A Feedback and Feedforward Control Algorithm for a Manual Transmission Vehicle Simulation Model

Authors were challenged with a task of developing a full vehicle simulation model, with a target to simulate the electrical system performance and perform digital tests like Battery Charge Balance, in addition to the fuel efficiency estimation. A vehicle is a complicated problem or domain to model, due to the complexities of subsystems. Even more difficult task is to have a control algorithm which controls the vehicle model with the required control signals to follow the test specification. Particularly, simulating the control of a vehicle with a manual transmission is complicated due to many associated control signals (Throttle, Brake and Clutch) and interruptions like gear changes. In this paper, the development of a full vehicle model aimed at the assessment of electrical system performance of the vehicle is discussed in brief.

A Novel and Low Cost Strategy for Distance Logging in EEPROM for OBD-I Compliance

On Board Diagnostics norms enforced by regulatory authorities of many countries require logging of distance traveled by the vehicle with MIL (malfunction indicator lamp) illuminated. This log needs to be maintained in non-volatile ECU memory. Conventional techniques maintain the log in a volatile memory during vehicle run-time and transfer the same to non-volatile memory when ignition is turned off. This requires use of a “power-hold” relay to keep an ECU power alive while the logged data in volatile memory is being transferred to non-volatile memory when ignition is switched-off. A novel strategy described in this paper avoids interface with power-hold relay, thereby reducing the system complexity. The design philosophy described makes use of an EEPROM to maintain the distance log. An innovative algorithm is employed to ensure that endurance specifications are not violated during the vehicle life-time.

Adhesive Failure Prediction in Crash Simulations

Structural adhesive is a good alternative to provide required strength at joinery of similar and dissimilar materials. Adhesive joinery plays a critical role to maintain structural integrity during vehicle crash scenario. Robust adhesive failure definitions are critical for accurate predictions of structural performance in crash Computer Aided Engineering (CAE) simulations. In this paper, structural adhesive material characterization challenges like comprehensive In-house testing and CAE correlation aspects are discussed. Considering the crash loading complexity, test plan is devised for identification of strength and failure characteristics at 0°, 45°, 75°, 90°, and Peel loading conditions. Coupon level test samples were prepared with high temperature curing of structural adhesive along with metal panels. Test fixtures were prepared to carryout testing using Instron VHS machine under quasi-static and dynamic loading.

An Engine Stop Start System with Driver Behavior Learning and Adaption for Improving the User Experience

Engine Stop/Start System (ESS) promises to reduce greenhouse emissions and improve fuel economy of vehicles. Previous work of the Authors was concentrated on bridging the gap of improvement in fuel economy promised by ESS under standard laboratory conditions and actual driving conditions. Findings from the practical studies lead to a conclusion that ESS is not so popular among the customers, due to the complexities of the system operation and poor integration of the system design with the driver behavior. In addition, due to various functional safety requirements, and traffic conditions, actual benefits of ESS are reduced. A modified control algorithm was proposed and proven for the local driving conditions in India. The ways in which a given driver behaves on the controls of the vehicles like Clutch and Brake Pedals, Gear Shift Lever were not uniform across the demography of study and varied significantly.

Analytical Model for Human Thermal Comfort in Passenger Vehicles

An analytical model, which takes care of thermal interactions of human body with surroundings via basic heat transfer modes like conduction, convection, radiation and evaporation, is compiled. The analytical model takes measurable inputs from surroundings and specific human parameters. Using these parameters a quick calculation entailing all heat transfer modes ensues in net heat exchange of human body with surroundings. Its magnitude and direction decides the qualitative indication of thermal comfort of concerned human being. The present model is scaled on actual human beings by noting the subjective assessment in comfortable as well as uncomfortable surroundings. As a part of validation, it is implemented in an actual Climatic Wind Tunnel Heater test, where temperatures and other parameters on different parts of the body are noted down and fed to the model as input. Output of the equation is then compared with the subjective assessment of human beings.

Application of CFD Methodology to Reduce the Pressure Drop and Water Entry in the Air Intake System of Turbocharged Engine

When an automobile negotiates a flooded region, water is splashed due to the rotational motion of the wheels. This water enters the air intake system of the turbocharged intercooled engine along with air and can pass through the turbocharger, intercooler and enter the engine. As water is an incompressible fluid, the piston cannot compress water inside the cylinder which leads to connecting rod bending and severe engine damage. This paper explains how the same has been resolved using CFD methodology and proposes the re-designed model of mud cover as a solution to this problem. The entire process has been streamlined and major time and cost reduction achieved by using simulation for optimization. The simulated results have been validated by extensive trials for correlation and outdoor tests for durability. Same analysis technique is used as a template to modify the air intake system.

