Optimal Design of Carbon Fiber B-Pillar Structure Based on Equal Stiffness Replacement

Abstract Based on the characteristics of high strength and modulus of carbon fiber-reinforced composite (CFRP), in this article, the CFRP material was used to replace the steel material of the automobile’s B-pillar inner and outer plates, and the three-stage optimization design of the lamination structure was carried out. Firstly, this article used the principle of equal stiffness replacement to determine the thickness of the carbon fiber B-pillar inner and outer plates, and the structural design of the replaced B-pillar was also carried out. Secondly, on the basis of the vehicle collision model, the B-pillar subsystem model was extracted, and the material replacement and collision simulation were carried out.

Artificial Lightning Tests on Metal and CFRP Automotive Bodies: A Comparative Study

Abstract Carbon fiber reinforced plastic (CFRP) has been used in automobiles as well as airplanes. Because of its light weight and high strength, CFRP is a good choice for making vehicle bodies lighter, which would improve fuel economy. Conventional metal bodies provide a convenient body return for electric wiring and offer good shielding against electromagnetic fields. Although CFRP is a conductor, its conductivity is much lower than that of metals. Therefore, CFRP bodies are usually not useful for electric wiring. In thunderstorms, an automotive body is considered to be a Faraday cage that protects the vehicle’s occupants from the potential harms of lightning. Before CFRP becomes widely applied to automotive bodies, its electric and electromagnetic properties need to be investigated in order to determine whether it also works as a Faraday cage against lightning. In this article, CFRP and metal body vehicles were tested under artificial lightning.

Thermo-Mechanical Coupled Analysis-Based Design of Ventilated Brake Disc Using Genetic Algorithm and Particle Swarm Optimization

Abstract The brake discs are subjected to thermal load due to sliding by the brake pad and fluctuating loads because of the braking load. This combined loading problem requires simulation using coupled thermo-mechanical analysis for design evaluation. This work presents a combined thermal and mechanical finite element analysis (FEA) and evolutionary optimization-based novel approach for estimating the optimal design parameters of the ventilated brake disc. Five parameters controlling the design: inboard plate thickness, outboard plate thickness, vane height, effective offset, and center hole radius were considered, and simulation runs were planned. A total of 27 brake disc designs with design parameters as recommended by the Taguchi method (L27) were modeled using SolidWorks, and the FEA simulation runs were carried out using the ANSYS thermal and structural analysis tool.

A Unique Application of Gasoline Particulate Filter Pressure Sensing Diagnostics

Abstract Gasoline particulate filters (GPFs) are important aftertreatment components that enable gasoline direct injection (GDI) engines to meet European Union (EU) 6 and China 6 particulate number emissions regulations for nonvolatile particles greater than 23 nm in diameter. GPFs are rapidly becoming an integral part of the modern GDI aftertreatment system. The Active Exhaust Tuning (EXTUN) Valve is a butterfly valve placed in the tailpipe of an exhaust system that can be electronically positioned to control exhaust noise levels (decibels) under various vehicle operating conditions. This device is positioned downstream of the GPF, and variations in the tuning valve position can impact exhaust backpressures, making it difficult to monitor soot/ash accumulation or detect damage/removal of the GPF substrate. The purpose of this work is to present a unique example of subsystem control and diagnostic architecture for an exhaust system combining GPF and EXTUN.

Effect of Spoke Design and Material Nonlinearity on Non-Pneumatic Tire Stiffness and Durability Performance

Abstract The non-pneumatic tire (NPT) has been widely used due to its advantages of no run-flat, no need for air maintenance, low rolling resistance, and improvement of passenger comfort due to its better shock absorption. It has a variety of applications in military vehicles, earthmovers, the lunar rover, stair-climbing vehicles, etc. Recently, the Unique Puncture-Proof Tire System (UPTIS) NPT has been introduced for passenger vehicles. In this study, three different design configurations, viz., Tweel, Honeycomb, and newly developed UPTIS, have been compared. The effect of polyurethane (PU) material nonlinearity has also been introduced by applying five different nonlinear PU material properties in the spokes. The combined analysis of the PU material nonlinearity and spoke design configuration on the overall tire stiffness and spoke damage prediction is done using three-dimensional (3D) finite element modelling (FEM) simulations performed in ANSYS 16.0.

