Experimental Investigation of Fuel Impingement and Spray-Cooling on the Piston of a GDI Engine via Instantaneous Surface Temperature Measurements

In order to comply with more and more stringent emission standards, like EU6 which will be mandatory starting in September 2014, GDI engines have to be further optimized particularly in regard of PN emissions. It is generally accepted that the deposition of liquid fuel wall films in the combustion chamber is a significant source of particulate formation in GDI engines. Particularly the wall surface temperature and the temperature drop due to the interaction with liquid fuel spray were identified as important parameters influencing the spray-wall interaction [1]. In order to quantify this temperature drop at combustion chamber surfaces, surface temperature measurements on the piston of a single-cylinder engine were conducted. Therefore, eight fast-response thermocouples were embedded 0.3 μm beneath the piston surface and the signals were transmitted from the moving piston to the data acquisition system via telemetry.

Gasoline Wall Films and Spray/Wall Interaction Analyzed by Infrared Thermography

Due to the principle of direct injection, which is applied in modern homogeneously operated gasoline engines, there are various operation points with significant particulate emissions. The spray droplets contact the piston surface during the warm-up and early injections, in particular. The fuel wall films and the resulting delayed evaporation of the liquid fuel is one of the main sources of soot particles. It is therefore necessary to carry out investigations into the formation of wall film. The influence of the spray impact angle is of special interest, as this is a major difference between engines with side-mounted injectors and centrally positioned injectors. This paper describes an infrared thermography-based method, which we used to carry out a systematic study of fuel deposits on the walls of the combustion chamber. The boundary conditions of the test section were close to those of real GDI engines operated with homogeneous charge.

Fuel-Independent Particulate Emissions in an SIDI Engine

The fuel-independent particulate emissions of a direct injection gasoline engine were investigated. This was done by running the engine with reference gasoline at four different loads and then switching to hydrogen or methane port fuel operation and comparing the resulting particulate emissions and their size distribution. Differences in the combustion characteristics of hydrogen and gasoline were accounted for by diluting the inlet air with nitrogen and matching the pressure or heat release traces to those of gasoline operation. Methane operation is expected to generate particulate emissions lower by several orders of magnitude compared to gasoline and hydrogen does not contribute to carbon soot formation because of the lack of carbon atoms in the molecule. Thus, any remaining particulate emissions at hydrogen gas operation must arise from non fuel related sources, e.g. from lubrication oil, metal abrasion or inlet air.

Procedure for Determining the Allowable Particle Contamination for Diesel Fuel Injection Equipment (FIE)

Increasing injection pressures together with Diesel fuel lubricated Common Rail pumps replacing oil lubricated systems demand a more sophisticated investigation of robustness and durability against particle contamination of fuel. The established way of requiring filtration efficiency levels per lab standard is not significant enough if we look at variable factors like vibration of the fuel filter and viscosity of the fuel. Because these and other factors tremendously influence filtration efficiency, future Diesel FIE cleanliness requirements will need to define an allowable contamination limit downstream of the filter. More precisely, this is not a scalar limit but a contamination collective that considers the varying vehicle filtration and operating environment. This paper describes a procedure for defining allowable contamination limits of the FIE components. The procedure includes sensitivity, robustness and “key life” tests.

Investigation of the Parameters Influencing the Spray-Wall Interaction in a GDI Engine - Prerequisite for the Prediction of Particulate Emissions by Numerical Simulation

Due to the EU6 emission standard that will be mandatory starting in September 2014 the particulate emissions of GDI engines come into the focus of development. For this reason, soot and the mechanisms responsible for the soot formation are of particular importance. A very significant source of particulate emissions from engines with gasoline direct injection is the wall film formation. Therefore, the analysis of soot emission sources in the CFD calculation requires a detailed description of the entire underlying model chain, with special emphasis on the spray-wall interaction and the wall film dynamics. The validation of the mentioned spray-wall interaction and wall film models is performed using basic experimental investigations, like the infrared-thermography and fluorescence based measurements conducted at the University of Magdeburg.

