Innovative Zero-Emissions Braking System: Performance Analysis Through a Transient Braking Model

This paper presents the analysis of an innovative braking system as an alternative and environmentally friendly solution to traditional automotive friction brakes. The idea arose from the need to eliminate emissions from the braking system of an electric vehicle: traditional brakes, in fact, produce dust emissions due to the wear of the pads. The innovative solution, called Zero-Emissions Driving System (ZEDS), is a system composed of an electric motor (in-wheel motor) and an innovative brake. The latter has a geometry such that it houses MagnetoRheological Fluid (MRF) inside it, which can change its viscous properties according to the magnetic field passing through it. It is thus an electro-actuated brake, capable of generating a magnetic field passing through the fluid and developing braking torque. A performance analysis obtained by a simulation model built on Matlab Simulink is proposed.

3DOF Vehicle Dynamics Model for Fuel Consumption Estimation

The dynamic model is built in Siemens Simcenter Amesim platform and simulates the performances on track of JUNO, a low energy demanding Urban Concept vehicle to take part in the Shell Eco-Marathon competition, in which the goal is to achieve the lowest fuel consumption in covering some laps of a racetrack, with limitations on the maximum race time. The model starts with the longitudinal dynamics, analysing all the factors that characterize the vehicle’s forward resistance, like aerodynamic forces, altimetry changes and rolling resistance. To improve the correlation between simulation and track performances, the model has been updated with the implementation of a Single-Track Model, including vehicle rotation around its roll axis, and a 3D representation of the racetrack, with an automatic trajectory following control implemented. This is crucial to characterise the vehicle’s lateral dynamics, which cannot be neglected in simulating its performances on track.

Light Commercial Vehicle ADAS-Oriented Modelling: An Optimization-Based Conversion Tool from Multibody to Real-Time Vehicle Dynamics Model

In the last few years, the number of Advanced Driver Assistance Systems (ADAS) on road vehicles has been increased with the aim of dramatically reducing road accidents. Therefore, the OEMs need to integrate and test these systems, to comply with the safety regulations. To lower the development cost, instead of experimental testing, many virtual simulation scenarios need to be tested for ADAS validation. The classic multibody vehicle approach, normally used to design and optimize vehicle dynamics performance, is not always suitable to cope with these new tasks; therefore, real-time lumped-parameter vehicle models implementation becomes more and more necessary. This paper aims at providing a methodology to convert experimentally validated light commercial vehicles (LCV) multibody models (MBM) into real-time lumped-parameter models (RTM).

Optimal Torque-Vectoring Control Strategy for Energy Efficiency and Vehicle Dynamic Improvement of Battery Electric Vehicles with Multiple Motors

Electric vehicles comprising multiple motors allow the individual wheel torque allocation, i.e. torque-vectoring. Powertrain configurations with multiple motors provide additional degree of freedom to improve system level efficiencies while ensuring handling performances and active safety. However, most of the works available on this topic do not simultaneously optimize both vehicle dynamic performance and energy efficiency while considering the real-time implementability of the controller. In this work, a new and systematic approach in designing, modeling, and simulating the main layers of a torque-vectoring control framework is introduced. The high level control combines the actions of an adaptive Linear Quadratic Regulator (A-LQR) and of a feedforward controller, to shape the steady-state and transient vehicle response by generating the reference yaw moment. A novel energy efficient torque allocation method is proposed as a low level controller.

Pre-Design and Feasibility Analysis of a Magneto-Rheological Braking System for Electric Vehicles

Magneto-Rheological (MR) Fluid started to be used for industrial applications in the last 20 years, and, from that moment on, innovative uses have been evaluated for different applications to exploit its characteristic of changing yield stress as a function of the magnetic field applied. Because of the complexity of the behavior of the MR fluid, it is necessary to perform lots of simulations, combining multi-physical software capable of evaluating all the material’s characteristics. The paper proposes a strategy capable of quickly verifying the feasibility of an innovative MR system, considering a sufficient accuracy of the approximation, able to easily verify the principal criticalities of the innovative applications concerning the MR fluid main electromagnetic and fluid-dynamic capabilities.

