A Study on the Causes of Recall in Automotive Vehicles Marketed in Brazil

The competition among automotive industries increases each year worldwide. Among their diverse needs, what can be highlighted are: market expansion, model diversification, competitive prices, customer-recognized quality, new products release in shorter time periods, among others. The occurrence of flaws that might compromise the health or safety of the product’s user is admittedly one of the largest issues for any manufacturer, especially if these flaws are identified after its commercialization (recall). In this work, a study on recall in the automotive industry in the Brazilian market will be presented, comprising the years of 2013 and 2014. Reasons and causes of recall are addressed, based on the sample of the aforementioned research, with special emphasis on flaws derived from the production process. The conclusion at the end of the work is that the final assembly in the automotive manufacturing process is what requires more attention from engineering area.

Products and services must be provided without jeopardizing safety for end-users. It is a fact that failures that compromise the health or safety of the user of the product (or with other people that interact with it) are recognized as one of the biggest problems for any manufacturer, mainly if these failures are identified after the product sales which leads to the necessity of the recall, where the manufacturer is responsible for a corrective action under the country’s legislation. In this work, the reasons and causes of the automotive recall were studied from 2011 to 2019, with emphasis on failures resulting from the production process. This research comprised all models and brands of national and or imported vehicles marketed in Brazil in the period, which represented a total of 886 Brazilian automotive recalls were studied individually, and 13,930,803 motor vehicles involved in recalls.

The competition among automotive industries increases each year worldwide. Traditional industries as well as traditional markets end up becoming the target for expansion of new global industries. It can be stated that automotive industries dedicate special attention to lean thinking and Toyota Production System (TPS). This attention is not by chance as, in doing so, these companies obtain competitive advantages over their competitors, such as: improved profitability, higher negotiation margin, the possibility of applying lower selling prices of their products, among others. This study aims to present several waste examples, as well as many activities that regularly occur within the production process of automotive industries (some both in product and process design). These activities form part of the final cost of the vehicle although without adding value to the final product for the customer.

Over the past year, commercial vehicle manufacturers have already taken numerous measures to adapt to the economic turmoil, by laying off of temporary workers, reducing shifts and cutting back working hours among other steps. Soon, further-reaching measures may have to be taken to adjust to lower output levels. "The commercial vehicle industry is facing the prospect of having to make fundamental changes to its operations," according ACEA - European Automobile Manufacturers' Association (2009). Because of these facts the automobile world is each day more interested in Toyota industry development, while European and American automobile industry are in decadence, Toyota had accumulated profits every year during ten years until 2007. The Toyota wastes reducing methods, productivity and quality finished imposing his production administration system to the worldwide automobile industries.

Using the production preparation process as an advanced Lean Enterprise Methods tool

In an effort to reduce time to market, cut costs, eliminate late engineering changes, improve product quality and the profit, among others, a Brazilian automobile industry decided implement the production preparation process in a new product process development inside the year of 2007. The Toyota industry worldwide development makes the use of lean manufacturing methodology, being disseminate in the worldwide industry. This work intends to show lean manufacturing and one of the most innovative and advanced Lean Enterprise Methods tool, the pre-production planning, also known as production preparation process or 3P. This paper presents a real study of case, and the final earnings obtained with the production preparation process tool.
