Advanced Technology for Dry Multi-Plate Clutch in FWD HEV Transmission (JATCO CVT8 HYBRID)

There has been a growing need in recent years to further improve vehicle fuel efficiency and reduce CO2 emissions. JATCO began mass production of a transmission for rear-wheel-drive (RWD) hybrid vehicle with Nissan in 2010, which was followed by the development of a front-wheel-drive (FWD) hybrid system (JATCO CVT8 HYBRID) for use on a midsize SUV in the U.S. market. While various types of hybrid systems have been proposed, the FWD system adopts a one-motor two-clutch parallel hybrid topology which is also used on the RWD hybrid. This high-efficiency system incorporates a clutch for decoupling the transmission of power between the engine and the motor. The hybrid system was substantially downsized from that used on the RWD vehicle in order to mount it on the FWD vehicle. This paper describes various seal technologies developed for housing the dry multi-plate clutch inside the motor, which was a key packaging technology for achieving the FWD hybrid system.

Development of Practical Heads-Up Display for Production Vehicle Application

THIS PAPER presents an advanced heads-up display which has been newly developed for use in 88 Nissan Silvia model. The HUD consists of a projector with a newly developed high brightness VFD and light-selective film used as a combiner which is coated on the windshield. This combination provides good display legibility even under bright sunlight. The display shows the vehicle speed in a three-digit reading at distance of more than one meter from the driver's eyes. The windshield-coated combiner conforms to U.S. safety standards concerning light transmittance, abrasion and other performance requirements. Experimental data are also presented which substantiate the HUD's high legibility and confirm its effect in enhancing the driver's attention toward the road ahead

The current spray painting system is hardly considered that the thickness is controlled enough, because the temperature greatly influence on the viscosity of paint. We noticed the problem and detected the temperature at a nozzle of a spray unit. We tried that the paint flow is controlled to get stable thickness more accurately by the temperature feedback system. We also tried to develop the new programming method of robots. This new offline programming system provided us an ideal positions and orientations of the spray gun mounted on a robot wrist, after several simulation in the CAD system. We checked and debugged the office taught date with a trial robot in a trial area, and then loaded down with the date to a target robot. We eventually provided a better production technology with the paintflow control system together with the new CAD based offline programming system.

Down-Gauging Outer Body Panels Through the Use of Rib-Shaped Plastic Reinforcement

Down-gauging outer panels is an effective method for reducing the weight of an automobile body. We have succeeded in narrowing the thickness of outer panels by using rib-shaped plastic reinforcement. The plastic reinforcement consists of unhardened resin and an adhesive sheet, and it conforms well to the curved panel surface. In the body paint oven, it is hardened on the outer panels and forms a rib-shaped structure. This paper describes the composition of the resin material, the manufacturing process and the strength and rigidity of outer panels made with the rib-shaped reinforcement. It also discusses the weight reduction effect achieved by applying these panels to the doors of a production vehicle.

FEM analysis on gap control mechanism in batting process of tailored blank sheets production

Recently tailored blank sheets are widely and very often applied to car body's panels in order to reduce weight and number of automobile parts. The tailored blank sheets are produced by welding more than two metal sheets. The gap between edges of blank sheets before laser welding should be controlled for obtaining good quality tailored blank sheets. Therefore control of gap within 0.1mm between batting two blank sheets for production is one of main subjects for producing tailored blank sheets. This report presents not only a new mechanism on gap control but also a development of Finite Element Method (FEM) analysis for prediction of gap. The new mechanism has been applied successfully to produce good quality tailored blank sheets. The gap prediction simulation can reduce the time for gap control apparatus design.

Failure Prediction for Robot Reducers by Combining Two Machine Learning Methods

There are many production robots used at car manufacturing plants, and each of them is fitted with several reducers. A breakdown of one of these reducers may cause a huge loss due to the stoppage of all production lines. Therefore, condition-based maintenance is currently being used to predict failures by predetermined thresholds for average and standard deviations. However, this method can cause many false alarms or some false negatives. There are some ways of suppressing false alarms, such as detecting a change in the probability density function. However, when false alarms are suppressed using the probability density function in the operational range, some false negatives may occur, leading to a breakdown of a reducer and huge loss. A false negative is caused by overlooking an anomaly with slight changes and it is difficult to detect using only the probability density function.

In order to satisfy increasing customer demands on ride quality as well as expectations for off-road performance of sport-utility vehicles (SUVs), it is necessary to develop technologies which offer enhanced levels of both performances. For ride quality, it is important to minimize body roll angle during cornering, which is achieved by suppressing suspension travel, and also to reduce vertical motion during straight-ahead travel. While for off-road performance, it is necessary to allow a long suspension stroke to allow a high level of off-road traction by delivering driving force reliably to the surface. These two performance parameters require a tradeoff with respect to vehicle roll stiffness. To reconcile these conflicting performance requirements, for first time in the world we adopted for production vehicles the system which connects the four shock absorbers together.

