1.8L Sierra-Mondeo Turbo-Diesel Valvetrain Friction Reduction Using a Solid Film Lubricant

A 1.8L turbocharged diesel engine valvetrain friction was investigated, and the effectiveness of using a solid film lubricant (SFL) coating in reducing friction was determined throughout the operable speed range. This valvetrain design features direct acting mechanical bucket valve lifters. Camshaft journal bearing surfaces and all camshaft rubbing surfaces except lobe tips were coated. The direct acting bucket shims were etched with a cross hatch pattern to a depth sufficient to sustain a SFL film coating on the shim rubbing surfaces subjected to high surface loads. The SFL coated valvetrain torque was evaluated and compared with uncoated baseline torque. Coating the cam bearing journal surfaces alone with II-25D SFL reduced valvetrain friction losses 8 to 17% for 250 to 2000 rpm cam speed range (i.e. 500 - 4000 rpm engine speed). When bucket tappet and shims were also coated with the SFL, further significant reductions in coated valvetrain friction were observed.

1983 Ford Ranger Truck HSLA Steel Wheel

The demand for improved fuel economy in both cars and trucks has emphasized the need for lighter weight components. The application of high strength steel to wheels, both rim and disc, represents a significant opportunity for the automotive industry. This paper discusses the Ranger HSLA wheel program that achieved a 9.7 lbs. per vehicle weight savings relative to a plain carbon steel wheel of the same design. It describes the Ranger wheel specifications, the material selection, the metallurgical considerations of applying HSLA to wheels, and HSLA arc and flash butt welding. The Ranger wheel design and the development of the manufacturing process is discussed, including design modifications to accommodate the lighter gage. The results demonstrate that wheels can be successfully manufactured from low sulfur 60XK HSLA steel in a conventional high volume process (stamped disc and rolled rim) to meet all wheel performance requirements and achieve a significant weight reduction.

A CAE Methodology for Reducing Rattle in Structural Components

Squeak and rattle has become a primary source of undesired noise in automobiles due to the continual diminishment of engine, power train and tire noise levels. This article presents a finite-element-based methodology for the improvement of rattle performance of vehicle components. For implementation purposes, it has been applied to study the rattle of a glove compartment latch and corner rubber bumpers. Results from the glove compartment study are summarized herein. Extensions to other rattle problems are also highlighted.

A Comparative Study of the Fatigue Behavior of Spot Welded and Mechanically Fastened Aluminum Joints

The cyclic behavior of single overlap aluminum joints joined through a number of different methods has been investigated using Alcan 5754-O, an alloy that potentially could be used in structural applications. Overlap shear tests of spot welded, clinched and riveted joints are compared on the basis of their fatigue performance. The fatigue response of the spot welded joint was the baseline to which the other fasteners were compared. Test results showed an improvement of approximately 25% for both the mechanical clinch joints and aluminum rivets in fatigue strength at 106 cycles. The most significant improvement in fatigue strength of 100% was found for the self piercing rivets at 106 cycles. The failure behavior of the various joining methods is discussed as well as the surface appearance.

A Comparison of the Emissions from a Vehicle in Both Normal and Selected Malfunctioning Operation Modes

A 1990 Ford Taurus operated on reformulated gasoline was tested under three modes of malfunction: disabled heated exhaust gas oxygen (HEGO) sensor, inactive catalytic converter, and controlled misfire. The vehicle was run for four U.S. EPA UDDS driving schedule (FTP-75) tests at each of the malfunction conditions, as well as under normal operating conditions. An extensive set of emissions data were collected. In addition to the regulated emissions (HC, CO, and NOx), a detailed chemical analysis was carried out to determine the gas- and particle-phase non-regulated emissions. The effect of vehicle malfunction on gas phase emissions was significantly greater than it was on particle phase emissions. For example, CO emissions ranged from 2.57 g/mi (normal operation) to 34.77 g/mi (disable HEGO). Total HCs varied from 0.22 g/mi (normal operation) to 2.21 g/mi (blank catalyst). Emissions of air toxics (1,3-butadiene, benzene, acetaldehyde, and formaldehyde) were also significantly effected.

