Safety Analysis of Software-intensive Motion Control Systems

The auto industry has had decades of experience with designing safe vehicles. The introduction of highly integrated features brings new challenges that require innovative adaptations of existing safety methodologies and perhaps even some completely new concepts. In this paper, we describe some of the new challenges that will be faced by all OEMs and suppliers. We also describe a set of generic top-level potential hazards that can be used as a starting point for the Preliminary Hazard Analysis (PHA) of a vehicle software-intensive motion control system. Based on our experience with the safety analysis of a system of this kind, we describe some general categories of hazard causes that are considered for software-intensive systems and can be used systematically in developing the PHA.

Concept and Implementation of a Robust HCCI Engine Controller

General Motors recently demonstrated two driveable test vehicles powered by a Homogeneous Charge Compression Ignition (HCCI) engine. HCCI combustion has the potential of a significant fuel economy benefit with reduced after-treatment cost. However, the biggest challenge of realizing HCCI in vehicle applications is controlling the combustion process. Without a direct trigger mechanism for HCCI's flameless combustion, the in-cylinder mixture composition and temperature must be tightly controlled in order to achieve robust HCCI combustion. The control architecture and strategy that was implemented in the demo vehicles is presented in this paper. Both demo vehicles, one with automatic transmission and the other one with manual transmission, are powered by a 2.2-liter HCCI engine that features a central direct-injection system, variable valve lift on both intake and exhaust valves, dual electric camshaft phasers and individual cylinder pressure transducers.

Using a Co-simulation Framework to Enable Software-in-the-Loop Powertrain System Development

The Advanced Engineering (AE) group within General Motors Powertrain (GMPT) develops next generation engines and transmissions for automotive and marine products. As a research organization, AE needs to prototype design ideas quickly and inexpensively. To this end, AE has embraced model-based development techniques and is currently investigating the benefits of software in-the-loop (SIL) testing. The underlying obstacle faced in developing a practical SIL system lays in the ability to integrate a plant model with sufficient fidelity together with target application software. ChiasTek worked with AE utilizing their CosiMate tool chain to eliminate these barriers and delivered a flexible SIL system simulation solution.

Closed Loop Pressure Control System Development for an Automatic Transmission

This paper presents the development of a transmission closed loop pressure control system. The objective of this system is to improve transmission pressure control accuracy by employing closed-loop technology. The control system design includes both feed forward and feedback control. The feed forward control algorithm continuously learns solenoid P-I characteristics. The closed loop feedback control has a conventional PID control with multi-level gain selections for each control channel, as well as different operating points. To further improve the system performance, Robust Optimization is carried out to determine the optimal set of control parameters and controller hardware design factors. The optimized design is verified via an L18 experiment on spin dynamometer. The design is also tested on vehicle.

Shudder Durability of a Wet Launch Clutch Part I – Thermal Study and Development of Durability Test Profile

Under the initiative of the United States Council for Automotive Research LLC (USCAR§) Transmission Working Group, a collaborative effort was made with LuK USA LLC to study the influence of the friction interface parameters on the shudder durability of a wet launch clutch. A test bench was designed. Clutch configurations with different combinations of four friction materials (A, B, C and D), three groove patterns (waffle, radial and waffle–parallel) and two separator plate conditions (nitrided and non–nitrided) were considered. Considerable improvement in performance was seen by changing from CVT fluid* to DCT fluid*. A thermal analysis based on thermal model predictions and measurement correlations was conducted. Comparisons of clutch configurations with four and five friction plates were done. The waffle and radial groove pattern showed better heat transfer than the waffle–parallel groove pattern.

Shudder Durability of a Wet Launch Clutch Part II - Durability Study

Clutch configurations with different combinations of four friction materials (A, B, C and D), three groove patterns (waffle, radial and waffle-parallel) and two separator plate conditions (nitrided and non-nitrided) were considered. Durability testing consisted of a test profile, with 110 kJ energy per test cycle, developed earlier in this project. Materials A, B and C with nitrided separator plates reached the end of test criteria for the torque gradient and showed shudder. Materials B and C were more wear resistant as compared to materials A and D. The loss of friction coefficient (μ) was lower for materials B, C and D as compared to material A.

