Development of simulation methodology to evaluate Leaf Spring strength and predict the Leaf Interface stresses and correlating with test

Leaf Springs are commonly used as a suspension in heavy commercial vehicles for higher load carrying capacity. The leaf springs connect the vehicle body with road profile through the axle & tire assembly. It provides the relative motion between the vehicle body and road profile to improve the ride & handling performance. The leaf springs are designed to provide linear stiffness and uniform strength characteristics throughout its travel. Leaf springs are generally subjected to dynamic loads which are induced due to different road profiles & driving patterns. Leaf spring design should be robust as any failure in leaf springs will put vehicle safety at risk and cost the vehicle manufacturer their reputation. The design of a leaf spring based on conventional methods predicts the higher stress levels at the leaf spring center clamp location and stress levels gradually reduce from the center to free ends of the leaf spring.

Fixed High Ground Clearance Tractor

Row-crop intercultural activities are widely affected by unavailability of manpower & seasonal nature. Current tractors with lower ground clearance are unable to access field after certain crop stage, may damage crop after certain growth. Some limited mechanization options available (self-propelled boom sprayer) are of higher cost. Crop care activities are intensive and observed consistent increase in cost. To address these challenges and unlock significant business benefits, a novel retro-fit height attachment for tractors has been developed. This attachment empowers tractors to access row-crop fields with crops standing at a height of up to 3 feet, effectively eliminating ground clearance constraints. The benefits of this innovative solution include enhanced accessibility, cost-effective mechanization, heightened operational efficiency, crop preservation, and improved sustainability.

The focus on driver and occupant safety as well as comfort is increasing rapidly while designing commercial vehicles in India. Improvements in the road network have enhanced road transport for commercial vehicles. Apart from the cost of operation and fuel economy, the commercial vehicles must deliver goods within stipulated time. These factors resulted in higher speed of operation for commercial vehicles. The design should not compromise the safety of the vehicle at these higher speeds of operation. The vehicle should obey the driver’s intended direction at all speeds and the response of the vehicle to driver input must be predictable without much larger surprises which can lead to accidents. The commercial vehicles are designed with rigid axle and RCB type steering system. This suspension and steering design combination introduce steering errors when vehicle travel over bump, braked and while cornering.

Moreover, Cabin Tractors with lesser noise levels found to have better acceptance by Customers all over the world. The Nebraska reports studied for US based tractor shows evolution of trend of cabin noise in 80-100HP tractors in last couple of decades. Undoubtedly, tractor manufacturers have put lot of efforts towards meeting legislation demand & stringent customer requirements for European and US market. Development of a Fuel Efficiency Enhancement Module for Tractors

In farm tractors, the available drawbar power, and Power Take-Off (PTO) power are generally lower than the engine power due to parasitic losses. These losses are caused by engine-driven auxiliary loads such as cooling fans, hydraulic pumps for power steering, alternators, etc. Minimizing these parasitic losses can increase the available drawbar power and PTO power, resulting in direct fuel savings by reducing fuel consumption. The continuous increase in fuel costs and the environmental impact of emitted gases from burned fuel into the atmosphere have necessitated the replacement of hydraulic power steering and mechanical fans with Electric Power Steering (EPS) and electric fans, respectively, to improve efficiency. The existing battery has been replaced with a higher capacity battery to provide power to the electric fan, electric power steering, and other electrical components.

Foam and FRP Sheets Packaging for Headliner Stiffness at Curtain Airbag Area

As we all know, automotive headliners are an essential component of any car’s interior as they cover all the internal components and provide a clean and finished look. Headliners not only increase the aesthetic appeal of a car’s interior, but also acts as an insulation and sound absorption source. As per the latest Government norms, Curtain Airbag (henceforth called as CAB) has been made mandatory and this change calls for the corresponding changes in the Headliner packaging of all passenger vehicles. In general, curtain air-bag deployment calls for a twist open of Headliner at lateral sides (a portion below Hinge-line) during the deployment. This enables the inflated airbag to flow inside the passenger cabin to protect the passenger from any injury. Conventionally no components are packaged below the hinge-line area of headliner to avoid obstruction for CAB deployment and any part fly-off concerns.

