Stress Generation in Large Pouch Cells Under Cycling and Abuse Conditions

Pouch cells are increasingly popular form factors for the construction of energy storage systems in electric vehicles of all classes. Knowledge of the stress generated by these higher capacity pouch cells is critical to properly design battery modules and packs for both normal and abnormal operation. Existing literature predominantly offers data on smaller pouch cells with capacities of less than 10 Ah, leaving a gap in our understanding of the behavior of these larger cells. This experimental study aimed to bridge this knowledge gap by measuring loads and stresses in constrained 65 Ah pouch cells under both cycling and abuse conditions. To capture the desired responses, a load cell was located within a robust fixture to measure cell stress in real time after the application of a preload of approximately 30 kilograms or 294 N, equivalent to a pressure of 0.063 bar, with a fixed displacement.

Diesel Oxidation Catalyst Performance with Biodiesel Formulations

Biodiesel (i.e., mono-alkyl esters of long chain fatty acids derived from vegetable oils and animal fats) is a renewable diesel fuel providing life-cycle greenhouse gas emission reductions relative to petroleum-derived diesel. With the expectation that there would be widespread use of biodiesel as a substitute for ultra-low sulfur diesel (ULSD), there have been many studies looking into the effects of biodiesel on engine and aftertreatment, particularly its compatibility to the current aftertreatment technologies. The objective of this study was to generate experimental data to measure the effectiveness of a current technology diesel oxidation catalysts (DOC) to oxidize soy-based biodiesel at various blend levels with ULSD. Biodiesel blends from 0 to 100% were evaluated on an engine using a conventional DOC.

Post-Mortem Analysis of DAAAC and Conventionally Aged Aftertreatment Systems

Upcoming regulations from CARB and EPA will require diesel engine manufacturers to validate aftertreatment durability with full useful life aged components. To this end, the Diesel Aftertreatment Accelerated Aging Cycle (DAAAC) protocol was developed to accelerate aftertreatment aging by accounting for hydrothermal aging, sulfur, and oil poisoning deterioration mechanisms. Two aftertreatment systems aged with the DAAAC protocol, one on an engine and the other on a burner system, were directly compared to a reference system that was aged to full useful life using conventional service accumulation. After on-engine emission testing of the fully aged components, DOC and SCR catalyst samples were extracted from the aftertreatment systems to compare the elemental distribution of contaminants between systems. In addition, benchtop reactor testing was conducted to measure differences in catalyst performance.

Comparison on Combustion and Emissions Performance of Biodiesel and Diesel in a Heavy-duty Diesel Engine: NOX, Particulate Matter, and Particle Size Distribution

Low carbon emissions policies for the transportation sector have recently driven more interest in using low net-carbon fuels, including biodiesel. An internal combustion engine (ICE) can operate effectively using biodiesel while achieving lower engine-out emissions, such as soot, mostly thanks to oxygenate content in biodiesel. This study selected a heavy-duty (HD) single-cylinder engine (SCE) platform to test biodiesel fuel blends with 20% and 100% biodiesel content by volume, referred to as B20, and B100. Test conditions include a parametric study of exhaust gas recirculating (EGR), and the start of injection (SOI) performed at low and high engine load operating points. In-cylinder pressure and engine-out emissions (NOX and soot) measurements were collected to compare diesel and biodiesel fuels.

Development of a 5-Component Diesel Surrogate Chemical Kinetic Mechanism Coupled with a Semi-Detailed Soot Model with Application to Engine Combustion and Emissions Modeling

In the present work, five surrogate components (n-Hexadecane, n-Tetradecane, Heptamethylnonane, Decalin, 1-Methylnaphthalene) are proposed to represent liquid phase of diesel fuel, and another different five surrogate components (n-Decane, n-Heptane, iso-Octane, MCH (methylcyclohexane), Toluene) are proposed to represent vapor phase of diesel fuel. For the vapor phase, a 5-component surrogate chemical kinetic mechanism has been developed and validated. In the mechanism, a recently updated H2/O2/CO/C1 detailed sub-mechanism is adopted for accurately predicting the laminar flame speeds over a wide range of operating conditions, also a recently updated C2-C3 detailed sub-mechanism is used due to its potential benefit on accurate flame propagation simulation. For each of the five diesel vapor surrogate components, a skeletal sub-mechanism, which determines the simulation of ignition delay times, is constructed for species C4-Cn.