Compatibility Study of Fluorinated Elastomers in Automatic Transmission Fluids

A compatibility study was conducted on fluorinated elastomers (FKM and FEPM) in various Automatic Transmission Fluids (ATF). Representative compounds from various FKM families were tested by three major FKM raw material producers - DuPont Performance Elastomers (DPE), Dyneon and Solvay. All involved FKM compounds were tested in a newly released fluid (ATF-A) side-by-side with conventional transmission fluids, at 150°C for various time intervals per ASTM D471. In order to evaluate the fluid compatibility limits, some FKM's were tested as long as 3024 hrs, which is beyond the normal service life of seals. Tensile strength and elongation were monitored as a function of ATF exposure time. The traditional dipolymers and terpolymers showed poor resistance to the new fluid (ATF-A). Both types demonstrated significant decreases in strength and elongation after extended fluid exposure at 150°C.

Motor Vehicle Fire Investigation

The National Fire Protection Association (NFPA) publishes NFPA 921, “Guide for Fire and Explosion Investigations” (1) on generally a three to four year cycle. This guide includes a chapter on the investigation of motor vehicle fires. For the new 2008 edition of this publication the SAE and the NFPA worked closely together in the revision of this chapter. This paper provides a broad overview of the revised chapter and summarizes the major revisions. By using SAE participation in the chapter revision, engineers familiar with or even directly involved in the design of the vehicle systems discussed, helped to develop many of the system descriptions included in the revised chapter. The revised Motor Vehicle chapter like the parent document is both a consensus document and an effective guide which provides origin and cause analysis of motor vehicle fires, an investigative process consistent with principles stated throughout NFPA 921 and adherence to scientific methods.

Gear Mesh Excitation Models for Assessing Gear Rattle and Gear Whine of Torque Transmission Systems with Planetary Gear Sets

This paper presents four methodologies for modeling gear mesh excitations in simple and compound planetary gear sets. The gear mesh excitations use simplified representations of the gear mesh contact phenomenon so that they can be implemented in a numerically efficient manner. This allows the gear mesh excitations to be included in transmission system-level, multibody dynamic models for the assessment of operating noise and vibration levels. After presenting the four approaches, a description is made regarding how they have been implemented in software. Finally, example models are used to do a comparison between the methods

Vehicle Dash Mat SEA Modeling and Correlation

The dash mat is one of the most important acoustic components in the vehicle for both powertrain noise and road noise attenuation. To optimize acoustic performance and mass requirements in the advanced development stage, analytical modeling is essential. The development of a detailed Statistical Energy Analysis (SEA) model of a dash mat is discussed in this paper. Modeling techniques and correlation with test are presented for two different production dash mat designs, a barrier-decoupler conventional system and a dual layer dissipative system without a mass barrier. The material properties and thickness distribution are used in the SEA model together with the geometry information of the dash panel. With the SEA model suitably correlated, trade-off studies are conducted to investigate the relationship between mass reduction of the barrier and change in decoupler thickness. The effects of air gaps are also considered in both modeling and testing.

Hybrid Technique Based on Finite Element and Experimental Data for Automotive Applications

This paper presents the hybrid technique application in identifying the noise transfer paths and the force transmissibility between the interfaces of the different components in the vehicle. It is the stiffness based formulation and is being applied for the low to mid frequency range for the vibration and structure borne noise. The frequency response functions such as dynamic compliance, mobility, inertance, and acoustic sensitivity, employed in the hybrid method, can either be from the test data or finite element solution or both. The Source-Path-Receiver concept is used. The sources can be from the road surface, engine, transmission, transfer case, prop-shaft, differential, rotating components, chain drives, pumps, etc., and the receiver can be driver/passenger ears, steering column, seats, etc.

Radiation Efficiency Measurements of a Microstrip Antenna Designed for the Reception of XM Satellite Radio Signals

The efficiency of several Microstrip (Patch) antennas with varying substrate heights etched on a substrate material with a relatively high dielectric constant was calculated from gain measurement data. The radiation efficiency of a 4, 5, 6 and 7mm thick patches were measured to be 0.8887, 0.9097, 0.9163 and 0.9202, respectively. The efficiency of a λ/4 monopole at the same frequency was measured to be 0.9389. To achieve a -2.0 dBi of gain at an elevation angle θ = 90° and a +2 dBic at elevation angles between 30° and 70° for the XM signal reception, the patch efficiency has to exceed the efficiency of a λ/4 monopole at the same frequency.

