A signal lamp performs a function to inform the position and behavior of the vehicle. And it represents a specific design identity of the vehicle or brand identity. Recently it implements the unique three-dimensional effect while using a LED. However, a number of LEDs and complex form of the lens shape have to be applied, so results in the size, weight, cost increase. In this study, the hologram technology that is an exemplary technique for implementing the described three-dimensional image is applied. With a hologram, it is possible to reproduce a complex shape three-dimensional image by using a hologram film. Therefore the number of parts can be reduced. And it is possible to copy the film has a mass production benefits.

A Study of Design Methodology to Develop Improved Door System of a Vehicle

In the past few years, technological innovations in the automobile industry took vehicle performance to the next level. One such innovation is frame integrated panel door. This type of door helps automobile companies to have the advantages of both conventional panel and frame type doors. Though it has a good number of advantages, there are some drawbacks too. It requires improvements in its quality, NVH performance, weight and etc. Quality of a door is low due to the limitations in structural design and manufacturing technologies. And it is difficult to have a robust structure which leads to degradation of key performing factors such as NVH. For a lightweight vehicle, it is important to design an optimized structure for saving weight, without compromising its performance. In order to overcome these drawbacks a new optimized design structure is required for door system.

A Study of the Disc Scoring Generation Principle and Reduction(III)

In the latest works [12], we presented the guideline for reducing Metal pick up(MPU, the main component of disc scoring) by controlling the location of the roughness of disc, the brake pad friction coefficients and the disc slot's size. In this study, the previously studied iron transfer theory to 'Cu free' brake pad and the disc surface roughness controlling methods which are based on the mass production manufacturing process are applied. It is possible to suggest the ways to improve the scoring-free disc without reducing friction coefficient between the disc and pad, and any demerit such as increased wear and airplane noise like conventional slot discs [11].

A Study on Flexible Transparent Electrode Materials for Touch Sensor

As the AVN display in the car interior becomes larger and located above the center fascia, the driver's visual visibility is becoming important. In addition, since an expensive touch sensor is installed, a transparent electrode cost reduction technology for a display touch sensor that can replace an indium material, which is an expensive rare metal, is required. In this paper, we developed new transparent electrode materials and manufacturing methods for the touch sensor film which light reflectance is low and flexible without a separate low-reflection multi-layer, so that the design freedom is high and the material cost is low. By optimizing the amount of fluorine doping ratio in tin oxide, excellent electrical conductivity and high optical transmittance are secured, and the surface reflectance is reduced by adjusting the diameter and length of the silver nanowire. As a result, it was shown that the AVN display image and font readability was improved.

A Study on the Distortion Characteristic Due to Spot Welding of Body structure Assembly for Passenger Car

In this paper, the distortion analysis in spot welded area of car body - front side member, it is found out that the optimum condition for panel assembly is closely related to the welding sequence, location of clamping system, number, shape and welding force. The distortion resulting from welding sequence is minimized starting from the surroundings of the clamping system and in the way that the value of the welding force is from large to small. The MCP is determined from the positions inducing the minimum distortion in panel through calculating the deformation and reacting force of the panel. The welding force originating from the manufacturing tolerance of assembly is a critical design factor determining the welding sequence and the clamping system that yield minimum distortion in spot welding of body panel.

A Study on the Impact Resistance of Plastic Underbody Parts

Impact resistance of plastic underbody parts was studied using simulated injection-molded specimen which can be tested according to different types of material used, injection molding variants like position and number of injection molding gates, and features of ribs. Material applied was glass fiber reinforced polyamide which can be used in underbody parts. Test was performed using several combinations of injection molding gates and rib types. From the test result, optimal design guide for plastic underbody parts was determined. Also, new high impact resistant plastic material made of glass fiber reinforced polyamide 66 (PA66) and polyamide 6 (PA6) alloy was developed and the material properties useful for CAE were determined. As a case study, oil pan and muffler housing were designed following the optimal design guide and CAE. And the reliability of the sample muffler housing designed was verified.

A Study on the Improvement of Driver's Inconvenience to Ensure Driving Stability in Bad Weather Conditions

Bad weather conditions such as torrential rain, heavy snow, and thick fog frequently occur worldwide. Vehicle accidents in such bad weather conditions account for a significant portion of all vehicle accidents, and the level of damage is relatively severe compared to other accidents that occur in clear weather. This paper analyzes the driver's driving stability in bad weather conditions, which has such a significant meaning, in various ways through experiments on the inconvenience experienced by the driver. In this study, three levels of bad weather conditions were implemented in a driving simulator environment to evaluate driver inconvenience for six activities. Through driving experiment, quantitative bio-signals and vehicle signals were analyzed in each weather condition. The SD survey was used to assess the driver's inconvenience level for activities performed while driving and analyze the ranking of inconvenience.

