3D-CFD Virtual Engine Test Bench of a 1.6 Liter Turbo-Charged GDI-Race-Engine with Focus on Fuel Injection

In the last years motorsport is facing a technical revolution concerning the engine technology in every category, from touring car championships up to the F1. The strategy of the car manufacturers to bring motorsport engine technology closer to mass production one (e.g. turbo-charging, downsizing and direct injection) allows both to reduce development costs and to create a better image and technology transfer by linking motorsport activities to the daily business. Under these requirements the so-called Global Race Engine (GRE) concept has been introduced, giving the possibility to use one unique engine platform concept as basis for different engine specifications and racing categories. In order to optimize the performance of this kind of engines, especially due to the highly complex mixture formation mechanisms related to the direct injection, it is nowadays mandatory to resort to reliable 3D-CFD simulations.

Virtual Development of Injector Spray Targeting by Coupling 3D-CFD Simulations with Optical Investigations

Further improvements of internal combustion engines to reduce fuel consumption and to face future legislation constraints are strictly related to the study of mixture formation. The reason for that is the desire to supply the engine with homogeneous charge, towards the direction of a global stoichiometric blend in the combustion chamber. Fuel evaporation and thus mixture quality mostly depend on injector atomization features and charge motion within the cylinder. 3D-CFD simulations offer great potential to study not only injector atomization quality but also the evaporation behavior. Nevertheless coupling optical measurements and simulations for injector analysis is an open discussion because of the large number of influencing parameters and interactions affecting the fuel injection’s reproducibility. For this purpose, detailed numerical investigations are used to describe the injection phenomena.

Discretization and Heat Transfer Calculation of Engine Water Jackets in 1D-Simulation

The industry is working intensively on the precision of thermal management. By using complex thermal management strategies, it is possible to make engine heat distribution more accurate and dynamic, thereby increasing efficiency. Significant efforts are made to improve the cooling efficiency of the engine water jacket by using 3D CFD. As well, 1D simulation plays a significant role in the design and analysis of the cooling system, especially for considering transient behaviour of the engine. In this work, a practice-oriented universal method for creating a 1D water jacket model is presented. The focus is on the discretization strategy of 3D geometry and the calculation of heat transfer using Nusselt correlations. The basis and reference are 3D CFD simulations of the water jacket. Guidelines for the water jacket discretization are proposed. The heat transfer calculation in the 1D-templates is based on Nusselt-correlations (Nu = Nu(Re, Pr)), which are derived from 3D CFD simulations.

A Phenomenological Homogenization Model Considering Direct Fuel Injection and EGR for SI Engines

As a consequence of reduced fuel consumption, direct injection gasoline engines have already prevailed against port fuel injection. However, in-cylinder fuel homogenization strongly depends on charge motion and injection strategies and can be challenging due to the reduced available time for mixture formation. An insufficient homogenization has generally a negative impact on the combustion and therefore also on efficiency and emissions. In order to reach the targets of the intensified CO2 emission reduction, further increase in efficiency of SI engines is essential. In this connection, 0D/1D simulation is a fundamental tool due to its application area in an early stage of development and its relatively low computational costs. Certainly, inhomogeneities are still not considered in quasi dimensional combustion models because the prediction of mixture formation is not included in the state of the art 0D/1D simulation.

A New Approach for Modeling Cycle-to-Cycle Variations within the Framework of a Real Working-Process Simulation

For a reliable and accurate simulation of SI engines reproduction of their operation limits (misfiring and knock limit) and in this context the knowledge of cyclic combustion variations and their influence on knock simulation are mandatory. For this purpose in this paper a real working-process simulation approach for the ability to predict cycle-to-cycle variations (ccv) of gasoline engines is proposed. An extensive measurement data base of four different test engines applying various operation strategies was provided in order to gain a better understanding of the physical background of the cyclic variations. So the ccv initiated by dilution strategies (internal EGR, lean operation), the ccv at full load and at the knock limit could be investigated in detail. Finally, the model was validated on the basis of three further engines which were not part of the actual development process.

