Abstract Determining coolant flow distribution in a topologically complex flow path for efficient heat rejection from the critical regions of the engine is a challenge. However, with the established computational methodology, thermal response of an engine (via conjugate heat transfer) can be accurately predicted [1, 2] and improved upon via Design of Experiment (DOE) study in a relatively short timeframe. This paper describes a method to effectively distribute the coolant flow in the engine coolant cavities and evenly remove the heat from various components using a novel technique of optimization based on an approximation model. The current methodology involves the usage of a sampling technique to screen the design space and generate the simulation matrix. Isight, a process automation and design exploration software, is used to set the framework of this study with the engine thermal simulation setup done in the CFD solver, STAR-CCM+.

Abstract Automobile companies recognized the need to understand how customers use their vehicles. To this end, telediagnostic modules were installed on fleet vehicles, with the consent of the owner, to collect and store usage data. This data was uploaded to a server when the module was able to communicate via Wi-Fi. The volume of data is enormous. The size of a single vehicle file can be over six gigabytes, contain millions of records, and contain hundreds of millions of measurements. Each vehicle needs to be analyzed and the results from different vehicles combined to determine typical and extreme vehicle usage. With hundreds or thousands of vehicles to be analyzed, the analytic task is daunting. To analyze continuous data, like speed, frequency histograms have been used. It will be shown here that the cumulative percentile histogram provides better information and can display single and multiple vehicle usage patterns.

Abstract A turbocharger is currently widely used to boost performance of an internal combustion engine. Generally, a turbocharger consists of a compressor which typically is driven by an exhaust turbine. The compressor will influence how the low frequency engine pulsation propagates in the intake system. The compressor will also produce broad-band flow induced sound due to the turbulence flow and high frequency narrowband tonal sound which is associated with rotating blade pressures. In this paper, a practical simulation procedure based on a computational fluid dynamics (CFD) approach is developed to predict the flow induced sound of a turbocharger compressor. In the CFD model of turbocharger compressor, the unsteady, moving wheel, detached eddy simulation (DES) approach are utilized. In this manner, both the broad-band and narrow-band flow induced sound are directly resolved in the CFD computation.

Abstract An accurate bushing model is vital for vehicle dynamic simulation regarding fatigue life prediction. This paper introduces the Advanced Bushing Model (ABM) that was developed in MATLAB® environment, which gives high precision and fast simulation. The ABM is a time-domain model targeting for vehicle durability simulation. It dynamically captures bushing nonlinearities that occur on stiffness, damping and hysteresis, through a time-history-based fitting technique, compensated with frequency dependency functionality. Among the simulated and test-collected bushing loads, good correlations have been achieved for elastomer bushings and hydraulic engine mounts and validated with a random excitation signal. This ABM model has been integrated into a virtual shaker table (from a parallel project) as the engine mount model to simulate the mount load, and has shown acceptable prediction on fatigue damage.

Abstract Accurate determination of the forming limit strain of aluminum sheet metal is an important topic which has not been fully solved by industry. Also, the effects of draw beads (enhanced forming limit behaviors), normally reported on steel sheet metals, on aluminum sheet metal is not fully understood. This paper introduces an experimental study on draw bead effects on aluminum sheet metals by measuring the forming limit strain zero (FLD0) of the sheet metal. Two kinds of aluminum, AL 6016-T4 and AL 5754-0, are used. Virgin material, 40% draw bead material and 60% draw bead material conditions are tested for each kind of aluminum. Marciniak punch tests were performed to create a plane strain condition. A dual camera Digital Image Correlation (DIC) system was used to record and measure the deformation distribution history during the punch test. The on-set necking timing is determined directly from surface shape change. The FLD0 of each test situation is reported in this article.

Abstract This paper introduces an industrial application of digital image correlation technique on the measurement of aluminum edge stretching limit. In this study, notch-shape aluminum coupons with three different pre-strain conditions are tested. The edge stretching is proceeded by standard MTS machine. A dual-camera 3D Digital Image Correlation (DIC) system is used for the full field measurement of strain distribution in the thickness direction. Selected air brush is utilized to form a random distributed speckle pattern on the edge of sheet metal. A pair of special optical lens systems are used to observe the small measurement edge area. From the test results, it demonstrate that refer to the notched coupon thickness, pre-tension does not affect the fracture limit; refer to the virgin sheet thickness, the average edge stretch thinning limits show a consistent increasing trend as the pre-stretch strain increased.

