Application of Principle Component Analysis to Low Speed Rear Impact - Design for Six Sigma Project at General Motors

This study involves an application of Principal Component Analysis (PCA) conducted in support of a Design for Six Sigma (DFSS) project. Primary focus of the project is to optimize seat parameters that influence Low Speed Rear Impact (LSRI) whiplash performance. During the DFSS study, the project team identified a need to rank order critical design factors statistically and establish their contribution to LSRI performance. It is also required to develop a transfer function for the LSRI rating in terms of test response parameters that can be used for optimization. This statistical approach resulted in a reliable transfer function that can applied across all seat designs and enabled us to separate vital few parameters from several many.

Multi-Disciplinary Robust Optimization for Performances of Noise & Vibration and Impact Hardness & Memory Shake

This paper demonstrates the benefit of using simulation and robust optimization for the problem of balancing vehicle noise, vibration, and ride performance over road impacts. The psychophysics associated with perception of vehicle performance on an impact is complex because the occupants encounter both tactile and audible stimuli. Tactile impact vibration has multiple dimensions, such as impact hardness and memory shake. Audible impact sound also affects occupant perception of the vehicle quality. This paper uses multiple approaches to produce the similar, robust, optimized tuning strategies for impact performance. A Design for Six Sigma (DFSS) project was established to help identify a balanced, optimized solution. The CAE simulations were combined with software tools such as iSIGHT and internally developed Kriging software to identify response surfaces and find optimal tuning.

Exhaust Backpressure Estimation for an Internal Combustion Engine with a Variable Geometry Turbo Charger

Exhaust gas recirculation (EGR) is one of the key approaches applied to reduce emissions for an internal combustion engine. Recirculating a desired amount of EGR requires accurately estimating EGR mass flow. This can be calculated either from the gas flow equation of an orifice, or from the difference between charge air mass flow and fresh air mass flow. Both calculations need engine exhaust pressure as an input variable. This paper presents a method to estimate exhaust pressure for a variable geometry turbo charged diesel engine. The method is accurate and simple to fit production ECU application, therefore, saves cost of using a physical sensor.

Evaluation of Cu-Based SCR/DPF Technology for Diesel Exhaust Emission Control

Recently, a new technology, termed 2-way SCR/DPF by the authors, has been developed by several catalyst suppliers for diesel exhaust emission control. Unlike a conventional emission control system consisting of an SCR catalyst followed by a catalyzed DPF, a wall-flow filter is coated with SCR catalysts for controlling both NOx and PM emissions in a single catalytic converter, thus reducing the overall system volume and cost. In this work, the potential and limitations of the Cu/Zeolite-based SCR/DPF technology for meeting future emission standards were evaluated on a pick-up truck equipped with a prototype light-duty diesel engine.

Late Intake Valve Closing as an Emissions Control Strategy at Tier 2 Bin 5 Engine-Out NOx Level

A fully flexible valve actuation (FFVA) system was developed for a single cylinder research engine to investigate high efficiency clean combustion (HECC) in a diesel engine. The main objectives of the study were to examine the emissions, performance, and combustion characteristics of the engine using late intake valve closing (LIVC) to determine the benefits and limitations of this strategy to meet Tier 2 Bin 5 NOx requirements without after-treatment. The most significant benefit of LIVC is a reduction in particulates due to the longer ignition delay time and a subsequent reduction in local fuel rich combustion zones. More than a 95% reduction in particulates was observed at some operating conditions. Combustion noise was also reduced at low and medium loads due to slower heat release. Although it is difficult to assess the fuel economy benefits of LIVC using a single cylinder engine, LIVC shows the potential to improve the fuel economy through several approaches.

Robust Assessment of USCAR Electrical Connectors Using Standardized Signal-To-Noise

Robust assessment using standardized signal-to-noise (SS/N) is a Design For Six Sigma (DFSS) methodology used to assess the mating quality of USCAR electrical connectors. When the insertion force vs. distance relationship is compared to a standard under varying environmental and system-related noise conditions, the ideal function is transformed into a linear relationship between actual and ideal force at the sample points acquired during the mating displacement. Since the ideal function used in the robust assessment of competing designs has a linear slope of 1 through the origin, the SS/N function used is of the form 10 log (1/σ2), also known as nominal-the-best type 2. Using this assessment methodology, designs are compared, with a higher SS/N indicating lower variation from the standard.