Investigation of the Parameters Influencing the Spray-Wall Interaction in a GDI Engine - Prerequisite for the Prediction of Particulate Emissions by Numerical Simulation

Due to the EU6 emission standard that will be mandatory starting in September 2014 the particulate emissions of GDI engines come into the focus of development. For this reason, soot and the mechanisms responsible for the soot formation are of particular importance. A very significant source of particulate emissions from engines with gasoline direct injection is the wall film formation. Therefore, the analysis of soot emission sources in the CFD calculation requires a detailed description of the entire underlying model chain, with special emphasis on the spray-wall interaction and the wall film dynamics. The validation of the mentioned spray-wall interaction and wall film models is performed using basic experimental investigations, like the infrared-thermography and fluorescence based measurements conducted at the University of Magdeburg.

Virtual Full Engine Development: 3D-CFD Simulations of Turbocharged Engines under Transient Load Conditions

The simulation of transient engine behavior has gained importance mainly due to stringent emission limits, measured under real driving conditions and the concurrently demanded vehicle performance. This is especially true for turbocharged engines, as the coupling of the combustion engine and the turbocharger forms a complex system in which the components influence each other remarkably causing, for example, the well-known turbo lag. Because of this strong interaction, during a transient load case, the components should not be analyzed separately since they mutually determine their boundary conditions. Three-dimensional computational fluid dynamics (3D-CFD) simulations of full engines in stationary operating points have become practicable several years ago and will remain a valuable tool in virtual engine development; however, the next logical step is to extend this approach into the transient domain.

Novel Transient Wall Heat Transfer Approach for the Start-up of SI Engines with Gasoline Direct Injection

The introduction of CO₂-reduction technologies like Start-Stop or the Hybrid-Powertrain and the future emissions limits require a detailed optimization of the engine start-up. The combustion concept development as well as the calibration of the ECU makes an explicit thermodynamic analysis of the combustion process during the start-up necessary. Initially, the well-known thermodynamic analysis of in-cylinder pressure at stationary condition was transmitted to the highly non-stationary engine start-up. There, the current models for calculation of the transient wall heat fluxes were found to be misleading. But with a fraction of nearly 45% of the burned fuel energy, the wall heat is very important for the calculation of energy balance and for the combustion process analysis.

Some Useful Additions to Calculate the Wall Heat Losses in Real Cycle Simulations

More than 20 years after the first presentation of the heat transfer equation according to Bargende [1,2], it is time to introduce some useful additions and enhancements, with respect to new and advanced combustion principles like diesel- and gasoline- homogeneous charge compression ignition (HCCI). In the existing heat transfer equation according to Bargende the calculation of the actual combustion chamber surface area is formulated in accordance with the work of Hohenberg. Hohenberg found experimentally that in the piston top land only about 20-30% of the wall heat flux values from the combustion chamber are transferred to the liner and piston wall. Hohenberg explained this phenomenon that is caused by lower gas temperature and convection level in charge within the piston top land volume. The formulation just adds the existing piston top land surface area multiplied by a specified factor to the surface of the combustion chamber.

Fundamentals of Pressure Trace Analysis for Gasoline Engines with Homogeneous Charge Compression Ignition

Regarding further development of gasoline engines several new technologies are investigated in order to diminish pollutant emissions and particularly fuel consumption. The Homogeneous Charge Compression Ignition (HCCI) seems to be a promising way to reach these targets. Therefore, in the past years there had been a lot of experimental efforts in this field of combustion system engineering. Negative valve overlap with pilot injection before pumping top dead center (PTDC) and an “intermediate” compression and combustion during PTDC, followed by the main injection after PTDC, is one way to realize and to proper control a HCCI operation. For conventional CI and SI combustion the pressure trace analysis (PTA) is a powerful and widely used tool to analyse, understand and optimize the combustion process.

