Diesel engines, especially CR (Common Rail) DI (Direct Injection) TCI (Turbo Charged Inter-cooled), share a wide acceptance in the passenger car market due to the enormous torque and flexibility at low engine speed. A pre - condition for the use of a diesel engine in a motorcycle is that the disadvantages like combustion noise and visible smoke are reduced or eliminated. Moreover the fuel economy and performance characteristics of a diesel engine are dedicated to be used in a touring or large displacement motorcycle. The AVL engine concept is the first high performance diesel engine to be specially designed for motorcycles in terms of packaging and styling. To compensate for the limited engine speed range a gearbox with a wide ratio spread is required. This leads to a manual transmission with at least 6 gears or an automatic transmission. For the AVL concept an AMT (Automated Manual Transmission) was selected.

The demand for improved fuel economy in both cars and trucks has emphasized the need for lighter weight components. The application of high strength steel to wheels, both rim and disc, represents a significant opportunity for the automotive industry. This paper discusses the Ranger HSLA wheel program that achieved a 9.7 lbs. per vehicle weight savings relative to a plain carbon steel wheel of the same design. It describes the Ranger wheel specifications, the material selection, the metallurgical considerations of applying HSLA to wheels, and HSLA arc and flash butt welding. The Ranger wheel design and the development of the manufacturing process is discussed, including design modifications to accommodate the lighter gage. The results demonstrate that wheels can be successfully manufactured from low sulfur 60XK HSLA steel in a conventional high volume process (stamped disc and rolled rim) to meet all wheel performance requirements and achieve a significant weight reduction.

In addition to meeting tighter emission and on-board diagnostic legislation, this engine evolved to meet both customer requirements and competitive challenges. Starting with the proven dependability of the time tested big block V8, goals were set to substantially increase the power, torque, fuel economy and overall pleaseability of GM's large load capacity gasoline engine. The need for this new engine to meet packaging requirements in many vehicle platforms, both truck and OEM, as well as a requirement for minimal additional heat rejection over the engine being replaced, placed additional constraints on the design.

This engine was designed to meet both customer requirements and competitive challenges while also meeting the ever increasing legislated requirements of emissions and fuel economy. This 5.7L V8 provides increased power and torque while delivering higher fuel economy. In addition, improvements in both QRD and NVH characteristics were made while meeting packaging constraints and achieving significant mass reductions.

2.5 D LED: A Cost Efficient Solution for 3 D Signaling Lamps

After the first appearance of LED rear lamps, which employed mainly two-dimensional arrays of LEDs, the request of stylists and OEMs to have three-dimensional LED alignment has increased strongly. Development of more powerful LEDs and new packaging and assembly technologies now allows for a three-dimensional assembly of the LEDs, giving an impression of depth and enabling the LEDs to follow even extreme curvatures. This gives great customer satisfaction in terms of styling, but the disadvantage is that the cost for the three-dimensional LED alignment increases significantly. To counteract this development, we have developed a light guide technology approach (so-called 2.5 D) to combine a cost efficient LED assembly process with the flexibility of a 3 D arrangement of the light sources. Thus, we can use standard planar FR4 (Flame Resistant 4) LED printed circuit boards with arbitrary LEDs and do not depend on a certain assembly technology.

2006 Chevrolet Corvette Z06 Aluminum Spaceframe

This paper describes the engineering, manufacturing and integration necessary to produce the Corvette's first ever all-aluminum spaceframe (see Figure 1). The engineering and manufacturing of the spaceframe was a joint venture between General Motors and suppliers ALCOA (Aluminum Company of America) and Dana Corporation. ALCOA led the initial design of the spaceframe; Dana Corp led the manufacturing; General Motors' Engineering and Manufacturing groups led the integration of the assembly. The aluminum spaceframe design is modeled after the baseline steel structure of the Corvette coupe. The aluminum spaceframe reduces 140 lbs from the steel baseline and enters the plant at 285 lbs. This frame allows the 2006 Corvette Z06 to enter the market at a 3100 lbs curb weight. Aluminum casting, extruding, stamping, hydroforming, laser welding, Metal Inert Gas (MIG) welding, Self Pierce Riveting (SPR), and full spaceframe machining make up the main technologies used to produce this spaceframe.

