An Interval Analysis and Optimization Method for Generated Axial Force of Automotive Drive Shaft Systems

To study the generated axial force (GAF) of the drive shaft system more accurately and effectively, this paper introduces the interval uncertainty into the research focusing on the GAF. Firstly, an interval uncertainty model for calculating the GAF is proposed based on the Chebyshev polynomials and an analytical model of the GAF. The input torque, the articulation angle, the rotation angle of the drive shaft system, the pitch circle radius (PCR) of the tripod joint and the friction coefficient are regarded as interval variables. Secondly, the upper and lower bounds of the proposed GAF model under interval uncertainty parameters are calculated quickly with the vertex method. Then the interval uncertainty optimization of the GAF under uncertainty parameters is performed. The upper bound of the response interval of the GAF is taken as the optimization object.

Research on Fractal Friction Model between Balls and Arc Raceways inside a Ball Joint

During the operation of the ball joint, its service life and transmission efficiency are affected by the internal friction. Taking the ball joint as the research object, based on fractal theory, the friction between the steel ball and the raceway inside the ball joint of an automotive drive shaft system is studied in this paper. During the analysis, the friction between the steel ball and the arc raceway is regarded as the friction between a sphere and an arc raceway surface. In order to describe the friction state more accurately, this paper proposes a correction coefficient to modify the distribution function of contact asperities in the plane, and obtains the distribution function of contact asperities between the sphere and the arc raceway surface. The correction coefficient is related to the load, the size parameters and the material parameters of the steel ball and the raceway.

Experimental and Numerical Study of Rollover Crashworthiness of a Coach Body Section

The good mobility and large carrying capacity promote the popularity of intercity coach in mass transit, especially in the long distance passenger transport nowadays. However, accidents related to coach and bus usually involve large casualties. Higher risk of fatalities is exhibited in rollover than the other coach accident types. In order to protect the occupants when a rollover accident occurs, coach structure must have sufficient strength to resist the impact loads. This paper presents a rollover test of an intercity coach body section using both numerical simulation and experimental testing to investigate its rollover crashworthiness in accordance with ECE R66. A full scale coach body section is manufactured and a tilting bench is designed and fabricated. Displacement transducers and accelerometer are equipped to record the time history of superstructure deformation and impact acceleration. And the FE model was developed accordingly.

Transmission Efficiency Analysis of High-Efficiency Constant Velocity Joint

Multi-body dynamics simulation is widely used in the dynamic research of constant velocity joints (CVJ). Useful kinematic and dynamic conclusions can be obtained from simulations to replace part of the test process and reduce test costs. In this paper, multi-body dynamics parameterized (MBDP) models of the high-efficiency constant velocity joints are proposed in the software of ADAMS. A friction model and Hertz contact theory are applied to describe the contact status. And the torque transmission efficiency of the kind of high-efficiency CVJ is calculated through the MBDP model. Bench tests of torque transmission efficiency are carried out on the CVJ to verify the calculation accuracy of the multi-body dynamics model. And the test result of high-efficiency joint shows an excellent behavior for efficiency when compared with BJ.

Structural Vibration Analysis and Sound Quality Improvement for a Four-Cylinder Engine

An Inline 4-cylinder engine is equipped with second-order balance shafts.When the engine is running under full load in 5000rpm,the engine generated severe structural radiation noise.The bench test analysis shows that the main reason is the resonance of the engine near 800Hz and 1500Hz. In this paper, a method for modeling and analyzing the vibration of the engine structure is proposed, and the sound quality of the engine is evaluated and imporved by the Moore–Glasberg loudness method. Firstly, the finite element model of the engine was established, and the experimental modes of the engine casing assembly, crankshaft and balance shaft were measured. The natural frequencies and modal shapes obtained by calculation and experiment were compared, which validates the established finite element model.Secondly, a flexible multi-body dynamic model of the engine was established.

A Study on Editing Method of Road Load Spectrum of Automobile Rubber Isolator Using Time-Frequency Domain Methods

In order to enhance the efficiency of durability testing of automobile parts, a time-frequency domain accelerated editing method of road load time series of rubber mount on powertrain was discussed. Based on Stockwell Transform method and Accumulative Power Spectral Density, a new time-frequency domain accelerated editing method (ST-APSD) was proposed. The accumulative power spectral density was obtained by ST of the load time series signal of automobile powertrain rubber mounting force which is acquired by the real vehicle in the test field. Based on the accumulative power spectral density, the threshold value was proposed to identify and delete the small damage load fragments, and then the acceleration spectrum was obtained.

A Method for Acquiring and Editing the Load Spectrum of the Drive-Shaft System for an All-Terrain Vehicle

The durability road test of a vehicle is an important test to verify the reliability of vehicle components. In order to carry out the durability bench test for drive shaft systems of all-terrain vehicles, a method for acquiring time domain signals of articulation angles of the CVJ, input torque, and rotational speeds of drive shaft systems is proposed. The acquired load spectrum of drive shaft systems is preprocessed including deleting small amplitudes, de-drifting, deburring, filtering, etc. Peaks and valleys are extracted from the preprocessed load spectrum. Based on the graphic method and the estimator stabilization method, the upper and lower thresholds of the time domain extrapolation of the load spectrum are determined, and then the peaks and valleys excesses that exceed the upper and lower thresholds are extracted. The generalized pareto distribution function is used to fit the distribution of peaks and valleys excesses.