Future Truck Steering Effort Optimization

In an endeavor to improve upon historically subjective and hardware-based steering tuning development, a team was formed to find an optimal and objective solution using Design For Six Sigma (DFSS). The goal was to determine the best valve assembly design within a hydraulic power-steering assist system to yield improved steering effort and feel robustness for all vehicle models in a future truck program. The methodology utilized was not only multifaceted with several Design of Experiments (DOEs), but also took advantage of a CAE-based approach leveraging modeling capabilities in ADAMS for simulating full-vehicle, On-Center Handling behavior. The team investigated thirteen control factors to determine which minimized a realistic, compounded noise strategy while also considering the ideal steering effort function (SEF) desired by the customer. In the end, it was found that response-dependent variability dominated the physics of our valve assembly design concept.

Improving a Vehicle Theft Deterrent System's Communication Using Design for Six Sigma (DFSS)

General Motors' vehicles are designed with an engine immobilizer theft deterrent system. An engine immobilizer theft deterrent system only allows starting of the vehicle engine after assuring the key is the correct key. The communication link from the vehicle to the key is a critical interface for the starting of the engine. This communication link must be reliable. The vehicle theft deterrent system's ability to communicate between the vehicle and transponder in the key is measured by the coupling factor. There are a number of physical interfaces that affect the coupling factor. The focus of this work is to understand the physics and critical design parameters involved in achieving optimal coupling factor to improve the first time quality in future designs. Achieving this objective will lead to designs robust to variances in material and packaging design and result in less testing. The process used in the past on these systems was the Design-Test-Fix approach.

Optimum Design of Hood Ajar Switch For Quality

The Hood ajar sensing system provides customer feedback regarding the latch positional state of hood. If the sensing system is not robust to variation due to manufacturing, thermal conditions, and assembly, diagnostic failures can result. Executing various elements of the design for six sigma process can reduce the potential for diagnostic failures. This paper presents a method for achieving quality improvements by developing transfer functions, and using them for sensitivity and variance analysis. Control parameters were optimized to minimize non-conformal situations in the presence of various noise conditions.

Development of a Rapid Prototyping Controller-based Full-Authority Diesel Engine Controller

A rapid prototyping controller (RPC) based, full-authority, diesel control system is developed, implemented, tested and validated on FTP cycle. As rapid prototyping controller, dSPACE Autobox is coupled with a fast processor based slave for lower level I/O control and a collection of in-house designed interface cards for signal conditioning. The base software set implemented mimics the current production code for a production diesel engine. This is done to facilitate realistic and accurate comparison of production algorithms with new control algorithms to be added on future products. The engine is equipped with all the state-of-the art subsystems found in a modern diesel engine (common rail fuel injection, EGR, Turbocharger etc.).

Modeling Approaches for Premixed Charge Compression Ignition Combustion

The Representative Interactive Flamelet (RIF) - model has established itself as a model well suited for capturing conventional non-premixed combustion in diesel engines. There are concerns about applying the concept to model combustion modes characterized by high degrees of premixing, since it is argued that the fast-chemistry assumption, on which the model is based, breaks down. However, the level of premixing at which this occurs is still not well established. In this paper the model is successfully applied to the so-called Premixed Charge Compression Ignition (PCCI) mode of combustion, characterized by relatively early injection timings, high EGR, and cooled intake air. For very advanced injection timings, an alternative modeling approach is developed.

Development and Optimization of a Small-Displacement Spark-Ignition Direct-Injection Engine - Stratified Operation

Superior fuel economy was achieved for a small-displacement spark-ignition direct-injection (SIDI) engine by optimizing the stratified combustion operation. The optimization was performed using computational analyses and subsequently testing the most promising configurations experimentally. The fuel economy savings are achieved by the use of a multihole injector with novel spray shape, which allows ultra-lean stratification for a wide range of part-load operating conditions without compromising smoke and hydrocarbon emissions. In this regard, a key challenge for wall-controlled SIDI engines is the minimization of wall wetting to prevent smoke, which may require advanced injection timings, while at the same time minimizing hydrocarbon emissions, which may require retarding injection and thereby preventing over-mixing of the fuel vapor.