U.S. Light-Duty Vehicle Air Conditioning Fuel Use and Impact of Solar/Thermal Control Technologies

Abstract To reduce fuel consumption and carbon dioxide (CO2) emissions from mobile air conditioning (A/C) systems, “U.S. Light-Duty Vehicle Greenhouse Gas Emissions and Corporate Average Fuel Economy Standards” identified solar/thermal technologies such as solar control glazings, solar reflective paint, and active and passive cabin ventilation in an off-cycle credit menu. National Renewable Energy Laboratory (NREL) researchers developed a sophisticated analysis process to calculate U.S. light-duty A/C fuel use that was used to assess the impact of these technologies, leveraging thermal and vehicle simulation analysis tools developed under previous U.S. Department of Energy projects. Representative U.S. light-duty driving behaviors and weighting factors including time-of-day of travel, trip duration, and time between trips were characterized and integrated into the analysis.

Using a Dual-Layer Specification to Offer Selective Interoperability for Uptane

Abstract This work introduces the concept of a dual-layer specification structure for standards that separate interoperability functions, such as backward compatibility, localization, and deployment, from those essential to reliability, security, and functionality. The latter group of features, which constitute the actual standard, make up the baseline layer for instructions, while all the elements required for interoperability are specified in a second layer, known as a Protocols, Operations, Usage, and Formats (POUF) document. We applied this technique in the development of a standard for Uptane [1], a security framework for over-the-air (OTA) software updates used in many automobiles. This standard is a good candidate for a dual-layer specification because it requires communication between entities, but does not require a specific format for this communication.

Studies on Friction Mechanism of NAO Brake-Pads Containing Potassium Titanate Powder as a Theme Ingredient

Abstract Potassium titanate (KT) fibers/whiskers are used as a functional filler for partial replacement of asbestos in NAO friction materials (FMs). Based on little information reported in open literature; its exact role is not well defined since some papers claim it as the booster for resistance to fade (FR), or wear (WR) and sometimes as damper for friction fluctuations. Interestingly, KT fibers and whiskers (but not powder) are proved as carcinogens by the International Agency for Research on Cancer (IARC). However, hardly any efforts are reported on exploration of influence of KT powder and its optimum amount in NAO FMs (realistic composites) in the literature. Hence a series of five realistic multi-ingredient compositions in the form of brake-pads with similar parent composition but varying in the content of KT powder from 0 to 15 wt% (in the steps of 3) were developed. These composites were characterized for physical, mechanical, chemical and tribological performance.

Disc Pad Physical Properties vs. Porosity: The Question of Compressibility as an Intrinsic Physical Property

Abstract Disc pad physical properties are believed to be important in controlling brake friction, wear and squeal. Thus these properties are carefully measured during and after manufacturing for quality assurance. For a given formulation, disc pad porosity is reported to affect friction, wear and squeal. This investigation was undertaken to find out how porosity changes affect pad natural frequencies, dynamic modulus, hardness and compressibility for a low-copper formulation and a copper-free formulation, both without underlayer, without scorching and without noise shims. Pad natural frequencies, modulus and hardness all continuously decrease with increasing porosity. When pad compressibility is measured by compressing several times as recommended and practiced, the pad surface hardness is found to increase while pad natural frequencies and modulus remain essentially unchanged.

Multicriteria Optimization, Sensitivity Analysis, and Prediction of Bond Characteristics of Vacuum Diffusion Bonded Aero Engine Ti6Al4V Alloy Joints

Abstract Joining titanium (Ti) alloys with conventional processes is difficult due to their complex structural properties and ability of phase transformation. Concerning all the difficulties, diffusion bonding is considered as an appropriate process for joining Ti alloys. Ti6Al4V, which is an α+β alloy widely used for aero engine component manufacturing, is diffusion bonded in this investigation. The diffusion bonding process parameters such as bonding temperature, bonding pressure, and holding time were optimized to achieve desired bonding characteristics such as shear strength, bonding strength, bonding ratio, and thickness ratio using response surface methodology (RSM). Empirical relationships were developed for the prediction of the bond characteristics, and sensitivity analysis was performed to determine the increment and decrement tendency of the shear strength with respect to the bonding parameters.

