Development of Steel Clad Aluminum Brake

Aluminum based brake rotors have been a priority research topic in the DOE 1999 Aluminum Industry Roadmap for the Automobile Market. After fourteen years, no satisfactory technology has been developed to solve the problem of aluminum's low working temperatures except the steel clad aluminum (SCA) brake technology. This technology research started at Michigan Technological University (MTU) in 2001 and has matured recently for commercial productions. The SCA brake rotor has a solid body and replaces the traditional convective cooling of a vented rotor with conductive cooling to a connected aluminum wheel. Much lower temperatures result with the aluminum wheel acting as a great heat sink/radiator. The steel cladding further increases the capability of the SCA rotor to withstand higher surface temperatures. During the road tests of SCA rotors on three cars, significant gas mileage improvement was found; primarily attributed to the unique capability of the SCA rotor on pad drag reduction.

Rapid Prototyping Energy Management System for a Single Shaft Parallel Hybrid Electric Vehicle Using Hardware-in-the-Loop Simulation

Energy management is one of the key challenges for the development of Hybrid Electric Vehicle (HEV) due to its complex powertrain structure. Hardware-In-the-Loop (HIL) simulation provides an open software architecture which enables rapid prototyping HEV energy management system. This paper presents the investigation of the energy management system for a single shaft parallel hybrid electric vehicle using dSPACE eDrive HIL system. The parallel hybrid electric vehicle, energy management system, and low-level Electronic Control Unit (ECU) were modeled using dSPACE Automotive Simulation Models and dSPACE blocksets. Vehicle energy management is achieved by a vehicle-level controller called hybrid ECU, which controls vehicle operation mode and torque distribution among Internal Combustion Engine (ICE) and electric motor. The individual powertrain components such as ICE, electric motor, and transmission are controlled by low-level ECUs.

Modeling of Lithium-Ion Battery Management System and Regeneration Control Strategy for Hybrid Electric Vehicles

Battery management system (BMS) plays a key role in the power management of hybrid electric vehicles (HEV). It measures the state of charge (SOC), state of health (SOH) of the battery, protects the battery package and extends cells' life cycles. For HEV applications, lithium-ion battery is usually selected as electric power source due to its high specific energy, high energy density, and long life cycle. However, the non-linear characteristic of a Li-ion battery, complicated electro-chemical model, and environmental factors, raises the difficulties in the real-time estimation of the SOC for a Li-ion battery. To address this challenge, a BMS for HEVs is modeled with MATLAB/Simulink. In addition, a regenerative braking control strategy is proposed to determine the magnitude of the regenerative torque based on the battery SOC.

Methods for Modeling and Code Generation for Custom Lookup Tables

Lookup tables and functions are widely used in real-time embedded automotive applications to conserve scarce processor resources. To minimize the resource utilization, these lookup tables (LUTs) commonly use custom data structures. The lookup function code is optimized to process these custom data structures. The legacy routines for these lookup functions are very efficient and have been in production for many years. These lookup functions and the corresponding data structures are typically used for calibration tables. The third-party calibration tools are specifically tailored to support these custom data structures. These tools assist the calibrators in optimizing the control algorithm performance for the targeted environment for production. Application software typically contains a mix of both automatically generated software and manually developed code. Some of the same calibration tables may be used in both auto generated and hand-code [ 1 ] [ 2 ].

A Dynamic Computer-Aided Engineering Model for Automobile Climate Control System Simulation and Application Part I: A/C Component Simulations and Integration

This paper details the computer algorithm which was developed to determine the A/C refrigeration circuit balance point under the system transient operating conditions. The A/C circuit model consisting of major component submodels, such as the evaporator, compressor, condenser, orifice, air handling system, and connecting hoses, are included in the study. Pressure drop and thermal capacity for the evaporator, condenser, and connecting ducts/hoses are also considered in the simulation. The results obtained from the simulation model are in good agreement with the experimental data. Users can take advantage of this CAE tool to optimize the A/C system design and to minimize the development process with time-saving and cost-effective perspectives.

