The system response of many engineering systems depends on time. A random process approach is therefore, needed to quantify variation or uncertainty. The system input may consist of a combination of random variables and random processes. In this case, a time-dependent reliability analysis must be performed to calculate the probability of failure within a specified time interval. This is known as cumulative probability of failure which is in general, different from the instantaneous probability of failure. Failure occurs if the limit state function becomes negative at least at one instance within a specified time interval. Time-dependent reliability problems appear if for example, the material properties deteriorate in time or if random loading is involved which is modeled by a random process. Existing methods to calculate the cumulative probability of failure provide an upper bound which may grossly overestimate the true value.

The tribological performance of nanofluids consisting of ZnO nanoparticles dispersed with a stabilizer in an API Group III oil was investigated. Recent research suggests that these fluids may reduce friction and wear compared to the base oil when used as a lubricant in metal-on-metal tests. The effects of nanoparticle concentration and test temperature on friction and wear were studied. Tests were run at 50°C and 100°C to investigate the viability of the fluids at elevated temperatures because possible applications include use as engine lubricants. Nanofluids showed friction reduction of up to 5.2% and reduced wear by up to 82.8% versus oil with only stabilizer at the highest ZnO concentration and the lowest temperature. Stabilizer increased wear at every concentration, but did not affect friction significantly. Fluid viscosity was also investigated. At 30°C, significant shear-thinning behavior was observed for the 2% ZnO solution, and a viscosity versus shear rate curve was found.

One of the major problems that the automotive industry faces is reducing friction to increase efficiency. Researchers have shown that 30% of the fuel energy was consumed to overcome the friction forces between the moving parts of any automobile, Holmberg et al. [1]. The interface of the piston pin and pin bore is one of the areas that generate high friction under severe working conditions of high temperature and lack of lubrication. In this research, experimental investigation and theoretical simulation have been carried out to analyze the motion of the floating pin against pin bore. In the experimental study, the focus was on analyzing the floating pin motion by using a bench test rig to simulate the floating pin motion in an internal combustion engine. A motion data acquisition system was developed to capture and record the pin motion. Thousands of images were recorded and later analyzed by a code written by MATLAB.

Crankshaft fillet is subjected to a cyclic bending stress during operation. Fatigue cracks are observed at the fillet during the fatigue test. Compressive stresses are generated by deep-rolling process in order to increase the surface hardness and improve the fatigue strength. To examine the deep-rolling effect, the residual stresses at the fillet need to be investigated. Incremental hole drilling and ISSR (interferometric strain/slope rosette) method is applied to measure the residual stresses at the bottom of the fillet. Incremental hole drilling process is to gradually remove material and mill a hole on the specimen surface in order to relax stress. The ISSR is composed of three micro-indentations, which are indented near the hole and would generate interferometric fringe patterns upon incident laser beam. With incremental drilling, stress relaxation causes the relieved strains, which in turn cause the shifts of interferometric patterns.

Coatings have the potential to improve bearing tribological performance. However, every coating application process and material combination may create different residual stresses and coating microstructures, and their effect on bearing fatigue and wear performance is unclear. The aim of this work is to investigate coating induced residual stress effects on bearing failure indicators using a microstructural contact mechanics (MSCM) finite element (FE) model. The MSCM FE model consists of a two-dimensional FE model of a coated bearing surface under sliding contact where individual grains are represented by FE domains. Interactions between FE domains are represented using contact element pairs. Unique to this layered rolling contact FE model is the use of polycrystalline material models to represent realistic bearing and coating microstructural behavior. The MSCM FE model was compared to a second non-microstructural contact mechanics (non-MSCM) model.

In this paper, a finite element methodology is given in which finite element models of a three-weld Al-Cu plate is created with support and loading conditions emulating those seen in an optical lab. Harmonic response is sought for the models under the presumption that various defective welds are present. The numerical results are carefully examined to determine the guideline frequency range so the actual optical experiment can be carried out more efficiently.

Scuffing is one of the major problems that influence the life cycle and reliability of several auto components, including engine cylinder kits, flywheels, camshafts, crankshafts, and gears. Ferrous casting materials, such as gray cast iron, ductile cast iron and austempered ductile cast iron (ADI) are widely applied in these components due to their self-lubricating characteristics. The purpose of this research is to determine the scuffing behavior of these three types of cast iron materials and compare them with 1050 steel. Rotational ball-on-disc tests were conducted with white mineral oil as the lubricant under variable sliding speeds and loads. The results indicate that the scuffing initiation is due to either crack propagation or plastic deformation. It is found that ADI exhibits the highest scuffing resistance among these materials.

