Transient Thermal Modeling of Power Train Components

This paper discusses simplified lumped parameter thermal modeling of power train components. In particular, it discusses the tradeoff between model complexity and the ability to correlate the predicted temperatures and flow rates with measured data. The benefits and problems associated with using a three lumped mass model are explained and the value of this simpler model is promoted. The process for correlation and optimization using modern software tools is explained. Examples of models for engines and transmissions are illustrated along with their predictive abilities over typical driving cycles.

New methods are required for implementing the proliferation and sophistication of electronic controls and features to meet the customer's quality expectations. Vehicle electronic integration provides a potential solution for reconciling the seemingly contradictory objectives of high quality at reasonable cost. No module can be considered independently with this global approach. OEM subsystem and component suppliers' devices will need to play in concert with the overall vehicle's electrical/electronic strategy. Some new, separately packaged electronic features may eventually be assimilated within the framework of other electronic controllers.

Survey of Encoding Techniques for Vehicle Multiplexing

This paper proposes the adaptation of a modulation technique called Modified Frequency Modulation (MFM) to vehicle multiplexing. MFM was developed during the latter 1960's for use in magnetic disk drives. Disk drives use MFM encoding to achieve a maximum density of recorded data on a disk. The advantage in vehicle multiplexing is that the technique is synchronous with an average of 0.75 transitions per bit. Another advantage is that it can tolerate a large amount of rise and fall time wave shaping, which can significantly reduce radiated EMI. The paper will compare the EMI characteristics generated by NRZ, PWM, VPWM, Manchester, and MFM encoding. Included are typical encoding requirements such as symbol generation, arbitration capabilities, latency, invalid bit testing as well as encoding techniques effect on the host microcomputer.

Validation Method for Diesel Particulate Filter Durability

The diesel particulate filter (DPF) is a critical aftertreatment device for control of particulate matter (PM) emissions from a diesel engine. DPF survivability is challenged by several key factors such as: excessive thermal stress due to DPF runaway regenerations (or uncontrolled regeneration) may cause DPF substrate and washcoat failure. Catalyst poisoning elements from the diesel fuel and engine oil may cause performance degradation of the catalyzed DPF. Harsh vibration from the powertrain, as well as from the road surface, may lead to mechanical failure of the substrate and/or the matting material. Evaluations of these important validation parameters were performed.

Ford Motor / Dow Automotive Design Team Solves Knee Bolster Problems on the 1997 F-Series Pickup and Expedition

The 1997 F-Series and Expedition Instrument Panel programs were initially launched with steering column and glove compartment knee bolsters constructed of compression molded, glass filled polypropylene. First run capability of the material at production speeds was only 65 percent due primarily to dimensional stability (warp), paint adhesion, and excessive rework issues. A Ford APO (now Visteon) / Dow Automotive† team was formed to seek a replacement material / design for the glass filled polypropylene material which would solve the problems. The new material system had to meet or exceed current FMVSS 208 crash performance standards, provide improved quality and reduce variable and scrap costs all with a minimum tooling investment. Using Dow PULSE™ PC/ABS resin, the team designed / implemented a new knee bolster system in 12 months.

Reliability Estimation and Failure Prediction of Vehicle Systems and Components

For designing new products or developing new specifications, the reliability performance of systems and components experienced by the customer provides invaluable information for the engineer. This information, not only provides for the visibility of reliability requirements, but also an awareness of potential degradation of the systems and components during its life cycle. In this paper, a method is presented for predicting vehicle system and component reliability from vehicle fleet repair data. This method combines sampling stratification, computer data analysis and statistical modeling techniques into a reliability analysis procedure to provide reliability prediction. Specifically, published vehicle fleet data was used to provide the basis for predicting the vehicle system and component reliability at any mileage level.

Durability Performance of Advanced Ceramic Material DPFs

Dow Automotive has developed an ACM DPF substrate, characterized with light-weight, low pressure-drop, rapid regeneration, and excellent chemical resistance at high temperature. An uncatalyzed DPF was tested on a 2.0L common-rail diesel engine for over 100 soot loading and regeneration cycles, which included a combination of controlled regenerations, uncontrolled regenerations and incomplete regenerations. The DPF demonstrated high filtration efficiency and physical integrity throughout the entire test. The ACM DPF has also demonstrated excellent catalyst coating capability and performance. An ACM DPF with a total volume of three-liter and coated with the same catalyst formulation as the original catalyzed DPF, was used to replace the OEM four-liter catalyzed SiC DPF on a 2005 model-year 1.9L European diesel passenger car. It was demonstrated that the ACM DPF has lower pressure drop and faster regeneration than that of the OEM DPF.

Optimizing the Advanced Ceramic Material for Diesel Particulate Filter Applications

This paper describes the application of pore-scale filtration simulations to the advanced ceramic material (ACM) developed for use in advanced diesel particulate filters. The application required the generation of a three-dimensional substrate geometry to provide the boundary conditions for the flow model. An innovative stochastic modeling technique was applied matching chord length distribution and the porosity profile of the material. Additional experimental validation was provided by the single-channel experimental apparatus. Results show that the stochastic reconstruction techniques provide flexibility and appropriate accuracy for the modeling efforts. Early investigation efforts imply that needle length may provide a mechanism for adjusting performance of the ACM for diesel particulate filter (DPF) applications. New techniques have been developed to visualize soot deposition in both traditional and new DPF substrate materials.

The Car as a Peripheral, Adapting a Portable Computer to a Vehicle Intranet

This paper discusses the feasibility and issues associated with integrating a consumer off-the shelf product into a vehicle. For this evaluation, we selected a handheld personal computer (HPC), cellular telephone and modem to integrate with the vehicle audio, climate and system controls. Connectivity between the HPC and the vehicle is established by the use of the standard infrared serial data link that comes with the HPC. Connectivity outside the vehicle uses a cellular telephone for voice and a cellular digital packet data (CDPD) modem for data. This system is built into the Dodge ESX-2 hybrid powered concept vehicle for demonstration.