2006 Chevrolet Corvette Z06 Aluminum Spaceframe Design and Engineering Technology

The General Motors (GM) Corvette design team was challenged with providing a C6 Z06 vehicle spaceframe that maintained the structural performance of its C5 predecessor while reducing mass by at least 56 kg. An additional requirement inherent to the project was that the design must be integrated into the C6 assembly processes with minimal disruption, i.e. seamless integration. In response to this challenge, a collaborative team was formed, consisting of design engineers from General Motors, Alcoa and Dana Corporation. The result of this collaborative effort is an aluminum Z06 spaceframe that satisfies the high performance expectations of the vehicle while reducing the mass by approximately 62 kg. The frame consists of aluminum extrusions, castings and sheets joined by MIG welding, laser welding and self-piercing rivets. The extrusions are 6XXX series alloys, the castings are permanent mold A356 while the sheet panels are formed from the 5XXX series of alloys.

In October 1999, General Motors contracted Dana Corporation to manufacture an all-aluminum spaceframe for the 2006 Chevrolet Corvette Z06. Corvette introduced its first ever all-aluminum frame (see Figure 1) to the world at the 2005 North American International Auto Show (NAIAS) in Detroit, Michigan. The creation of this spaceframe resulted in a significant mass reduction and was a key enabler for the program to achieve the vehicle level performance results required for a Z06 in an ever-growing market. Dana Corporation leveraged ALCOA's (Aluminum Company of America) proven design capabilities while incorporating new MIG welding, laser welding, Self-Pierce Riveting (SPR), and full spaceframe machining to join General Motors (GM) Metal Fabrication Division's (MFD) hydroformed rails to produce the Corvette Z06's yearly requirement of 7000 units. This paper describes the technologies utilized throughout the assembly line and their effect on the end product.

A compound-laser welding method has been developed for the rapid three-dimensional welding of motorcycle aluminum-alloy structural parts. The term “compound-laser welding” means a high-speed welding method in which a number of lasers with different characteristics are arranged on the same axis. This paper reports the results of welding by a compound laser consisting of a YAG laser and a CO2 laser. It was found that compound-laser welding with two or more types of gases mixed as shielding gas gives a better welding performance than single-laser welding due to the advantages of the different lasers used in compound-laser welding.

With the advent of this new era of electric-driven automobiles, the simulation and virtual digital twin modeling world is now embarking on new sets of challenges. Getting key insights into electric motor behavior has a significant impact on the net output and range of electric vehicles. In this paper, a complete 3D CFD model of an Electric Motor is developed to understand its churning losses at different operating speeds. The simulation study details how the flow field develops inside this electric motor at different operating speeds and oil temperatures. The contributions of the crown and weld endrings, crown and weld end-windings, and airgap to the net churning loss are also analyzed. The oil distribution patterns on the end-windings show the effect of the centrifugal effect in scrapping oil from the inner structures at higher speeds. Also, the effect of the sump height with higher operating speeds are also analyzed.

The paper will model a welding process as a moving heat source through the work piece and investigate the effectiveness of various pre-heating mechanisms, including moving heat sources and the thermal strips. The reduction of thermal conductivity in the material around the tool due to rising temperature will be considered in the study. The paper represents an initial attempt to develop a nonlinear, time-discontinuous, p-version Galerkin method for the study of thermal effects in the Friction Stir Welding (FSW) process. Numerical results and the topics for further studies are presented.

Electrical Air Conditioning Systems for 42 V vehicles will provide many benefits in terms of Environment protection, car Architecture, cabin Comfort and overall Safety. E-A/C Systems essentially differ from conventional ones by the use of electrical compressors. First of all, they will be particularly well adapted to new powertrains, helping to make them more environmentally friendly. Accurate control and high efficiency under the most common thermal conditions will reduce the A/C impact on fuel consumption. Besides, higher sealing integrity will cut emissions of refrigerant during normal operation and maintenance. Secondly, the use of an electrically driven compressor (EDC) will suppress a belt, and will reduce the packaging constraints. This will help to design new vehicle architectures. Thirdly, the electrification of air conditioning will allow better thermal comfort. In particular, E-A/C Systems provide a good opportunity for cabin pre-conditioning.

430LNb - A New Ferritic Wire for Automotive Exhaust Applications

The increasing use of ferritic stainless steels (AISI 409, 439, 436 and 441) in automotive exhaust systems, especially for manifolds and catalytic converter canning, has led the authors to develop a new ferritic welding wire, designated 430LNb. This new material is recommended for the GMAW and GTAW processes and provides better metallurgical compatibility with the ferritic base metals, in terms of both thermal expansion and microstructure. The composition of the new welding wire has been adjusted in order to guarantee an entirely ferritic structure in the welds of ferritic sheet materials, together with good resistance of the welds to both wet corrosion and high temperature oxidation, corresponding to the conditions encountered respectively in the colder and hotter parts of the exhaust line. This is achieved by limitation of the C (<0.02%) and N (<0.02%) contents, stabilisation with Nb, such that Nb > 0.05 + 7 (C + N) and Nb < 0.5%, and a Cr content of 17.8-18.8%.

