AI Enhanced Methods for Virtual Prediction of Short Circuit in Full Vehicle Crash Scenarios

A new artificial intelligence (model order reduction) / finite element coupled approach will be presented for the risk assessment of battery fire during a car crash event. This approach combines standard crash finite element for the main car body with a reduced order model for the battery. Simulation is today used by automotive engineering teams to design lightweight vehicle bodies fulfilling vehicle safety regulations. Legislation is rapidly evolving to accommodate the growing electrical vehicle market share and is considering additional battery safety requirements. The focus is on avoiding internal short circuit due to internal damage within a cell which may result in a fire hazard. Assessing short circuit risk in CAE at the vehicle level is complex as there involves phenomena at different scales. The vehicle deforms on a macroscale level during the impact event.

Crash and Statics Simulation of Short Fiber Reinforced Polymers in ESI Virtual Performance Solution Taking into Account Manufacturing Effects

The present contribution will present how local micromechanical properties can be used in an industrial way to assess the crash performance of parts made of short fiber reinforced polymers. To this end, local information about the material structure, predicted by a Manufacturing Process Simulation (MPS), is transferred and mapped automatically on the performance composite part model. The homogenization and mapping techniques will be presented for elastic and nonlinear application fields. Short fiber reinforced injected thermoplastics are widely used in the automotive industry in mass production. Reliable prediction of the performance of short fiber reinforced thermoplastics by simulation for statics and crash simulation can be achieved only by accounting for the full manufacturing process coming from process simulation software.

Distortion Optimization through Welding Simulation in Electric Vehicle Aluminum Assemblies

Electric vehicle makers have largely relied on aluminum to make their cars lighter in hopes of offsetting the weight of the battery pack and reducing overall weight. Distortion of Aluminum welding is a big issue due to Aluminum’s high coefficient of expansion ratios. This paper presents an effective numerical approach to minimize weld-induced distortion in Electrical Vehicle Aluminum assembly structures using welding sequence optimization. A numerical optimization framework based on genetic algorithms and Finite Element Analysis (FEA) is developed and implemented. The shrinkage method calibrated using transient approach, is used for the weld sequence optimization to reduce the computation time. The optimization results show that the proposed calibration approach can contribute substantially to reduce distortion by optimizing weld sequences. It enhances final aluminum assembly quality while facilitating and accelerating design and development.

Combining Modeling Methods to Accurately Predict Wind Noise Contribution

Recent developments in the prediction of the contribution of wind noise to the interior SPL have opened a realm of new possibilities. The main physical mechanisms related to noise generation within a turbulent flow and the vibro-acoustic transmission through the vehicle greenhouse is nowadays better understood. Several simulation methods such as CFD, FEM, BEM, FE/SEA Coupled and SEA can be coupled together to represent the physical phenomena involved. The main objective being to properly represent the convective and acoustic component within the turbulent flow to ensure proper computation of the wind noise contribution to the interior SPL of a vehicle.

Fast and Efficient Detection of Shading of the Objects

The human thermal comfort, which has been a subject of extensive research, is a principal objective of the automotive climate control system. Applying the results of research studies to the practical problems require quantitative information of the thermal environment in the passenger compartment of a vehicle. The exposure to solar radiation is known to alter the thermal environment in the passenger compartment. A photovoltaic-cell based sensor is commonly used in the automotive climate control system to measure the solar radiation exposure of the passenger compartment of a vehicle. The erroneous information from a sensor however can cause thermal discomfort to the occupants. The erroneous measurement can be due to physical or environmental parameters. Shading of a solar sensor due to the opaque vehicle body elements is one such environmental parameter that is known to give incorrect measurement.

Simulation Based Solutions for Industrial Manufacture of Large Infusion Composite Parts

Today, LRI is a proven manufacturing technology for both small and large scale structures (e.g. sailboats) where, in most cases, experience and limited prototype experimentation is sufficient to get a satisfactory design. However, large scale aerospace (and other) structures require reproducible, high quality, defect free parts, with excellent mechanical performance. This requires precise control and knowledge of the preforming (draping and manufacture of the composite fabric preforms), their assembly and the resin infusion. The INFUCOMP project is a multi-disciplinary research project to develop necessary Computer Aided Engineering (CAE) tools for all stages of the LRI manufacturing process. An ambitious set of developments have been undertaken that build on existing capabilities of leading drape and infusion simulation codes available today. Currently the codes are only accurate for simple drape problems and infusion analysis of RTM parts using matched metal molds.

