The increasing demand for higher specific power and the need for weight reduction and decrease of emissions have become the driving factors of product development in the automotive market today. Substitution of high-density materials and more precise adjustment of material parameters help in significant weight decrease, but it is accompanied by undesirable cost increase and manufacturing complexity. One of the approaches to optimize the design is through the process of integration which involves integrating the functional elements of two or more components into one and achieving a reduction in weight and cost without impacting required performance. This paper explains a similar approach followed as a part of the Design and Development of 1.5 L, 3 Cylinder CRDI Diesel Engine for a new vehicle platform, developed for automotive passenger car application.

A Particle Swarm Optimization Tool for Decoupling Automotive Powertrain Torque Roll Axis

A typical powertrain mount design process starts with performing the system calculations to determine optimum mount parameters, viz. position, orientation and stiffness values to meet the desired NVH targets. Therefore, a 6 degrees of freedom lumped parameter system of powertrain and mounts is modelled in Matlab®. The approach is to decouple the torque roll axis mode from the remaining five rigid body modes so that the response to the torque pulses is predominantly ‘oscillations about Torque Roll Axis’. This is achieved by optimizing the above mount parameters within specified constraints so that ‘Rotation about the torque roll axis’ is one of the natural modes of vibration. The tool developed here uses ‘Particle Swarm Optimization(PSO) algorithm’ because of its ease of implementation and better convergence to the solution. The algorithm is programmed in TK solver®.

CFD Driven Compact and Cost Effective Design of Canopy

Canopy design is governed by CPCB regulations. The regulations explicitly tells about noise levels. It’s very important to have the proper ventilation of canopy to ensure the proper working at all climatic conditions. Mostly it is installed at commercial locations & hence the ownership cost matters. Reducing the footprint without affecting the power output is challenging. It implies the need of the CFD simulation to predict the cooling performance of the canopy. The baseline canopy is tested to estimate the performance parameters. It is modelled in CFD with all the minute details. All the parts including engine, alternator, fan, fuel tank are modelled. MRF(Moving Reference Frame) model used to simulate fan performance. The cooling systems like radiator & oil cooler is modelled as porous region. The total flow across canopy & the air velocity across critical regions is used to define the performance.

Design Strategies for Meeting ECE R14 Safety Test for Light Commercial Vehicle

The ECE R-14, AIS015 safety standard specifies the requirements of the safety belt anchorages namely, minimum numbers, their locations, static strength to reduce the possibility of their failure during accidental crashes for effective occupant restraint and the test procedures. This standard applies to the anchorages of safety belts for adult occupants of forward facing or rearward facing seats in vehicles of categories M and N. ECE R14 ensures the passenger safety during sudden acceleration/retardation and accidents. Early simulations revealed some structural short falls that demanded cabin improvements in order to fulfill regulation requirements for the seal belt anchorage test. This paper describes the innovative design modifications done to meet the seat belt anchorage test. Good correlation with the test is achieved in terms of deformations. These simulation methods helped in reducing the number of intermediate physical tests during the design process.

Design of Lightweight Composites for Vehicle Front End Energy Management of Bumper Beam

Application of advance composites in place of the various conventional materials such as steel can give significant weight and performance advantages. The application of composites is now finding it’s way in the automotive industry due to the growing requirement of the lightweight solutions and high strength to weight ratio. However, their low mechanical properties have limited their application in automotive structural components. The study presented here is focused on the explicit dynamic analysis of a bumper beam and advance composites are used for the study. Different configurations and designs of the bumper are considered to be able to make a comparative study of the stress and deformation levels. The analysis was done in coherence to the Euro NCAP tests and the offset frontal impact analysis was done. The boundary conditions were aligned with the real time impact conditions for proper prediction of the results.

Development and Deployment of Bolted Joint Integrity Evaluation for Automotive Suspension Joints

Bolted joints are the most used joints in automotive suspension assemblies. They are expected to retain the strength over the course of useful life of the vehicle and contribute to durability in a big way through reduction of stress amplitudes. Any sort of loosening or slip or breakage in these joints can lead to noise or catastrophic failures. In the past, such issues were addressed through thumb rules and design guidelines. However, with the focus on first-time right tests with reduced validation time it has become important to upfront predict the suspension joint integrity through simulation. Toward this objective, a novel approach was developed to simulate the suspension joint integrity for bolted joints. This approach considers various parameters like bolt preload, tolerance stackup of the parts in the joint, coefficients of friction of various interfaces, quality of contact and effect of deformation at the thread interface on joint integrity.

