Benefits and Application Limits of Phenolic Piston Material in Opposed Piston Calipers

The use of reinforced phenolic composite material in application to hydraulic pistons for brake calipers has been well established in the industry – for sliding calipers. For decades, customers have enjoyed lower brake fluid temperatures, mass savings, improved corrosion resistance, and smoother brake operation (less judder). However, some persistent concerns remain about the use of phenolic materials for opposed piston calipers. The present work explores two key questions about phenolic piston application in opposed piston calipers. Firstly, do opposed piston calipers see similar benefits? Do high performance aluminum bodied calipers, where the piston may no longer be a dominant heat flow path into the fluid (due to a large amount of conduction and cooling enabled by the housing), still enjoy fluid temperature reductions? Are there still benefits for judder with the much shorter length to diameter ratio the pistons have in these applications?

Braking with a Trailer and Mountain Pass Descent

A truly strange – but very interesting – juxtaposition of thought occurs when considering the “Voice Of Customer” deceleration needs for towing heavy trailers in mountainous regions, and the seemingly very different area of sizing brakes for Battery Electric Vehicles (BEV) and other regenerative braking-intensive vehicle applications. The common threads between these two very different categories of vehicles include (a) heavy dependence on the powertrain and other non-brake sources of energy loss to control the speed of the vehicle on the grade and ensure adequate capacity of the brake system, (b) a need to consider descent conditions where towing a heavy trailer is feasible (in the case of heavy trailer towing) or initiating a descent with a full state of charge is realistic (in the case of BEVs), which forces consideration of different descents versus the typical (for brake engineers) mountain peak descent.

A System Safety Perspective into Chevy Bolt’s One Pedal Driving

The Chevy Bolt’s One Pedal Driving feature is a new electrification propulsion enhancement that allows the driver to accelerate, decelerate and hold their vehicle stationary by just using the accelerator pedal. With this new feature, the driver is relieved of having to switch between pressing the accelerator pedal and brake pedal to slow, stop and hold the vehicle stationary. While this feature provides a convenience to the driver, it also presents a paradigm shift in driver engagement and control system responsibility for executing certain functions that the driver was traditionally responsible to perform. Various system safety techniques were involved in the development of such a feature both from a traditional functional safety perspective as well as a Safety of the Intended Functionality (SOTIF) perspective.

Strain Rate Effect on Martensitic Transformation in a TRIP Steel Containing Carbide-Free Bainite

Adiabatic heating during plastic straining can slow the diffusionless shear transformation of austenite to martensite in steels that exhibit transformation induced plasticity (TRIP). However, the extent to which the transformation is affected over a strain rate range of relevance to automotive stamping and vehicle impact events is unclear for most third-generation advanced high strength TRIP steels. In this study, an 1180MPa minimum tensile strength TRIP steel with carbide-free bainite is evaluated by measuring the variation of retained austenite volume fraction (RAVF) in fractured tensile specimens with position and strain. This requires a combination of servo-hydraulic load frame instrumented with high speed stereo digital image correlation for measurement of strains and ex-situ synchrotron x-ray diffraction for determination of RAVF in fractured tensile specimens.

Constitutive Modeling and Thermomechanical Fatigue Life Predictions of A356-T6 Aluminum Cylinder Heads Considering Ageing Effects

Cast aluminum alloys are frequently used as materials for cylinder head applications in internal combustion gasoline engines. These components must withstand severe cyclic mechanical and thermal loads throughout their lifetime. Reliable computational methods allow for accurate estimation of stresses, strains, and temperature fields and lead to more realistic Thermomechanical Fatigue (TMF) lifetime predictions. With accurate numerical methods, the components could be optimized via computer simulations and the number of required bench tests could be reduced significantly. These types of alloys are normally optimized for peak hardness from a quenched state that maximizes the strength of the material. However due to high temperature exposure, in service or under test conditions, the material would experience an over-ageing effect that leads to a significant reduction in the strength of the material.

Electrified Drive-Unit Parametric Mechanical-Loss Model Development and Calibration

As the automotive industry vies to meet progressively more stringent global CO2 regulations in a cost-effective manner, electrified drive system cost and losses must be reduced. To this end, a parametric Drive Unit (DU) mechanical-loss model was developed to aid in the design and development of electrified propulsion systems, where the total propulsion system cost and DU losses can be directly linked (e.g., Hybrid Electric Vehicle (HEV) motor/inverter/engine content, or Battery Electric Vehicle (BEV) battery size). Many DUs for electrified propulsion systems are relatively “simple” drive systems, consisting of gears, bearings, shafts, lip seals, and an electric motor(s), but without clutches, high-pressure lube systems, or chains/belts as found in conventional automatic transmissions. The DU loss model described in this paper studies these simple DUs, with the mechanical losses dissected into 10 loss components.

