Age-Specific Injury Risk Curves for Distributed, Anterior Thoracic Loading of Various Sizes of Adults Based on Sternal Deflections

Injury Risk Curves are developed from cadaver data for sternal deflections produced by anterior, distributed chest loads for a 25, 45, 55, 65 and 75 year-old Small Female, Mid-Size Male and Large Male based on the variations of bone strengths with age. These curves show that the risk of AIS ≥ 3 thoracic injury increases with the age of the person. This observation is consistent with NASS data of frontal accidents which shows that older unbelted drivers have a higher risk of AIS ≥ 3 chest injury than younger drivers.

Data-Driven Driving Skill Characterization: Algorithm Comparison and Decision Fusion

By adapting vehicle control systems to the skill level of the driver, the overall vehicle active safety provided to the driver can be further enhanced for the existing active vehicle controls, such as ABS, Traction Control, Vehicle Stability Enhancement Systems. As a follow-up to the feasibility study in [1], this paper provides some recent results on data-driven driving skill characterization. In particular, the paper presents an enhancement of discriminant features, the comparison of three different learning algorithms for recognizer design, and the performance enhancement with decision fusion. The paper concludes with the discussions of the experimental results and some of the future work.

Robust Analysis of Clamp Load Loss in Aluminum Threads due to Thermal Cycling

A DFSS study identified a new mechanism for clamp load loss in aluminum threads due to thermal cycling. In bolted joints tightened to yield, the difference in thermal expansion between the aluminum and steel threads can result in a loss of clamp load with each thermal cycle. This clamp load loss is significantly greater than the loss that can be explained by creep alone. A math model was created and used to conduct a robust analysis. This analysis led to an understanding of the design factors necessary to reduce the cyclic clamp load loss in the aluminum threads. This understanding was then used to create optimized design solutions that satisfy constraints common to powertrain applications. Estimations of clamp load loss due to thermal cycling from the math model will be presented. The estimates of the model will be compared to observed physical test data. A robust analysis, including S/N and mean effect summary will be presented.

Local Mechanical Property Variations of AZ31B Magnesium Sheet due to Elevated Temperature Forming

The influence of elevated temperature forming on local mechanical properties of AZ31B magnesium (Mg) sheet material was investigated. The Mg sheet was formed into a closure component with high temperature gas pressure at 485°C. Miniature tensile testing specimens were cut from selected areas of the component where different levels of thinning occurred. The specimens were strained in tension to fracture using a miniature tensile stage. The two-dimensional strain distribution in the necking region along with true stress-true strain curves were computed using a digital image correlation technique to assess the influence of the forming-induced thinning on tensile strength and percent elongation at fracture.

Design and CFD Analysis of an NHRA Funny Car Body

This paper describes the methodology used to design and perform a CFD analysis of a Chevrolet Impala SS Funny Car body. This body was designed for the purpose of making it available for teams to race it in the National Hot Rod Association (NHRA) drag racing series beginning with the 2007 race season. Several challenges were presented in this project: (1) This was the first time a General Motors drag racing body for use in professional classes (Funny Car or otherwise) was ever designed in CAD. (2) The body was originally designed as a 2007 Chevrolet Monte Carlo. After the tooling was completed, changes in Chevrolet’s product lineup required that the body be changed to a 2007 Impala SS. (3) Budget constraints precluded CFD analysis until after the bodies were already being manufactured. There were several teams that raced the new body during the 2007 race season. One of these teams won the Funny Car Driver’s Championship.

High Capacity Electric A/C Compressor with Integrated Inverter for Hybrid Automotive and Commercial Vehicles

The market growth for electric-hybrid passenger vehicles has been very significant and is expected to reach nearly 25% of all vehicles sold in the US by 2015. Hybrid commercial vehicles are also being developed by several OEM's. This paper discusses the progress of Delphi Thermal Systems in developing an integrated electric compressor drive with high cooling capacity (9 kW+), sufficient for large hybrid SUV's and commercial vehicles such as Class 8 tractors with sleeper. An important driver for use of the electric compressor in the hybrid truck application is the reduction of engine idling time while maintaining comfort in the cab or sleeper. Design details of a compact 5 kW SPM motor, its inverter drive, and issues related to its integration into the compressor housing are described. Test results are given confirming excellent performance.

A Unified Approach to Forward and Lane-Change Collision Warning for Driver Assistance and Situational Awareness

A unified approach to collision warning due to in-lane and neighboring traffic is presented. It is based on the concept of velocity obstacles, and is designed to alert the driver of a potential front collision and against attempting a dangerous lane change maneuver. The velocity obstacle represents the set of the host velocities that would result in collision with the respective static or moving vehicle. Potential collisions are simply determined when the velocity vector of the host vehicle penetrates the velocity obstacle of a neighboring vehicle. The generality of the velocity obstacle and its simplicity make it an attractive alternative to competing warning algorithms, and a powerful tool for generating collision avoidance maneuvers. The velocity obstacle-based warning algorithm was successfully tested in simulations using real sensor data collected during the Automotive Collision Avoidance System Field Operational Test (ACAS FOT) [10].

