Development and Practicing of Automatic Fluorescent Magnetic Particles Inspection

The fluorescent magnetic particle inspection is widely used as a visual inspection method for checking cracks generated in hardening and grinding of induction-hardened parts. However, automation of this inspection process has strongly been demanded, due to poor environmental conditions and production line speed. To satisfy such a demand, we have developed a method for picking up images of automotive parts with higher S/N ratio and an original algorithm for image processing which helps measure cracks accurately without being affected by the illuminance and magnetic particle solution concentration. Then we selected the front axle shaft as the object to study practical use and have solved various technical problems in actual use, thereby succeeding in actual application to our production lines.

Development of 2-Liter 6-Cylinder Gasoline Engines, Toyota 1G Engine Series

1G engine series consists of four types of 2-liter, in-line, 6-cylinder gasoline engines for passenger cars, with different performance characteristics to meet diversified market demands. These engines are already put into mass production. The original engine - 1G-EU - is a compact and light weight 2-valve OHC engine with the maximum power 77 kW/5200 rpm. The 1G-GEU is a 4-valve DOHC engine developed on the basis of the 1G-EU engine, with a higher performance and a higher power of 103 kW/6200 rpm. The 1G-GZEU is a mechanical supercharging type engine based on the 1G-GEU, with a remarkably improved performance in the low and medium engine speed ranges, and the highest power of 110 kW/6000 rpm. The 1G-GTEI! is a turbocharging type engine also based on the 1G-GEU, with a markedly improved performance in the medium and high speed ranges, and the high power of 136 kW/6200 rpm. A number of new technologies were introduced on development of these engines.

Development of Magnesium Steering Wheel

This paper describes the development of one-piece die cast magnesium steering wheel frame for a steering wheel incorporating an air bag system. The light weight magnesium frame was designed to have proper stiffness, strength and characteristics of energy absorption. Magnesium alloys with various aluminum contents were tested, and AM60B alloy was selected because of its favorable properties of strength and elongation. New manufacturing techniques, for example, a vacuum hot chamber die casting system and a surface defect inspection system were developed in order to produce high quality castings. The characteristics of energy absorption were evaluated in the laboratory and on actual vehicle crash test, and the results were satisfactory. The magnesium steering wheel frame is about 45% (550g) lighter than the steel one. It has been in production in Toyota passenger cars with driver side air bags.

Development of Vapor Reducing Fuel Tank System

In succession to the world-first introduction of a mass production gasoline hybrid passenger car into the Japanese market in 1997, Toyota also has introduced an enhanced version of the above to the US and European markets in 2000. Upon introduction of Toyota Hybrid System (THS) into the US market, a drastic reduction of gasoline vapor evaporation from the fuel tank was necessary, in order to meet the most stringent exhaust emission (SULEV) and evaporative emission standards in the world. In order to meet this requirement, a fuel tank system named “Vapor Reducing Fuel Tank System” was developed. This is the first commercial application in the world to use a variable tank volume to drastically reduce gasoline vapor generation.

Development of a Distributed Microcomputer Based Engine Performance Evaluation System

Computer aided systems for performance evaluation of functional devices for passenger cars, such as engines or transmissions, have been applied for ten years. These systems generally consist of a large main frame computer or minicomputers for conducting a large number of complicated analyses. In the past, these computer aided systems were used for vehicle research and development since they were too expensive and sophisticated for use on the production line. Today, microcomputers with mass memory or personal computers are available at very low cost in comparison to conventional minicomputers. With many distributed microcomputers, we have developed a new test and control system for the engine production line. This system consists of (1) a microcomputer with a disk system for test data storage, (2) five personal computers for the man-machine system and data processing, and (3) microcomputers for real time control and data acquistion.

The following were two requirements for implementing this cluster. 1) Selection of display device 2) Positioning of cluster in front of speedometer, using Transparent EL Display In this session, we will explain how we resolved the issues involved in development of this new Black-face Cluster. We will also describe the structure of the cluster.