Abstract Material formability is a very important aspect in the automotive stamping, which must be tested for the success of manufacturing. One of the most important sheet metal formability parameters for the stamping is the edge tear-ability. In this paper, a novel test method has been present to test the aluminum sheet edge tear-ability with 3D digital image correlation (DIC) system. The newly developed test specimen and fixture design are also presented. In order to capture the edge deformation and strain, sample's edge surface has been sprayed with artificial speckle. A standard MTS tensile machine was used to record the tearing load and displacement. Through the data processing and evaluation of sequence image, testing results are found valid and reliable. The results show that the 3D DIC system with double CCD can effectively carry out sheet edge tear deformation. The edge tearing test method is found to be a simple, reliable, high precision, and able to provide useful results.

Abstract In this paper, the development of a transient thermal analysis model for the exhaust system is presented. Given the exhaust gas temperature out of the engine, a software tool has been developed to predict changes in exhaust gas temperature and exhaust surface temperature under various operating conditions. The software is a thermal solver that will predict exhaust gas and wall surface temperatures by modeling all heat transfer paths in the exhaust system which includes multi-dimensional conduction, internal forced/natural convection, external forced/natural convection, and radiation. The analysis approach involves the breaking down of the thermal system into multiple components, which include the exhaust system (manifold, takedown pipe, tailpipe, etc.), catalytic converter, DPF (diesel particulate filter), if they exist, thermal shields, etc. All components are modeled as 1D porous and 1D non-porous flow streams with 3D wall layers (solid and air gaps).

Abstract Pre-production vehicle validation is a critical step in understanding what potential issues end customers may find. Road profiles used in vehicle level tests are critical in finding failures. Clearly, if all the vehicles are tested only on highway, many failures will not be discovered. Therefore, using the right road profiles is very important. Traditionally, customer survey data is used to identify an appropriate road profile by defining a route that represents the Xth percentile customer. In this paper, a clustering method is applied to group all the customers into several groups. Each group is represented by a single road profile, and the entire customer population can be represented by multiple road profiles. If vehicles are tested using these profiles, then the road test can better represent the field condition, and hopefully failures can be discovered more efficiently.

Abstract A heat pipe is a self-operating device which is capable of transferring large amounts of heat with a minimum temperature differences between the hot end (evaporator) and the cold end (condenser). However, a limited number of research work or analysis [1,2,3,4,5,6,7,8,9] has been reported in automotive industry on the applications of heat pipes in power train cooling. The advantage of a heat pipe heat exchanger is the possibility to use a more compact and lighter radiator. In addition, the proposed radiator is expected to be more robust as it is less sensitive to variations in ambient temperatures. In this paper, a proposed design for an automotive heat exchanger is investigated. The proposed design is evaluated through thermal simulation of heat pipes using various design parameters. The analysis addresses the ability of the heat exchanger to maintain engine coolant temperature at acceptable limits under different loading conditions.

Abstract Engine mount is one of the temperature sensitive components in the vehicle under-hood. Due to increasing requirements for improved fuel economy, the under-hood thermal management has become very challenging in recent years. In order to study the effects of material thermal degradation on engine mount performance and durability; it is required to estimate the temperature of engine mount rubber during various driving conditions. The effect of temperature on physical properties of natural rubber can then be evaluated and the life of engine mount can be estimated. In this paper, a bench test is conducted where the engine mount is exposed to a step change in the environment around it, and the temperature of the rubber section is recorded at several points till a steady state temperature is reached. A time response curve is generated, from which a time constant is determined.

Abstract This paper presents the latest development of using an integrated modeling approach to estimate the statistical ranges of key vehicle dynamics performance in the early design phase. The virtual analytical tools predict the statistical confidence interval for specified ride and handling (R&H) metrics to enable a robust design by concurrently simulating the dimensional tolerance of the structural parts as well as the compliance variation. The compliance variation can be defined as load deflection properties of bushings as well as vehicle weight effects on preload. The model can then be used to better represent real world customer experience, allowing prediction of performance ranges relative to targets. In order to better predict these targets, measurements of physical vehicles were made and compared to the model to reveal the actual interactions relative to the theoretical.

Abstract Valvetrain dynamics modeling and engine combustion modeling are often carried out independently. As a result, the interaction between these two physical responses may not be accurately assessed. The objective of this work is to understand the impact that robust valve timing simulations, implemented using a fully coupled valve train dynamics and engine performance model, have on engine performance prediction. The integrated simulation and detailed technical approach are discussed through the presentation of an example implementation. An I4 engine model is developed in which engine performance and valvetrain dynamics modeling are coupled. A benefit of this multi-physics approach is that it reduces reliance on empirically derived estimates of valve lash in favor of physical modeling of engine valvetrain dynamics that predicts lash during engine performance modeling.