Manual transmission (MT) is still the most preferred solution for emerging markets due to the lower cost of ownership and maintenance coupled with a higher transmission efficiency. In this regard, continuous improvement of the transmission shift quality is quite essential to meet the growing customer expectations. In the present work, a detailed evaluation of the gear-shift impulse (experienced at the gear-shift knob) is conducted between two different architectures of a manual, high-torque (450 Nm input torque) inline transmission meant for a sports utility vehicle (SUV). The conventional manual inline transmission architecture comprises a common gear pair at the input of the transmission. While this input reduction architecture is the most widely used architecture, having the common gear pair at the output of the transmission is also another option. The synchronizers of the manual transmission need to match the speed of the rotating components just before the gear-shifting event.

So, it is becoming a mandatory feature. The main objective of this study is, improving the torsional fatigue life in front axle spindle shaft by modifying the spline design and optimizing induction hardening heat treatment process in such a way that the other part of the system will have a minor or no design change. It helps us to reduce the part count variability, lower manufacturing cost and development time.

Importance of Metallurgical Properties to Prevent Shaft Failures in Off-road Vehicle Validation

Globally, automotive sector is moving towards improving off-road performance, durability and safety. Need of off-road performance leads to unpredictable overload to powertrain system due to unpaved roads and abuse driving conditions. Generally, shafts and gears in the transmission system are designed to meet infinite life. But, under abuse condition, it undergo overloads in both torsional and bending modes and finally, weak part in the entire system tend to fail first. This paper represents the failure analysis of one such an incident happened in output shaft under abuse test condition. Failure mode was confirmed as torsional overload using Stereo microscope and SEM. Application stress and shear strength of the shaft was calculated and found overstressing was the cause of failure. To avoid recurrence of breakage, improvement options were identified and subjected to static torsional test to quantify the improvement level.

Clutch & its hydraulic release system in manual transmission are the significant components which affects the maneuverability of the vehicle and the driver comfort. The clutch pedal characteristics optimization is one of the vital parameters are involving various parameters like pedal effort, pedal travel, hump, engagement and disengagement travel, modulation travel & pedal return curve min load. Normally the clutch pedal characteristics has a hysteresis between the forward and return curve (depress and release of the clutch pedal). The hysteresis is the component of mechanical friction like clutch pedal, clutch cover, and hydraulic seal friction. For an optimum clutch pedal feel, free play, peak effort, max. travel, hump and return load are the major functional parameters.

The tractor plays a major role in Agricultural and Construction applications. In a tractor, hydraulic system is act as a heart of the vehicle which controls the draft and position of the implement. Hydraulic system consists of Powertrain assembly, 3-point linkage and DC sensing assembly. The design of hydraulic powertrain assembly is challenging because the loads acting on the system varies based on the type of implement, type of crop, stage of farming and soil conditions etc., Hydraulic powertrain assembly is designed based on standards like IS 12207-2019 which regulates the test methods for the system based on the lift capacity of the tractor. In this paper, virtual simulation has been established to optimize the design and perform the test correlation.

In an off-road vehicle, Vehicle Structure plays a major role in passenger safety, Aesthetics, Durability, through a validated construction of canopy structure. This structure is to maintain the shape of the vehicle and to support various loads acting on the vehicle. In present market a safe, Durable, Robust, Waterproof, Noise less, Light weight and cost-effective off-road vehicle will always be a delight for any customer. However, the current conventional way of Soft top vehicle structure use metal brackets and formed sheet parts to create a structure to retain the canopy shape in place. These conventional structures are often heavier and would have many demerits such as heavy weight, Corrosion, Risk of canopy tear due to metallic structure edges and inappropriate draining, water management. Considering this we replaced the heavy metal brackets in to blow molded plastic parts.

Light Weight Material for Entry Assist Grab Handle with Gas Assist Technology

Ground clearance plays a vital role in an off-road vehicle during off roading. Higher the ground clearance, higher is the difficulty during ingress & egress of the vehicle. This brings in the necessity to provide entry-assist grab-handles for vehicle with more ground clearance (>200mm). Entry-assist grab handles alleviates the pain of the occupants during ingress and egress. For entry-assist grab handles’ purpose to be served, it should provide comfortable ergonomic grip & have to take the load of passengers while ingress or egress through-out the complete life cycle of the vehicle. Entry Assist grab handles can be fitted on A-Pillar zone to assist first row passengers & on B-pillar zone to assist second row passenger. Providing entry-assist grab handles on pillar trims make the grab-handles exposed to head-impact zone and hence, in most of the cases, it should pass the head impact regulations framed for respective countries.

The prediction of Brake specific NOx is directionally reliable with acceptable tolerance.