Model-Based Development (MBD) has become an automotive industry standard process in vehicle control systems development due to the potential to reduce development time and improve engineering quality. This has become even more important as control systems are becoming increasingly complex while development cycle timelines shorten. Toyota utilized Hardware-in-the-Loop Simulations (HILS) techniques when developing the latest Fuel Cell Hybrid Vehicle, FCHV-adv. These MBD techniques contributed to the overall development process, but applications were limited to verifying control specifications. It was recognized that if MBD could be utilized beyond its current role in the control system design process to include functional specification validation, specification quality could be improved while decreasing development time and cost.

Recently, programmable controllers have been utilized for new equipment on production lines in the automobile industry. However, operators who must use these devices to carry out various operations face difficulties understanding the different methods for programming, ets. of these devices, and for handling the various types of peripheral equipment. In accordance with the increase in the number of PCs, CAD/CAM systems have become requisite for achieving high efficiency in sequence control design. However, poor PC standards prevent their development. In this paper, the development of PC systems, as well as methods for the elimination of problems with standardization, are described. The methods of standardization concern the methods of transmission between the PC and the peripheral equipment, the construction of peripheral equipment and the structure of data in the ladder diagram.

High Accuracy Capacitance Type Fuel Sensing System

A highly accurate fuel sensing system has been developed which provides a digital indication of the remaining fuel on a l/P cluster. This system uses capacitance type sensors placed in the fuel tank to detect fuel level changes. This system uses three capacitance type sensors which enables it to determine highly accurate fuel level even in sloped surfaces. This fuel level sensor has been in production since 1991 and today is used on the TOYOTA SOARER in Japan.

Automobile production technology has been transferred in the order of "automobile assembly technology", "automotive parts manufacturing technology" and "production preparation technology". Transfer of our "automobile assembly technology" has already been nearly 100% completed and, as the manufacture of local parts is promoted and our experiences to undergo model changes are widened, the transfer of "automotive parts manufacturing technology" and "production preparation technology" is making a steady progress. The most critical point that makes the technical transfer difficult is the small automobile markets in developing countries where it is impossible to acquire a sufficient production volume which permits satisfactorily low cost. Various measures to secure a sufficient production volume such as exports and complementation within regions have been taken so far, but any remarkable effect has not been achieved.

This paper describes a new plastic coloring and forming system. The system greatly reduces the time and amount of raw materials necessary for color changes, and eliminates the need for manual cleaning during a color change. This system is well-suited for small-lot production with frequent color changes, as well as for automated production systems. The system is being used by auto parts makers, and is practical in a variety of other fields involved with the coloring and forming of plastics.

Research in Regard to Sensory Characteristics Measuring for the Impulse Noise of the Engine Valve System

This research proposes an automatic measuring method for the impulse noise of the valve system in engine production line. This research is composed of the following two parts. (1) The most suitable method for indicating the impulse noise of the valve system - the representative characteristic values - is selected from the general measuring methods for impulse noise. As the result, the crest factor in the frequency band above 1kHz became optimal. (2) By detailed sensory characteristic analysis it was found that impulse noise can be heard better with increasing frequency and that there is little influence in the frequency band with the same frequency as the background noise. Thus the crest factor was obtained for each frequency, and the sensory test for the impulse noise of the valve system is deduced by this linear coupling. As the result of multiple reguression analysis, a high accuracy prediction equetion with a multiple correlation coefficient of 0.91 has been obtained.

Since paint sludge, one of the industrial wastes, is tacky and generated in a large volume in mass production vehicle painting shops, handling and disposal are very difficult. We have this time succeeded in recycling this sludge as lightweight filler of vinyl chloride plastisol for coating underfloor (popularly called as under-body coating material) through thermal setting, crushing and pulverization after making it completely detackified and dewatered with centrifuging.

The automobile industry currently faces many challenges which may greatly impact on its foundry operations. One of these challenges, consumers'' demand for greater fuel efficiency, can be met by reducing the weight of castings used in automobiles, and minimizing engineering tolerances. In answer to this particular demand, engine foundries have begun to either produce cylinder blocks or other castings with aluminum rather than cast iron. However, if a reduction in weight (thin wall and near-net shaping) can be realized with cast iron, there would be numerous merits from the perspective of cost and compactness and there would be much more flexibility in automotive parts design.