An application of variation simulation for predicting vehicle interior driveline vibration is presented. The model, based on a “Monte Carlo”-style approach, predicts the noise, vibration and harshness (NVH) response of the vehicle driveline based on distributions of imbalance and runout derived from manufacturing production variation (the forcing function) and the vehicle's sensitivity to the forcing function. The model is used to illustrate the change in vehicle interior vibration that results when changes are made to production variation for runout and imbalance of driveline components, and how those same changes result in different responses based on vehicle sensitivity.

Abstract Advanced high strength steels (AHSS) are increasingly used in automotive industry. A major issue for AHSS stamping is edge cracking. This failure mode is difficult to predict by conventional forming limit curve (FLC). The material edge stretchability is mainly evaluated using the hole expansion test. In this study, digital Image Correlation (DIC) is applied for strain measurement. DIC is a non-contact, full field, high accuracy and direct measurement technique that provides more detailed information for the evolution of strains on the sheet surface. Tests were conducted for five AHSS and nine cases. This paper will explain in detail the DIC technique and its results.

The Controller Area Network (CAN) provides the user with several parameters to configure the bit timing, sampling point, and bit rate. With this flexibility comes some complexity in choosing the correct values for these parameters and properly configuring the bit rate. A given bit rate can be achieved by setting these parameter in more than one way. It is also possible to incorrectly configure these parameters and achieve a close enough bit rate that will allow the system to function but not perform in an optimized manner. This paper discusses how to calculate the bit rate and how to choose some of these parameters. A set of equations were developed and used in an example to configure the bit rate for a PIC18FXX8 CAN controller.

Motivated by experiences in the Formula SAE® competition, an engine control unit (ECU) was designed, developed and tested at Oakland University. A systems approach was taken in which the designs of the electronic architecture and software were driven by the mechanical requirements and operational needs of the engine, and by the need for dynamometer testing and tuning functions. An ECU, powered by a 68HC12 microcontroller was developed, including a four-layer circuit board designed for EMC. A GUI was written with Visual C++® for communication with a personal computer (PC). The ECU was systematically tested with an engine simulator, a 2L Ford engine and a 600cc Honda engine, and finally in Oakland's 2004 FSAE vehicle.

The Formula SAE® rules require the use of a 20mm intake restrictor. The presence of the restrictor necessitates the design or retuning of fuel and spark strategies that, in turn require the use of a programmable engine control unit (ECU). This paper describes a process used to establish the fuel and spark strategies for a standard production motorcycle engine operating with a restricted air intake. Honda 600cc engines were controlled by three different ECUs: a Haltech, DTA and an “in-house” ECU. Simple calculations of injection duration are suggested to provide a baseline fuel map from which the engine could be started, and then fuel maps are tuned by experiment. Similar baseline numbers for ignition timing are given.

Shearography is an interferometric, non-contact and full field method for direct measurement of first derivatives of deformation (strain). It is relatively insensitive to environmental disturbances and has been proven to be a practical measuring tool for nondestructive testing and evaluation (NDT/NDE). In this paper it has been employed to study the thermal residual strains produced during the reinforcement of a composite to a sheet metal. The reinforced composite is used as an additive to provide extra strength to the sheet metal. The reinforcement process involves gradual heating of the glued composite to a temperature of around 175°C - 180°C and then allowing it cool down to room temperature. During the heating process both the composite and the sheet metal are strained, but during the cooling process some amount of strain is left behind in the sheet metal and it has a key role to play when the product is used for critical parts in automobile and aircraft industries.

Scuffing is a failure mechanism which can occur in various engineering components, such as engine cylinder kits, gears and cam/followers. In this research, the scuffing behavior of 4140 steel and ductile iron was investigated and compared through ball-on-disk scuffing tests. A step load of 22.2 N every two minutes was applied with a light mineral oil as lubricant to determine the scuffing load. Both materials were heat treated to various hardness and tests were conducted to compare the scuffing behavior of the materials when the tempered hardness of each material was the same. Ductile iron was found to have a consistently high scuffing resistance before tempering and at tempering temperatures lower than 427°C (HRC ≻45). Above 427°C the scuffing resistance decreases. 4140 steel was found to have low scuffing resistance at low tempering temperatures, but as the tempering temperature increases, the scuffing resistance increased.

