Modular and Cost Effective Compact HiL Test Platform for Functional ECU Software Validation

Hardware In Loop (HIL) testing is an important step in software development lifecycle. HiL setup incurs high development costs, extended deployment time and elevated commissioning efforts. These highly complex HiL systems also consume considerable maintenance costs in the long run and due to these factors only limited number of HiL systems are generally deployed for validations. So, increase in number of users can cause a crunch in HiL availability leading to delay in testing and impacting the software release timeline in general. To meet the forementioned shortcomings, a custom-made Test box with sufficient IO’s along with a dedicated and independent processor to run the plant model will serve as a compact HiL. Compact HiL comprises of a rapid prototyping ECU, plant model and a customized test box (with control modules to serve specific purposes – analog, digital, resistance, CAN etc.).

In recent years, there has been an increased emphasis on autonomous driving technologies to improve vehicle road safety amidst rising traffic congestion and the complexities of intersection, jaywalking and diverse road conditions. Therefore, improving the vehicle's handling ability is crucial for safe and efficient traffic navigation, particularly emphasizing collision prevention and safety in unforeseen circumstances. Evaluating safety perspectives in such situations, the lane change event serves as an important measure for addressing the matter and forms the focus of this paper. However, for such new age technology conducting proving ground tests replicating urban conditions is a costly endeavour. Hence, simulation is a better approach which can mimic real traffic conditions, develop control systems, and simulate vehicle handling behaviour, all working together within a closed-loop system.

This research focuses on optimizing vehicle ride and handling performance by utilizing a tuning specifications range. Traditional approaches to refining these aspects involve extensive physical testing, which consumes both time and resources. In contrast, our study introduces a novel methodology leveraging virtual Subjective Rating through driving simulators. This approach aims to significantly reduce tuning time and costs, consequently streamlining overall development expenditures. The core objective is to enhance vehicle ride and handling dynamics, ensuring a superior driving experience for end-users. By meticulously defining and implementing tuning specifications, we aim to fine-tune various parameters affecting performance, including suspension settings and overall vehicle dynamics. In this study, we optimized tuning specifications using advanced software such as Adams/Car and ModeFrontier. Design of experiments and optimizations were conducted in ModeFrontier.

The results of characteristic analysis and comparative research show that the cooling system can obviously reduce the cylinder wall temperature, internal parts and other parts like gaskets to improve the fatigue life of the components. The measured and simulated results like temperature rise of cooling water due to convection heat transfer, pressure drop across the cooling water flow path and delivery air temperature shows the good correlation with the test results.