A test bench is proposed to be developed to measure relevant mechanics responses of lithium-ion batteries during different charge and discharge processes. It primarily consists of two parts: a mechanical structure part and a measurement and control part. The test system composed of an upper/lower battery fixing spacer and a battery is the core part of the mechanical structure part. This measurement and control part mostly contains an environmental control, an acquisition as well as a charge discharge system.

Research on Thermal Recession Compensation Method of Disc Brakes

If a car is braked frequently or at high speed, the thermal decay of brake system performance appears, which reduces the braking performance of the car. To compensate brake moment reduction during braking at thermal decay of brake system, a compensation strategy of brake moment is designed by using “feedforward +PID feedback” to pressure at wheel braking cylinder. The trigger and exit conditions of the strategy for the wheel cylinder pressure are proposed based on the threshold. A vehicle model consisting braking system is established if a vehicle runs at straight line, and the braking distance and braking acceleration are estimated, the results shown that the thermal decay compensation control strategy proposed in this paper can reduce the braking distance and braking time.

Research on Airborne Noise of Battery Electric Vehicles Based on Transfer Path Analysis

With the popularity of battery electric vehicles, the engine of the vehicle disappears, so the problem of road noise in cars is becoming more and more prominent. Road noise into the car can be divided into structure-borne noise and airborne noise, this paper only focuses on the airborne noise above 500Hz, completely ignoring the structure-borne noise. A transfer path analysis model with “Intermediate Response Points” is proposed to accurately represent the transfer path of each airborne noise through the setting of “Intermediate Points”. In the Vehicle Semi-Anechoic Room With 4×4 NVH Chassis Dyno, it is possible to create a working condition with only four tires running, so only the tire noise is considered in this paper. The frequency response function is tested in the Semi-Anechoic Chamber and the operating data is tested in the Vehicle Semi-Anechoic Room With 4×4 NVH Chassis Dyno.

Kinematic Analysis and Simulation of the Double Roller Tripod Joint

The kinematic model of the double roller tripod joint is established in order to analyze its kinematic characteristics and provide theoretical basis for its application and improvement. By means of spatial coordinate transformation, the translational and rotational motion equations of the rollers relative to the tracks and trunnions, the motion equation of the center of the tripod and the equations of the input/output angular displacement error and bending angle are derived. The motion simulation of the double roller tripod universal joint was carried out in ADAMS so as to verify the established kinematic model. The results show that the rollers of the double roller tripod joint only have periodic translational motions relative to the tracks while the rollers have both periodic translational and rotational motions relative to the trunnions. The tripod’s center does the circular motion on the tripod plane with the angular velocity 3 times of the input angular velocity.

Analysis of Influencing Factors of Secondary Torque of Automotive Ball-Type Universal Joint

During the operation of the automotive drive shaft system, the ball-type universal joint will generate a secondary torque, which will affect the torque transmission of the automotive drive shaft system and the comfort of the automobile. Under the influence of the internal friction of the ball-type universal joint, the secondary torque generates a torque component on the plane where the working angle is located and the plane perpendicular to the working angle. To effectively calculate and analyze the secondary torque, this paper establishes a multi-body dynamic model of the ball-type universal joint. At the same time, the secondary torque of the ball-type universal joint is measured by the NVH multi-function test bench, which verifies the validity of the multi-body dynamic model. In order to improve the analysis efficiency of the secondary torque, a proxy model of the secondary torque of the ball-type universal joint is established based on the multi-body dynamic model.

Design and Research on Vibration Reduction of Automobile Transmission Shaft Intermediate Support

In the variable axial transmission system of an automobile, the power output of the segmented transmission shaft changes, which affects the vibration of the rear axle to a certain extent. As an important component of the drive shaft system, the intermediate support has an important effect on reducing the vibration transmission path of the drive shaft and the vibration of the rear axle system. In this paper, the vibration characteristics of the intermediate support of a certain vehicle's transmission shaft and the transmission shaft system are studied, and the vibration damping performance of the intermediate support rubber is theoretically analyzed and design optimized. In order to solve the vibration problem in the high frequency range of this car, a rubber pad was added at the position of the installation hole of the intermediate support bracket assembly to form a structure with double-layer vibration isolation effect, and the stiffness of this structure was optimized.

The Breaking Torsion Test and Quasi-Static Finite Element Simulations of the Rzeppa Type Constant Velocity Joint under a Large Joint Angle

The breaking torque is an essential property that identifies the strength of driveshafts under high torque loads. In the breaking torsion test, the constant velocity joint of the driveshafts is usually loaded slowly at a very slow rotating speed under a specific joint angle until it breaks. Under different joint angles, the Rzeppa type constant velocity joint, namely ball joints (BJ), will break at different positions and with different torques. Common results of fracture position include the shaft of the outer race, the shell of the outer race, and the cage column. Simultaneously, the plastic deformation caused by compressive stress occurs at the specific position of the ball track and the cage. In order to analyze the failure reason of the ball joint under a larger joint angle, the quasi-static finite element simulations and test methods are used to analyze the damage caused by stress distribution based on material properties.

