With automotive electrification, the electric machines show a tendency to share or even replace the dominant role of internal combustion engines in future vehicles. Besides the design and innovation of different electric machines to meet the needs of powertrain and drivetrain performances, high volume production becomes a challenging topic and an un-avoided requirement. Flexible line and sharing line will help the variation of production rate and volume, while the dedicated unique line contributes to large scale of E-motor production. Supplier chain from raw materials, parts to processes has to be built from ground-zero or low grade to mature stage within quality specification and time limitation. Multi function skills, cross area technologies and complex management etc are all required for E-motor manufacturer to grow up with component and equipment suppliers. Reducing cost, improving quality and guaranteeing safety are always the thematic series.

The Development of a Dedicated Range Extender Engine

The aim of this paper is to analyse the quantitative impact of fuel sulphur content on particulate oxidation catalyst (POC) functionality, focusing on soot emission reduction and the ability to regenerate. Studies were conducted on fuels containing three different levels of sulphur, covering the range of 6 to 340 parts per million, for a light-duty application. The data presented in this paper provide further insights into the specific issues associated with usage of a POC with fuels of higher sulphur content. A 48-hour loading phase was performed for each fuel, during which filter smoke number, temperature and back-pressure were all observed to vary depending on the fuel sulphur level. The Fuel Sulphur Content (FSC) affected also soot particle size distributions (particle number and size) so that with FSC 6 ppm the soot particle concentration was lower than with FSC 65 and 340, both upstream and downstream of the POC.

SCR Deactivation Kinetics for Model-Based Control and Accelerated Aging Applications

This paper forms the third of a series and presents results obtained during the testing and development phase of a dedicated range extender engine designed for use in a compact class vehicle. The first paper in this series used real world drive logs to identify usage patterns of such vehicles and a driveline model was used to determine the power output requirements of a range extender engine for this application. The second paper presented the results of a design study. Key attributes for the engine were identified, these being minimum package volume, low weight, low cost, and good NVH. A description of the selection process for identifying the appropriate engine technology to satisfy these attributes was given and the resulting design highlights were described. The paper concluded with a presentation of the resulting specification and design highlights of the engine. This paper will present the resulting engine performance characteristics.

Technical Keynote - Introduction to EcoCAR The NeXt Challenge Year Three: Vehicle Refinement and Testing

Selective Catalytic Reduction (SCR) catalysts are used to reduce NOx emissions from internal combustion engines in a variety of applications [1,2,3,4]. Southwest Research Institute (SwRI) performed an Internal Research & Development project to study SCR catalyst thermal deactivation. The study included a V/W/TiO2 formulation, a Cu-zeolite formulation and a Fe-zeolite formulation. This work describes NH3 storage capacity measurement data as a function of aging time and temperature. Addressing one objective of the work, these data can be used in model-based control algorithms to calculate the current NH3 storage capacity of an SCR catalyst operating in the field, based on time and temperature history. The model-based control then uses the calculated value for effective DEF control and prevention of excessive NH3 slip. Addressing a second objective of the work, accelerated thermal aging of SCR catalysts may be achieved by elevating temperatures above normal operating temperatures.

Test Results of Plug-In Vehicles According to SAE Standard Testing Practices

Over the past several years, new recommended practices for testing plug-in vehicles have been developed by SAE standards committees. At first only proprietary or prototype vehicles were available to validate new procedures. However, with the recent availability of Chevy Volt and Nissan Leaf, these test procedures were put to the test in Argonne�s National Laboratory�s dynamometer test facility. Procedures for the Volt were according to the SAE J1711 procedures. The Leaf was tested according to procedures still under development in the SAE J1634 task force. Identified were aspects of the tests that were successful and areas where more development is needed. As described in SAE J2841, the Volt results were analyzed using a �utility factor� to estimate in-use expectations of electric-only miles.