Abstract Current generation passenger vehicles are built with several electronic sensors and modules which are required for the functioning of passive safety systems. These sensors and modules are mounted on the vehicle body at locations chosen to meet safety functionality requirements. They are mounted on pillars or even directly on panels based on specific packaging requirements. The body panel or pillar poses local structural resonances and its dynamic behavior can directly affect the functioning of these sensors and modules. Hence a specific inertance performance level at the mounting locations is required for the proper functioning of those sensors and modules. Drive point modal frequency response function (FRF) analysis, at full vehicle model for the frequency range up to 1000 Hz, is performed using finite element method (FEM) and verified against the target level along with test correlation.

Abstract In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.

Abstract This research studies the transformation kinetics of austempered ductile iron (ADI) with and without nickel as the main alloying element. ADI has improved mechanical properties compared to ductile iron due to its ausferrite microstructure. Not only can austempered ductile iron be produced with high strength, high toughness and high wear resistance, the ductility of ADI can also be increased due to high carbon content austenite. Many factors influence the transformation of phases in ADI. In the present work, the addition of nickel was investigated based on transformation kinetics and metallography observation. The transformation fractions were determined by Rockwell hardness variations of ADI specimens. The calculation of transformation kinetics and activation energy using the “Avrami Equation” and “Arrhenius Equation” is done to describe effects of nickel alloy for phase reactions.

Abstract Dimensional problems for punched holes on a sheet metal stamping part include being undersized and oversized. Some important relationships among tools and products, such as the effect of conical punch tip angle, are not fully understood. To study this effect, sheets of AA6016 aluminum and BH210 steel were punched by punches with different conical tip angles. The test method and test results are presented. The piercing force and withdrawing force when using conical punches were also studied. The results indicate that the oversize issue for a punched hole in a stamped panel is largely due to the combination of the conical tip effect and the stretching-release effect.

With the impending development of GF-6, the newest generation of engine oil, a new standardized oil oxidation and piston deposit test was developed using Chrysler 3.6 L Pentastar engine. The performance requirements and approval for passenger car light duty gasoline engine oil categories are set by the International Lubricants Standardization and Approval committee (ILSAC) and the American Petroleum Institute (API) using standardized testing protocols developed under the guidance of ASTM, the American Society for Testing and Materials. This paper describes the development of a new ASTM Chrysler oxidation and deposit test that will be used to evaluate lubricants performance for oil thickening and viscosity increase, and piston deposits.

Abstract Use of parametric approach to optimize CAE models for various objectives is a common practice these days. In addition to load members, the connection entities such as welds and adhesives play an important role in overall performance matrix. Hence adding the connection entities to the pool of design variables during an optimization exercise provide additional opportunity for design exploration. The method presented in this paper offers a unique approach to parameterize adhesive lines by evaluating the possibility of using structural adhesives as intermittent patches rather than continuous lines. The paper discusses two optimization studies 1) structural adhesive patches along with spot weld pitch as design variables, and 2) structural adhesive patches with gage variables. These studies include the Body in White (BiW) and Trimmed Body in White (TBiW) assessments.

Abstract In recent years, there is increasing demand for every CAE engineer on their confidence level of the virtual simulation results due to the upfront robust design requirement during early stage of an automotive product development. Apart from vehicle feel factor NVH characteristics, there are certain vibration target requirements at system or component level which need to be addressed during design stage itself in order to achieve the desired functioning during vehicle operating conditions. Vehicle passive safety system is one which primarily consists of acceleration sensors, control module and air-bag deployment system. Control module’s decision is based on accelerometer sensor signals so that its mounting locations should meet the sufficient inertance or dynamic stiffness performance in order to avoid distortion in signals due to its structural resonances.

Abstract Vehicle weight reduction is a significant challenge for the modern automotive industry. In recent years, the amount of vehicular components constructed from aluminum alloy has increased due to its light weighting capabilities. Automotive manufacturing processes, predominantly those utilizing various stamping applications, require a thorough understanding of aluminum fracture predictions methods, in order to accurately simulate the process using Finite Element Method (FEM) software or use it in automotive engineering manufacture. This paper presents the strain distribution of A5182 aluminum samples after punch impact under various conditions by Digital Image Correlation (DIC) system, its software also measured the complete strain history, in addition to sample curvature after it was impacted; therefore obtaining the data required to determine the amount of side-wall-curl (Aluminum sheet springback) present after formation.