Diesel Particulate Filter Durability Performance Comparison Using Metals Doped B20 vs. Conventional Diesel Part I: Accelerated Ash Loading and DPF Performance Evaluation

The project objective was to generate experimental data to evaluate the impact of metals doped B20 on DPF ash loading and performance compared to that of conventional petrodiesel. Accelerated ash loading was conducted on two DPFs – one exposed to regular diesel fuel and the other to B20 containing metal dopants equivalent to 4 ppm B100 total metals (currently total metals are limited to 10 ppm in ASTM D6751, the standard for B100). Periodic performance evaluations were conducted on the DPFs at 10 g/L ash loading intervals. After the evaluations at 30 g/L, the DPF was cleaned with a commercial DPF cleaning machine and another round of DPF evaluations were conducted. A comparison of the effect of ash loading with the two fuels and DPF cleaning is presented. The metals doped B20 fuel resulted in ash that was similar to that deposited when exposed to ULSD (lube oil ash) and exhibited similar ash cleaning removal efficiency.

A DMS (Driver Monitoring System) is one of the most important safety features that assist in the monitoring functions and alert drivers when distraction or drowsiness is detected. The system is based in a DSMC (Driver Status Monitoring Camera) mounted in the vehicle's dash, which has a predefined set of operational requirements that must be fulfilled to guarantee the correct operation of the system. These conditions represent a trade space analysis challenge for each vehicle since both the DSMC and the underlying vehicle’s requirements must be satisfied. Relying upon the camera’s manufacturer evaluation for every iteration of the vehicle’s design has proven to be time-consuming, resources-intensive, and ineffective from the decision-making standpoint.

Diesel Particulate Filter Durability Performance Comparison Using Metals Doped B20 vs. Conventional Diesel Part II: Chemical and Microscopic Characterization of Aged DPFs

This project’s objective was to generate experimental data to evaluate the impact of metals doped B20 on diesel particle filter (DPF) ash loading and performance compared to that of conventional petrodiesel. The effect of metals doped B20 vs. conventional diesel on a DPF was quantified in a laboratory controlled accelerated ash loading study. The ash loading was conducted on two DPFs – one using ULSD fuel and the other on B20 containing metals dopants equivalent to 4 ppm B100 total metals. Engine oil consumption and B20 metals levels were accelerated by a factor of 5, with DPFs loaded to 30 g/L of ash. Details of the ash loading experiment and on-engine DPF performance evaluations are presented in the companion paper (Part I). The DPFs were cleaned, and ash samples were taken from the cleaned material. X-ray Fluorescence (XRF), X-Ray Photoelectron Spectroscopy (XPS) and X-Ray Diffraction (XRD) were conducted on the ash samples.

Low Ambient Temperature Impact on a Low NOX Demonstration System

In 2020, CARB adopted the low NOX omnibus ruling, which provided revisions to on-road heavy duty engine compliance standards and certification practices. As part of the updates to the regulation, CARB has introduced a new in-use vehicle testing process that broadens the operation modes tested and considers the manufacturer’s intended vehicle application. Compared to the previous method, or the Not-to-Exceed approach, cold start and low ambient temperature provisions were included as part of the updates. The inclusion of low temperature operation requires the OEMs to design a robust engine and aftertreatment package that extends NOX conversion performance. The following work discusses the NOX emissions performance impact in a low temperature ambient environment. The engine and aftertreatment system evaluated was designed to comply with CARB’s low NOX regulations. The cycles tested included the CARB Southern NTE cycle and an FTP-LLC protocol.