Low-Cost FC Stack Concept with Increased Power Density and Simplified Configuration Utilizing an Advanced MEA

In 2006, Nissan began limited leasing of the X-TRAIL FCV equipped with their in-house developed Fuel Cell (FC) stack. Since then, the FC stack has been improved in cost, size, durability and cold start-up capability with the aim of promoting full-scale commercialization of FCVs. However, reduction of cost and size has remained a significant challenge because limited mass transport through the membrane electrode assembly (MEA) has made it difficult to increase the rated current density of the FC. Furthermore, it has been difficult to reduce the variety of FC stack components due to the complex stack configuration. In this study, improvements have been achieved mainly by adopting an advanced MEA to overcome these difficulties. First, the adoption of a new MEA and separators has improved mass transport through the MEA for increased rated current density. Second, an integrated molded frame (IMF) has been adopted as the MEA support.

This paper describes various methods and technologies that have been newly implemented for manufacturing a new-generation V6 engine with high product quality and at low cost. This new engine, the VQ30DE, is mounted in the latest Maxima model. Design for manufacturability was pursued through concurrent engineering between the product development and production engineering departments from the initial stage and included the development of a new system for evaluating productivity. A new engine plant was also constructed which adopts new automation facilities to minimize production time. These new approaches support the production of a high-quality, high-reliability engine.

Positioning System with Vision Sensor for Automatic Arc Welding

This report describes an arc-welding robot system with a vision sensor which Nissan Motor Co., Ltd. has introduced to automate the arc welding line for truck frames. Developed in-house, this system is now in operation on the arc welding line for Nissan Truck frames at Nissan's Kyushu plant. In developing the system, primary emphasis was placed on assuring practicality and high reliability. Included among the prominent features of the system is the capability to detect the welding line of thin panels with a high degree of accuracy and to calculate corrections when needed. To assure the high speed and reliability needed for the production line, the robot and sensor are separated, and the vision sensors are placed at fixed positions. Detection of the welding line and transmission of data to the robots to correct their positions are completed just prior to welding, so as to avoid the effects of noise and the arc flash during welding.

Research and Development Work on Navigation Systems at Nissan

Nissan is offering navigation systems in some domestic production models. These systems, which show drivers the vehicle's present location on a CRT map display, free them from anxiety about getting lost when traveling in an unfamiliar area. It is expected that future navigation systems will incorporate two key capabilities. One will be a route guidance capability, which will not only indicate the present location but also select the optimal route to the intended destination and guide drivers there by indicating which direction to take at each intersection along the way. The second capability will be a communications link with the roadside infrastructure for receiving outside information such as traffic congestion data and incorporating that information into route guidance. Nissan has established the core technologies of these navigation capabilities in the past ten years through the development of conceptual prototypes and experimental systems in government-sponsored projects.

The key-points in the diffusion bonding technique of green compacts during sintering, are the material compositions, which should be chosen according to their dimensional change during sintering, and the fitting clearance, which should be maintained in the range of press fit. Applying this technique, we have developed sinter-diffusion bonded idler sprockets for automotive engines by comfirming the bonding strength and torsional fatigue strength. And we also have developed a nondestructive analysis method for assuring the joint strength of idler sprockets in the mass production.

The Development of Second Generation Ceramic Turbocharger Rotor - Further Improvements in Reliability

Nissan has developed a second generation ceramic turbocharger rotor which provides greater reliability and higher performance than a conventional ceramic rotor. The new rotor is made of silicon nitride, which has demonstrated sufficient strength in vehicle applications. The bonding technique for joining the ceramic rotor to the metal shaft has been confirmed through experimentation to have sufficient reliability. The second generation rotor is featured by the low stress design and higher dynamic strength, and two factors contribute to its higher reliability. The rotor shape was optimized on the basis of results obtained in two analyses of particle impact resistance and applied combined stress. Test results show that the reliability of the second generation rotor have been substantially improved over those of the conventional rotor now being used on production vehicles.

The Development of an Active Noise Control System for Automobiles

This Paper Presents the world's first active noise system for production vehicle implementation. Adopted in the new middle size FF car model, this epoch-making system dramatically reduces the booming noise caused by the second-order harmonic of engine revolution. This is accomplished by using an adaptive control theory based on digital signal processing technology and a digital signal processor (DSP). The system basically employs a multiple error filtered-x LMS algorithm, to which an new algorithm was added to achieve the maximum noise reduction effect under a condition of stable control in a compact system for production vehicle application.