Abstract Advanced high-strength steel (AHSS) is gaining popularity in the automotive industry due to its higher final part strength with the better formability compares to the conventional steel. However, the edge fracture occurs during the forming procedure for the pre-strained part. To avoid the edge fracture that happens during the manufacturing, the effect of pre-strain on edge cracking limit needs to be studied. In this paper, digital image correlation (DIC), as an accurate optical method, is adopted for the strain measurement to determining the edge cracking limit. Sets of the wide coupons are pre-strained to obtain the samples at different pre-strain level. The pre-strain of each sample is precisely measured during this procedure using DIC. After pre-straining, the half dog bone samples are cut from these wide coupons. The edge of the notch in the half dog bone samples is created by the punch with 10% clearance for the distinct edge condition.

Modern Instrument Panel Clusters (IPC) are equipped with thin film transistor (TFT) based displays. Contrary to conventional IPCs with hard gauges and liquid crystal diode (LCD) displays, TFT displays offer versatile usage of display area with soft gauges, reconfigurable menus, tell tales, graphics and warning messages etc., At the same time, the number of possible screen combinations, multicolor images validation and different screen arbitration become significantly complex. Thereby display validation turns out to be a complex and time consuming task in IPC validation. The task becomes even more complex when change requests are to be incorporated during final phases of development stage. This paper provides a novel solution that helps to validate any graphical and behavioral changes with minimum effort and maximum accuracy.

Abstract This study analyzes the flow dynamics of a fluid within an operating torque converter. Transient computational fluid dynamics (CFD) simulations have been carried out with prescribed torque converter motions using commercially available CFD software. The analysis computes torque converter excitation forces that predict flow induced excitations during converter operation. In this study, various torque converter designs are compared and assessed with the aim of limiting flow induced excitations.

Abstract Interest in natural gas as a fuel for light-duty transportation has increased due to its domestic availability and lower cost relative to gasoline. Natural gas, comprised mainly of methane, has a higher knock resistance than gasoline making it advantageous for high load operation. However, the lower flame speeds of natural gas can cause ignitability issues at part-load operation leading to an increase in the initial flame development process. While port-fuel injection of natural gas can lead to a loss in power density due to the displacement of intake air, injecting natural gas directly into the cylinder can reduce such losses. A study was designed and performed to evaluate the potential of natural gas for use as a light-duty fuel. Steady-state baseline tests were performed on a single-cylinder research engine equipped for port-fuel injection of gasoline and natural gas, as well as centrally mounted direct injection of natural gas.

Abstract Two methods of assessing the similarity of a set of impact test signals have been proposed and used in the literature, which are cumulative variance-based and cross correlation-based. In this study, a normalized formulation unites these two approaches by establishing a relationship between the normalized cumulative variance metric (v), an overall similarity metric, and the normalized magnitude similarity metric (m) and shape similarity metric (s): v=1 − m · s. Each of these ranges between 0 and 1 (for the practical case of signals acquired with the same polarity), and they are independent of the physical unit of measurement. Under generally satisfied conditions, the magnitude similarity m is independent of the relative time shifts among the signals in the set; while the shape similarity s is a function of these.

With all new technologies and requirements, how to properly design, optimize, and control the vehicle thermal and cooling systems become great challenges to automotive engineers. Model based approach has become essential to the new thermal management system architectures design and evaluation of the optimal system solutions. This paper will discuss how the model based vehicle thermal system simulation tools have been developed from analytical & empirical data, and have been used for assessment and development of new thermal management system architectures.

Abstract The highly transient operational nature of passenger car engines makes cylinder pressure based feedback control of combustion phasing difficult. The problem is further complicated by cycle-to-cycle combustion variation. A method for fast and accurate differentiation of normal combustion variations and true changes in combustion phasing is addressed in this research. The proposed method combines the results of a feed forward combustion phasing prediction model and “noisy” measurements from cylinder pressure using an iterative estimation technique. A modified version of an Extended Kalman Filter (EKF) is applied to calculate optimal estimation gain according to the stochastic properties of the combustion phasing measurement at the corresponding engine operating condition. Methods to improve steady state CA50 estimation performance and adaptation to errors are further discussed in this research.

This paper focuses on detailed numerical simulations of direct injection diesel and gasoline sprays from production grade, multi-hole injectors. In a dual-fuel engine the direct injection of both the fuels can facilitate appropriate mixture preparation prior to ignition and combustion. Diesel and gasoline sprays were simulated using high-fidelity Large Eddy Simulations (LES) with the dynamic structure sub-grid scale model. Numerical predictions of liquid penetration, fuel density distribution as well as transverse integrated mass (TIM) at different axial locations versus time were compared against x-ray radiography data obtained from Argonne National Laboratory. A necessary, but often overlooked, criterion of grid-convergence is ensured by using Adaptive Mesh Refinement (AMR) for both diesel and gasoline. Nine different realizations were performed and the effects of random seeds on spray behavior were investigated.