Towards Establishing Continuous-X Pipeline Using Modular Software-in-the-Loop Test Environments

Software-in-the-Loop (SiL) test environments are the ideal virtual platforms for enabling continuous-development, -integration, -testing -delivery or -deployment commonly referred as Continuous-X (CX) of the complex functionalities in the current automotive industry. This trend especially is contributed by several factors such as the industry wide standardization of the model exchange formats, interfaces as well as architecture definitions. The approach of frontloading software testing with SiL test environments is predominantly advocated as well as already adopted by various Automotive OEMs, thereby the demand for innovating applicable methods is increasing. However, prominent usage of the existing monolithic architecture for interaction of various elements in the SiL environment, without regarding the separation between functional and non-functional test scope, is reducing the usability and thus limiting significantly the cost saving potential of CX with SiL.

Particulate Matter Sensor for On Board Diagnostics (OBD) of Diesel Particulate Filters (DPF)

The emissions legislation in the US and Europe introduces the need for the application of diesel particulate filters (DPF) in most diesel vehicles. In order to fulfill future OBD legislations, which include more stringent requirements on monitoring the functionality of those particulate filters, new sensors besides the differential pressure sensor are necessary. The new sensors need to directly detect the soot emission after DPF and withstand the harsh exhaust gas environment. Based on multi layer ceramic sensor technology, an exhaust gas sensor for particulate matter (EGS-PM) has been developed. The soot-particle-sensing element consists of two inter-digitated comb-like electrodes with an initially infinite electrical resistance. During the sensor operation, soot particles from the exhaust gas are collected onto the inter-digital electrodes and form conductive paths between the two electrode fingers leading to a drop of the electrical resistance.

Standardization and Cost Optimization of ABS Ecus

ABS has proven to be a contribution to active safety. The introduction of traction control (TC) in 1986 and even more significantly, the introduction of vehicle dynamics control (VDC) in 1995 have been further milestones in this field. The functionality of these systems (ABS, TC, VDC) is mainly determined by the electronic control unit (ECU). A system supplier who is to provide an ECU-platform concept including a large functionality, while meeting customer specific requirements at an optimized price, needs standardization strategies. This paper describes a standardization concept for an ABS ECU, beginning with the basic ABS HW and SW design and the extension to TC and VDC. It also shows the degree of flexibility, the benefits for the vehicle manufacturer and the possible cost optimization for the system supplier.

Analysis of Flow Patterns inside an Autothermal Gasoline Reformer

The present paper concentrates on the option of catalytic autothermal reforming of gasoline for fuel cell applications. Major parameters of this process are the “Steam to Carbon Ratio” S/C and the air to fuel ratio λ. Computations assuming thermodynamic equilibrium in the autothermal reactor outlet (ATR) were carried out to attain information about their proper choice, as failure in adjusting the parameters within narrow limits has severe consequences on the reforming process. In order to quantify velocity distribution just ahead the catalyst and to evaluate mixing uniformity we designed an ATR featuring an optical access: Thus flow visualization using PIV (Particle Image Velocimetry) and LIF (Laser Induced Fluorescence) technique is possible. Preliminary PIV-results are presented and compared with CFD computations (Computational Fluid D ynamics).

Development of an Engine Management Strategy and a Cost Effective Catalyst System to Meet SULEV Emission Requirements Demonstrated on a V-6 Engine

The study presented in this paper focuses on measures to minimize exhaust gas emissions to meet SULEV targets on a V6 engine by using a cost efficient system configuration. The study consists of three parts. A) In the first stage, the influence of engine management both on raw emissions and catalyst light off performance was optimized. B) Afterwards, the predefined high cell density catalyst system was tested on an engine test bench. In this stage, thermal data and engine out emissions were used for modeling and prediction of light-off performance for further optimized catalyst concepts. C) In the final stage of the program, the emission performance of the test matrix, including high cell density as well as multifunctional single substrate systems, are studied during the FTP cycle. The presented results show the approach to achieve SULEV emission compliance with innovative engine control strategies in combination with a cost effective metallic catalyst design.