A Cycle Counting Algorithm for Fatigue Damage Analysis

A cycle counting algorithm that will reduce a complex history into a series of discrete cycles is presented. The cycles determined by this technique are defined as closed stress-strain hysteresis loops of the type obtained from constant amplitude tests. Using the computer cycle counting algorithm, life predictions were made and compared with experimental results. These predictions were found to be typically within a ±3 factor of error. Also, the computer counting method was found to yield more accurate life predictions when compared to the histogram and range counting methods.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

A Fuzzy Inference System for Understeer/Oversteer Detection Towards Model-Free Stability Control

In this paper, a soft computing approach to a model-free vehicle stability control (VSC) algorithm is presented. The objective is to create a fuzzy inference system (FIS) that is robust enough to operate in a multitude of vehicle conditions (load, tire wear, alignment), and road conditions while at the same time providing optimal vehicle stability by detecting and minimizing loss of traction. In this approach, an adaptive neuro-fuzzy inference system (ANFIS) is generated using previously collected data to train and optimize the performance of the fuzzy logic VSC algorithm. This paper outlines the FIS detection algorithm and its benefits over a model-based approach. The performance of the FIS-based VSC is evaluated via a co-simulation of MATLAB/Simulink and CarSim model of the vehicle under various road and load conditions. The results showed that the proposed algorithm is capable of accurately indicating unstable vehicle behavior for two different types of vehicles (SUV and Sedan).

A Life Cycle Assessment of Natural Fiber Reinforced Composites in Automotive Applications

Automakers have the opportunity to utilize bio-based composite materials to lightweight cars while replacing conventional, nonrenewable resource materials. In this study, Life Cycle Assessment (LCA) is used to understand the potential benefits and tradeoffs associated with the implementation of bio-based composite materials in automotive component production. This cradle-to-grave approach quantifies the fiber and resin production as well as material processing, use, and end of life for both a conventional glass-reinforced polypropylene component as well as a cellulose-reinforced polypropylene component. The comparison is calculated for an exterior component on a high performance vehicle. The life cycle primary energy consumption and global warming potential (GWP) are evaluated. Reduced GWP associated with the alternative component are due to the use of biomass as process energy and carbon sequestration, in addition to the alternative material component's lightweighting effect.

A Method to Measure Air Conditioning Refrigerant Contributions to Vehicle Evaporative Emissions (SHED Test)

Although the intent of the SHED test (Sealed Housing for Evaporative Determination) is to measure evaporative fuel losses, the SHED sampling methodology in fact measures hydrocarbons from all vehicle and test equipment sources. Leakage of air conditioning (AC) refrigerant is one possible non-fuel source contributing to the SHED hydrocarbon measurement. This report describes a quick and relatively simple method to identify the contribution of AC refrigerant to the SHED analyzer reading. R134A (CH2FCF3), the hydrofluorocarbon refrigerant used in all current automotive AC systems, as well as its predecessor, the chlorofluorocarbon R12, can be detected using the gas chromatography methods currently in place at many emissions labs for the speciation of exhaust and evaporative hydrocarbon emissions.

A New Mechanism for Measuring Exhaust A/F

Exhaust gas air-fuel ratio (A/F) sensors are common devices in powertrain feedback control systems aimed at minimizing emissions. Both resistive (using TiO2) and electrochemical (using ZrO2) mechanisms are used in the high temperature ceramic devices now being employed. In this work a new mechanism for making the measurement is presented based on the change in the workfunction of a Pt film in interaction with the exhaust gas. In particular it is found that the workfunction of Pt increases reversibly by approximately 0.7 V at that point (the stoichiometric ratio) where the exhaust changes from rich to lean conditions. This increase arises from the adsorption of O2 on the Pt surface. On returning to rich conditions, catalytic reaction of the adsorbed oxygen with reducing species returns the workfunction to its original value. Two methods, one capacitive and one thermionic, for electrically sensing this workfunction change and thus providing for a practical device are discussed.

A new laboratory test for measuring catalyst oxygen storage capacity has been developed. The test accurately predicts catalyst performance on the vehicle during transient A/F excursions and correlates well with vehicle CO and Nox tailpipe emissions. The test was subsequently used to facilitate improved oxygen storage capacity for new Pd-only washcoat formulations.

A Non-Intrusive Method of Measuring PCV Blowby Constituents

A technique is presented that has been successfully demonstrated to non-intrusively and quickly sample gases typically found in PCV systems. Color Detection Tubes (CDTs) were used with a simple sampling arrangement to monitor CO2, NOx, O2, and H2O(g) at the closure line, crankcase, and PCV line. Measurements were accurate and could be made instantaneously. Short Path Thermal Desorbtion Tubes (SPTDTs) were used at the same engine locations for the characterization of fuel- and oil-derived hydrocarbon (HC) fractions and required only 50 cc samples. High engine loads caused pushover of blowby vapors as indicated by increased concentrations of CO2, NOx, H2O(g), and fuel HCs in the engines' fresh air inlets during WOT operation. Peak concentrations of blowby vapors were measured in the crankcase under no load and part throttle conditions. Oxygen concentrations always opposed the trends of CO2, NOx, and H2O(g).