Generation of Reactive Chemical Species/Radicals through Pilot Fuel Injection in Negative Valve Overlap and Its Effects on Engine Performances

This study investigated the potential of generating reactive chemical species (including radicals) through pilot fuel injection in negative valve overlap for improving the combustion and emissions performances of spark ignition gasoline engines under low load and low speed operating conditions. Several Ford sub-models were used for simulating the physics and chemistry processes of injecting a small amount of fuel in NVO (negative valve overlap). Effects of different NVO degrees and different pilot injection timings, factors for fuel conversion were simulated and investigated. CO and H2 conversions during NVO, CO and H2 amounts before spark timing were used for comparing different schemes.

DAAAC Protocol for Durability Demonstration of Diesel Aftertreatment Systems: Emissions Performance Validation

Aftertreatment durability demonstration is a required validation exercise for on-road medium and heavy-duty diesel engine certification. The demonstration is meant to validate emissions compliance for the engine and aftertreatment system at full useful life or FUL. Current certification practices allow engine manufacturers to complete partial aging and then extrapolate emissions performance results to FUL. While this process reduces the amount of service accumulation time, it does not consider changes in the aftertreatment deterioration rate. Rather, deterioration is assumed to occur at a linear rate, which may lead to false conclusions relating to emissions compliance. With CARB and EPA’s commitment to the reduction of criteria emissions, emphasis has also been placed on revising the existing certification practices. The updated practices would require engine manufacturers to certify with an aftertreatment system aged to FUL.

An Optimization Model for Die Sets Allocation to Minimize Supply Chain Cost

In this paper, a novel mixed-integer programming model is developed to optimally assign the die sets to candidate plants to minimize the total costs. The total costs include freight shipping stamped parts to assembly plants, die set movement, outsourcing, and utilization. Therefore, the objective function is weighted multi-criteria and it takes into consideration some of the key constraints in the real-world condition including “must-move die sets”. An optimization tool has been developed that takes several inputs and feeds them as the input to the mathematical model and generates the optimal assignments with the directional costs as the output. The tool has been tested for several plants at Ford and has proved its robustness by saving millions of dollars. The developed tool can easily be applied to other manufacturing systems and original equipment manufacturers (OEMs).

Development of Steady State NO2:NOX Control via an Independent Nitric Decomposition System for the Exhaust Composition Transient Operation Laboratory

Southwest Research Institute (SwRI) utilizes the burner-based Exhaust Composition Transient Operation LaboratoryTM (ECTO-Lab) to accurately simulate transient engines and replicate real exhaust that is produced by light and heavy-duty engines for aftertreatment aging and evaluations. This system can generate and dose NOX over transient cycles from a range of 20 ppm to 1200 ppm where the NOX is generated by the in-situ decomposition and combustion of a fuel-bound, nitrogen containing compound. During the combustion and decomposition of the nitrogen containing compound over 95 % of the NOX generated is in the form of NO. To authentically simulate exhaust gases, it is necessary to account for the distribution of the NO to the NO2. Since previous work has established that the decomposition of nitric acid can be utilized as a method to generate NO2, the objective of this project was to develop control of NO and NO2 within SwRI’s ECTO-Lab through the decomposition of nitric acid.

Application of Data Analytics to Decouple Historical Real-World Trip Trajectories into Representative Maneuvers for Driving Characterization

Historical driver behavior and drive style are crucial inputs in addition to V2X connectivity data to predict future events as well as fuel consumption of the vehicle on a trip. A trip is a combination of different maneuvers a driver executes to navigate a route and interact with his/her environment including traffic, geography, topography, and weather. This study leverages big data analytics on real-world customer driving data to develop analytical modeling methodologies and algorithms to extract maneuver-based driving characteristics and generate a corresponding maneuver distribution. The distributions are further segmented by additional categories such as customer group and type of vehicle. These maneuver distributions are used to build an aggressivity distribution database which will serve as the parameter basis for further analysis with traffic simulation models.