Automated Model-Based GDI Engine Calibration Adaptive Online DoE Approach

Due to its high number of free parameters, the new generation of gasoline engines with direct injection require an efficient calibration process to handle the system complexity and to avoid a dramatic increase in calibration costs. This paper presents a concept of specific toolboxes within a standardized and automated calibration environment, supporting the complexity of GDI engines and establishing standard procedures for distributed development. The basic idea is the combination of a new and more efficient online DoE approach with the automatic and adaptive identification of the region of interest in the high dimensional parameter space. This guarantees efficient experimental designs even for highly non-linear systems with often irregularly shaped valid regions. As the main advantage for the calibration engineer, the new approach requires almost no pre-investigations and no specific statistical knowledge.

The Development and Performance of the Compact SCR-Trap System: A 4-Way Diesel Emission Control System

The tightening of Heavy Duty Diesel (HDD) emissions legislation throughout the world is leading to the development of emission control devices to enable HDD engines to meet the new standards. NOx and Particulate Matter (PM) are the key pollutants which these emission control systems need to address. Diesel Particulate Filters (DPFs) are already in use in significant numbers to control PM emissions from HDD vehicles, and Selective Catalytic Reduction (SCR) is a very promising technology to control NOx emissions. This paper describes the development and performance of the Compact SCR-Trap system - a pollution control device comprising a DPF-based system (the Continuously Regenerating Trap system) upstream of an SCR system. The system has been designed to be as easy to package as possible, by minimising the total volume of the system and by incorporating the SCR catalysts on annular substrates placed around the outside of the DPF-based system.

Strategies to Reduce HC-Emissions During the Cold Starting of a Port Fuel Injected Gasoline Engine

In view of tight emission standards, injection strategies to reduce raw HC-emissions during the cold starting of port fuel injected engines are evaluated in this study. The relevance of spray targeting and atomization is outlined in the first part of this paper. The foundation and performance of different injector concepts with respect to spray characteristics are discussed. Laboratory experiments demonstrate that concepts relying on auxiliary energy, such as air-assistance, fuel heating and injection at elevated system pressures, are capable of producing spray droplet sizes in the SMD-range of 25μm. For future injection strategies aimed at the compliance of SULEV emission levels, this target value is considered to be essential. In the second part of this paper, emission tests of selected injector concepts are carried out using a V6-3.2I ULEV engine operated both in a vehicle and on a test bench.

Impact of the Injection and Gas Exchange on the Particle Emission of a Spark Ignited Engine with Port Fuel Injection

This study presents a methodology to predict particle number (PN) generation on a naturally aspirated 4-cylinder gasoline engine with port fuel injection (PFI) from wall wetting, employing numerical CFD simulation and fuel film analysis. Various engine parameters concerning spray pattern, injection timing, intake valve timing, as well as engine load/speed were varied and their impact on wall film and PN was evaluated. The engine, which was driven at wide open throttle (WOT), was equipped with soot particle sampling technology and optical access to the combustion chamber of cylinder 1 in order to visualise non-premixed combustion. High-speed imaging revealed a notable presence of diffusion flames, which were typically initiated between the valve seats and cylinder head. Their size was found to match qualitatively with particulate number measurements. A validated CFD model was employed to simulate spray propagation, film transport and droplet impingement.

On the Evaluation Methods for Systematic Further Development of Direct-Injection Nozzles

To satisfy future emission classes, e.g. EU6c, the particulate number (PN) of Direct-Injection Spark-Ignition (DISI) engines must be reduced. For these engines, different components influence the combustion process and thus also the formation of soot particles and deposits. Along with other engine components, the injector nozzle influences the particulate number and deposits in both fuel spray behavior and nozzle “tip wetting”. In case of non-optimized nozzle layouts, fuel may impinge on the piston and the liner in an unfavorable way, which implies low-oxygen diffusive combustion by retarded vaporizing wall films. For the tip wetting, wall films are present on the actual surface of the nozzle tip, which is also caused by unadapted nozzles. For non-optimized nozzles, the latter effect can become quite dominant. This paper deals with systematic nozzle development activities towards low-deposit nozzle tips and thus decreasing PN values.

