A Mild Hybrid SIDI Turbo Passenger Car Engine with Organic Rankine Cycle Waste Heat Recovery

While striving for more fuel-efficient vehicles, all possible measures are considered to increase the efficiency of the combustion engine powertrain. 48V mild hybrid technology is one such measure, SIDI (Spark Ignited Direct Injection) engines with Miller technology are another, while recovering energy from the engine’s waste heat (WHR) is yet another option. In this paper, results will be published from an advanced engineering project at Volvo Cars including all of these components. An ethanol based Organic Rankine Cycle (ORC) WHR-system was successfully built around a 4-cylinder, 2.0 litre SIDI-engine, including 48V mild hybrid technology, with vehicle packaging considered. A dedicated control system was also developed for the ORC system including communication between it and the engine. The ORC system uses the engine exhaust as the heat source, for which a purpose-built evaporator was designed and built to fit in the vehicle tunnel.

Experimental Evaluation of Novel Thermal Barrier Coatings in a Single Cylinder Light Duty Diesel Engine

The objective of this investigation was to improve the thermal properties of plasma sprayed thermal barrier coatings (TBC) for internal combustion engines. There is a need for further reduction of thermal conductivity and volumetric heat capacity and the negative effects on heat loss and combustion phasing of surface roughness and permeable porosity, typical for plasma sprayed coatings, should be minimized. Four measures for improvement of TBC properties were evaluated: i) modification of the coating's microstructure by using a novel suspension plasma spraying method, ii) application of gadolinium-zirconate, a novel ceramic material with low thermal conductivity, iii) polishing of the coating to achieve low surface roughness, and iv) sealing of the porous coating surface with a polysilazane. Six coating variants with different combinations of the selected measures were applied on the piston crown and evaluated in a single cylinder light duty diesel engine.

Development of the Combustion System for Volvo Cars Euro6d VEA Diesel Engine

The demands for a future diesel engine in terms of emission compliance, CO2 emissions, performance and cost effectiveness set new requirements for the development process of the combustion system. This paper focuses on the development of the next generation Volvo Cars diesel combustion system, which should comply with Euro 6d including Real Driving Emissions (RDE), with emphasis on the novel methods applied throughout the process. The foundation of a high performing combustion system is formed by first determining the requirements for the system, after which the key factors that affect system performance are selected, such as the charge motion, combustion chamber geometry and injector nozzle geometry. Based on the requirements, a robust charge motion with desired flow characteristics is defined. A new automated CFD optimization process for combustion chamber geometry and spray target is developed.

Study of EGR and Turbocharger Combinations and Their Influence on Diesel Engine’s Efficiency and Emissions

An experimental study of EGR and turbocharging concepts has been performed on an experimental 2.0-litre 4-cylinder turbocharged Euro6 light-duty diesel engine. The purpose of the study was to investigate the emissions and fuel consumption trade-off for different concept combinations. The impact of low-pressure and high-pressure EGR was studied in terms of engine-out emissions and fuel consumption. Moreover, the influence of single-stage and two-stage turbocharging was investigated in combination with the EGR systems, and how the engine efficiency could be further improved after engine calibration optimization. During low load engine operation where throttling may be required to achieve the desired low-pressure EGR rate, the difference in fuel consumption impact was studied for exhaust throttling and intake throttling, respectively. The cooling impact on high-pressure EGR was compared in terms of emissions and fuel consumption.

Experimental Comparison of Heat Losses in Stepped-Bowl and Re-Entrant Combustion Chambers in a Light Duty Diesel Engine

Heat loss is one of the greatest energy losses in engines. More than half of the heat is lost to cooling media and exhaust losses, and they thus dominate the internal combustion engine energy balance. Complex processes affect heat loss to the cylinder walls, including gas motion, spray-wall interaction and turbulence levels. The aim of this work was to experimentally compare the heat transfer characteristics of a stepped-bowl piston geometry to a conventional re-entrant diesel bowl studied previously and here used as the baseline geometry. The stepped-bowl geometry features a low surface-to-volume ratio compared to the baseline bowl, which is considered beneficial for low heat losses. Speed, load, injection pressure, swirl level, EGR rate and air/fuel ratio (λ) were varied in a multi-cylinder light duty engine operated in conventional diesel combustion (CDC) mode.