Average-Value Model of Induction Motor Drive for Cost Effective HIL Testing of E-Motor Controller for Mild Hybrid Application

Induction motor is very much used in mild hybrid vehicles because of its low cost, rugged structure and reliability. To test the induction motor controller in hardware-in-the-loop (HIL) simulation environment efficiently in both motoring and generating modes, generally, an instantaneous dynamic model of induction motor drive is used which requires the instantaneous values of PWM signals of inverter switches and hence a very high sampling frequency of about twenty times the switching frequency is required to effectively capture all the switching information of MOSFETS. This requires a HIL system with very powerful processor which increases the overall cost of system. In this paper, a dynamic average-value model of induction motor drive is developed in MATLAB/Simulink which requires only the duty cycle information instead of instantaneous switching information of PWM signals. Its performance is compared with the instantaneous model which is also developed in MATLAB/Simulink.

Vehicle transmission gear rattle is one of the most critical NVH irritants for refined vehicles. It is perceived more dominantly in lower gears of vehicle running. It depends on various design parameters like engine input torque amplitude & fluctuations, driveline torsional vibrations, gear micro & macro geometry, shaft flexibility, etc. Establishing exact contribution of each of these parameters to transmission rattle, thru experimental or simulation technique, is very challenging. Current paper explains the NVH CAE benchmark approach deployed to understand difference in rattle behavior of two transmission designs. Paper focuses on simulation of gear impact power and its sensitivity to transmission shaft deflections.

Deployment of CFD for Optimization of the Air Flow Distribution Over the Windscreen and Prediction of Defrost Performance

In recent times, CFD (Computational Fluid Dynamics) simulation tools have been deployed by automotive OEMs for investigating Climate Control applications. In automotive vehicles, one such critical application is designing defroster nozzles with least flow resistance to carry hot air from HVAC (Heating Ventilation and Air Conditioning) unit and dispersing it onto the windscreen and side glasses to clear mist and ice. Clearance of windscreen and side window glass has a high importance for safe driving as mist and ice formation affects driver's visibility and comfort while driving in humid and snowy conditions respectively. In the present study, a half cabin model of the vehicle is prepared using commercial software package ICEM CFD as grid generation tool and CFD analysis is carried out using commercial software package FLUENT 6.3 to optimize the air flow distribution over the windscreen and then to predict defrost performance prior to full scale climatic wind tunnel tests.

Air intake system (AIS) plays a major role in reducing the noise level in passenger car compartment, which has become an important requirement due to increasing customer expectation for better in cab noise. The ideal air intake system design should have minimum possible noise at snorkel entry point which ultimately contributes in cabin noise. There are different techniques that are implemented for an air intake system noise reduction e.g. choosing proper location of air entry suction point in engine bay compartment, suitable design for air filter box (volume), duct designs etc. Further design improvement are possible with an addition of tuned resonators in the system. An addition of resonator have major effect seen in reducing air induction noise and to meet target Sound Pressure Levels (SPL). But at the same time, selecting the correct type of resonator, its position & volume, frequency/s band at which resonator is tuned are important parameters.

Development of Exhaust Silencer for Improved Sound Quality and Optimum Back Pressure

For an automotive exhaust system, noise level and back pressure are the most important parameters for passenger comfort and engine performance respectively. The sound quality perception of the existing silencer design was unacceptable, although the back pressure measured was below the target limit. To improve the existing design, few concepts were prepared by changing the internal elements of silencer only. The design constraints were the silencer shell dimensions, volume of silencer, inlet pipe and outlet tailpipe positions, which had to be kept same as that of the existing base design. The sound quality signal replaying and synthesizing was performed to define the desired sound quality. The numerical simulation involves 3D computational fluid dynamics (CFD) with appropriate boundary condition having less numerical diffusions to predict the back pressure. The various silencer concepts developed with this preliminary analysis, was then experimentally verified with the numerical data.

Evaluation of Cabin Comfort in Air Conditioned Buses Using CFD

The objective of the work presented in this paper is to provide an overall CFD evaluation and optimization study of cabin climate control of air-conditioned (AC) city buses. Providing passengers with a comfortable experience is one of the focal point of any bus manufacturer. However, detailed evaluation through testing alone is difficult and not possible during vehicle development. With increasing travel needs and continuous focus on improving passenger experience, CFD supplemented by testing plays an important role in assessing the cabin comfort. The focus of the study is to evaluate the effect of size, shape and number of free-flow and overhead vents on flow distribution inside the cabin. Numerical simulations were carried out using a commercially available CFD code, Fluent®. Realizable k - ε RANS turbulence model was used to model turbulence. Airflow results from numerical simulation were compared with the testing results to evaluate the reliability.