This paper reviews application of D-Cycle technology to compact tractor diesel engine for improving efficiency & power. The study considers design challenges that are presented for accommodating D-Cycle technology in engine. The paper also covers resolving those challenges with established technical solutions. The study focuses on modifying conventional compact 4-stroke diesel engine with the intention of keeping design changes to a minimum level for incorporating differential stroke technology. Designing of vertically splitting lightweight piston crown which can be smoothly engaged and separated from main piston body without any impact, stem rod which connects piston crown with rocker arm, split connecting rod and rocker arm which is actuated by extra actuating camshaft in addition of present valvetrain camshaft, are covered. Lubrication of additional actuating camshaft is done by extending existing oil galleries.

Assessing the Effect of Torque Converter Losses on the NOx Emission and Engine Stability in TGDI AT Vehicle

The emission norms around the world are continuously changing and getting stringent with every revision. India is on its way to make its emission norms at par with that prevailing in the developed nations. The cold-start condition is an important factor affecting vehicle emissions from gasoline direct injection (GDI) and port fuel injection (PFI) vehicles. In this paper, the effects of change in torque converter losses on emissions are experimentally investigated in a TGDI AT vehicle. The instant engagement of the torque converter puts a sudden load on the engine and thus affects its stability. Thus, to overcome the stability issue, Engine Torque has to be simultaneously increased for smooth engagement. As a result, the likelihood of the slightly leaner air-fuel mixture in the cylinder, which results in higher NOx formation, is much greater in an AT vehicle than that of a similar MT vehicle.

SCV Chassis Performance Optimization Through Parametric Beam Modelling & Simulation

In automotive product development, design and development of the chassis plays an important role since all the internal and external loads pass through the vehicle chassis. Durability, NVH, Dynamics as well as overall vehicle performance is dependent on the chassis structure. Even though passenger vehicle chassis has a ladder frame or a monocoque construction, small commercial vehicle chassis is a hybrid chassis with the cabin welded to the ladder frame. As mileage is critical for sale of SCVs, making a light-weight chassis is also important. This creates a trade-off between the performance and weight which needs to be optimized. In this study, a parametric beam model of the ladder frame & the cabin of the vehicle is created in COMSOL Multiphysics. The structure has been parameterized into the long member & crossmember geometry & sections. The model calculates the first 12 natural frequencies, global stiffness, and weight.

The SAE J1100 based standard cargo volume index methods and predefined luggage objects are very specific to United States population. The European luggage volume calculation and standard luggage calculations are primarily based on DIN and ISO standards. Luggage volume declaration by manufacturers are based on any of these methods. The calculations are complicated and there is a possibility of declaring different values for similar luggage compartments. The major purchase decision of vehicle is based on its luggage capacity and current methods are very limited to make an intelligent decision by a customer. Market specific customer usage patterns for luggage requirements and protecting them in vehicle architecture upfront in concept stage is important to retain the market position and buying preference of customers. The usage patterns is collected from customer clinics and marketing inputs.

Development of an all Speed Governed Diesel-CNG Dual Fuel Engine for Farm Applications

This paper discusses the development of an all speed governed diesel-natural gas dual fuel engine for agricultural farm tractor. A 45 hp, 2.9 liters diesel-natural gas dual fuel engine with a novel closed loop secondary fuel injection system was developed. A frugal approach without any modification of the base mechanical diesel fuel injection system was followed. This approach helped to minimize the cost impact, while meeting performance and emissions at par with neat diesel operation. Additional cost on gas injection system is redeemed by cost savings on diesel fuel. The dual fuel technology developed by Mahindra & Mahindra Ltd., substitutes on an average approximately 40% of diesel with compressed natural gas, meeting the TREM III A emission norms for dual fuel while meeting all application requirements. The governing performance of the tractor was found to be superior than base diesel tractor.

Rotavator is an active tillage implement for breaking the Soil and for the preparation of seed bed for cultivation. The Farmers are currently facing problem due to usage of sub optimal speed of Rotavator which results in more fuel consumption, takes more time for completion of operation. Also, the Current Rental models work on Tractor + Implement as rental combination and customer not able to rent Rotavator as a standalone implement due to non-availability of Tracking information such as hours of utilization on Rotavator. Farmers not able to maintain the service periodicity, if oil change not done in prescribed duration then it may result in improper maintenance and breakdown of the Rotavator. To overcome these problems a smart Rotavator developed consists of an electronic unit fitted on the Rotavator shaft to measure the speed of the shaft rotation and in turn convert to Rotavator speed and also able to convert into Hours of usage based on the starting and stopping of the rotavator.