Analysis of the In-Cylinder Flow Field / Spray Injection Interaction within a DISI IC Engine Using High-Speed PIV

This study presents measurements of transient flow field and spray structures inside an optically accessible DISI (direct-injection spark-ignition) internal combustion engine. The flow field has a direct effect upon mixture and combustion processes. Given the need to increase the efficiency and performance of modern IC engines and thus reduce emissions a detailed understanding of the flow field is necessary. The method of choice was high-speed two-component particle image velocimetry (PIV) imaging a large field of view (43 x 44 mm₂). To capture the temporal evolution of the main flow features the repetition rate was set to 6 kHz which resolves one image per 1° crank angle (CA) at 1000 rpm. The crank angle range recorded was the latter half of the compression stroke at various engine speeds as well as various charge motions (neutral, tumble and swirl). Moreover, consecutive cycles were recorded allowing a detailed investigation of cycle-to-cycle variations.

Laser-Based Measurements of Surface Cooling Following Fuel Spray Impingement

A major source for soot particle formation in Gasoline-Direct-Injection (GDI) engines are fuel-rich zones near walls as a result of wall wetting during injection. To address this problem, a thorough understanding of the wall film formation and evaporation processes is necessary. The wall temperature before, during and after fuel impingement is an important parameter in this respect, but is not easily measured using conventional methods. In this work, a recently developed laser-based phosphor thermography technique is implemented for investigations of spray-induced surface cooling. This spatially and temporally resolved method can provide surface temperature measurements on the wetted side of the surface without being affected by the fuel-film. Zinc oxide (ZnO) particles, dispersed in a chemical binder, were deposited onto a thin steel plate obtaining a coating thickness of 17 μm after annealing.

Variable Orifice Geometry Verified on the Two-Phase Nozzle (VRD)

Innovative solutions for reducing particulate emissions will be necessary in order to comply with the even more stringent exhaust-gas standards of the future. The potential of a diesel nozzle with variable orifice geometry has long been common knowledge in the area of engine construction. But up to now, a fully functional solution of such a nozzle has not appeared which operates with a reduced orifice at low engine speeds and/or low loads. Here with regard to target costing, the requirements implicit in function and manufacture must also be taken into account. Using calculations on nozzle interior flow and injection-spray investigations, it will be shown which nozzle geometries best fulfill the various requirements. In order to achieve low levels of particulate emission in an engine with a combustion chamber designed for optimum use of a hole-type nozzle, the injection-spray direction and its geometry must to a large extent correspond to those of a hole-type nozzle.

Integrated Barometric Pressure Sensor with SMD Packaging: Example of Standardized Sensor Packaging

A single-chip integrated barometric pressure sensor using bulk silicon micromachining will be presented in this paper. The sensor chip incorporates the complete signal evaluation and trimming of the temperature coefficients and manufacturing tolerances. Sensor chips are mounted onto 6″ × 4″ thick film substrates for batch processing during assembly and trimming. The separated, individual devices can be used for surface mounting (SMD) on a printed circuit board (PCB). Specifications for the sensor functions, as well as the assembly and packaging concept, will be discussed. Assembly, trimming and packaging are the most expensive production steps in the manufacture of sensors. In order to reduce the costs for sensors, we are introducing a standardization of sensor assembly and trimming with batch processing capability: after dicing, the integrated sensor chip is attached to a 6″ × 4″ thick film ceramic substrate with standard die-attaching glue.

Advanced Planar Oxygen Sensors for Future Emission Control Strategies

This paper presents advanced planar ZrO2 oxygen sensors being developed at Robert Bosch using a modified tetragonal partially stabilized zirconia (TZP) with high ionic conductivity, high phase stability and high thermo-mechanical strength. Green tape technology combined with highly automated thickfilm techniques allows robust and cost effective manufacturing of those novel sensing elements. Standardization of assembling parts reduces the complexity of the assembly line even in the case of different sensing principles. The sensor family meets the new requirements of modern ULEV strategies like fast light off below 10 s and linear control capability as well as high quality assurance standards. High volume production will start in 1997 for European customers.