Abstract In recent years, dual phase (DP) Advanced High Strength Steels (AHSS) and Ultra High Strength Steels (UHSS) are considered as prominent materials in the automotive industry due to superior structural performance and vehicle weight reduction capabilities. However, these materials are often sensitive to trimmed edge cracking if stretching along sheared edge occurs in such processes as stretch flanging. Another major issue in the trimming of UHSS is tool wear because of higher contact pressures at the interface between cutting tools and sheet metal blank caused by UHSS’s higher flow stresses and the presence of a hard martensitic phase in the microstructure. The objective of the current paper is to study the influence of trimming conditions and tool wear on quality and stretchability of trimmed edge of DP980 steel sheet. For this purpose, mechanically trimmed edges were characterized for DP980 steel and compared with other steels such as HSLA 350 and BH210.

Abstract Accurate determination of the forming limit strain of aluminum sheet metal is an important topic which has not been fully solved by industry. Also, the effects of draw beads (enhanced forming limit behaviors), normally reported on steel sheet metals, on aluminum sheet metal is not fully understood. This paper introduces an experimental study on draw bead effects on aluminum sheet metals by measuring the forming limit strain zero (FLD0) of the sheet metal. Two kinds of aluminum, AL 6016-T4 and AL 5754-0, are used. Virgin material, 40% draw bead material and 60% draw bead material conditions are tested for each kind of aluminum. Marciniak punch tests were performed to create a plane strain condition. A dual camera Digital Image Correlation (DIC) system was used to record and measure the deformation distribution history during the punch test. The on-set necking timing is determined directly from surface shape change. The FLD0 of each test situation is reported in this article.

Abstract This paper introduces an industrial application of digital image correlation technique on the measurement of aluminum edge stretching limit. In this study, notch-shape aluminum coupons with three different pre-strain conditions are tested. The edge stretching is proceeded by standard MTS machine. A dual-camera 3D Digital Image Correlation (DIC) system is used for the full field measurement of strain distribution in the thickness direction. Selected air brush is utilized to form a random distributed speckle pattern on the edge of sheet metal. A pair of special optical lens systems are used to observe the small measurement edge area. From the test results, it demonstrate that refer to the notched coupon thickness, pre-tension does not affect the fracture limit; refer to the virgin sheet thickness, the average edge stretch thinning limits show a consistent increasing trend as the pre-stretch strain increased.

Abstract Material formability is a very important aspect in the automotive stamping, which must be tested for the success of manufacturing. One of the most important sheet metal formability parameters for the stamping is the edge tear-ability. In this paper, a novel test method has been present to test the aluminum sheet edge tear-ability with 3D digital image correlation (DIC) system. The newly developed test specimen and fixture design are also presented. In order to capture the edge deformation and strain, sample's edge surface has been sprayed with artificial speckle. A standard MTS tensile machine was used to record the tearing load and displacement. Through the data processing and evaluation of sequence image, testing results are found valid and reliable. The results show that the 3D DIC system with double CCD can effectively carry out sheet edge tear deformation. The edge tearing test method is found to be a simple, reliable, high precision, and able to provide useful results.

Abstract An automotive vehicle should be designed to satisfy the wants of customers. The key is how to convert voices of customers into engineering languages. In other words, transfer the wants of customers into the right technical characteristics of a vehicle. A questionnaire of customer wants for a CUV (Crossover Utility Vehicle) is created and processed. Using QFD (Quality Function Deployment) and modified KANO model, the relative important degree is obtained from the original relative important degree of customer wants surveyed. Since some information gained is uncertain and the questionnaire sample is limited, a gray correlation analysis method is introduced, which calculates the competitive important degree of customer wants, then the final important degree of customer wants is gained by integrating the relative important degree and the competitive important degree.

This paper presents the measurement and analysis of the edge stretching limit of aluminum alloy using digital image correlation. The edge stretching limit, also known as the “edge thinning limit,” is the maximum thinning strain at a point of edge failure resulting from tension; which may be predisposed by edge quality. Edge fracture is a vital failure mode in sheet metal forming, however it is very difficult to measure. A previous study enabled the measurement of edge thinning strain by using advanced digital image correlation but it did not consider how the edge quality could affect the edge stretching limit of aluminum alloy. This paper continues to measure edge thinning strain by comparing polished to unpolished AA5754, thus determining the effect edge quality has on the edge stretching limit. To enable the measurement by optical method for a very long and thin sample, a notch is used to localize where edge failure occurs.

