the minimal level of redundancy.

A Bursting Failure Criterion for Tube Hydroforming

Fundamental differences exist between sheet metal forming and hydroforming processes. Sheet metal forming is basically a one step metal fabrication process. Almost all plastic deformation of an originally flat blank is introduced when the punch is moved normal to a clamped sheet metal. Hydroforming, however, consists of multiple steps of tube making, pre-bending, crushing, pressurization, etc. Each of the above mentioned steps can introduce permanent plastic deformations. The forming limit diagram obtained for sheet metal forming may or may not be used in hydroforming evaluations. A failure criterion is proposed for predicting bursting failures in tube hydroforming. The tube material's stress-strain curve, obtainable from uniaxial tensile test and subjected to some postulations under large stress/strain states, is used in judging the failure.

The Northstar DOHC V-8 Engine for Cadillac

General Motors Powertrain Division has developed a new V-8 engine for Cadillac vehicles in the 1990s. The Northstar engine incorporates the use of aluminum for both the cylinder block and head and other lightweight materials throughout. The valve train incorporates direct acting hydraulic lifters actuating the four valves per cylinder through dual overhead camshafts. The primary focus of the project has been to produce an engine of unquestioned reliability and exceptional value which is pleasing to the customer throughout the range of loads and speeds. The engine was designed with a light weight valve train, low valve overlap and moderate lift, resulting in a very pleasing combination of smooth idle and a broad range of power. The use of analytical methods early in the design stage enabled systems to be engineered to optimize reliability, pleaseability and value by reducing frictional losses, noise, and potential leak paths, while increasing efficiency and ease of manufacture.

Typically, “Reliability and Maintainability (R&M)” is perceived as a tool for products alone. Putting emphasis on reliability only at the cost of maintainability is another archetype. Inclusion of both reliability and maintainability (R&M) in all the phases of the machinery and equipment (M&E) life cycle is required in order to be world competitive in manufacturing. R&M is mainly a design function and it should be a part of any design review. Inclusion of the R&M concept early in the life cycle of M&E is key to cost effective and competitive manufacturing. Neither responsive manufacturing nor preventive maintenance can raise it above the level of inherent R&M.

When using a math model to estimate the failure rate of a product, or the mean and standard deviation of performance characteristics of the product, one important issue is the accuracy of the estimates. All math models have error. This error will be transmitted to the error in the estimates of failure rate, mean, and standard deviation. This paper presents a method to calculate the bounds on the transmitted error, which can then be used to 1) obtain confidence bounds on estimates of mean, standard deviation, and failure rate; and 2) establish accuracy requirements on math models.

Counter-Gravity Casting Process for Making Thinwall Steel Exhaust Manifolds

Casting technology developmentshave led to a manufacturing process that allows the casting of thin wall (2-3mm) heat resistant ferritic stainless steel exhaust manifolds which can replace stamped and tubular weldments as well as iron castings where temperature requirements are increased. This casting process combines the thin wall and clean metal benefits of the counter gravity, vacuum-assist casting process using thin, light-weight bonded sand molds supported by vacuum-ridgidized sand. This combination is called the LSVAC (Loose Sand Vacuum Assisted Casting) process, a patented process. This process will significantly contribute to the growth of near-net shape steellstainless steel castings for automotive and allied industries. For exhaust manifolds, a modified grade of ferritic stainless steel with good oxidation resistance to 950°C in high dew point synthetic exhaust gas atmospheres was developed.

Development of Skin Thermal Transducer for Automotive Applications

This paper summarizes the design, development, fabrication, validation, and application of a new device called the Skin Thermal Transducer (STT). The development of this instrument was driven by the demand for reliable information on human skin temperatures during contact with a warm surface on the interior of an automobile. The primary technology that enabled the development of the STT was the thermo-electric cooler (TEC) in combination with a heat sink that is used to simulate the core temperature of the human body. The STT was validated with human skin data and the agreement was within an acceptable range. The STT provides the automotive engineer with a measuring device to optimize and validate the underbody regions of the vehicle with respect to occupant thermal comfort. The STT can also be applied to optimize other automotive and non-automotive products in which the human skin touches a warm surface.

We investigate and analyze the concept of “missed detection” and its application to the design of architectures that integrate multiple safety/mission critical functions. The analysis is based on considering different design alternatives with varying levels of missed fault detection of the components constituting the functions or subsystems. The overall system reliability and availability in a fault tolerant architecture relies as heavily on the ability to detect a fault as it does on being able to prevent a fault as one would attempt by having multiple levels of redundancy and/or improved reliability of the components in such an architecture. In short, the safety of a particular architecture depends not only on component reliability, and fault tolerance, expressed as redundancy, but also on fault detectability.

This paper describes some methods for greatly reducing or possibly eliminating subjective tuning of suspension parts for ride and handling. Laptop computers can now be used in the vehicle to guide the tuning process. The same tools can be used to select solutions that reduce sensitivity to production and environmental variations. OBJECTIVE Reduce or eliminate time required for tuning of suspension parts for ride characteristics. Improve the robustness of ride performance relative to variations in ambient temperature and production tolerances. PROBLEM REQUIRING SOLUTION AND METHOD OF APPROACH Traditional development programs for new vehicles include time-consuming subjective ride evaluations. One example is shock absorber tuning. Even if sophisticated models define force-velocity curves, numerous hardware iterations are needed to find valvings that will reproduce the curves. Many evaluation rides are needed to modify the valvings to meet performance targets.