Improvement of Engine Heat-Transfer Calculation in the Three-Dimensional Simulation Using a Phenomenological Heat-Transfer Model

Improvement of heat-transfer calculation for SI-engines in the three-dimensional simulation has been achieved and widely been tested by using a phenomenological heat-transfer model. The model is based on the local application of an improved Re-Nu-correlation (dimensional analysis) proposed by Bargende [1]. This approach takes advantage of long experience in engine heat transfer modeling in the real working process analysis. The results of numerous simulations of different engine meshes show that the proposed heat-transfer model enables to calculate the overall as well as the local heat transfer in good agreement with both real working process analyses and experimental investigations. The influence of the mesh structure has also been remarkably reduced and compared to the standard wall function approach, no additional CPU-time is required.

Wall Heat Transfer in a Multi-Link Extended Expansion SI-Engine

The real cycle simulation is an important tool to predict the engine efficiency. To evaluate Extended Expansion SI-engines with a multi-link cranktrain, the challenge is to consider all concept specific effects as best as possible by using appropriate submodels. Due to the multi-link cranktrain, the choice of a suitable heat transfer model is of great importance since the cranktrain kinematics is changed. Therefore, the usage of the mean piston speed to calculate a heat-transfer-related velocity for heat transfer equations is not sufficient. The heat transfer equation according to Bargende combines for its calculation the actual piston speed with a simplified k-ε model. In this paper it is assessed, whether the Bargende model is valid for Extended Expansion engines. Therefore a single-cylinder engine is equipped with fast-response surface-thermocouples in the cylinder head. The surface heat flux is calculated by solving the unsteady heat conduction equation.

A Way towards Remarkable Reduction of Co2-Emissions in Motorsports: The CNG-Engine

Until a few years ago the discussion of reduction of CO₂ emissions was completely out of place in motorsports. Nowadays, also in this field, car manufacturers want to investigate different approaches towards a more responsible and sustainable concept. For this target an interesting and feasible solution is the use of methane as an alternative fuel. At the 2009 edition of the 24-hour endurance race of the Nürburgring the Volkswagen Motorsport GmbH, in addition to vehicles powered by gasoline engines, introduced two vehicles powered by turbocharged CNG engines. The aim was to prove that also an "environment-friendly" concept is able to provide the required efficiency, dynamic and reliability for a successful participation in motorsports. After the success in the 2009 edition the engagement has been continued in 2010; this time exclusively with CNG vehicles.

A Quasi-Dimensional Charge Motion and Turbulence Model for Diesel Engines with a Fully Variable Valve Train

With the increasingly strict emission regulations and economic demands, variable valve trains are gaining in importance in Diesel engines. A valve control strategy has a great impact on the in-cylinder charge motions, turbulence level, thus also on the combustion and emission formation. In order to predict in-cylinder charge motions and turbulence properties for a working process calculation, a zero−/quasi-dimensional flow model is developed for the Diesel engines with a fully variable valve train. For the purpose of better understanding the in-cylinder flow phenomena, detailed 3D CFD simulations of intake and compression strokes are performed at different operating conditions with various piston configurations. In the course of model development, global in-cylinder charge motions are assigned to idealized flow fields. Among them, swirl flow is characterized by an engine swirl number that is determined by both developments of the swirl angular momentum and the moment of inertia.

Virtual Optimization of Race Engines Through an Extended Quasi Steady State Lap Time Simulation Approach

Minimizing the lap time for a given race track is the main target in racecar development. In order to achieve the highest possible performance of the vehicle configuration the mutual interaction at the level of assemblies and components requires a balance between the advantages and disadvantages for each design decision. Especially the major shift in the focus of racecar powerunit development to high efficiency powertrains is driving a development of lean boosted and rightsized engines. In terms of dynamic engine behavior the time delay from requested to provided torque could influence the lap time performance. Therefore, solely maximizing the full load behavior objective is insufficient to achieve minimal lap time. By means of continuous predictive virtual methods throughout the whole development process, the influence on lap time by dynamic power lags, e.g. caused by the boost system, can be recognized efficiently even in the early concept phase.