A Computer-Aided Engineering (CAE) model for automobile climate control system is presented to provide engineers with an cost effective analysis tool for designing, developing, and optimizing the vehicle interior climate. It is the objective of this paper to develop a mathematical model which predicts the lumped temperature and lumped humidity variations inside the passenger compartment under design and operating conditions. The transient nature of the passenger cabin temperature, average interior mass temperature, and humidity are modeled using three coupled non-linear ordinary differential equations based on mass and energy balances. These equations are then solved by a fourth-order Runge-Kutta method with adaptive step size control.

The Vehicle Engine Cooling System Simulation Part 2 – Model Validation Using Transient Data

The Vehicle Engine Cooling System Simulation (VECSS) computer code has been developed at the Michigan Technological University to simulate the thermal response of a cooling system for an on-highway heavy duty diesel powered truck under steady and transient operation. In Part 1 of this research, the code development and verification has been presented. The revised and enhanced VECSS (version 8.1) software is capable of simulating in real-time a Freightliner FLD 120 truck with a Detroit Diesel Series 60 engine, Behr McCord radiator, Allied signal / Garrett Automotive charge air cooler and turbocharger, Kysor DST variable speed fan clutch, DDC oil and coolant thermostat. Other cooling system components were run and compared with experimental data provided by Kysor Cooling Systems. The experimental data were collected using the Detroit Diesel Electronic Control's (DDEC) Electronic Control Module (ECM) and the Hewlett Packard (HP) data acquisition system.

A Theoretical and Experimental Study of the Regeneration Process in a Silicon Carbide Particulate Trap Using a Copper Fuel Additive

The purpose of this study was to investigate the pressure drop and regeneration characteristics of a silicon carbide (SiC) wall-flow diesel particulate filter. The performance of a 25 μm mean pore size SiC dual trap system (DTS) consisting of two 12 liter traps connected in parallel in conjunction with a copper (Cu) fuel additive was evaluated. A comparison between the 25 μm DTS and a 15 μm DTS was performed, in order to show the effect of trap material mean pore size on trap loading and regeneration behavior. A 1988 Cummins LTA 10-300 diesel engine was used to evaluate the performance of the 15 and 25 μm DTS. A mathematical model was developed to better understand the thermal and catalytic oxidation of the particulate matter. For all the trap steady-state loading tests, the engine was run at EPA mode 11 for 10 hours. Raw exhaust samples were taken upstream and downstream of the trap system in order to determine the DTS filtration efficiency.

The model consists of a physical properties database, an equilibrium description for single and multicomponent adsorption, and a kinetic description for adsorption beds in the water processor. The model is verified on a surrogate mixture designed to mimic the adsorption potential of the ISS shower/handwash waste stream.

Computer Simulation of Refrigerant Vapor Condenser in Transient Operation

The formulation of mathematical model for the computational simulation of transient temperature response and phase change of refrigerant in a vapor condenser of an automotive air conditioning unit is described. A demonstrative computational simulation of a sample air cooled vapor condenser charged with Freon 12 is presented. The computational analysis predicts an initial surge and followed by an oscillation of the condensate outflow rate from the condenser when the air-conditioning unit is started, and the tube length required for complete condensation of inflow vapor is a maximum value at start up. The rise of the temperatures of the condenser tubes and cooling air flow during the start-up and load change operations rate found to be gradual but the scale of these temperature changes are considered small.

This paper discusses the evaluation and application of a portable parked-vehicle tailpipe emissions measurement apparatus (EMA). The EMA consists of an exhaust dilution system and a portable instrument package. The EMA instantaneously dilutes and cools a sample of exhaust with compressed nitrogen or air at a known dilution ratio, thereby presenting it to instruments as it is presented to personnel in the surrounding environment. The operating principles and governing equations of the EMA are presented. A computational method is presented to determine the engine operating and performance parameters from the exhaust CO2 concentrations along with an assumed engine overall volumetric efficiency and brake specific fuel consumption. The parameters determined are fuel/air ratio, mass flow rates of fuel, air and exhaust emissions, and engine brake torque and horsepower.

