A Computational Investigation of Hydrotreated Vegetable Oil Sprays Using RANS and a Modified Version of the RNG k - ε Model in OpenFOAM

Hydrotreated vegetable oil (HVO) is a high-cetane number alternative fuel with the potential of drastic emissions reductions in high-pressure diesel engines. In this study the behavior of HVO sprays is investigated computationally and compared with conventional diesel fuel sprays. The simulations are performed with a modified version of the C++ open source code OpenFOAM using Reynolds-averaged conservation equations for mass, species, momentum and energy. The turbulence has been modeled with a modified version of the RNG k-ε model. In particular, the turbulence interaction between the droplets and the gas has been accounted for by introducing appropriate source terms in the turbulence model equations. The spray simulations reflect the setup of the constant-volume combustion cell from which the experimental data were obtained.

Comparing Single-Step and Multi-Step Chemistry Using The Laminar and Turbulent Characteristic Time Combustion Model In Two Diesel Engines

Three-dimensional diesel engine combustion simulations with single-step chemistry have been compared with two-step and three-step chemistry by means of the Laminar and Turbulent Characteristic Time Combustion model using the Star-CD program. The second reaction describes the oxidation of CO and the third reaction describes the combustion of H2. The comparisons have been performed for two heavy-duty diesel engines. The two-step chemistry was investigated for a purely kinetically controlled, for a mixing limited and for a combination of kinetically and mixing limited oxidation. For the latter case, two different descriptions of the laminar reaction rates were also tested. The best agreement with the experimental cylinder pressure has been achieved with the three-step mechanism but the differences with respect to the two-step and single-step reactions were small.

Compound Electroformed Metal Nozzles for High Pressure Gasoline Injection

The objective of this research was to evaluate the effects that higher fluid injection pressures and nozzle geometry have on compound fuel injector nozzle performance. Higher pressures are shown to significantly reduce droplet size, increase the discharge coefficient and reduce the overall size of a nozzle spray. It is also shown that the geometry has a significant effect on nozzle performance, and it can be manipulated to give a desired spray shape.

Compound Port Fuel Injector Nozzle Droplet Sizes and Spray Patterns

The goal of this research was to determine an empirical method of relating the droplet sizes and the spray patterns to the parameters and the geometries of the compound nozzles. Two different types of compound nozzles were studied, the compound silicon micro machined nozzle and the compound metal disk nozzle. Several different orifice geometries of each nozzle type were examined. The injector components upstream of the compound nozzle of two different types of injectors were also studied. A nondimensional characterization of the droplet sizes and the mass flow rates was proposed. The results of this study show that there exists optimum geometric features that will produce sprays with the minimum steady state and dynamic Sauter mean diameter. The spray of a compound nozzle can be characterized by the atomization efficiency and the discharge coefficient. Nozzle testing results show that many flow characteristics are developed in the compound nozzle.

Computational Design of Experiments for Compound Fuel Injector Nozzles

A computational design of experiments was constructed to analyze two basic nozzle designs. Several geometric features of the nozzles such as cavity height, exit orifice area, turbulence generator area and exit orifice position in addition to the pressure differential across the injector were used in a 2k factorial design study. Performance characteristic which were analyzed in an analysis of variance study included the discharge coefficient. atomization efficiency and predicted spray pattern. The computational design of experiments revealed which of the studied parameters had the greatest influence on a given nozzle performance characteristic. These results were compared to a similar investigation which was later performed experimentally from which similar conclusions were drawn.

Design for the Super Mileage Competition

Twenty vehicles from eighteen schools competed in the Second SAE Super Mileage Competition at the Eaton Proving Grounds, Marshall, Michigan, on June 6, 1981. Of these, fifteen completed all of the events with the winner obtaining 702 miles/gallon (298.4 KM/liter). The designs of the successful vehicles were quite varied but stressed lightness, aerodynamic streamlining, low rolling resistance and efficient drive trains. Some engines were also modified- to improve efficiency. The integrated optimization of all variables within the severe constraints of budget, manpower, time and manufacturing facilities presented an excellent engineering experience for the students.