A Modeling and Analysis Method of Dynamic Contact Stress Inside an Automotive Ball Joint

A ball joint is an important component of the automotive drive shaft system, as well the contact stress inside the ball joint is an important optimization goal in the design of ball joints. At present, the analysis of the contact stress inside the ball joint mainly focuses on the static contact stress analysis. The static contact stress analysis, however, cannot reflect the change of the contact stress inside the ball joint. In order to analyze the contact stress of the ball joint more effectively, a hybrid flexible and rigid bodies dynamics (HFRBD) model of the ball joint for studying the dynamic contact stress inside the ball joint is proposed. In the HFRBD model, the balls are regarded as the rigid body, while the cage, the inner race and the outer race are regarded as the flexible body. The contact parameters of the contact pairs in the model are determined on the basis of Hertz contact theory.

Modeling and Simulation Analysis of Electric Vehicle Thermal Management System Based on Distributed Parameter Method

The distributed parameter method is used to establish the dynamic simulation model of the electric vehicle thermal management system and various parts, and the finite difference method is used to solve the model. A thermal management system model with same structure is established by AMESIM, and the accuracy of the dynamic simulation model is verified by comparing the deviation of the calculation result between this dynamic simulation model and AMESIM. Based on the established model, the influence of expansion valve opening on the temperature of battery pack and the influence on the heating comfort of the cabin were studied. A control strategy for the rapid cooling of the battery pack was proposed. The results show that the model established by the distributed parameter method provides quite well agreement with commercial equivalent software and can well reflect the flow state of the refrigerant in different zones of the same component.

Mechanical Failure Modes of Prismatic Lithium-ion Battery Separator

As the power of electric vehicles (EVs), lithium-ion batteries (LIBs) are subjected to a variety of mechanical loads during electrochemical operation. Under this operating environment, lithium-ion batteries are at risk of internal short circuit, thermal runaway and even fire, threatening the safety of electric vehicles. The purpose of this paper is to investigate the mechanical behaviors and failure mechanisms of the battery separator to improve the safety of lithium-ion batteries under mechanical loads. In this study, uniaxial tensile, through-thickness compression and biaxial punch tests were performed to characterize two types of separators, dry-processed polypropylene (PP) separators and wet-processed ceramic-coated separators, and to analyze and compare their mechanical properties and failure modes. The comprehensive mechanical tests show that the failure modes of the different separator types are different, with the more anisotropic separator having more complex failure modes.

Modeling and Simulation Analysis of Electric Vehicle Battery Cooling System

A battery cooling system model of electric vehicle was established. The system model consists of a battery pack, a pump, a radiator, and a fan. A cooling plate was used to cool the battery pack, and the coolant flow rate in the cooling plate was controlled by the pump. The heat in the battery cooling system was released into the ambient air through the radiator. A finite element analysis model of the cooling plate was established to calculate the pressure drop of the cooling plate. A coupled dynamics model of the battery pack-radiator cooling system was established to simulate the temperature of the battery pack during charging and discharging. Tests were carried out to obtain the pressure drop of the cooling plate and the temperature of the battery pack under different working conditions. The simulation results and test results were compared and analyzed, and the accuracy of the models were verified.

Structural Design and Optimization of Liquid-Cooled Thermal Management Components for Electric Vehicle Batteries

Electric vehicle battery thermal management based on liquid cooling is the mainstream form of cooling for new energy vehicles. According to energy consumption, the system is divided into active cooling system and passive cooling system. The cooling of battery modules in these two cooling systems is carried out by liquid-cooled plate, which is connected in series in the cooling system. Therefore, the design of the liquid-cooled plate has a great impact on the effect of battery heat dissipation. In this paper, considering the advantages of existing liquid-cooled plates, the author proposed a series-parallel hybrid dc channel liquid-cooled plate structure, taking square lithium iron phosphate battery pack as the research object. Finally, the effects of different inlet flows and temperatures of the liquid-cooled plate on the thermal performance of the liquid-cooled plate were investigated by using single factor analysis.

Design of a Car Battery Box with Combined Steel Stamped and Aluminum Extruded Process

In the manufacturing of battery boxes using the aluminum extruded process, poor consistency of products and a short life of the die for making aluminum structural sections are usually observed. A new method of producing battery boxes is proposed that combines steel stamped and aluminum extruded process. This paper first describes the design requirements for a battery box using a new process, and several important issues such as weld seam arrangement and error proofing in the manufacturing process are discussed. To address the issue of weld seam arrangement, the following three principles should be considered in the design: These principles include that the profile lap angle should be above 90°, three or more beams should not be lapped too closely together, and multiple brackets in close proximity should be designed as one unit.