The Study of the Effect of Exhaust Gas Recirculation on Engine Wear in a Heavy-Duty Diesel Engine Using Analytical Ferrography

A study was undertaken to investigate the affect of exhaust gas recirculation (EGR) on engine wear and lubricating oil degradation in a heavy duty diesel engine using a newly developed methodology that uses analytical ferrography in conjunction with short term tests. Laboratory engine testing was carried out on a Cummins NTC-300 Big Cam II diesel engine at rated speed (1800 RPM) and 75% rated load with EGR rates of 0, 5, and 15% using a SAE 15W40 CD/SF/EO-K oil. Dynamometer engine testing involved collecting oil samples from the engine sump at specified time intervals through each engine test. These oil samples were analyzed using a number of different oil analysis techniques that provide information on the metal wear debris and also on the lubricating oil properties. The results from these oil analysis techniques are the basis of determining the effect of EGR on engine wear and lubricating oil degradation, rather than an actual engine tear down between engine tests.

Interactive Design Using Eigenvalue Modification, A Comparison of Experimental and Theoretical Modal Analysis

This paper examines the feasibility of using eigenvalue modification as the effective algorithm for interactive modal analysis. The dynamic characteristics of a cantilever beam are determined experimentally and compared to the results of an analytical study. The model is then modified with the addition of mass and stiffness. The results predicted using eigenvalue modification theory on the analytical model compare very favorably with experimentally determined results.

Analysis of the Physical Characteristics of Diesel Particulate Matter Using Transmission Electron Microscope Techniques

An Andersen Impactor was used to collect particulate samples in both the undiluted and diluted exhaust from a Caterpillar 3150 diesel engine operated on the EPA 13-mode cycle. A total of 24 samples were examined using the transmission electron microscope and approximately 300 photomicrographs were taken. The microscope analysis and photomicrographs revealed details concerning the physical characteristics of the particulate and permitted a direct visual comparison of the samples collected. The photomicrographs were used to obtain diameter measurements of the basic individual spherical particles that comprise the much larger aggregates/agglomerates. Nearly 11,000 basic particles were measured and the observed range of diameters was 70-1200 Å. The mean particle diameters in the undiluted and diluted exhaust samples were 479 Å and 436 Å respectively. respectively. A respectively. 436 A respectively.

Physical Size Distribution Characterization of Diesel Particulate Matter and the Study of the Coagulation Process

Diesel particulate matter in both the diluted and undiluted state is subject to the processes of coagulation, condensation or evaporation, and nucleation which causes continuous changes in its physical characteristics. The Electrical Aerosol Analyzer (EAA) is used to measure the diesel particle size distribution in the MTU dilution tunnel for a naturally aspirated direct-injection diesel engine operated on the EPA 13 mode cycle. The design and development of accurate and repeatable sampling methods using the EAA are presented. These methods involve both steady-state tunnel and bag measurements. The data indicate a bimodal nature within the 0.001 to 1 μm range. The first mode termed the “embroynic mode” has a saddle point between 0.005 to 0.015 μm and the second mode termed the “aggregation mode” lies between .08 to .15 μm for the number distribution.

The Characterization of the Hydrocarbon and Sulfate Fractions of Diesel Particulate Matter

One of the more objectionable aspects of the use of diesel engines has been the emission of particulate matter. A literature review of combustion flames, theoretical calculations and dilution tunnel experiments have been performed to elucidate the chemical and physical processes involved in the formation of diesel particulate matter. A comparative dilution tunnel study of diluted and undiluted total particulate data provided evidence supporting calculations that indicate hydro-carbon condensation should occur in the tunnel at low exhaust temperatures. The sample collection system for the measurement of total particulate matter and soluble sulfate in particulate matter on the EPA 13 mode cycle is presented. A method to correct for hydrocarbon interferences in the EPA barium chloranilate method for the determination of sulfate in particulate matter is discussed.