Development of the Hybrid System for the Saturn VUE Hybrid

The hybrid system for the 2007 Model Year Saturn VUE Green Line Hybrid SUV was designed to provide the fuel economy of a compact sedan, while delivering improved acceleration performance over the base vehicle, and maintaining full vehicle utility. Key elements of the hybrid powertrain are a 2.4L DOHC engine with dual cam-phasers, a modified 4-speed automatic transmission, an electric motor-generator connected to the crankshaft through a bi-directional belt-drive system, power electronics to control the motor-generator, and a NiMH battery pack. The VUE's hybrid functionality includes: engine stop-start, regenerative braking, intelligent charge control of the hybrid battery, electric power assist, and electrically motored creep. Methods of improving urban and highway fuel economy via optimal use of the hybrid motor and battery, engine and transmission hardware and controls modifications, and vehicle enhancements, are discussed.

Multi Objective Robust Optimization for Idle Performance

This paper presents a pioneer work and first time application of Multi Objective Robust Optimization to analytically improve Idle Shake Performance. The method is developed to obtain a robust design with multiple objectives under consideration along with managing material property variation. It was a Robust Optimization on top of Multi Objective Genetic Algorithm, Robu-MOGA. The design variables in the study included the nominal values and tolerances of Sound Transmission Loss property, and interior material Absorption property. The analytical objective was not only to minimize the peak airborne noise at each specified frequency, but also to reduce the total cost and the total mass of the materials. In the study, AutoSEA (statistical energy analysis) from ESI Software, Inc. was used as the solver. AutoSEA was integrated with iSIGHT from Engineous Software, Inc.

SEA Modeling of A Vehicle Door System

The Door system is one of the major paths for vehicle interior noise under a variety of load conditions. In this paper we consider the elements of the door lower (excluding glass) in terms of noise transmission. Passenger car doors are comprised of the outer skin, door cavity, door inner sheet metal, vapor barrier, and interior trim. Statistical Energy Analysis (SEA) models must effectively describe these components in terms of their acoustic properties and capture the dominant behaviors relative to the overall door system. In addition, the models must interface seamlessly with existing vehicle level SEA models. SEA modeling techniques for the door components are discussed with door STL testing and model correlation results.

Power-Based Noise Reduction Concept and Measurement Techniques

This paper presents a Power-Based Noise Reduction (PBNR) concept and uses PBNR to set vehicle acoustic specifications for sound package design. This paper starts with the PBNR definition and describes the correct measurement techniques. This paper also derives the asymptotic relationships among PBNR, conventional noise reduction (NR), and sound transmission loss, for a simple case consisting of the source, path, and receiver subsystems. The advantages of using PBNR over conventional Noise Reduction (NR) are finally demonstrated in vehicle measurement examples.

Comparison of Efficiency Measurements and Simulation Results for Automotive Traction Drives

Mechanical Efficiency of toroidal traction drives is the key parameter for transmission engineers worldwide to accept their use in continuously variable transmissions. In this work, the traction drive efficiencies are investigated analytically as well as experimentally as a function of speed, torque, speed ratio and temperature for two different CVU's. In addition, creep at the traction contact is measured and compared with the prediction of the simulation model. In a stand-alone test rig, the drag torque associated with the power-roller thrust bearing is also measured.

A prototype fire suppression system was tested in one full-scale vehicle crash tests and three static vehicle fire tests. The prototype fire suppression system consisted of 2 Solid Propellant Gas Generators and two optical detectors. These components were installed on the hood of the test vehicle. A vehicle crash test and a series of static vehicle fire tests were performed to determine the effectiveness of this prototype fire suppression systems in extinguishing fires in the engine compartment of a crashed vehicle

e-Thermal: A Vehicle-Level HVAC/PTC Simulation Tool

This paper describes a vehicle-level simulation model for climate control and powertrain cooling developed and currently utilized at GM. The tool was developed in response to GM's need to speed vehicle development for HVAC and powertrain cooling to meet world-class program execution timing (18 to 24 month vehicle development cycles). At the same time the simulation tool had to complement GM's strategy to move additional engineering responsibility to its HVAC suppliers. This simulation tool called “e-Thermal” was quickly developed and currently is in widespread (global) use across GM. This paper describes GM's objectives and requirements for developing e-Thermal. The structure of the tool and the capabilities of the simulation tool modules (refrigeration, front end airflow, passenger compartment, engine, transmission, Interior air handling …) is introduced. Model data requirements and GM's strategy for acquiring component data are also described.

The ratio changing mechanics of the continuously variable transmissions are developed. The lever analogy of gear sets, comparison to step gear transmission mechanics, differential calculus analysis, and the step gear ratio changing equations are used. Power on up-shifts, power on downshifts, power off up-shifts, and power off downshifts are analyzed. Approaches to minimize the disturbances are considered.