Switching Roller Finger Follower Meets Lifetime Passenger Car Durability Requirements

An advanced variable valve actuation (VVA) system is characterized following end-of-life testing to enable fuel economy solutions for passenger car applications. The system consists of a switching roller finger follower (SRFF) combined with a dual feed hydraulic lash adjuster and an oil control valve that are integrated into a four cylinder gasoline engine. The SRFF provides discrete valve lift capability on the intake valves. The motivation for designing this type of VVA system is targeted to improve fuel economy by reducing the air pumping losses during part load engine operation. This paper addresses the durability of a SRFF for meeting passenger car durability requirements. Extensive durability tests were conducted for high speed, low speed, switching, and cold start operation. High engine speed test results show stable valvetrain dynamics above 7000 engine rpm. System wear requirements met end-of-life criteria for the switching, sliding, rolling and torsion spring interfaces.

Industrial requirements imply optimizing the development cycle, reducing manufacturing costs and reaching marketable product maturity as fast as possible. The design stage often involves multiple sites and various partners. In this context, the use of computer simulation becomes absolutely necessary to meet industrial needs. Nevertheless, this activity can be effective only if it is integrated correctly in the industrial organization. In the aeronautical and space systems industry, mechanical specifications often require the use of composites reinforced by continuous carbon fibers. The goal of this article is to describe how, on a time frame of nearly twenty years, a series of scientific and technical tasks were carried out in partnership in order to develop, validate and implement Resin Transfer Molding (RTM) flow simulation and cure analysis for high performance composites. The research stage started at the university in 1991.

Application of the Hybrid FE-SEA Method to Predict Sound Transmission Through Complex Sealing Systems

Currently, the use of numerical and analytical tools during a vehicle development is extensive in the automotive industry. This assures that the required performance levels can be achieved from the early stages of development. However, there are some aspects of the vibro-acoustic performance of a vehicle that are rarely assessed through numerical or analytical analysis. An example is the modeling of sound transmission through vehicle sealing systems. In this case, most of the investigations have been done experimentally, and the analytical models available are not sufficiently accurate. In this paper, the modeling of the sound transmission through a vehicle door seal is presented. The study is an extension of a previous work in which the applicability of the Hybrid FE-SEA method was demonstrated for predicting the TL of sealing elements.

Exhaust Valve & Valve Seat Insert – Development for an Industrial LPG Application

Automotive engines are regularly utilized in the material handling market where LPG is often the primary fuel used. When compared to gasoline, the use of gaseous fuels (LPG and CNG) as well as alcohol based fuels, often result in significant increases in valve seat insert (VSI) and valve face wear. This phenomenon is widely recognized and the engine manufacturer is tasked to identify and incorporate appropriate valvetrain material and design features that can meet the ever increasing life expectations of the end-user. Alternate materials are often developed based on laboratory testing – testing that may not represent real world usage. The ultimate goal of the product engineer is to utilize accelerated lab test procedures that can be correlated to field life and field failure mechanisms, and then select appropriate materials/design features that meet the targeted life requirements.

Safety Analysis of Software-intensive Motion Control Systems

The auto industry has had decades of experience with designing safe vehicles. The introduction of highly integrated features brings new challenges that require innovative adaptations of existing safety methodologies and perhaps even some completely new concepts. In this paper, we describe some of the new challenges that will be faced by all OEMs and suppliers. We also describe a set of generic top-level potential hazards that can be used as a starting point for the Preliminary Hazard Analysis (PHA) of a vehicle software-intensive motion control system. Based on our experience with the safety analysis of a system of this kind, we describe some general categories of hazard causes that are considered for software-intensive systems and can be used systematically in developing the PHA.

Concept and Implementation of a Robust HCCI Engine Controller

General Motors recently demonstrated two driveable test vehicles powered by a Homogeneous Charge Compression Ignition (HCCI) engine. HCCI combustion has the potential of a significant fuel economy benefit with reduced after-treatment cost. However, the biggest challenge of realizing HCCI in vehicle applications is controlling the combustion process. Without a direct trigger mechanism for HCCI's flameless combustion, the in-cylinder mixture composition and temperature must be tightly controlled in order to achieve robust HCCI combustion. The control architecture and strategy that was implemented in the demo vehicles is presented in this paper. Both demo vehicles, one with automatic transmission and the other one with manual transmission, are powered by a 2.2-liter HCCI engine that features a central direct-injection system, variable valve lift on both intake and exhaust valves, dual electric camshaft phasers and individual cylinder pressure transducers.

Dynamic Spot Weld Testing

Static and dynamic strength tests were performed on spot welded specimens made of dual-phase (DP) 780 and mild steels (DQSK). Lap-shear (LS) and cross-tension (CT) as well as a new mixed mode specimen were studied using MTS hydraulic universal testing machine for static tests and drop weight tower for dynamic tests. Three weld nugget sizes were made for each steel and CT and LS. DP780 with one weld size was also tested in mixed mode. Load and displacement as functions of time and fracture mode of the spot welds were recorded. Representative data are reported in this paper.