High Performance Auto Parts Could be Produced Using CastCon Manufacturing Process

High performance auto parts such as aluminum composite cladding aluminum brake and Ti/Ti3/Al joined exhaust valve with localized Ti+TiC composite coating could be produced using a new manufacturing method - the CastCon process. The aluminum composite cladding aluminum brake consists of an aluminum alloy body with a cladding of SiC and graphite particulate filled aluminum composite on the friction surface of a brake disk or a drum. This structure can ensure an over-all light weight and integral strength and ductility. The SiC particulate in the cladding composite increases abrasion resistance and the graphite particulate provides required lubrication. The cladding can be as thick as desired. There is a flexibility in the manufacturing process for selecting SiC and graphite loading volumes as well as particulate size and shape. This allows the part to be engineered to achieve maximum performance.

Methods for Modeling and Code Generation for Custom Lookup Tables

Lookup tables and functions are widely used in real-time embedded automotive applications to conserve scarce processor resources. To minimize the resource utilization, these lookup tables (LUTs) commonly use custom data structures. The lookup function code is optimized to process these custom data structures. The legacy routines for these lookup functions are very efficient and have been in production for many years. These lookup functions and the corresponding data structures are typically used for calibration tables. The third-party calibration tools are specifically tailored to support these custom data structures. These tools assist the calibrators in optimizing the control algorithm performance for the targeted environment for production. Application software typically contains a mix of both automatically generated software and manually developed code. Some of the same calibration tables may be used in both auto generated and hand-code [ 1 ] [ 2 ].

The National Science Foundation recently sponsored a Workshop on Environmentally Benign Manufacturing (EBM) for the Transportation Industries. The objective of the workshop was to determine future directions of research in the EBM area and to construct a roadmap for development of future research programs. While research in the fields of Design for the Environment (DfE) and Life Cycle Analysis (LCA) have focused on the product and product life cycles, an additional focus is needed to find and develop processes with less environmental impact within the manufacturing environment. This workshop explored EBM issues with respect to the enterprise, the products, the processes and the materials.

Noise and Emission Reduction Strategies for a Snowmobile

The following paper discusses alternative strategies for reducing noise and emission production from a two-stroke snowmobile. Electric, two-stroke and four-stroke solutions were analyzed and considered for entry in the Clean Snowmobile Challenge (CSC) 2000. A two-stroke solution was utilized primarily due to time constraints. Complete snowmobile competition results are provided. The electric solution, while the most effective at reducing emissions, is negatively impacted by weight and cost. A modified two-stroke solution, limited by cost and complexity, does not provide the required improvements in emissions. A four-stroke solution reduces noise and emissions and provides an acceptable trade-off between noise, emissions, performance and cost.

Pneumatic Atomization in an Annular Flow Nozzle

A simple geometry pneumatic atomizer which could be used on internal combustion engine was tested with water as the working fluid. The pneumatic atomizer consists of a cylindrical chamber with an orifice plate at the outlet end. Liquid flows down the chamber walls and onto the nozzle orifice plate as a film. Air flows down the center of the chamber. The interaction of the air and water, which occurs at the orifice, atomizes the water. Large droplets form near the nozzle orifice and break up as they go down stream. Variations in the droplet size occurred in the spray. When geometry and flow rates were varied, changes which decreased the water film thickness or increased the air velocity at the nozzle orifice yielded smaller droplets in the spray. Droplet size data was measured by Malvern Laser Particle Sizer.

Recovery of Waste Polystyrene Generated by Lost Foam Technology in the Automotive Industry

In the automotive industry, lost foam casting is a relatively new technology, which is gaining popularity among manufacturers. Lost foam casting is a process in which an expanded polystyrene pattern is formed into the shape of the part to be cast. More complex parts are fabricated by simply gluing several simple patterns together. The pattern is then coated with a refractory material consisting of a mineral mixture and binders. Finally, hot metal is poured into the pattern, evaporating the expanded polystyrene and taking shape of the coating shell. However, the automotive industry has observed that a significant number of these fabricated, coated patterns are damaged, or do not meet specifications prior to casting. These are not reusable and inevitably are landfilled. It is the goal of this project to develop a simple, reliable, and inexpensive technology to recover expanded polystyrene from the glue and coating constituents.