Superelement, Component Mode Synthesis, and Automated Multilevel Substructuring for Rapid Vehicle Development

This paper presents the new techniques/methods being used for the rapid vehicle development and system level performance assessment. It consists of two parts: the first part presents the automated multilevel substructuring (AMLS) technique, which greatly reduces the computational demands of larger finite element models with millions of degrees of freedom(DOF) and extends the capabilities to higher frequencies and higher level of accuracy; the second part is on the superelement in conjunction with the Component Mode Synthesis (CMS) and also Automated Component Mode Synthesis (ACMS) techniques. In superelement, a full vehicle model is divided into components such as Body-in-white, Front cradle/chassis, Rear cradle/chassis, Exhaust, Engine, Transmission, Driveline, Front suspension, Rear suspension, Brake, Seats, Instrument panel, Steering system, tires, etc. with each piece represented by reduced stiffness, mass, and damping matrices.

Hybrid Technique Based on Finite Element and Experimental Data for Automotive Applications

This paper presents the hybrid technique application in identifying the noise transfer paths and the force transmissibility between the interfaces of the different components in the vehicle. It is the stiffness based formulation and is being applied for the low to mid frequency range for the vibration and structure borne noise. The frequency response functions such as dynamic compliance, mobility, inertance, and acoustic sensitivity, employed in the hybrid method, can either be from the test data or finite element solution or both. The Source-Path-Receiver concept is used. The sources can be from the road surface, engine, transmission, transfer case, prop-shaft, differential, rotating components, chain drives, pumps, etc., and the receiver can be driver/passenger ears, steering column, seats, etc.

Expanding the Application of Magnesium Components in the Automotive Industry: A Strategic Vision

There is an increasing global realization about the need for fuel efficient vehicles. An inexpensive way to accomplish this is through mass reduction, and one of the most effective ways that this can occur is through substituting current materials with magnesium, the lightest structural metal. This document describes the results of a U.S. Automotive Materials Partnership (USAMP) sponsored study [1] that examines why magnesium use has only grown 10% per year and identifies how to promote more widespread commercial applications beyond the 5-6 kg of component currently in vehicles. The issues and concerns which have limited magnesium use are discussed via a series of research and development themes. These address concerns associated with corrosion, fastening, and minimal metalworking/non-traditional casting processing. The automotive and magnesium supplier industries have only a limited ability to develop implementation-ready magnesium components.

Bolt-load Retention Testing of Magnesium Alloys for Automotive Applications

For automotive applications at elevated temperatures, the need for sufficient creep resistance of Mg alloys is often associated with retaining appropriate percentages of initial clamp loads in bolt joints. This engineering property is often referred to as bolt-load retention (BLR); BLR testing is a practical method to quantify the bolt load with time for engineering purposes. Therefore, standard BLR test procedures for automotive applications are desired. This report summarizes the effort in the Structural Cast Magnesium Development (SCMD) project under the United States Automotive Materials Partnership (USAMP), to provide a technical basis for recommending a general-purpose and a design-purpose BLR test procedures for BLR testing of Mg alloys for automotive applications. The summary includes results of factors influencing BLR and related test techniques from open literature, automotive industry and research carried out in this laboratory project.

The USAMP Magnesium Powertrain Cast Components Project

Over the past five years, the US Automotive Materials Partnership (USAMP) has brought together representatives from DaimlerChrysler, General Motors, Ford Motor Company and over 40 other participant companies from the Mg casting industry to create and test a low-cost, Mg-alloy engine that would achieve a 15 - 20 % Mg component weight savings with no compromise in performance or durability. The block, oil pan, and front cover were redesigned to take advantage of the properties of both high-pressure die cast (HPDC) and sand cast Mg creep- resistant alloys. This paper describes the alloy selection process and the casting and testing of these new Mg-variant components. This paper will also examine the lessons learned and implications of this pre-competitive technology for future applications.

High Performance Vehicle Chassis Structure for NVH Reduction

The main objective of this paper was to determine if the vehicle performance can be maintained with a reduced mass cradle structure. Aluminum and magnesium cradles were compared with the baseline steel cradle. First, the steel chassis alone is analyzed with the refined finite element model and validated with experimental test data for the frequencies, normal modes, stiffnesses and the drive-point mobilities at various attachment mount/bushing locations. The superelement method in conjunction with the component mode synthesis (CMS) technique was used for each component of the vehicle such as Body-In-White, Instrument Panel, Steering Column Housing & Wheel, Seats, Cradles, CRFM, etc. After assemblage of all the superelements, analysis was carried out by changing the front and rear cradle gauges and the material properties. The drive-point mobility response was computed at various locations and the noise (sound pressure) level was calculated at the driver and passenger ears.

Wear Test Method for Developing Plastic Materials for Applications Wherein a Plastic Part is Rotating or Reciprocating Against a Metal Surface

The wear test introduced in this paper can be used to determine and rank PV (pressure time velocity) capability of plastic materials for applications where a plastic part is rotating or reciprocating against a metal surface. It provides an accelerated test method to evaluate the wear performance of plastic materials. A single test can provide tribological information at multiple PV conditions. The tribological information obtained from this method includes coefficient of friction, PV (pressure times velocity) limits, and interface temperature profile. This test is currently used by General Motors Corporation to develop plastic materials for transmission thrust washer and dynamic seal applications. The test is running in two sequences (A & B), capable of a PV range from 50,000 psi-ft/min 500,000 psi-ft/min, under dry conditions. The PV steps in sequence A are combinations of high pressure and low velocity - for applications where high loads are expected, such as thrust washers.