Using a Co-simulation Framework to Enable Software-in-the-Loop Powertrain System Development

The Advanced Engineering (AE) group within General Motors Powertrain (GMPT) develops next generation engines and transmissions for automotive and marine products. As a research organization, AE needs to prototype design ideas quickly and inexpensively. To this end, AE has embraced model-based development techniques and is currently investigating the benefits of software in-the-loop (SIL) testing. The underlying obstacle faced in developing a practical SIL system lays in the ability to integrate a plant model with sufficient fidelity together with target application software. ChiasTek worked with AE utilizing their CosiMate tool chain to eliminate these barriers and delivered a flexible SIL system simulation solution.

Robust Analysis of Clamp Load Loss in Aluminum Threads due to Thermal Cycling

A DFSS study identified a new mechanism for clamp load loss in aluminum threads due to thermal cycling. In bolted joints tightened to yield, the difference in thermal expansion between the aluminum and steel threads can result in a loss of clamp load with each thermal cycle. This clamp load loss is significantly greater than the loss that can be explained by creep alone. A math model was created and used to conduct a robust analysis. This analysis led to an understanding of the design factors necessary to reduce the cyclic clamp load loss in the aluminum threads. This understanding was then used to create optimized design solutions that satisfy constraints common to powertrain applications. Estimations of clamp load loss due to thermal cycling from the math model will be presented. The estimates of the model will be compared to observed physical test data. A robust analysis, including S/N and mean effect summary will be presented.

Springback Prediction Improvement Using New Simulation Technologies

Springback is a major concern in stamping of advanced high strength steels (AHSS). The existing computer simulation technology has difficulty predicting this phenomenon accurately even though it is well developed for formability simulations. Great efforts made in recent years to improve springback predictions have achieved noticeable progress in the computational capability and accuracy. In this work, springback simulation studies are conducted using FEA software LS-DYNA®. Various parametric sensitivity studies are carried out and key variables affecting the springback prediction accuracy are identified. Recently developed simulation technologies in LS-DYNA® are implemented including dynamic effect minimization, smooth tool contact and newly developed nonlinear isotropic/kinematic hardening material models. Case studies on lab-scale and full-scale industrial parts are provided and the predicted springback results are compared to the experimental data.

Prediction of Brake System Performance during Race Track/High Energy Driving Conditions with Integrated Vehicle Dynamics and Neural-Network Subsystem Models

In racetrack conditions, brake systems are subjected to extreme energy loads and energy load distributions. This can lead to very high friction surface temperatures, especially on the brake corner that operates, for a given track, with the most available traction and the highest energy loading. Individual brake corners can be stressed to the point of extreme fade and lining wear, and the resultant degradation in brake corner performance can affect the performance of the entire brake system, causing significant changes in pedal feel, brake balance, and brake lining life. It is therefore important in high performance brake system design to ensure favorable operating conditions for the selected brake corner components under the full range of conditions that the intended vehicle application will place them under. To address this task in an early design stage, it is helpful to use brake system modeling tools to analyze system performance.

Local Mechanical Property Variations of AZ31B Magnesium Sheet due to Elevated Temperature Forming

The influence of elevated temperature forming on local mechanical properties of AZ31B magnesium (Mg) sheet material was investigated. The Mg sheet was formed into a closure component with high temperature gas pressure at 485°C. Miniature tensile testing specimens were cut from selected areas of the component where different levels of thinning occurred. The specimens were strained in tension to fracture using a miniature tensile stage. The two-dimensional strain distribution in the necking region along with true stress-true strain curves were computed using a digital image correlation technique to assess the influence of the forming-induced thinning on tensile strength and percent elongation at fracture.

Closed Loop Pressure Control System Development for an Automatic Transmission

This paper presents the development of a transmission closed loop pressure control system. The objective of this system is to improve transmission pressure control accuracy by employing closed-loop technology. The control system design includes both feed forward and feedback control. The feed forward control algorithm continuously learns solenoid P-I characteristics. The closed loop feedback control has a conventional PID control with multi-level gain selections for each control channel, as well as different operating points. To further improve the system performance, Robust Optimization is carried out to determine the optimal set of control parameters and controller hardware design factors. The optimized design is verified via an L18 experiment on spin dynamometer. The design is also tested on vehicle.

Shudder Durability of a Wet Launch Clutch Part I – Thermal Study and Development of Durability Test Profile

Under the initiative of the United States Council for Automotive Research LLC (USCAR§) Transmission Working Group, a collaborative effort was made with LuK USA LLC to study the influence of the friction interface parameters on the shudder durability of a wet launch clutch. A test bench was designed. Clutch configurations with different combinations of four friction materials (A, B, C and D), three groove patterns (waffle, radial and waffle–parallel) and two separator plate conditions (nitrided and non–nitrided) were considered. Considerable improvement in performance was seen by changing from CVT fluid* to DCT fluid*. A thermal analysis based on thermal model predictions and measurement correlations was conducted. Comparisons of clutch configurations with four and five friction plates were done. The waffle and radial groove pattern showed better heat transfer than the waffle–parallel groove pattern.