Thermal and Chemical Deactivation of Three-Way Catalysts: Comparison of Road-, Fuel-Cut and SAI- Aged Catalysts

The objective of this study was to investigate which of the artificial aging cycles available in the automotive industry that causes major deactivation of three-way catalysts (TWCs) and can be used to obtain an aged catalyst similar to the road aged converter (160 000km). Standard bench cycle (SBC) aging with secondary air injection (SAI) covered aging with various mass flows - a flow from three cylinders into one catalyst system and a flow from three cylinders into two parallel connected catalysts. For rapid catalyst bench aging, secondary air injection is a very efficient tool to create exotherms. Furthermore, the effect on catalytic activity of SAI aging with poisons from oil and fuel dopants (P, Ca, Zn) was investigated. The catalysts were thoroughly characterized in light-off and oxygen storage capacity measurements, emission conversion as a function of lambda and load variation was determined.

Styrofoam Precursors as Drop-in Diesel Fuel

Styrene, or ethylbenzene, is mainly used as a monomer for the production of polymers, most notably Styrofoam. In the synthetis of styrene, the feedstock of benzene and ethylene is converted into aromatic oxygenates such as benzaldehyde, 2-phenyl ethanol and acetophenone. Benzaldehyde and phenyl ethanol are low value side streams, while acetophenone is a high value intermediate product. The side streams are now principally rejected from the process and burnt for process heat. Previous in-house research has shown that such aromatic oxygenates are suitable as diesel fuel additives and can in some cases improve the soot-NOx trade-off. In this study acetophenone, benzaldehyde and 2-phenyl ethanol are each added to commercial EN590 diesel at a ratio of 1:9, with the goal to ascertain whether or not the lower value benzaldehyde and 2-phenyl ethanol can perform on par with the higher value acetophenone. These compounds are now used in pure form.

Acoustic One-Dimensional Compressor Model for Integration in a Gas-Dynamic Code

An acoustic one-dimensional compressor model has been developed. This model is based on compressor map information and it is able to predict how the pressure waves are transmitted and reflected by the compressor. This is later on necessary to predict radiated noise at the intake orifice. The fluid-dynamic behavior of the compressor has been reproduced by simplifying the real geometry in zero-dimensional and one-dimensional elements with acoustic purposes. These elements are responsible for attenuating or reflecting the pressure pulses generated by the engine. In order to compensate the effect of these elements in the mean flow variables, the model uses a corrected compressor map. Despite of the fact that the compressor model was developed originally as a part of the OpenWAM™ software, it can be exported to other commercial wave action models. An example is provided of exporting the described model to GT-Power™.

The Effect of Tumble Flow on Efficiency for a Direct Injected Turbocharged Downsized Gasoline Engine

Direct gasoline injection combined with turbo charging and down sizing is a cost effective concept to meet future requirements for emission reduction as well as increased efficiency for passenger cars. It is well known that turbulence induced by in-cylinder air motion can influence efficiency. In this study, the intake-generated flow field was varied for a direct injected turbo charged concept, with the intent to evaluate if further increase in tumble potentially could lead to higher efficiency compared to the baseline. A single cylinder head with flow separating walls in the intake ports and different restriction plates was used to allow different levels of tumble to be experimentally evaluated in a single cylinder engine. The different levels of tumble were quantified by flow rig experiments.

UHC and CO Emissions Sources from a Light-Duty Diesel Engine Undergoing Dilution-Controlled Low-Temperature Combustion

Unburned hydrocarbon (UHC) and carbon monoxide (CO) emission sources are examined in an optical, light-duty diesel engine operating under low load and engine speed, while employing a highly dilute, partially premixed low-temperature combustion (LTC) strategy. The impact of engine load and charge dilution on the UHC and CO sources is also evaluated. The progression of in-cylinder mixing and combustion processes is studied using ultraviolet planar laser-induced fluorescence (UV PLIF) to measure the spatial distributions of liquid- and vapor-phase hydrocarbon. A separate, deep-UV LIF technique is used to examine the clearance volume spatial distribution and composition of late-cycle UHC and CO. Homogeneous reactor simulations, utilizing detailed chemical kinetics and constrained by the measured cylinder pressure, are used to examine the impact of charge dilution and initial stoichiometry on oxidation behavior.