Driver Reference Generation and Integrated Vehicle Lateral Dynamics Control

With the increase in number of vehicles and amount of traffic, safety has come out to be a big concern in vehicle’s dynamic stability. There are certain system’s limits beyond which if a vehicle is pushed it may become unstable. One of the major areas of research in vehicle dynamics control has been lateral velocity and yaw rate control. With this, situations like vehicle spinning, oversteer, understeer etc. can be addressed. The challenge for the next generations of vehicle control is the integration of the available actuators into a unique holistic control concept. This paper presents the driver reference generator developed for the Integrated Vehicle Dynamics Control concept. The driver reference generator processes the driver inputs to determine the target vehicle behavior. The generation of reference behavior is a key factor for the integrated control design. The driver reference generation is validated on a real vehicle.

Failure Correlation and CAE Based Design Development for Seat Belt Anchorage as per AIS-015

For the purpose of effective occupant restraint, seat belt anchorage test is devised to prevent any failure at the anchorage locations during vehicle crash. In India Seat Belt Anchorages (SBA) certification test is mandatory for M and N types of category vehicles with regards to forward and rearward facing seats in the vehicle. During the development phase failure at seat anchorage location was observed in physical test, which resulted in vehicle not meeting the regulatory requirement. This phenomenon of anchorage failure was captured through Finite Element (FE) simulations and correlation was done to understand the root cause of failure for future development. Computer Aided Engineering (CAE) based design proposals were developed by considering various parameters which influence the load path and force distribution at seat belt and seat anchorage locations.

Split Type Crankcase Design for a Single Cylinder LCV Diesel Engine

Serious efforts have been put in space to focus on lowering the fuel consumption and CO2 discharge to the environment from Automotive Diesel Engines. Though more focus is put on material up gradation approach on weight perspective, it is accompanied by undesirable cost increase and manufacturing complexity. As a part of development of a single cylinder engine for a light commercial vehicle application, a unique approach of integrated split type crankcase design is designed and developed. This design have addressed all the key factors on Weight, Cost and Manufacturing perspectives. The split type crankcase configuration, particularly middle-split configuration, integrates the oil sump, front cover and flywheel housing in a single unit beneficial from the point of view of reducing engine weight and thus reducing the manufacturing costs. This crankcase is also excellent from the serviceability point of view.

Spot Weld Fatigue Correlation Improvement in Automotive Structures Using Stress Based Approach with Contact Modelling

In automotive Body-In-White (BIW) structures, stiffness and the fatigue behavior is greatly influenced by the properties of its joints. Spot welding is one of the most widely used process for joining of sheet metals in BIW. Spot weld fatigue life under Accelerated Durability Test (ADT) is crucial for durability performance of BIW structures. Experience of BIW validations highlighted more number of spot weld failures in CAE when compared to actual tests. Hence, lot of iterations in the form of design modifications are required to be carried out to make these spot welds meet the targets which increases design & development time as well as cost. Current practice uses force-based approach for predicting spot weld fatigue life in CAE. To improve the spot weld fatigue life correlation, extensive study has been carried out on the approaches used for calculating spot weld fatigue life, namely force & stress-based approaches.

Vehicle Door Cutline Determination with Mathematical Modelling on CATIA V5

Door shut-line definition is the first vital step in car body door engineering and depends on the hinge position, hinge shape, manufacturing capabilities and other parameters. In the design process, once the hinge axis definition is finalized door shut-line is defined which should satisfy two major requirements. The requirements are clearance between the door outer surface with its surrounding components (like hinges, fender, other door etc.) and assembly feasibility. Another one is the manufacturability of the proposed design. The above conditions must be checked on different locations of the door as well as w.r.t different openings of the door. The paper presents a mathematical model to determine the door shut-line position with great computational efficiency. This method propounds closure engineer with parameters to define the shut line rather than going for cumbersome manual iterative process.

Vehicle Sway Prediction in Hydraulic Circuit Failed Condition on 4 Wheeled Vehicle with ‘X’ Split Brake Configuration

A 4 wheeled vehicle with X-split brake configuration, in hydraulic circuit failed condition will have a behavior of induced sway due to braking force variation in the front and rear diagonally. With increasing vehicle speed, engine power & customer expectations, the situation becomes more critical and challenging in designing a brake system which caters in meeting the homologation requirement at an expense of vehicle sway within controllable limits of driver / customer. This paper proposes a novel approach & methodology to overcome the above situation by predicting the effect of brake force distribution variation on the vehicle swaying behavior during circuit failed braking condition. This study will quantify vehicle sway, caused due to imbalance in brake force distribution during a circuit failed braking event on X Split configuration vehicles.