Development of a Standard Testing Method for Vehicle Cabin Air Quality Index

Abstract Vehicle cabin air quality depends on various parameters such as number of passengers, fan speed, and vehicle speed. In addition to controlling the temperature inside the vehicle, HVAC control system has evolved to improve cabin air quality as well. However, there is no standard test method to ensure reliable and repeatable comparison among different cars. The current study defined Cabin Air Quality Index (CAQI) and proposed a test method to determine CAQI. CAQIparticles showed dependence on the choice of metrics among particle number (PN), particle surface area (PS), and particle mass (PM). CAQIparticles is less than 1 while CAQICO2 is larger than 1. The proposed test method is promising but needs further improvement for smaller coefficient of variations (COVs).

Recent Development in Friction Stir Welding Process: A Review

Abstract The Friction stir welding (FSW) is recently presented so to join different materials without the melting process as a solid-state joining technique. A widely application for the FSW process is recently developed in automotive industries. To create the welded components by using the FSW, the plunged probe and shoulder as welding tools are used. The Finite Element Method (FEM) can be used so to simulate and analyze material flow during the FSW process. As a result, thermal and mechanical stresses on the workpiece and welding tool can be analyzed and decreased. Effects of the welding process parameters such as tool rotational speed, welding speed, tool tilt angle, depth of the welding tool, and tool shoulder diameter can be analyzed and optimized so to increase the efficiency of the production process. Material characteristics of welded parts such as hardness or grain size can be analyzed so to increase the quality of part production.

Effect of Tool Tilt Angles on Mechanical and Microstructural Properties of Friction Stir Welding of Dissimilar Dual-Phase 600 Steel and AA6082-T6 Aluminum Alloy

Abstract The present study aims to join the dissimilar materials such as Dual-Phase (DP) 600 Steel and AA6082-T6 Aluminum (Al) alloy via the friction stir welding (FSW) process with a reduced intermetallic compound (IMC) layer. The five different tool tilt angles of 0°, 0.5°, 1°, 1.5°, and 2° were selected to fabricate the joints. The weld characteristics such as tensile strength, hardness, macrostructure, and microstructure were analyzed. The weld interface was studied by employing an optical microscope and scanning electron microscope (SEM) equipped with energy-dispersive X-ray spectroscopy (EDS) and X-ray diffraction (XRD) techniques. The joint produced with a 0.5° tilt angle has achieved the highest ultimate tensile strength (UTS) of 240 MPa. The IMCs were identified as Fe2Al8 and FeAl2 from the joint interface studies.

Process-Structure-Property Relationship in Dissimilar Al-High-Strength Steel Impact Spot Welds Created Using Vaporizing Foil Actuator Welding

Abstract Vaporizing foil actuator welding (VFAW) created nominally solid-state spot welds between high-strength DP980 steel and 6022 T4 aluminum. The effects of varying the impact velocity and angle between the Al flyer and target steel sheets on the structure and properties of the joints were evaluated using photonic Doppler velocimetry (PDV), scanning electron microscopy (SEM), fractography, and energy-dispersive spectroscopy (EDS) analysis. The incident angle and velocity of the flyer plate were quantified using PDV, and their relations to the structure and properties of the joint were assessed with microscopy and strength testing. Impact velocity and average impact angle increase with the increasing standoff. Lower impact angles and higher impact velocities promoted interfacial failure due to increased melting, higher intermetallic thickness, and lower wave amplitude and wavelength.

Enabling Dissimilar Joining of Coated Steels to Aluminum through Impact Spot Welding

Abstract Direct welding of coated steels to aluminum alloys is challenging due to high energy requirements, decreased weldability, and unstable weld quality. The present study reports the application of a new design approach in vaporizing foil actuator welding (VFAW), where an asymmetric preform shape on the target sheet generated the requisite standoff, enabling direct spot welding of a typical automotive aluminum alloy (6022 T4) and two different zinc-coated steels, galvanized high-strength low-alloy 350 and galvannealed dual-phase 590. The use of the new approach enabled for the first time the ability to spot weld through coating without any preweld surface preparation. Characterization using lap-shear and peel testing revealed strong joints for both the weld pairs (AA 6022 T4-HSLA 350 and AA 6022 T4-DP 590). The weld interface characterized by scanning electron microscopy (SEM) revealed a hierarchical structure and the presence of a typical wavy region.