Formula One motorsport competition, ever seeking increases in powertrain responsiveness and efficiency, has utilized electronically-shifted manual transmissions for nearly a decade. With the advent of this technology for passenger car usage ( for example the Magneti Marelli “Selespeed” system), new levels of powertrain electronic control become possible. At the same time, world-wide emission and fuel economy standards have driven powertrain designers to seek transmissions that are multi-faceted; able to offer manual transmission levels of driveline efficiency while simultaneously offering the ability to be automatically controlled. This paper will document a 1995-1996 Chrysler advanced powertrain concept study that culminated in a fully driveable, fully automatic, manual 5 speed transmission Neon coupe.

Life Cycle Management of Hydraulic Fluids and Lubricant Oils at Chrysler

A systematic life cycle management (LCM) approach has been used by Chrysler Corporation to compare existing and alternate hydraulic fluids and lubricating oils in thirteen classifications at a manufacturing facility. The presence of restricted or regulated chemicals, recyclability, and recycled content of the various products were also compared. For ten of the thirteen types of product, an alternate product was identified as more beneficial. This LCM study provided Chrysler personnel with a practical purchasing tool to identify the most cost effective hydraulic fluid or lubricant oil product available for a chosen application on an LCM basis.

Bonding Studies between Fracture Toughened Adhesives and Galvannealed Steels with Zinc Coating

Adhesive bonding technology is rapidly gaining acceptance as an alternative to spot welding. This technology is helping automobile manufacturers reduce vehicle weight by letting them use lighter but stronger advanced high strength steels (AHSS's). This can make cars safer and more fuel efficient at the same time. The other benefits of this technology include its flexibility, ability to join dissimilar materials, distribute stress uniformly, provide sealing characteristics and sound dampening, and provide a moisture barrier, thus minimizing the chance for corrosion. The lap shear work reported in the late 1980s and early 1990s has led to the prevalent perception that the galvannealed (GA) coating can delaminate from the steels, resulting in poor joint performance. However, the above work was carried out on steels used primarily in automobile outer body panels.

All Thermoplastic Lightweight Structural Rear-Seat-Back

An innovative seat back design for fold down split-rear seat backs has been developed for application in SUV’s, MPV’s and hatchbacks. The all-thermoplastic seat back design meets US and European government regulations such as, the FMVSS 210, 207 in the US, and ECE 17 (luggage retention) in Europe. It is also expected to meet the newly introduced FMVSS 225 (child seat belt tether load) requirement. Currently application of the blow molded seat back is limited to sedans where the seat belt anchor loads are transmitted to a steel package shelf. For applications where the seat-belt anchor loads are transmitted to the seat back, hefty steel frame and reinforcements are required which add weight and cost to the seat back. The same is true for seats that need to comply with the European luggage retention requirement.

Federal legislation for head impact protection in upper automotive interiors (FMVSS 201U) has presented a unique energy management problem for the automotive industry. Due to extremely tight packaging conditions, energy absorbers are required to have efficiencies which exceed those of traditional foam materials, and force the development of new methods of energy absorption. The push toward shortened design cycle times has required the use of predictive engineering tools such as finite element analysis. Predictive tools which can accurately drive design direction reduce design cycle times, costs associated with multiple prototype part builds, and costs associated with physical testing. Over the last few years, the inclusion of FMVSS 201U energy absorbing countermeasures in the upper interior trim has been largely experimental in nature, yielding solutions which are costly in both time and money.

An Approach To Front-End System Design for Pedestrian Safety

An approach to a solution to conflicts of interest posed by new pedestrian safety requirements is presented here. The effects of various design parameters on pedestrian safety, and the resulting influence on other requirements are examined. Limitations and possible solution envelopes are determined with regard to styling, packaging and functionality. Material choice and the stiffness of the structure are used as variables to fine-tune the system. The paper explores the effects of using current front-end materials and new material options versus what can be achieved by modifying or developing designs and structures to fulfil the set of conflicting requirements. Computer Aided Engineering (CAE) techniques are used extensively for this work, in order to determine the sensitivity of the behaviour of front-end systems to design and material characteristics.

Polyurethane Foam Inserts for NVH and Structural Applications

The application of two-component polyurethane (PU) foam materials for acoustical and structural performance enhancements in vehicle structures have increased significantly in the past ten years. The benefits include NVH management (through effective cavity sealing), body stiffness improvements and energy management in crash applications. These PU foams can either be pumped into body cavities in the OEM assembly plants (bulk applied) or can be pre-molded into Structural Foam Inserts (SFI) and installed in the body-shop prior to full frame assembly. The choice of application type depends on vehicle-specific requirements and assembly plant criteria. The chemistry, plant application and benefits associated with bulk PU foam has already been cited in previous work.1, 2, 3 This paper showcases BETAFOAM™ SFI technology developed by Dow Automotive that complements traditional bulk foam technology.

Properties and Performance of Diesel Particulate Filters of an Advanced Ceramic Material

A new advanced ceramic material (ACM) has been developed and examined for diesel emission control systems, especially for diesel particulate filter (DPF) applications. Lab tests have shown that ACM possesses suitable mechanical and chemical properties for a durable DPF. Engine dynamometer tests have shown that a DPF made from ACM possesses high performance in the key application requirements of high filtration efficiency, low filtration back pressure, fast regeneration, and suitability for catalyst coating applications. The experimental results from this investigation demonstrate that a DPF made from ACM can be used for advanced diesel PM emission control systems, including potential four-way diesel catalytic converter systems.