Abstract In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.

Abstract Polymer plastics are widely used in automotive light weight design. Tensile tests are generally used to obtain material stress-strain curves. Due to the natural of the plastic materials, it could be elongated more than several hundred percent of its original length before breaking. Digital Image Correlation (DIC) Analysis is a precise, full field, optical measurement method. It has been accepted as a practical in-field testing method by the industry. However, with the traditional single-camera or dual-camera DIC system, it is nearly impossible to measure the extreme large strain. This paper introduces a unique experimental procedure for large elongation measurement. By utilization of quad-camera DIC system and data stitch technique, the strain history for plastic material under hundreds percent of elongation can be measured. With a quad-camera DIC system, the correlation was conducted between two adjacent cameras.

Abstract This research studies the transformation kinetics of austempered ductile iron (ADI) with and without nickel as the main alloying element. ADI has improved mechanical properties compared to ductile iron due to its ausferrite microstructure. Not only can austempered ductile iron be produced with high strength, high toughness and high wear resistance, the ductility of ADI can also be increased due to high carbon content austenite. Many factors influence the transformation of phases in ADI. In the present work, the addition of nickel was investigated based on transformation kinetics and metallography observation. The transformation fractions were determined by Rockwell hardness variations of ADI specimens. The calculation of transformation kinetics and activation energy using the “Avrami Equation” and “Arrhenius Equation” is done to describe effects of nickel alloy for phase reactions.

Abstract Dimensional problems for punched holes on a sheet metal stamping part include being undersized and oversized. Some important relationships among tools and products, such as the effect of conical punch tip angle, are not fully understood. To study this effect, sheets of AA6016 aluminum and BH210 steel were punched by punches with different conical tip angles. The test method and test results are presented. The piercing force and withdrawing force when using conical punches were also studied. The results indicate that the oversize issue for a punched hole in a stamped panel is largely due to the combination of the conical tip effect and the stretching-release effect.

Abstract Stamping die design recommendations attempt to limit the production of burrs through accurate alignment of the upper and lower trimming edges. For aluminum automotive exterior panels, this translates to a clearance less than 0.1 mm. However, quality of sheared edge and its stretchability are affected by stiffness of the cutting tool against opening of the clearance between the shearing edges. The objective of the study is to investigate the influence of stiffness of trimming or piercing dies against opening of the cutting clearance on sheared edge stretchability of aluminum blanks 6111-T4. For experimental study, one side of the sample had sheared surface obtained by the trimming process while the other side of the sample had a smooth surface achieved by metal finish. Burr heights of the sheared edge after different trimming configurations with 10% clearance were measured.

Abstract Deep charge and discharge cycling of 24 Volt battery strings composed of two 12 Volt VRLA batteries wired in series affects reliability and life expectancy. This is a matter of interest in vehicle power source applications. These cycles include those specific operational cases requiring the delivery of the full storage capacity during discharge. The concern here is related to applications where batteries serve as a primary power source and the energy content is an issue. It is a common practice for deep cycling a 24 volt battery string to simply add the specified limit voltages during charge and discharge for the individual 12 Volt batteries. In reality, the 12 Volt batteries have an inherent capacity variability and are not identical in their performance characteristics. The actual voltages of the individual 12 Volt batteries are not identical.

Abstract Lithium-Ion batteries are the standard portable power solution to many consumers and industrial applications. These batteries are commonly used in laptop computers, heavy duty devices, unmanned vehicles, electric and hybrid vehicles, cell phones, and many other applications. Charging these batteries is a delicate process because it depends on numerous factors such as temperature, cell capacity, and, most importantly, the power and energy limits of the battery cells. Charging capacity, charging time and battery pack temperature variations are highly dependent on the charging method used. These three factors can be of special importance in applications with strict charging time requirements or with limited thermal management capabilities. In this paper, three common charging methods are experimentally studied and analyzed. Constant-current constant-voltage, the time pulsed charging method, and the multistage constant current charging methods were considered.

Abstract The hole stretchability of two Aluminum Alloys (AA6111 and AA6022) are studied by using a two stages integrated finite element framework where the edge geometry and edge damages from the hole piercing processes were considered in the subsequent hole expansion processes. Experimentally it has been found that AA6022 has higher hole expansion ratios than those of AA6111. This observation has been nicely captured by finite element simulations. The main cause of differences have been identified to the volume fractions of the random distributed second phase hard particles which play a critical role in determining the fracture strains of the materials.