Previous applications of 980 XK steels in the automotive industry have been limited. However, to meet increased structural requirements of MVSS-301, AMC has incorporated 980 XK steel in the 1977 Gremlin and Hornet underbody rear sill subassemblies. This paper emphasizes how formability and spot weldability characteristics were optimized in order to meet the vehicular crashworthiness required in this structural application. Traditional mild steel design, forming, and spot welding procedures were successfully modified to utilize 980 XK. These modifications are practical and have been successfully incorporated in production operations.

A Combined 3D/Lumped Modeling Approach to Ammonia SCR After-treatment Systems: Application to Mixer Designs

In practical applications of ammonia SCR aftertreatment systems using urea as the reductant storage compound, one major difficulty is the often constrained packaging envelope. As a consequence, complete mixing of the urea solution into the exhaust gas stream as well as uniform flow and reductant distribution profiles across the catalyst inlet face are difficult to achieve. This paper discusses a modeling approach, where a combination of 3D CFD and a lumped parameter SCR model enables the prediction of system performance, even with non-uniform exhaust flow and ammonia distribution profiles. From the urea injection nozzle to SCR catalyst exit, each step in the modeling process is described and validated individually. Finally the modeling approach was applied to a design study where the performance of a range of urea-exhaust gas mixing sections was evaluated.

Precipitation Hardened Stainless Steel (PHSS) is one of the martensitic steels that possess exceptional strength and corrosion resistance. Because of its characteristics, this PHSS is exclusively adopted in numerous engineering uses such as nuclear, chemical and marine industries. Welding is one of the important methods of joining that helps to make weldments with better performance characteristics. Corrosion behaviour is one of the important characteristics that contribute hugely to marine and other corrosion-related environments and also this is the most common problem for most of the manufacturing industries. The goal of this study was to analyze the PHSS weldments’ corrosive behavior and compare it with that of the two commonly used welding processes, namely MIG and TIG. The corrosive properties of the weldments were evaluated using various mediums, such as nitric acid, ferric chloride, and Oxalic acid.

A Comparative Study of the Fatigue Behavior of Spot Welded and Mechanically Fastened Aluminum Joints

The cyclic behavior of single overlap aluminum joints joined through a number of different methods has been investigated using Alcan 5754-O, an alloy that potentially could be used in structural applications. Overlap shear tests of spot welded, clinched and riveted joints are compared on the basis of their fatigue performance. The fatigue response of the spot welded joint was the baseline to which the other fasteners were compared. Test results showed an improvement of approximately 25% for both the mechanical clinch joints and aluminum rivets in fatigue strength at 106 cycles. The most significant improvement in fatigue strength of 100% was found for the self piercing rivets at 106 cycles. The failure behavior of the various joining methods is discussed as well as the surface appearance.

A Comparative Study on the Finite Element Models for Spot Welds and Their Verification

It is an important problem to estimate the fatigue life of spot welds. There are a number of spot weld models in literature put forward to represent spot welds in finite element models. In this study, five popular spot weld models are compared with each other and experimental results. It is concluded that 9-point contact method is the best one among other models considered in this study based on strain measurements. In terms of fatigue tests, 9-point contact and umbrella models yield better-correlated results than the rigid and elastic beam models.

A Comparison of Aluminum, Sheet Molding Compound and Steel for Hoods

A unique opportunity arose to make a direct comparison of aluminum, sheet molding compound (SMC) and steel using a common hood design. In considering all possible material combinations of inner and outer panels, it was discovered that some of the combinations were incompatible due to material properties. Only the compatible material combinations were considered. Three different joining techniques - welding, bonding and bonded hem flanging - were evaluated. The cost, weight and structural performance of the chosen hood material combinations were established. Areas of further development were identified, including design optimization for specific material combinations.

EVs are a fast-growing market and appear as a promising option against the high emission of gasoline and diesel vehicles. The growth in the EV market has been decent and a regular buyer is still skeptical due to fire incidents occurring with EVs. Complex electronics, improper thermal management, mechanical abuse, improper cell grading activities and control in production, lack of testing in a production plant, and of course, uneven degradation of cells can be one of the reasons this promising technology is facing thermal runaway and in turn, the wrath of the government and public alike. One of the reasons thermal runaways can be triggered after a cell catches fire is because a part of heat travels via busbars to the neighboring cells, as the busbars can conduct heat faster than the air. For the heat that is conducted, it is easily understandable that we need to break the electrical, as well as thermal conduction connection to the neighboring cells.