Tooling Effects on Edge Stretchability of AHSS in Mechanical Punching

Edge stretchability reduction induced by mechanical trimming is a critical issue in advanced high strength steel applications. In this study, the tooling effects on the trimmed edge damage were evaluated by the specially designed in-plane hole expansion test with the consideration of three punch geometries (flat, conical, and rooftop), three cutting clearances (6%, 14%, and 20%) and two materials grades (DP980 and DP1180). Two distinct fracture initiation modes were identified with different testing configurations, and the occurrence of each fracture mode depends on the tooling configurations and materials grades. Digital Image Correlations (DIC) measurements indicate the materials are subject to different deformation modes and the various stress conditions, which result in different fracture initiation locations.

Brake System Design for Dedicated BEV Architectures

As fossil fuels dwindle and more electric vehicles enter the market, there is an opportunity to reevaluate the standard brake system. This paper will discuss and compare the differences in brake system sizing between a non-regenerative braking internal combustion engine vehicle and a dedicated battery electric vehicle with regenerative braking. It will use a model derived from component dynamometer testing and vehicle test data of a mid-size production vehicle. The model will be modified for the mass and regenerative braking capabilities of a battery electric vehicle. The contribution of regenerative braking energy will be analyzed and compared to show its impact on component sizing, thermal sizing, and lining life. The detailed design study will calculate the parameters for caliper, rotor design, actuation, etc., that are optimized for 100% regen enabled vehicles.

Modeling Response Time of Next Generation Electric Brake Boosters

In the course of this paper, a model suitable for studying the performance - in terms of response time, current draw, and peak pressure capacity - of an electric booster-based brake system is introduced. Some discussion about the need the model is attempting to fulfill and how it fits into the vehicle development process is offered, before explaining the model in full. The equations describing the physics of the model are presented, and an explanation of how the elements of the model are integrated together into an easy to use, fast-running spreadsheet environment is given. Case study examples, validating the model against physical test (hardware in the loop) test results are shown, followed by sensitivity studies testing how changing parameters such as caliper Pressure-Volume curves, hydraulic system flow characteristics, voltage supply, and temperature conditions affect performance.

Modeling Articulated Brake Component Wear to Assist with Routing Decisions

Very few activities the brake engineer engages in can induce as much vexation as trying to find a satisfying routing for the flexible brake components such as hoses, wheel speed sensors, and electric parking brake cables. Ever increasing wheel end content, ever decreasing space, more complex suspensions, and bulkier (but lighter weight) suspension components provide quite the morass through which the components must be routed through. When routing is finalized - and free of any major issues - there frequently remains some combinations of articulation position and component tolerances that allow a light “friendly” touch between components (such as a sensor wire and a surface of a bracket or strut tube), or near misses where clearance exists but raises “what if” questions around what would happen if the tolerances would stack up slightly differently on another vehicle.

Initial Comparisons of Friction Stir Spot Welding and Self Piercing Riveting of Ultra-Thin Steel Sheet

Due to the limitations on resistance spot welding of ultra-thin steel sheet (thicknesses below 0.5 mm) in high-volume automotive manufacturing, a comparison of friction stir spot welding and self-piercing riveting was performed to determine which process may be more amenable to enabling assembly of ultra-thin steel sheet. Statistical comparisons between mechanical properties of lap-shear tensile and T-peel were made in sheet thickness below 0.5 mm and for dissimilar thickness combinations. An evaluation of energy to fracture, fracture mechanisms, and joint consistency is presented.

Numerical Study of Twist Spring-back Control with an Unbalanced Post-stretching Approach for Advanced High Strength Steel

Twist spring-back would interfere with stamping or assembling procedures for advanced high strength steel. A “homeopathic” resolution for controlling the twist spring-back is proposed using unbalanced post-stretching configuration. Finite element forming simulation is applied to evaluate and compare the performance for each set of unbalanced post-stretching setup. The post-stretching is effectuated by stake bead application. The beads are separated into multiple independent segments, the height and radii of which can be adjusted individually and asymmetrically. Simulation results indicate that the twist spring-back can be effectively controlled by reducing the post-stretching proximate to the asymmetric part area. Its mechanism is qualitatively revealed by stress analyses, that an additional but acceptable cross-sectional spring-back re-balances the sprung asymmetrical geometry to counter the twist effect.