Analysis of Microorganism Causing Odor in an Air-Conditioning System

This study has been conducted to analyze microbial diversity and its community by using a method of NGS(Next generation sequencing) technique that is not rely on cultivation for microbial community in an core evaporator causing odor of car air conditioner. The NGS without any cultivation method of cultivation, has been developed recently and widely. This method is able to research a microorganism that has not been cultivated. Differently with others, it can get a result that is closer to fact, also can acquire more base sequence with larger volume in relatively shorter time. According to bacteria population analysis of 23 samples, It can be known limited number of bacteria can inhabit in Evaporator core, due to small exposure between bacteria and evaporate, as well as its environmental characteristics. With the population analysis, only certain group of it is forming biofilm in proportion.

Analysis of Sensitivity and Optimization for Chassis Design Parameters on the X-Wind Stability

In the view point of driving safety, the crosswind sensitivity of a vehicle becomes more important, as the driving speed in highway gets higher in these days. The sensitivity of a vehicle to crosswind depends on many factors, including the design of the suspension and aerodynamics of the body, etc. However, the knowledge about this phenomenon has still to be improved, in order to develop vehicle with optimum characteristics for crosswind stability. In this research, the physics behind the sensitivity of a vehicle is discussed in detail through various kinds of virtual test using computer aided engineering (CAE) simulation scheme. In the first, a reliable simulation model for vehicle, driver, wind generator and interactions among them is built. This simulation model is verified by comparison with test results of real vehicle. Then, the sensitivity analysis is carried out to find out the most influential design parameters.

Co-operative Control of Regenerative Braking using a Front Electronic Wedge Brake and a Rear Electronic Mechanical Brake Considering the Road Friction Characteristic

In this study, a co-operative regenerative braking control algorithm was developed for an electric vehicle (EV) equipped with an electronic wedge brake (EWB) for its front wheels and an electronic mechanical brake (EMB) for its rear wheels. The co-operative regenerative braking control algorithm was designed considering the road friction characteristic to increase the recuperation energy while avoiding wheel lock. A powertrain model of an EV composed of a motor, and batteries and a MATLAB model of the control algorithm were also developed. They were linked to the CarSim model of the vehicle under study to develop an EV simulator. The EMB and EWB were modeled with an actuator, screw, and wedge to develop an EMB and EWB simulator. A co-simulator for an EV equipped with an EWB for the front wheels and an EMB for the rear wheels was fabricated, composed of the EV and the EMB and EWB simulator.

Developing the Thermoplastic Water Pump and Power Steering Pulley for a Passenger Car

The thermoplastic automotive pulley has been developed and will be commercialized to high volume production that achieves cost saving and weight reduction over other automotive pulleys in the metal and thermosetting resin by Hyundai Motor Company. Design feature incorporated in this automotive pulley allow it to be manufactured and assembled onto the water pump more efficiently in consequence of design integration with the water pump and power steering pulley. However, the harsh environment and dynamic loads that the thermoplastic pulley has to withstand required extensive CAE analysis and testing of the molded parts and the standard glass reinforced PA was selected for the application to maximize cost savings. The key aspects of the plastic automotive pulley as well as its advantage are presented.

Development of Accelerated Corrosion Test Mode Considering Environmental Condition

Accelerated simulation of vehicle corrosion in a controlled environment not only involves large chambers for actual vehicle tests, but also requires careful consideration of interactions between various parameters given a short time period within which the test is bounded. A new corrosion durability test mode reproducing various field conditions using salt spray, climatic, sunlight simulation and cold chambers has been developed. Verification of the test mode is carried out using four actual vehicle corrosion tests correlated against used cars of Nort h America and Northern Europe. The process of new corrosion test mode is discussed along with the characteristics of the test chambers.

Development of Fuel Cell Hybrid Vehicle by Using Ultra-Capacitors as a Secondary Power Source

Hyundai motor company has developed a fuel cell hybrid vehicle that has ultra-capacitors as a secondary power source. The simulation of fuel cell vehicles allows the user to analyze various types of fuel cell systems and hybrid configurations before implementing into a real system and to reduce the development time and cost. Before implementing fuel cell vehicles, a fuel cell vehicle simulation model, that has component modularity and forward facing characteristics, was developed. The simulation model was used in designing the fuel cell hybrid vehicle to select component sizes and a hybrid configuration. The hybridization by using ultra-capacitors provided better fuel economy and power response than the hybridization by using batteries.