The Effect of Current Mode on the Crack and Failure in the Resistance Spot Welding of the Advanced High-Strength DP590 Steel

Abstract The causes of failure due to cracking in the resistance spot welding of the advanced high-strength steels dual-phase 590 (DP590) were investigated using scanning electron microscopy (SEM), optical microscopy, and the tensile-shear test. The results showed that by increasing the current amount, the formation of the melting zone occurred in the heat-affected zone, leading to the cracking in this area, reducing the tensile strength and decreasing the mechanical properties; the initiation and growth of cracking and failure in this region also happened. In the heat-affected zone, by increasing the current amount with the softening phenomenon, the recrystallized coarse grains also occurred, eventually resulting in the loss of mechanical properties. The results of the tensile-shear test also indicated that by increasing the current up to 12 kA, the strength was raised, but the ductility was reduced.

Residual Stresses and Plastic Deformation in Self-Pierce Riveting of Dissimilar Aluminum-to-Magnesium Alloys

Abstract In this work, the complex relationship between deformation history and residual stresses in a magnesium-to-aluminum self-pierce riveted (SPR) joint is elucidated using numerical and experimental approaches. Non-linear finite element (FE) simulations incorporating strain rate and temperature effects were performed to model the deformation in the SPR process. In order to accurately capture the deformation, a stress triaxiality-based damage material model was employed to capture the sheet piercing from the rivet. Strong visual comparison between the physical cross-section of the SPR joint and the simulation was achieved. To aid in understanding of the role of deformation in the riveting process and to validate the modeling approach, several experimental measurements were conducted. To quantify the plastic deformation from the piercing of the rivet, micro hardness mapping was performed on a cross-section of the SPR joint.

Optimization of WEDM Cutting Parameters on Surface Roughness of 2379 Steel Using Taguchi Method

Abstract Surface roughness is one of the important aspects in producing quality die. Wire Electrical Discharge Machine (WEDM) is commonly used in tool and die fabrication, since the die material is usually difficult to cut using traditional metal removal processes. Selection of optimal WEDM cutting parameters is crucial to obtain quality die finish. In this study, 2379 steel which equivalent to SKD 11 is selected as the die material. Four main WEDM cutting parameters, namely, pulse duration (A), pulse interval (B), servo voltage (C), ignition pulse current (D), were experimentally evaluated for both main cut and multiple trim cuts using Taguchi Method. Taguchi’s L9 orthogonal array is employed for experimental design and analysis of variance (ANOVA) was used in recognizing levels of significance of WEDM cutting parameters.

Response of Austempering Heat Treatment on Microstructure and Mechanical Property in Different Zones of As-Welded Ductile Iron (DI)

Abstract Sound ductile iron (DI) welded joints were performed using developed coated electrode and optimized welding parameters including post weld heat treatment (PWHT).Weldments consisting of weld metal, partially melted zone (PMZ), heat affected zone (HAZ) and base metal were austenitized at 900 °C for 2 hour and austempered at 300 °C and 350 °C for three different holding time (1.5 hour, 2 hour and 2.5 hour). In as-weld condition, microstructures of weld metal and PMZ show ledeburitic carbide and alloyed pearlite, but differ with their amount. Whereas microstructure of HAZ shows pearlite with some ledeburitic carbide and base metal shows only ferrite.

The Effect of Equal-Channel Angular Pressing Processing on Microstructural Evolution, Hardness Homogeneity, and Mechanical Properties of Pure Aluminum

Abstract Equal-channel angular pressing (ECAP) is among the most applicable severe plastic deformation processes used to fabricate ultrafine-grained materials with superior mechanical properties. In this work, a commercial purity aluminum has been processed via ECAP process up to four passes. The influence of ECAP routes (A and Bc) on the mechanical properties of the material and its grain size was investigated. Microstructural observations of the as-annealed and the rods processed via ECAP were undertaken using optical microscopy. Hardness profiles and contour maps of sections cut perpendicularly and parallel to the load direction were assessed to investigate the effect of ECAP processing on the hardness distribution across the deformed rods. Compressive properties of the rods were also examined. In addition, digital images correlation was used to display the stress distribution along the longitudinal section of the processed sample during the compression test.
