A Capacity Oriented Quality Assurance Method by Using Modular Containerized Test Cells

The requirements for diesel and gasoline engines are continuously increasing with respect to emissions, fuel consumption and durability. Besides the engine development process the quality of the production engine itself has to be ensured. This paper discusses alternative philosophies and approaches in terms of the quality management process. Based on a detailed analysis of the required equipment advanced solutions are presented. Modular containerized test cells are described being equipped exactly to the current testing task ready to use in low infrastructure. The testing capacity of the facility can be adjusted to the actual production volume by simply removing or adding modular test cells. Thus, at every facility the testing tasks can be executed successfully and the investment can be kept low.

A New Transient Elastohydrodynamic (EHD) Bearing Model Linkable to ADAMS®

The new elastohydrodynamic (EHD) code developed by FEV Motorentechnik GmbH, Aachen, is designed to improve the predictability of journal bearing designs and thereby increase the reliability of safety factors in the development of highly loaded internal combustion engines. Using this tool design targets can be achieved with higher confidence levels. The developed code may be linked to commercial multibody system (MBS) codes such as ADAMS® while simultaneously representing the important characteristics occurring in transiently loaded journal bearings including elastic deformation, cavitation, and non-constant speed. Static deviations from ideal journal and bearing shell shapes caused by manufacturing and assembly processes can be considered and are substantially important in the evaluation of journal bearings. Presented is an economic bearing model approach which includes elastic bearing deformations.

Acoustic Investigations of HVAC Systems in Vehicle

New power train concepts in the automobile industry will decisively change the familiar car acoustics. Secondary acoustic noise sources will be unmasked and dominate the driver's sound experience. The most important secondary noise source is the air conditioning (AC) system. Before a favorable AC sound can actively be designed, it is necessary to identify the acoustic noise sources and find means to influence them. This paper focuses on the AC outlet module which is, apart from the control unit, the only part visible to the customer. Typical acoustic spectra of flowed-through outlets show a characteristic tonality at about 3000 Hz. The knowledge of its aeroacoustic source mechanisms, the inherent implications for the customer and corrective measures especially in automobile surroundings has been limited so far. To analyze this phenomenon in detail, a simplified model outlet that shows the basic aeroacoustic behavior of a series production outlet was constructed and investigated.

The development of highly automated driving functions (AD) recently rises the demand for so called Fail-Operational systems for native driving functions like steering and braking of vehicles. Fail-Operational systems shall guarantee the availability of driving functions even in presence of failures. This can also mean a degradation of system performance or limiting a system’s remaining operating period. In either case, the goal is independency from a human driver as a permanently situation-aware safety fallback solution to provide a certain level of autonomy. In parallel, the connectivity of modern vehicles is increasing rapidly and especially in vehicles with highly automated functions, there is a high demand for connected functions, Infotainment (web conference, Internet, Shopping) and Entertainment (Streaming, Gaming) to entertain the passengers, who should no longer occupied with driving tasks.

The increased pressure for power, space, and cost reduction in automotive applications together with the availability of high performance, automotive qualified multicore microcontrollers has lead to the ability to engineer Domain Controller ECUs that can host several separate applications in parallel. The standard automotive constraints however still apply, such as use of AUTOSAR operating system, support for legacy code, hosting OEM supplied code and the ability to determine warranty issues and responsibilities between a group of Tier 1 and Tier 2 vendors who all provide Intellectual Property to the final production ECU. Requirements for safety relevant applications add even more complexity, which in most current approaches demand a reconfiguration of all basic software layers and a major effort to redesign parts of the application code to enable co-existence on the same hardware platform. This paper outlines the conflicting requirements of hosting multiple applications.

Operation Strategies for Controlled Auto Ignition Gasoline Engines

Controlled Auto Ignition combustion systems have a high potential for fuel consumption and emissions reduction for gasoline engines in part load operation. Controlled auto ignition is initiated by reaching thermal ignition conditions at the end of compression. Combustion of the CAI process is controlled essentially by chemical kinetics, and thus differs significantly from conventional premixed combustion. Consequently, the CAI combustion process is determined by the thermodynamic state, and can be controlled by a high amount of residual gas and stratification of air, residual gas and fuel. In this paper both fundamental and application relevant aspects are investigated in a combined approach. Fundamental knowledge about the auto-ignition process and its dependency on engine operating conditions are required to efficiently develop an application strategy for CAI combustion.

These strategies lead to the increasing importance of the forming method and types of materials used. Especially forming technologies based on liquid media have the potential to meet these demands. These forming technologies make it possible to produce parts that have both, more complex geometries and optimized characteristics. This forming technology constitutes an intelligent process management including the significant materials parameters and behavior, the simulation and some new developments especially for the optimization of the quality and the cycle time. Hydromechanical sheet forming (AHU®) is an alternative production (forming) process, with very interesting results and developments for the manufacture of specific automobile components.

Simulation of Endurance and Thermo Cycle Testing for Highly Loaded HSDI Diesel Cylinder Heads

Due to today's demands to reduce cost and product time to market, engineering procedures are increasingly using more sophisticated simulation techniques, instead of validation testing. Early implementation of CAE methods yield higher quality products, even with first prototypes, reducing the design iterations required to reach production quality. The strategy is to conduct specific evaluations of a realistic representation of the product while focusing on the key boundary conditions necessary to extract fatigue effects. Discussed in this paper are adequate CAE methods for early identification, evaluation and removal of conceptual and local structural weaknesses. Possible solutions gained from a computational optimization process are discussed for highly loaded HSDI diesel cylinder heads as a representative example.

The Innovative Control Technology for a New Hydroforming Press Concept

The company Schnupp GmbH + Co. Hydraulik KG, Bogen, has developed a new type of press for sheet metal hydroforming. The advantages of this machine are derived from its new cinematic characteristics, with spacers inserted between the machine frame and press ram during the forming process. These spacers transmit the high forces to the press frame via positive engagement. The nominal press force is generated by 100 short-stroke cylinder which are located underneath the table plate. These short-stroke cylinders, which can be switched on or off individually, are divided into six independent control circuits. Thus it is possible to influence the blankholder force locally during the forming process. A system of this kind has already found its successful application at AUDI AG, Ingolstadt, for the sheet metal hydroforming.