Combustion Characteristics of a Reverse-Tumble Wall-Controlled Direct-Injection Stratified-Charge Engine

Experimentally obtained combustion responses of a typical reverse-tumble wall-controlled direct-injection stratified-charge engine to operating variables are described. During stratified-charge operation, the injection timing, ignition timing, air-fuel ratio, and levels of exhaust gas recirculation (EGR) generally determine the fuel economy and emissions performance of the engine. A detailed heat-release analysis of the experimental cylinder-pressure data was conducted. It was observed that injection and ignition timings determine the thermal efficiency of the engine by controlling primarily the combustion efficiency of the stratified charge. Hence, combustion phasing is determined by a compromise between work-conversion efficiency and combustion efficiency. To reduce nitric-oxide (NOx) emissions, a reduction in overall air-fuel ratio as well as EGR addition is required.

Experimental and Modeling Evaluations of a Vacuum-Insulated Catalytic Converter

Vehicle evaluations and model calculations were conducted on a vacuum-insulated catalytic converter (VICC). This converter uses vacuum and a eutectic PCM (phase-change material) to prolong the temperature cool-down time and hence, may keep the converter above catalyst light-off between starts. Tailpipe emissions from a 1992 Tier 0 5.2L van were evaluated after 3hr, 12hr, and 24hr soak periods. After a 12hr soak the HC emissions were reduced by about 55% over the baseline HC emissions; after a 24hr soak the device did not exhibit any benefit in light-off compared to a conventional converter. Cool-down characteristics of this VICC indicated that the catalyst mid-bed temperature was about 180°C after 24hrs. Model calculations of the temperature warm-up were conducted on a VICC converter. Different warm-up profiles within the converter were predicted depending on the initial temperature of the device.

Development and Validation of Engine Models Via Automated Dynamometer Tests

An automated engine dynamometer test procedure is developed and mathematical models for the main engine control variables are derived from the resulting data base. The new procedure involves sequential testing at many speed/load conditions for various combinations of air fuel ratio, spark timing and exhaust gas recirculation. The total testing time required for generating the data base of more than 2000 test points is less than twelve hours. An independent transient speed/load test is also conducted for the purpose of validating the engine models. The measured and model predicted data are compared for this test which corresponds to a segment of the EPA urban schedule.

Amendments to the Clean Air Act require the implementation of inspection/maintenance (I/M) programs in areas designated as non-attainment and unable to meet the National Ambient Air Quality Standards by 1982. Current I/M programs have been developed using data representative of pre- and early-catalyst emission control technology. Changes to current emission control systems and electronic computer controlled systems represent new emission control technology. This paper addresses the I/M situation as related to these system changes. Results of tests on a prototype system are presented. Parameter inspection and the utilization of built-in diagnostics on future systems have the potential to maximize the effectiveness of I/M programs.

General Motors Phase II Catalyst System

Three-way catalysts provide a means of catalytically achieving lower NOx emission levels while maintaining good control of HC and CO emissions. However, very accurate control of air-fuel ratio is necessary. The precise air-fuel ratio control required is accomplished by employing a closed loop fuel metering system in conjunction with an exhaust gas sensor and an electronic control unit. To gain production experience with this type of system, General Motors is introducing it on two 1978 engine families sold in California. One is a 2.5 litre L-4 engine and the other is a 3.8 litre V-6 engine. Closed loop controlled carburetors are used on both systems. This paper discusses these 1978 systems. The components used on both systems are described and emission and fuel economy results are reviewed.

The stringent 1978 emission standards of 0.41 gm/mi HC, 3.4 gm/mile CO, and 0.4 gm/mi NOx may require the use of a dual catalytic converter system (reducing and oxidizing catalyst). These emission requirements have been achieved at low mileage with such a system, but it is complex and has exhibited poor durability. This system also results in the loss of fuel economy at the 1978 emission levels.