Methodology and Application on Load Monitoring Using Strain-Gauged Bolts in Brake Calipers

As technology evolves, the number of sensors and available data on vehicles grow exponentially. In this context, it is essential to use sensors for monitoring key components, increasing safety and reliability, and gathering data useful for mechanical dimensioning and control systems. This paper presents an application of strain-gauged bolts on brake calipers fixation of two electric vehicles. With this approach it was possible to evaluate the loads applied to the brake pads fixation zone and correlate them with braking behavior, therefore gaining insights on braking conditions and system state for an improved braking function control. The goal of the study is analyzing the strengths and limitations of the method and proposing developments to deploy it in real applications. This is particularly important and novel for electric vehicles, where powertrains can create positive/negative torques and generate complex interactions with braking system.

Combustion Phasing Indicators for Optimized Spark Timing Settings for Methane-Hydrogen Powered Small Size Engines

In the intermediate stage towards zero-emissions, use of methane-hydrogen blends in spark ignition (SI) engines could represent an attractive application. The present work investigated the relevance of empirical base rules for choosing maximum brake torque spark timing settings when using methane-hydrogen blends. A 0D/1D model was used for investigating the optimized ignition for maximizing engine output. Calibration was performed by using in-cylinder pressure data recorded on a methane fueled small size SI engine for two-wheel applications. After adaptations of the model such as valves timing, for rendering it more representative for power generation applications, the investigation was focused on how MBT spark advance was correlated to the 50% mass fraction burned mark (CA50) and peak pressure location. The fact that they were optimized for methane was found to be essential only for high concentrations of hydrogen.

In the frame of automotive Noise Vibration and Harshness (NVH) evaluation, inner cabin noise is among the most important indicators. The main noise contributors can be identified in engine, suspensions, tires, powertrain, brake system, etc. With the advent of E-vehicles and the consequent absence of the Internal Combustion Engine (ICE), tire/road noise has gained more importance, particularly at mid-speed driving and in the spectrum up to 300 Hz. At the state of the art, the identification and characterization of Noise and Vibration sources rely on pointwise sensors (microphones, accelerometers, strain gauges). Optical methods such as Digital Image Correlation (DIC) and Laser Doppler Vibrometer (LDV) have recently received special attention in the NVH field because they can be used to obtain full-field measurements.

On the Road Profile Estimation from Vehicle Dynamics Measurements

Ride comfort assessment is undoubtedly related to the interaction between the vehicle tires and the road surface. Indeed, the road profile represents the typical input for tire vertical load estimation in durability analysis and for active/semi-active suspension controller design. However, the road profile evaluation through direct experimental measurements involves long test time and excessive cost required by professional instrumentations to detect the road irregularities with sufficient accuracy. An alternative is shifting attention towards efficient and robust algorithms for indirect road profile evaluation. The object of this work aims at providing road profile estimation starting from vehicle dynamics measurements, through accessible and traditional sensors, with the application of a linear Kalman filter algorithm.

A Methodology for Parameter Estimation of Nonlinear Single Track Models from Multibody Full Vehicle Simulation

In vehicle dynamics, simple and fast vehicle models are required, especially in the framework of real-time simulations and autonomous driving software. Therefore, a trade-off between accuracy and simulation speed must be pursued by selecting the appropriate level of detail and the corresponding simplifying assumptions based on the specific purpose of the simulation. The aim of this study is to develop a methodology for map and parameter estimation from multibody simulation results, to be used for simplified vehicle modelling focused on handling performance. In this paper, maneuvers, algorithms and results of the parameter estimation are reported, together with their integration in single track models with increasing complexity and fidelity. The agreement between the multibody model, used as reference, and four single track models is analyzed and discussed through the evaluation of the correlation index.