The Structural Cast Magnesium Development Project is a jointly sponsored effort by the US Department of Energy (DOE) and the US Council for Automotive Research (USCAR) Automotive Metals Division (AMD) to identify and resolve technical and manufacturing issues that limit the light weighting opportunities of applying large-scale structural cast magnesium automotive components. This project, which began in the end of year 2001, comprises General Motors, Ford, DaimlerChrysler and thirty-four other North America companies and organizations. The project has its overall objective set to determine the technical feasibility and practicality of producing and implementing a one-piece front engine cradle casting. This paper provides an overview of the project scopes and up-to-date accomplishments.

Development of the 2006 Corvette Z06 Structural Cast Magnesium Crossmember

Since its very beginning in 1953, Corvette has been a pioneer in light weight material applications. The new 6th generation corvette high performance Z06 model required aggressive weight savings to achieve its performance and fuel economy targets. In addition to aluminum body structure and some carbon fiber components, the decision to use a magnesium front crossmember was identified to help achieve the targets. An overview of the Structural Cast Magnesium Development (SCMD) project will be presented which will provide information on key project tasks. Project focus was to develop the science and technical expertise to manufacture and validate large structural magnesium castings, which provide a weight reduction potential of 35 percent with respect to aluminum. The die cast magnesium cradle is being produced from a Mg-Al-RE alloy, designated AE44, for high temperature creep and strength performance as well as casting ductility requirements.

“Multi Vector” Field of View Design Tool

A multi vector design tool to accurately predict instrument panel obscuration was developed to insure that critical legal displays in vehicles are not obscured. The concept provides for a computer generated light source shaped to replicate the human eyes. The light source is then projected onto a 3D math based arrangement and the resultant shadows are visible on the instrument panel surface and its displays. Design studios require criteria for the placement of the instrument cluster gages and displays, various controls, switches, and steering column stalks before an interior theme can be completed. Therefore, instrument panel obscuration and visibility must be determined early in the design process. The obscured areas are a function of the instrument panel surface, steering wheel rim, hub, spokes, and the location of the driver's eyes. This light source method allows engineers and designers the ability to quickly determine obscured areas.

Progress Toward a Magnesium-Intensive Engine: The USAMP Magnesium Powertrain Cast Components Project

The US Automotive Materials Partnership (USAMP) and the US Department of Energy launched the Magnesium Powertrain Cast Components Project in 2001 to determine the feasibility and desirability of producing a magnesium-intensive engine; a V6 engine with a magnesium block, bedplate, oil pan, and front cover. In 2003 the Project reached mid-point and accomplished a successful Decision Gate Review for entry into the second half (Phase II) of the Project. Three tasks, comprising Phase I were completed: (1) evaluation of the most promising low-cost, creep-resistant magnesium alloys, (2) design of the engine components using the properties of the optimized alloys and creation of cost model to assess the cost/benefit of the magnesium-intensive engine, and (3) identification and prioritization of scientific research areas deemed by the project team to be critical for the use of magnesium in powertrain applications.

Evaluation of Different Countermeasures and Packaging Limits for the FMVSS201U

Different countermeasure designs for reducing the HIC (d) and to comply with FMVSS201U have been evaluated in many component-level studies by suppliers and OEMs. This study presents guidelines to support future countermeasure and interior designs. FMVSS201U has changed the way OEMs design interiors of the vehicles today. Most recently, much more work is being done to find ways to design interiors of the vehicles that comply with FMVSS201U while keeping the interiors aesthetically pleasing, attaining driver comfort and meeting driver visibility requirements. Introduction of side-rail airbags has further affected countermeasure design and packaging. This study focuses on several countermeasure designs in the side-rail region as used in a mid-sized vehicle implemented to meet FMVSS201U requirements and their efficiency with respect to Head Injury Criterion (HIC) reduction given a fixed packaging space.

Forward Collision Warning: Preliminary Requirements for Crash Alert Timing

Forward collision warning (FCW) systems are intended to provide drivers with crash alerts to help them avoid or mitigate rear-end crashes. To facilitate successful deployment of FCW systems, the Ford-GM Crash Avoidance Metrics Partnership (CAMP) developed preliminary minimum functional requirements for FCW systems implemented on light vehicles (passenger cars, light trucks, and vans). This paper summarizes one aspect of the CAMP results: minimum requirements and recommendations for when to present rear-end crash alerts to the driver. These requirements are valid over a set of kinematic conditions that are described, and assume successful tracking and identification of a legitimate crash threat. The results are based on extensive closed-course human factors testing that studied drivers' last-second braking preferences and capabilities. The paper reviews the human factors testing, modeling of results, and the computation of FCW crash alert timing requirements and recommendations.