Development of the Euro 5 Combustion System for Volvo Cars' 2.4.I Diesel Engine

The development of a new combustion system for a light-duty diesel engine is presented. The soot-NOx trade-off is significantly improved with maintained or improved efficiency. This is accomplished only by altering the combustion chamber geometry, and thereby the in-cylinder flow. The bowl geometry is developed in CFD and validated in single cylinder tests. Tests and simulations align remarkably well. Under identical conditions in the engine the new combustion chamber decreases smoke by 11-27%, NOx by 2-11%, and maintains efficiency as compared to the baseline geometry. The injector nozzle is matched to the new bowl using design of experiments (DoE). By this method transfer functions are obtained that can be used to optimize the system using analytical tools. The emissions show a complex dependence on the nozzle geometry. The emission dependence on nozzle geometry varies greatly over the engine operating range.

A Novel Model for Computing the Trapping Efficiency and Residual Gas Fraction Validated with an Innovative Technique for Measuring the Trapping Efficiency

The paper describes a novel method for calculating the residual gas fraction and the trapping efficiency in a 2 stroke engine. Assuming one dimensional compressible flow through the inlet and exhaust ports, the method estimates the instantaneous mass flowing in and out from the combustion chamber; later the residual gas fraction and trapping efficiency are estimated combining together the perfect displacement and perfect mixing scavenging models. It is assumed that when the intake port opens, the fresh mixture is pushing out the burned charge without any mixing and after a multiple of the time needed for the largest eddy to perform one rotation, the two gasses are instantly mixed up together and expelled. The result is a very simple algorithm that does not require much computational time and is able to estimate with high level of precision the trapping efficiency and the residual gas fraction in 2 stroke engines.

An Evaluation of Different Combustion Strategies for SI Engines in a Multi-Mode Combustion Engine

Future pressures to reduce the fuel consumption of passenger cars may require the exploitation of alternative combustion strategies for gasoline engines to replace, or use in combination with the conventional stoichiometric spark ignition (SSI) strategy. Possible options include homogeneous lean charge spark ignition (HLCSI), stratified charge spark ignition (SCSI) and homogeneous charge compression ignition (HCCI), all of which are intended to reduce pumping and thermal losses. In the work presented here four different combustion strategies were evaluated using the same engine: SSI, HLCSI, SCSI and HCCI. HLCSI was achieved by early injection and operating the engine lean, close to its stability limits. SCSI was achieved using the spray-guided technique with a centrally placed multi-hole injector and spark-plug. HCCI was achieved using a negative valve overlap to trap hot residuals and thus generate auto-ignition temperatures at the end of the compression stroke.

Influence of the Wall Temperature and Combustion Chamber Geometry on the Performance and Emissions of a Mini HCCI Engine Fueled with Diethyl Ether

Nowadays for small-scale power generation there are electrochemical batteries and mini engines. Many efforts have been done for improving the power density of the batteries but unfortunately the value of 1 MJ/kg seems to be asymptotic. If the energy source is an organic fuel which has an energy density of around 29 MJ/kg with a minimum overall efficiency of only 3.5%, this device would surpass the batteries. This paper is the fifth of a series of publications aimed to study the HCCI combustion process in the milli domain at high engine speed in order to design and develop VIMPA, Vibrating Microengine for Low Power Generation and Microsystems Actuation. Previous studies ranged from general characterization of the HCCI combustion process by using metal and optical engines, to more specific topics for instance the influence of the boundary layer and quenching distance on the quality of the combustion.

Improving Ion Current Feedback for HCCI Engine Control

In HCCI you do not have the same control of the combustion like in SI and Diesel engines. Controlling the start of a combustion event is a difficult task and requires feedback from previous cycles. This feedback can be retrieved from ion current measurements. By applying a voltage over the spark gap, ions will lead a current and a signal that represents the combustion in the cylinder will be retrieved. Voltages of 450 V were used. The paper describes a new method to enhance the combustion phasing from the Ion current trace in HCCI engines. The method is using the knowledge of how the signal should look. This is known due to the fact that the shape of the ion current signal is similar from cycle to cycle. This new observation is shown in the paper. Also the correlation between the ion current and CA50 was studied. Later the signals have been used for combustion feedback.