Modeling Forming Limit in Low Stress Triaxiality and Predicting Stretching Failure in Draw Simulation by an Improved Ductile Failure Criterion

A ductile failure criterion (DFC), which defines the stretching failure at localized necking (LN) and treats the critical damage as a function of strain path and initial sheet thickness, was proposed in a previous study. In this study, the DFC is revisited to extend the model to the low stress triaxiality domain and demonstrates on modeling forming limit curve (FLC) of TRIP 690. Then, the model is used to predict stretching failure in a finite element method (FEM) simulation on a TRIP 690 steel rectangular cup draw process at room temperature. Comparison shows that the results from this criterion match quite well with experimental observations.

Development of a Lightweight Third-Generation Advanced High-Strength Steel (3GAHSS) Vehicle Body Structure

This article covers an application of third-generation advanced high-strength steel (3GAHSS) grades to vehicle lightweight body structure development. Design optimization of a vehicle body structure using a multi-scale material model is discussed. The steps in the design optimization and results are presented. Results show a 30% mass reduction potential over a baseline mid-size sedan body side structure with the use of 3GAHSS.

Development and Validation of the SAE J3052 High Pressure Differential Flow Rate Recommended Practice

This paper describes the development work that went into the creation of the SAE J3052 “Brake Hydraulic Component Flow Rate Measurement at High Delta Pressure”, and also shows some example applications. The SAE J3052 recommended practice is intended to measure flow characteristics through brake hydraulic components and subsystems driven by pressure differentials above 1 bar, and was anticipated by the task force to be invoked for components and subsystems for which pressure response characteristics are critical for the operation of the system (such as service brake pressure response and stopping distance, or pressure rise rate of a single hydraulic circuit in response to an Electronic Stability Control command). Data generated by this procedure may be used as a direct assessment of the flow performance of a brake hydraulic component, or they may be used to build subsystem or system-level models.

The purchase of a new automobile is unquestionably a significant investment for most customers, and with this recognition, comes a correspondingly significant expectation for quality and reliability. Amongst automotive systems -when it comes to considerations of reliability - the brakes (perhaps along with the tires) occupy a rarified position of being located in a harsh environment, subjected to continuous wear throughout their use, and are critical to the safe performance of the vehicle. Maintenance of the brake system is therefore a fact of life for most drivers - something that almost everyone must do, yet given the potentially considerable expense, it is something that of great benefit to minimize.

The high performance brake systems of today are usually in a delicate balance - walking the fine line between being overpowered by some of the most potent powertrains, some of the grippiest tires, and some of the most demanding race tracks that the automotive world has ever seen - and saddling the vehicle with excess kilograms of unsprung mass with oversized brakes, forcing significant compromises in drivability with oversized tires and wheels. Traditional and Electronic Solutions to Mitigate Electrified Vehicle Driveline Noises

Hybrid powertrain vehicles inherently create discontinuous sounds during operation. The discontinuous noise created from the electrical motors during transition states are undesirable since they can create tones that do not correlate with the dynamics of the vehicle. The audible level of these motor whines and discontinuous tones can be reduced via common noise abatement techniques or reducing the amount of regeneration braking. One electronic solution which does not affect mass or fuel economy is Masking Sound Enhancement (MSE). MSE is an algorithm that uses the infotainment system to mask the naturally occurring discontinuous hybrid drive unit and driveline tones. MSE enables a variety of benefits, such as more aggressive regenerative braking strategies which yield higher levels of fuel economy and results in a more pleasing interior vehicle powertrain sound. This paper will discuss the techniques and signals used to implement MSE in a hybrid powertrain equipped vehicle.

Experimental GT-POWER Correlation Techniques and Best Practices Low Frequency Acoustic Modeling of the Intake System of a Turbocharged Engine

As regulations become increasingly stringent and customer expectations of vehicle refinement increase, the accurate control and prediction of induction system airborne acoustics are a critical factor in creating a vehicle that wins in the marketplace. The goal of this project was to improve the predicative accuracy of a 1-D GT-power engine and induction model and to update internal best practices for modeling. The paper will explore the details of an induction focused correlation project that was performed on a spark ignition turbocharged inline four-cylinder engine. This paper and SAE paper “Experimental GT-POWER Correlation Techniques and Best Practices” share similar abstracts and introductions; however, they were split for readability and to keep the focus on a single a single subsystem. This paper compares 1D GT-Power engine air induction system (AIS) sound predictions with chassis dyno experimental measurements during a fixed gear, full-load speed sweep.

Latest Advances in Aluminum Shape Casting

With the increasing use of aluminum shape castings in structural applications in automobiles, assurance of cast product integrity and performance has become critical in both design and manufacturing. In this paper, the latest understanding of the relationship between casting quality and mechanical properties of aluminum castings is summarized. Examples of newly developed technologies for alloy design, melting and melt treatment, casting and heat treatment processes in aluminum casting are reviewed. Robust design and development of high integrity aluminum castings through an Integrated Computational Materials Engineering (ICME) approach is also discussed.