The critical influence of ‘Mx’ and ‘Mz’ controls on simulation accuracies has been highlighted. The vital role of ‘Mz’ control in the resonance of wheel pan along ‘Z’ axis and thereof arresting unwanted failures modes in spindle has been duly emphasized. Finally, the role of constraints and boundary conditions on simulation accuracies has been demonstrated by replacing the reaction frame with vehicle body.

Feed Forward and Integral Control of an EGR Valve

Automotive embedded control systems need to implement real-time closed-loop control strategies for controlling valves, motors, etc. The implementation needs to focus on use of low cost hardware and efficient software with minimal foot-print so as to adequately meet the application requirement. This paper highlights the low cost hardware and software design concepts by way of a case study related to control of progressive EGR valve. The control strategy is based on "map-driven set-points" where percentage opening of the valve is stored in the form of 16x16 matrices. The set-points are accessed based on instantaneous throttle and engine rpm values which form the row and column indices of the map. The closed loop control algorithm eliminates the need for multiplication by implementing "feed-forward with integral control algorithm." A feed-forward map specifies the most likely PWM duty cycle to be applied to the valve for a given set-point.

Passive safety regulations specify minimum safety performance requirements of vehicle in terms of protecting its occupants and other road users in accident scenarios. Currently for majority cases, the compliance of vehicle design to passive safety regulations is assessed through physical testing. With increased number of products and more comprehensive passive safety requirements, the complexity of certification is getting challenged due to high cost involved in prototype parts and the market pressures for early product introduction through reduced product development timelines. One of the ways for addressing this challenge is to promote CAE based certification of vehicle designs for regulatory compliance. Since accuracy of CAE predictions have improved over a period of time, such an approach is accepted for few regulations like ECE-R 66/01, AIS069 etc which involves only loadings of the structures.

A hybrid electric powertrain being a complex system requires analysis of all its subsystems to optimally utilize, size components for performance evaluation and control strategy development. An integrated high fidelity model of these can lower development costs, time and achieve the targeted performance while allowing for early redefinition of the system. A high fidelity model of a sedan car featuring chassis with longitudinal and lateral dynamics, suspension with joints, tires calculating longitudinal & lateral forces during vehicle motion, Engine model with combustion & dynamics of reciprocating and rotating components, Electric motors, Battery system, and gearbox with synchronizers and friction components was developed. Powertrain components were interconnected using 3D rotational flanges. Weight distribution was accomplished by appropriately locating various powertrain components using 3D supporting mounts, which help to study the mount forces as well.

Increasing number of ECU's (Electronic Control Units) being used in modern vehicles have given rise to HIL (hardware in the loop) testing, and model based design approach to design/test ECU's even before the proto-type vehicle is ready. However, it is not uncommon to discover surprising system design lapses during actual vehicle operation reported after vehicle launch. Major cause behind such lapses are found to be the gap between actual field performance/robustness of various vehicle sub-systems interfaced with ECU's and those modeled as ideal cases during HIL testing in the lab. This creates a need to evolve effective vehicle-level validation strategies to expose such performance deficiencies of real life sub-systems provided by the vendors. This paper describes a new approach to validate ECU in real time.

Important vehicle performance parameters such as, fuel economy and high speed stability are directly influenced by its aerodynamic drag and lift. Wind tunnel testing to asses these parameters requires heavy investment especially when test wind tunnel is not available in the country where vehicle development center is present. Hence to save cost and to compress development time, it is essential to asses and optimize parameters of a vehicle in very early stages of development. Using numerical flow simulations optimization runs can be carried out digitally. Industry demands prediction of aerodynamic drag and lift coefficients (CD,CL) within an accuracy of a few counts, consuming minimal HPC resources and in a short turnaround time. Different OEMs deploy different testing methods and different softwares for numerical simulations.

Model-Based System Engineering Approach for Steering Feel Simulation for Passenger Vehicles

The basic function of steering system is to control the direction of the vehicle. The driver applies effort on the steering wheel and receives feedback through the steering system as a result of tire to road interaction. This feedback consists of a haptic (force) feedback which is directly felt by the driver and it is termed as steering feel. Precise steering feel gives better driving experience and is decisive factor for customer to buy a vehicle as well as for OEMs in building brand image. Along with steering parameters, suspension and tire parameters also has significant impact on steering feel. In past, modelling of the steering system was done at component level or with simplified vehicle system. Such approaches had not given accurate results of steering feel metric and resulted in incorrect steering design parameter selection. In order to replicate actual vehicle characteristics, complex and detailed modelling of steering, tire and suspension subsystems is necessary.