Efficient Post-Processing Method for Identification of Local Hotspots in 3D CFD Simulations

Knocking is one of today’s main limitations in the ongoing efforts to increase efficiency and reduce emissions of spark-ignition engines. Especially for synthetic fuels or any alternative fuel type in general with a much steeper increase of the knock frequency at the KLSA, such as hydrogen, precise knock prediction is crucial to exploit their full potential. This paper therefore proposes a post-processing tool enabling further investigations to continuously gain better understanding of the knocking phenomenon. In this context, evaluation of local auto-ignitions preceding knock is crucial to improve knowledge about the stochastic occurrence of knock but also identify critical engine design to further optimize the geometry. In contrast to 0D simulations, 3D CFD simulations provide the possibility to investigate local parameters in the cylinder during the combustion.

Experimental Investigation of Flame-Wall-Impingement and Near-Wall Combustion on the Piston Temperature of a Diesel Engine Using Instantaneous Surface Temperature Measurements

The heat transfer process in a reciprocating engine is dominated by forced convection, which is drastically affected by mean flow, turbulence, flame propagation and its impingement on the combustion chamber walls. All these effects contribute to a transient heat flux, resulting in a fast-changing temporal and spatial temperature distribution at the surface of the combustion chamber walls. To quantify these changes in combustion chamber surface temperature, surface temperature measurements on the piston of a single cylinder diesel engine were taken. Therefore, thirteen fast-response thermocouples were installed in the piston surface. A wireless microwave telemetry system was used for data transmission out of the moving piston. A wide range of parameter studies were performed to determine the varying influences on the surface temperature of the piston.

Thermodynamic Influences of the Top Land Volume on the Late Combustion Phase - A New Research Approach

As the late combustion phase in SI engines is of high importance for a further reduction of fuel consumption and especially emissions, the impacts of unburnt mass, located in a small volume with a relatively large surface near the wall and in the top land volume, is of high relevance throughout the range of operation. To investigate and quantify the respective interactions, a state of the art Mercedes-Benz single cylinder research SI-engine was equipped with extensive measurement technology. To detect the axial and radial temperature distribution, several surface thermocouples were applied in two layers around the top land volume. As an additional reference, multiple surface thermocouples in the cylinder head complement the highly dynamic temperature measurements in the boundary zones of the combustion chamber.

A Novel CFD Approach for an Improved Prediction of Particulate Emissions in GDI Engines by Considering the Spray-Cooling on the Piston

The emission of particulate matter from future GDI engines has to be optimized, to comply with more stringent emission standards such as EU6. Therefore, the mechanisms responsible for the formation of particles have to be analyzed in detail. The understanding of the in-cylinder processes, necessary for this purpose, can only be achieved by a complementary use of optically accessible single-cylinder engines as well as the numerical simulation. This however leads to great demands on the 3D flow simulation. In this paper the complete CFD approach, incorporating a detailed description of the entire underlying model chain is shown. Particularly the wall surface temperature and the temperature drop due to the interaction with liquid fuel spray were identified as important parameters influencing the spray-wall interaction and thus also the particulate emissions. Nevertheless, in conventional CFD models, the spray cooling cannot be captured because of an assumed constant wall temperature.

Friction Reduction by Optimization of Local Oil Temperatures

The reduction of engine-out emissions and increase of the total efficiency is a fundamental approach to reduce the fuel consumption and thus emissions of vehicles driven by combustion engines. Conventional passenger cars are operated mainly in lower part loads for most of their lifetime. Under these conditions, oil temperatures are far below the maximum temperature allowed and dominate inside the journal bearings. Therefore, the objective of this research was to investigate possible potentials of friction reduction by optimizing the combustion engine’s thermal management of the oil circuit. Within the engine investigations, it was shown that especially the friction of the main and connecting rod bearings could be reduced with an increase of the oil supply temperature. Furthermore, on a journal bearing test rig, it was shown that no excessive wear of the bearings is to be expected in case of load increase and simultaneous supply of cooler oil.