A Reverse-Engineering Method for Powertrain Parameters Characterization Applied to a P2 Plug-In Hybrid Electric Vehicle with Automatic Transmission

Over the next decade, CO2 legislation will be more demanding and the automotive industry has seen in vehicle electrification a possible solution. This has led to an increasing need for advanced powertrain systems and systematic model-based control approaches, along with additional complexity. This represents a serious challenge for all the OEMs. This paper describes a novel reverse engineering methodology developed to estimate relevant powertrain data required for fuel consumption-oriented hybrid electric vehicle (HEV) modelling. The estimated quantities include high-voltage battery internal resistance, electric motor and transmission efficiency, gearshift thresholds, torque converter performance diagrams, engine fuel consumption map and front/rear hydraulic brake torque distribution. This activity provides a list of dedicated experimental tests, to be carried out on road or on a chassis dynamometer, aiming at powertrain characterization thanks to a suitable post-processing algorithm.

Human-Driving Highway Overtake and Its Perceived Comfort: Correlational Study Using Data Fusion

As an era of autonomous driving approaches, it is necessary to translate handling comfort - currently a responsibility of human drivers - to a vehicle imbedded algorithm. Therefore, it is imperative to understand the relationship between perceived driving comfort and human driving behaviour. This paper develops a methodology able to generate the information necessary to study how this relationship is expressed in highway overtakes. To achieve this goal, the approach revolved around the implementation of sensor Data Fusion, by processing data from CAN, camera and LIDAR from experimental tests. A myriad of variables was available, requiring individuating the key-information and parameters for recognition, classification and understanding of the manoeuvres. The paper presents the methodology and the role each sensor plays, by expanding on three main steps: Data segregation and parameter selection; Manoeuvre detection and processing; Manoeuvre classification and database generation.

A Smart Measuring System for Vehicle Dynamics Testing

A fast measurement of the car handling performance is highly desirable to easily compare and assess different car setup, e.g. tires size and supplier, suspension settings, etc. Instead of the expensive professional equipment normally used by car manufacturers for vehicle testing, the authors propose a low-cost solution that is nevertheless accurate enough for comparative evaluations. The paper presents a novel measuring system for vehicle dynamics analysis, which is based uniquely on the sensors embedded in a smartphone and therefore completely independent on the signals available through vehicle CAN bus. Data from tri-axial accelerometer, gyroscope, GPS and camera are jointly used to compute the typical quantities analyzed in vehicle dynamics applications.

Test Bench for Static Transmission Error Evaluation in Gears

In this paper a test bench for measuring the Static Transmission Error of two mating gears is presented and a comparison with the results obtained with the commercial software GeDy TrAss is shown. Static Transmission Error is considered as the main source of overloads and Noise, Vibration and Harshness issues in mechanical transmissions. It is defined as the difference between the theoretical angular position of two gears under load in quasi-static conditions and the real one. This parameter strictly depends on the applied torque and the tooth macro and micro-geometry. The test bench illustrated in this work is designed to evaluate the actual Static Transmission Error of two gears under load in quasi-static conditions. In particular, this testbed can be divided in two macro elements: the first one is the mechanism composed by weights and pulleys that generates a driving and a braking torque up to 500 Nm.

Customer Oriented Vehicle Dynamics Assessment for Autonomous Driving in Highway

Autonomous Driving is one of the main subjects of academic research and one important trend in the automotive industry. With the advent of self-driving vehicles, the interest around trajectory planning raises, in particular when a customer-oriented analysis is performed, since more and more the carmakers will have to pay attention to the handling comfort. With that in mind, an experimental approach is proposed to assess the main characteristics of human driving and gain knowledge to enhance quality of autonomous vehicles. Focusing on overtaking maneuvers in a highway environment, four comfort indicators are proposed aiming to capture the key aspects of the chosen paths of a heterogeneous cohort. The analysis of the distribution of these indicators (peak to peak lateral acceleration, RMS lateral acceleration, Smoothness and Jerk) allowed the definition of a human drive profile.