Ion Current Sensing in an Optical HCCI Engine with Negative Valve Overlap

Ion current sensors have high potential utility for obtaining feedback signals directly from the combustion chamber in internal combustion engines. This paper describes experiments performed in a single-cylinder optical engine operated in HCCI mode with negative valve overlap to explore this potential. A high-speed CCD camera was used to visualize the combustion progress in the cylinder, and the photographs obtained were compared with the ion current signals. The optical data indicate that the ions responsible for the chemiluminescence from the HCCI combustion have to be in contact with the sensing electrode for an ion current to start flowing through the measurement circuit. This also means that there will be an offset between the time at which 50% of the fuel mass has burned and 50% of the ion current peak value is reached, which is readily explained by the results presented in the paper.

Influence of Inlet Temperature and Hot Residual Gases on the Performances of a Mini High Speed Glow Plug Engine

Nowadays the power supplying systems have a fundamental importance for all small and portable devices. For low power applications, there are two main ways for producing power: electrochemical batteries and mini engines. Even though in recent years many developments have been carried out in improving the design of batteries, the energy density of 1MJ/kg seems to be an asymptotic value. If the energy source is a hydrocarbon fuel, whose energy density is 46 MJ/kg, with an overall efficiency of only 2.5 % it is possible to surpass the electrochemical batteries. On the other hand, having a mini engine, as energy source, implies three main problems: vibrations, noise and emissions. A light (230 g) model airplane engine with a displacement volume of 4.11 cm3 and a geometrical compression ratio of 13.91 has been studied. The work carried out in this paper can be divided basically in three parts.

A Real Time NOx Model for Conventional and Partially Premixed Diesel Combustion

In this paper a fast NOx model is presented which can be used for engine optimization, aftertreatment control or virtual mapping. A cylinder pressure trace is required as input data. High calculation speed is obtained by using table interpolation to calculate equilibrium temperatures and species concentrations. Test data from a single-cylinder engine and from a complete six-cylinder engine have been used for calibration and validation of the model. The model produces results of good agreement with emission measurements using approximately 50 combustion product zones and a calculation time of one second per engine cycle. Different compression ratios, EGR rates, injection timing, inlet pressures etc. were used in the validation tests.

The Effect of Displacement on Air-Diluted Multi-Cylinder HCCI Engine Performance

The main benefit of HCCI engines compared to SI engines is improved fuel economy. The drawback is the diluted combustion with a substantially smaller operating range if not some kind of supercharging is used. The reasons for the higher brake efficiency in HCCI engines can be summarized in lower pumping losses and higher thermodynamic efficiency, due to higher compression ratio and higher ratio of specific heats if air is used as dilution. In the low load operating range, where HCCI today is mainly used, other parameters as friction losses, and cooling losses have a large impact on the achieved brake efficiency. To initiate the auto ignition of the in-cylinder charge a certain temperature and pressure have to be reached for a specific fuel. In an engine with high in-cylinder cooling losses the initial charge temperature before compression has to be higher than on an engine with less heat transfer.

Multi-Output Control of a Heavy Duty HCCI Engine Using Variable Valve Actuation and Model Predictive Control

Autoignition of a homogeneous mixture is very sensitive to operating conditions, therefore fast control is necessary for reliable operation. There exists several means to control the combustion phasing of an Homogeneous Charge Compression Ignition (HCCI) engine, but most of the presented controlled HCCI result has been performed with single-input single-output controllers. In order to fully operate an HCCI engine several output variables need to be controlled simultaneously, for example, load, combustion phasing, cylinder pressure and emissions. As these output variables have an effect on each other, the controller should be of a structure which includes the cross-couplings between the output variables. A Model Predictive Control (MPC) controller is proposed as a solution to the problem of load-torque control with simultaneous minimization of the fuel consumption and emissions, while satisfying the constraints on cylinder pressure.