A Novel Capability for Crush Testing Crash Energy Management Structures at Intermediate Rates

The crush performance of lightweight composite automotive structures varies significantly between static and dynamic test conditions. This paper discusses the development of a new dynamic testing facility that can be used to characterize crash performance at high loads and constant speed. Previous research results from the Energy Management Working Group (EMWG) of the Automotive Composites Consortium (ACC) showed that the static crush resistance of composite tubes can be significantly greater than dynamic crush results at speeds greater than 2 m/s. The new testing facility will provide the unique capability to crush structures at high loads in the intermediate velocity range. A novel machine control system was designed and projections of the machine performance indicate its compliance with the desired test tolerances. The test machine will be part of a national user facility at the Oak Ridge National Laboratory (ORNL) and will be available for use in the summer of 2002.

A Numerically Stable Computer Model for Sheet Metal Forming Analysis by 2D Membrane Theory

In this paper, we introduce a numerically stable 2D computer model for sheet metal forming analysis based on the membrane theory. It simulates both axisymmetrical and plane strain cases with various restraining and friction conditions. We implemented a more realistic material model that accounts for cyclic loading and unloading. Also, the difficult frictional force reversal problem has been overcome. A simulation package released within Ford Motor Company has proven robust and accurate for applications to industrial cases.

A Rapid Method to Predict the Effectiveness of Inhibited Engine Coolants in Aluminum Heat Exchangers

The galvanostatic polarization method was used to determine the pitting potentials of candidate wrought aluminum alloys in inhibited ethylene glycol engine coolants. It was shown that the relative value of the pitting potential is an excellent measure of the long-term effectiveness of the coolants in preventing spontaneous pitting and crevice attack in the aluminum heat exchangers. The long-term effectiveness was determined by metallographic examination of aluminum heat exchangers subjected to a four-month, 50,000 mile simulated service circulation test.

A Sampling System for the Measurement of PreCatalyst Emissions from Vehicles Operating Under Transient Conditions

A proportional sampler for vehicle feedgas and tailpipe emissions has been developed that extracts a small, constant fraction of the total exhaust flow during rapid transient changes in engine speed. Heated sampling lines are used to extract samples either before or after the catalytic converter. Instantaneous exhaust mass flow is measured by subtracting the CVS dilution air volume from the total CVS volume. This parameter is used to maintain a constant dilution ratio and proportional sample. The exhaust sample is diluted with high-purity air or nitrogen and is delivered into Tedlar sample bags. These transient test cycle weighted feedgas samples can be collected for subsequent analysis of hydrocarbons and oxygenated hydrocarbon species. This “mini-diluter” offers significant advantages over the conventional CVS system. The concentration of the samples are higher than those collected from the current CVS system because the dilution ratio can be optimized depending on the fuel.

A Study of Active and Passive Regeneration Using Laboratory Generated Soot on a Variety of SiC Diesel Particulate Filter Formulations

In this study an attempt to understand and demonstrate the effects of various washcoat technologies under active and passive regeneration conditions was performed. Six different formulations, on 1.0" D. x 3.0" L. SiC wall flow filters at the laboratory level were used at various test conditions, including variable NO₂/NO ratios and O₂ concentrations. Samples were regenerated using active and passive conditions to evaluate regeneration rates and the potential impact of regeneration at the vehicle level. Results were applied to vehicle operating conditions to determine passive functionality and potential benefits. Active regenerations at 2% O₂ and 5% O₂ showed no significant difference in time to complete regeneration and soot burn rates. Active regenerations performed at 1% O₂ and 5% O₂ concentration showed that the regeneration temperature was shifted by approximately 50°C.

A Time-Domain Fatigue Life Prediction Method for Vehicle Body Structures

Fatigue analysis using finite element models of a full vehicle body structure subjected to proving ground durability loads is a very complex task. The current paper presents an analytical procedure for fatigue life predictions of full body structures based on a time-domain approach. The paper addresses those situations where this kind of analysis is necessary. It also discusses the major factors (e.g., stress equivalencing procedure, cycle counting method, event lumping and load interactions) which affect fatigue life predictions in the procedure. A comparison study is conducted which explores the combination of these factors favorable for realistic fatigue life prediction. The concepts are demonstrated using a body system model of production size.