Development of Two-Shot Injection-Compression Soft Instrument Panel

In order to reduce the cost and weight of the soft-foamed instrument-panel (IP), we developed the new IP which is made by the 2 kinds of injection methods. One is the compression-injection with back-foamed foil inserted, and the other is two-shot injection with the passenger-side airbag (PAB) door. We named it ‘IMX-IP’ which means that all components (‘X’) of the IP with different resins are made In a Mold. The development procedure of this technology was introduced (1) Design of the new injection mold through TRIZ application, (2) Optimization of the injection conditions and back foamed-foil for minimizing the foam loss and thickness deviation, (3) Development of CAE method for two-shot injection compression, (4) Reliability performance test and application to the mass production. The reduction of the processes through the two-shot molding with back foamed-foil inserted made it possible to enhance soft feeling on IP and reduce the cost and weight simultaneously.

Development of a Light Weight Luggage Board Using the Sandwich Molding Method

A crucial component utilized in the trunk space is the luggage board. Positioned at the bottom of the trunk, the trunk board separates the vehicle body from the interior and supports for luggage. The luggage board serves multiple functions, including load-bearing stiffness for luggage, partition structure functionality, noise insulation, and thermal insulation. There is a need for a competitive new luggage board manufacturing method to meet the increasing demand for luggage boards in response to the changing market environment. To address this, the "integrated sandwich molding method" is required. The integrated sandwich molding method utilizes three key methodologies: grouping processes to integrate similar functions, analyzing materials to replace them with suitable alternatives, and overcoming any lacking functionality through integrated design structures. This paper presents a methodology for developing the integrated sandwich molding method.

Development of a Pre-Validation Mode for Cooling Module by Test and CAE

In case of cooling module rotated by belt, many sources (vehicle’s vibration, belt’s tension and thrust force by rotated fan) are acting on it. Because it is not easy to analyze them individually, there were no rig test modes for pre-validation while developing a new vehicle. In this study, we correlated the strain gauges signal to belt’s tension and fan’s thrust force, and measured acceleration of a vehicle and cooling module by driving a vehicle on the several test roads. In that case of measured acceleration data, we could analyze it by using PDF and construct the representative rig test modes considering vibrational fatigue characteristics by using the FDS. These modes can be utilized while developing a new vehicle without measuring anymore. Also, we could understand each load’s characteristics. It is confirmed that the factors affecting the fatigue were not only the vehicle’s vibration but also the belt’s installation tension.

Development of a Vehicle Electric Power Simulator for Optimizing the Electric Charging System

The electric power system of a modern vehicle has to supply enough electrical energy to numerous electrical and electronic systems. The electric power system of a vehicle consists of two major components: a generator and a battery. A detailed understanding of the characteristics of the electric power system, electrical load demands, and the driving environment such as road, season, and vehicle weight are required when the capacities of the generator and the battery are to be determined for a vehicle. In order to avoid the over/under design problem of the electric power system, an easy-to-use and inexpensive simulation program may be needed. In this study, a vehicle electric power simulator is developed. The simulator can be utilized to determine the optimized capacities of generators and batteries appropriately. To improve the flexibility and easy usage of the simulation program, the program is organized in modular structures, and is run on a PC.

Diagnosis and Prognosis of Chassis Systems in Autonomous Driving Conditions

Expanding various future mobilities such as purpose built vehicle (PBV), urban air mobility (UAM), and robo-taxi, the application of autonomous driving system (ADS) technology is also spreading. The main point of ADS is to ensure safety by monitoring vehicle anomalies to prevent functional failure or accident. In this study, a model-based diagnosis and prognosis process was established using degradation data generated during autonomous driving simulation. A vehicle model was designed using Modelica/Dymola, and autonomous driving simulation was performed by integrating the lane keeping assistant (LKA) system with the vehicle model using Matlab/Simulink. Degradation data for the 3 components (a shock absorber damper, a suspension bush, and a tire) of the chassis system were input into the integrated simulation model. The degradation behavior was monitored with K-nearest neighbor (K-NN) and Gaussian mixture model (GMM).

Enhancing Meta Model of the Brake Pad Friction Coefficient Using the Explainable Machine Learning

Recently, increasing system complexity and various customer demands result in the need for highly efficient vehicle development processes. Once the brake torque is predicted accurately during the driving scenario in the earlier stage, it will be able to prevent the changing the vehicle or brake system design to satisfy the legal regulation and customer requirement. As brake torque performance target allocate brake pad friction coefficient level and characteristic, the accurate friction coefficient prediction should be preceded for accurate prediction for brake torque. Generally, the friction coefficient of the brake pad is known to vary nonlinearly depending on the physical properties of the disc and the pad, as well as the brake disc rotational speed, the disc temperature, and the hydraulic pressure. Furthermore, it varies depending on the driving scenario even when other conditions are the same. Therefore, it is necessary to apply new methods to solve these challenges.