Quantitative Analysis of Gasoline Direct Injection Engine Emissions for the First 5 Firing Cycles of Cold Start

A series of cold start experiments using a 2.0 liter gasoline turbocharged direct injection (GTDI) engine with custom controls and calibration were carried out using gasoline and iso-pentane fuels, to obtain the cold start emissions profiles for the first 5 firing cycles at an ambient temperature of 22°C. The exhaust gases, both emitted during the cold start firing and emitted during the cranking process right after the firing, were captured, and unburned hydrocarbon emissions (HC), CO, and CO2 on a cycle-by-cycle basis during an engine cold start were analyzed and quantified. The HCs emitted during gasoline-fueled cold starts was found to reduce significantly as the engine cycle increased, while CO and CO2 emissions were found to stay consistent for each cycle. Crankcase ventilation into the intake manifold through the positive-crankcase ventilation (PCV) valve system was found to have little effect on the emissions results.

Comparison of Partial and Total Dilution Systems for the Measurement of Polycyclic Aromatic Hydrocarbons and Hydrocarbon Speciation in Diesel Exhaust

Two methods of sampling exhaust emissions are typically used for characterizing emissions from diesel engines: total dilution which uses a constant volume sampling (CVS) system and partial flow dilution which relies on proportionally diluting a small part from the main exhaust stream. The CVS dilutes the entire exhaust flow to a constant volumetric flowrate which allows for proportional sampling of the exhaust species during transient engine operation. For partial dilution sampling during transient engine operation, obtaining a proportional sample is more rigorous and dilution of the extracted sample must be continuously changed throughout the cycle in order for the extracted sample flowrate to be proportional to the continuously changing exhaust flow. Typically, regulated emissions measured using both methods for an engine platform have shown good correlation. The focus for this work was on the experimental investigation of the two methods for the measurement of unregulated species.

Investigation of Mechanical Behavior of Chopped Carbon Fiber Reinforced Sheet Molding Compound (SMC) Composites

As an alternative lightweight material, chopped carbon fiber reinforced Sheet Molding Compound (SMC) composites, formed by compression molding, provide a new material for automotive applications. In the present study, the monotonic and fatigue behavior of chopped carbon fiber reinforced SMC is investigated. Tensile tests were conducted on coupons with three different gauge length, and size effect was observed on the fracture strength. Since the fiber bundle is randomly distributed in the SMC plaques, a digital image correlation (DIC) system was used to obtain the local modulus distribution along the gauge section for each coupon. It was found that there is a relationship between the local modulus distribution and the final fracture location under tensile loading. The fatigue behavior under tension-tension (R=0.1) and tension-compression (R=-1) has also been evaluated.

A Novel Technique for Measuring Cycle-Resolved Cold Start Emissions Applied to a Gasoline Turbocharged Direct Injection Engine

There is keen interest in understanding the origins of engine-out unburned hydrocarbons emitted during SI engine cold start. This is especially true for the first few firing cycles, which can contribute disproportionately to the total emissions measured over standard drive cycles such as the US Federal Test Procedure (FTP). This study reports on the development of a novel methodology for capturing and quantifying unburned hydrocarbon emissions (HC), CO, and CO2 on a cycle-by-cycle basis during an engine cold start. The method was demonstrated by applying it to a 4 cylinder 2 liter GTDI (Gasoline Turbocharged Direct Injection) engine for cold start conditions at an ambient temperature of 22°C. For this technique, the entirety of the engine exhaust gas was captured for a predetermined number of firing cycles.

THE EFFECT OF BIODIESEL ON THE ELECTRICAL PROPERTIES OF AUTOMOTIVE ELASTOMERIC COMPOUNDS

The lack of electrical conductivity on materials, which are used in automotive fuel systems, can lead to electrostatic charges buildup in the components of such systems. This accumulation of energy can reach levels that exceed their capacity to withstand voltage surges, which considerably increases the risk of electrical discharges or sparks. Another important factor to consider is the conductivity of the commercially available fuels, such as biodiesel, which contributes to dissipate these charges to a proper grounding point in automobiles. From 2013, the diesel regulation in Brazil have changed and the levels of sulfur in the composition of diesel were reduced considerably, changing its natural characteristic of promoting electrostatic discharges, becoming more insulating.