However, their cost is still too high for mass market acceptance and their sales continue to be almost entirely to early adopters. This presentation will discuss mainstream consumer discounting of future fuel savings and how much they might be willing to pay, then focus on the potential for future hybrid efficiency improvements, synergies with other technologies, and cost reduction. The future cost reduction and efficiency benefits of the input powersplit and the P2 (parallel twin-clutch) hybrid systems are compared and projections offered through 2030. Ford: Driving Hybrid Efficiency

Hybrid vehicles in the modern era were developed with a strong primary goal to increase fuel efficiency in the North American market. Over the last 15 years, this market has expanded from zero sales to as high as 3% of total US sales. Most recently, the portfolio of competitive offerings with HEV propulsion systems has grown even more to about 30 models on sale today. Some interesting features and attributes have evolved thru this wider array of products giving the customer much more choice of which characteristics to select to match their needs. Ford�s 3rd generation HEV system will be offered for sale this fall. With it, we have continued our focus on the Fuel Efficiency as the driving force for our efforts. The Correlation of As-Manufactured Products to As-Designed Specifications: Closing the Loop on Dimensional Quality Results to Engineering Predictions

Simulation-based tolerance analysis is the accepted standard for dimensional engineering in aerospace today. Sophisticated 3D model-based tolerance analysis processes enable engineers to measure variation in complex, often large, assembled products quickly and accurately. Best-in-class manufacturers have adopted Quality Intelligence Management tools for collecting and consolidating this measurement data. Their goal is to completely understand dimensional fit characteristics and quality status before commencing the build process. This results in shorter launch cycles, improved process capabilities, reduced scrap and less production downtime. This paper describes how to use simulation-based approaches to correlate the theoretical tolerance analysis results produced during engineering simulations to actual as-built results. This allows engineers to validate or adjust as-designed simulation parameters to more closely align to production process capabilities.

Transmissions in Aircraft on Unique Path wires: An Aeronautic European Research Project

TAUPE is a collaborative research project co-funded by the European Commission in the framework of the Seventh Framework Programme (FP7). It addresses the aeronautic sector and is composed of 17 partners from 6 European countries. The project lasts 3,5 years (September 2008 ? February 2012), is led by Safran Engineering Services (Labinal, SAFRAN Group) and has a budget of 5.5M?. The project aims to simplify the electrical architecture of aircraft and to reduce the length and mass of cabling by introducing PLC (PowerLine Communication) or PoD (Power over Data) technologies inside the aircraft. Both technologies essentially aim to supply power and data over the same cable.

Monitoring the Progression of Micro-Pitting in Spur Geared Transmission Systems Using Online Health Monitoring Techniques

Micro-pitting is a fatigue effect that occurs in geared transmission systems due to high contact stress, and monitoring its progression is vital to prevent the eventual failure of the tooth flank. Parameter signature analysis has been successfully used to monitor bending fatigue failure and advanced phases of gear surface fatigue failure such as macro-pitting and scuffing. However, due to modern improvements in steel production the main cause of gear contact fatigue failure can be attributed to surface micro-pitting rather than sub-surface phenomena. Responding to the consequent demand to detect and monitor the progression of micro-pitting, this study experimentally evaluated the development of micro-pitting in spur gears using vibration and oil debris analysis. The paper presents the development of an online health monitoring system for use with back-to-back gear test rigs.

Fiber Optic Strain Sensor Standardization - International and European Activities

With the increased demand for high volume, cost-effective, fiber-reinforced thermoplastic parts, the lack of high throughput systems has become more pronounced. Thermoforming as a method to generate complex shapes from a flat preform is dependable and fast. In order to use readily available, standard unidirectional impregnated thermoplastic tape in this process, a flat perform must be created prior to the thermoforming step. Formerly, creating the preform by hand layup was a time consuming and therefore costly, step. Fiberforge�?s patented RELAY� technology overcomes the challenges of handling thermoplastic prepreg tape and provides a solution through the automated creation of a flat preform, referred to as a Tailored Blank?. Prepreg Slit Tape and Fiber Placement: Developing High Performance Material Delivery Systems for High-Output AFP Lines

There are worldwide activities in developing guidelines and standards for fiber optic sensors. Fiber optic sensors (FOS) are increasingly demanded for structural health monitoring purposes and for measurement of physical and chemical quantities because of their specific features. However, they are not yet widely established for practical use due to a lack of guidelines and confirmed standards. Therefore, there are few groups worldwide which are very active in developing standards for use of FOS in different fields, particularly driven from aircraft industry, oil industry or the necessity to provide sensor systems for health monitoring of structures with a certain level of risk. The benefits of guidelines and/or standards on the way to well-validated and well-specified sensor systems will be presented by means of related examples. The presentation will also give an overview on the state-of-the-art and most relevant activities. Results achieved are discussed.