Vehicle dynamics is a fundamental part of vehicle performance. It combines functional requirements (i.e. road safety) with emotional content (“fun to drive”, “comfort”): this balance is what characterizes the car manufacturer (OEM) driving DNA. To reach the customer requirements on Ride & Handling, integration of CAE and testing is mandatory. Beside of cutting costs and time, simulation helps to break down vehicle requirements to component level. On chassis, the damper is the most important component, contributing to define the character of the vehicle, and it is defined late, during tuning, mainly by experienced drivers. Usually 1D lookup tables Force vs. Velocity, generated from tests like the standard VDA, are not able to describe the full behavior of the damper: different dampers display the same Force vs. Velocity curve but they can give different feeling to the driver.

Rapid Optimal Design of a Light Vehicle Hydraulic Brake System

Designing automobile brake systems is generally complex and time consuming. Indeed, the brake system integrates several components and has to satisfy numerous conflicting government regulations. Due to these constraints, designing an optimal configuration is not easy. This paper consequently proposes a simple, intuitive and automated methodology that enables rapid optimal design of light vehicle hydraulic brake systems. Firstly, the system is modeled through cascaded analytical equations for each component. A large design space is then generated by varying the operational parameters of each component in its specific reasonable range. The system components under consideration include the brake pedal, the master cylinder, the vacuum-assisted booster, the brake line and the brake pistons. Successful system configurations are identified by implementing the requirements of the two most relevant safety homologation standards for light vehicle brake systems (US and EU legislations).

A Deep Learning based Virtual Sensor for Vehicle Sideslip Angle Estimation: Experimental Results

Modern vehicles have several active systems on board such as the Electronic Stability Control. Many of these systems require knowledge of vehicle states such as sideslip angle and yaw rate for feedback control. Sideslip angle cannot be measured with the standard sensors present in a vehicle, but it can be measured by very expensive and large optical sensors. As a result, state observers have been used to estimate sideslip angle of vehicles. The current state of the art does not present an algorithm which can robustly estimate the sideslip angle for vehicles with all-wheel drive. A deep learning network based sideslip angle observer is presented in this article for robust estimation of vehicle sideslip angle. The observer takes in the inputs from all the on board sensors present in a vehicle and it gives out an estimate of the sideslip angle. The observer is tested extensively using data which are obtained from proving grounds in high tire-road friction coefficient conditions.

Pressure Following Strategy for Conventional Braking Control Applied to a HIL Test Bench

Brake systems represent important components for passenger cars since they are strictly related to vehicle safety: Anti-lock Braking Systems (ABS) and Electronic Stability Control (ESC) are the most well-known examples. The paper is focused on the characterization of the braking hydraulic plant and on the design of a pressure following control strategy. This strategy is aimed at pursuing performances and/or comfort objectives beyond the typical safety task. The low-level logic (focus of the paper) consists of a Feedforward and Proportional Integral controller. A Hardware In the Loop (HIL) braking test bench is adopted for pressure controller validation by providing some realistic reference pressure histories evaluated by a high-level controller. Results prove that innovative control strategies can be applied to conventional braking systems for achieving targets not limited to braking issues, i.e., comfort or NVH tasks.

Enhancing Transmission NVH Performance through Powertrain Control Integration with Active Braking System

This paper explores the potentiality of reducing noise and vibration of a vehicle transmission thanks to powertrain control integration with active braking. Due to external disturbances, coming from the driver, e.g. during tip-in / tip-out maneuvers, or from the road, e.g. crossing a speed bump or driving on a rough road, the torsional backlashes between transmission rotating components (gears, synchronizers, splines, CV joints), may lead to NVH issues known as clonk. This study initially focuses on the positive effect on transmission NVH performance of a concurrent application of a braking torque at the driving wheels and of an engine torque increase during these maneuvers; then a powertrain/brake integrated control strategy is proposed. The braking system is activated in advance with respect to the perturbation and it is deactivated immediately after to minimize losses.