Relating Integral Length Scale to Turbulent Time Scale and Comparing k-ε and RNG k-ε Turbulence Models in Diesel Combustion Simulation

A modified version of the Laminar and Turbulent Characteristic Time combustion model and the Hiroyasu-Magnussen soot model have been implemented in the flow solver Star-CD. Combustion simulations of three DI diesel engines, utilizing the standard k-ε turbulence model and a modified version of the RNG k-ε turbulence model, have been performed and evaluated with respect to combustion performance and emissions. Adjustments of the turbulent characteristic combustion time coefficient, which were necessary to match the experimental cylinder peak pressures of the different engines, have been justified in terms of non-equilibrium turbulence considerations. The results confirm the existence of a correlation between the integral length scale and the turbulent time scale. This correlation can be used to predict the combustion time scale in different engines.

Research Advances in Dry and Semi-Dry Machining

The current trend in the automotive industry is to minimize/eliminate cutting fluid use in most machining operations. Research is required prior to achieving dry or semi-dry machining. Issues such as heat generation and transfer, thermal deformation and fluid lubricity related effects on tool life and surface roughness determine the feasibility of dry machining. This paper discusses recent advances in achieving dry/semi-dry machining. As the first step, research has been conducted to investigate the actual role of fluids (if any) in various machining operations. A predictive heat generation model for orthogonal cutting of visco-plastic material was created. A control volume approach allowed development of a thermal model for convective heat transfer during machining. The heat transfer performance of an air jet in dry machining was explored. The influence of machining process variables and cutting fluid presence on chip morphology was investigated through designed experiments.

Strain Path Effects on the Modified FLD Caused by Variable Blank Holder Force

The objective in this research is to investigate the effects of variable blank holder force (VBHF) on the material formability, due to its effect on the strain path. It is found in a recent study [9] that VBHF does not significantly affect the overall trend of the strain path. This strain path in deep drawing process is linear for the materials in the flange and under punch face, and is roughly bi-linear for the material around the punch nose. The second segment of the strain path in the punch nose region is plane-strain. VBHF, however, affects the strain ratio ρ1 = ε2/ε1 of the first segment of the bi-linear strain path. These effects, especially ρ1, on limit strain were studied using M-K method. A strain path dependent modified forming limit diagram (MFLD) was calculated based on the actual strain path. It is found that the MFLD is strongly dependent on ρ1.

The Effect of Binder Conditions on Draw Depth in Aluminum Panel Forming

In sheet metal forming, metal flow into the die is determined by the restraint imposed by both the blankholder force and the drawbead penetration. This paper describes an experimental investigation in which both advanced binder force and drawbead technologies are used to study their effect on draw depth in the drawing of an AA6111-T4 generic non-symmetric panel. Multipoint binder loading using individual pin force adjustment applied to especially designed binder structures as well as the use of variable blankholder force were investigated in one laboratory in Germany. In another laboratory in the USA, active drawbeads were applied to the drawing of the generic panel. The results of both approaches, which are shown to be successful, are presented and discussed.

Using a Manufacturing Process Classification System for Improved Environmental Performance

In terms of manufacturing processes and systems, decision-makers may encounter difficulty in making environmentally friendly choices. This difficulty arises largely because of the nascency of environmentally responsible manufacturing. There is a sparsity of environmental information on processes and a variety of seemingly unconnected tools, methods, concepts, etc. To help decisions-makers understand the nature of a process and identify the appropriate tools/methods that may be most suited to reducing environmental impact, a classification system for manufacturing processes is established. Methods and tools for environmentally responsible manufacturing are then identified for each class. Two examples are presented to show how the new classification system may be applied in environmentally responsible manufacturing.

Wet Versus Dry Turning: A Comparison of Machining Costs, Product Quality, and Aerosol Formation

The use of cutting fluid in machining operations not only poses a health risk to workers but also creates environmental challenges associated with fluid treatment and disposal. In an effort to minimize these concerns and eliminate the costs associated with cutting fluids, e.g., purchase, maintenance, and treatment, dry machining is increasingly being considered as an alternative. This paper is focused on comparing dry and wet machining approaches from several perspectives, including air quality, product quality, and economics. Both experimental and analytical work is presented. Experiments have been performed to determine the effect cutting fluid has on product quality and aerosol generation in the wet and dry turning of gray cast iron. To compare costs in wet and dry turning, a cost model, which includes cutting fluid-related components, has also been established.
