Fuel efficiency is one of the most important customer requirement in Indian market as well as very crucial to meet the upcoming regulation like CAFÉ for Indian Automotive manufacturers. Most of the technology changes to meet this challenge, always come with a cost penalty with hardware addition. To counter the above challenge, a strategy has been identified in the EMS software that will dynamically adapt the spark timing based on fuel octane rating. This strategy has resulted in fuel efficiency improvement on Modified Indian Drive Cycle on chassis dynamometer test and as well as on real life road tests using fuels with various octane number.

There is need of the hour to reduce greenhouse gases and become carbon neutral. Global warming and the increase in pollution are big threats to humankind. The Paris agreement is a major step towards reducing pollution and greenhouse gases. To improve the situation, hydrogen fuel cell electric vehicle is a promising technology that enables zero emissions, zero greenhouse gas generation and high efficiency with superior performance for long-range applications as compared to other green technologies. Although it is a promising and beneficial technology, there is limited information available in the public domain about fuel cell technology and its accessories. Air intake and cooling system’s right functioning is very important for proper fuel cell functioning. Incoming air to the fuel cell stack needs to be processed by cleaning, humidifying, cooling or heating. If the incoming air isn't clean, it will deteriorate the fuel cell's performance; it may get blocked, or even damaged.

Fuel cell electric vehicles generally have two power sources – the fuel cell power system and a high voltage battery pack - to power the vehicle operations. The fuel cell power system is the main source of power for the vehicle and its operations are supported by the battery pack. The battery pack helps to tackle the dynamic power demands from the vehicle such as during acceleration, to which the response of the fuel cell might be slower. The battery is also used to recover the energy from regeneration during braking and can also be used to extend the range of the vehicle in case the storage tanks runs out of hydrogen. In order to maximize the fuel efficiency of the fuel cell power system it is critical that these two power sources are used in conjunction with each other in an optimal manner.

Commercial vehicle are exposed to harsh environment conditions like dust, mud, wind, rain, extreme sun and winter throughout. Apart from white goods and other conventional loading these vehicles also used in applications which involve Handling of Dirty Loads, Construction Raw materials, Mining Industry etc. which leads to fast deterioration of Interiors. Also, in most cases drivers are not the owners. Hence due to high cost of Cleaning at dealerships and low Product maintenance awareness amongst Commercial Vehicle Users, on Road Washing & Cleaning by riverside is common practice which leads to early deterioration of Interior trims. This paper deals with the retention of newness of soft trim parts such as headliner, wall trims and carpets. Causes of product deterioration and attributes which influence newness like product appeal, NVH, perceived quality, environmental impact, geometry retention over time etc. have been discussed in detail.

Effect of Spot Weld Parameter on HAZ of Advanced High Strength Steel Joint

To meet different target of light-weighting, lower fuel economy, crash safety and emission requirement, advanced high strength steel (AHSS) is commonly used in automotive vehicles and has become popular now a days. AHSS material up-to 1500 MPa is commonly used for structural components and major reinforcement of automotive BIW. Manufacturing of AHSS material requires precise control of chemical composition, and subsequent rolling and heat treatment to get optimum combination of required phases In most of the AHSS material microstructure, martensite is present along with ferrite or other phases. Hot stamp steel with strength level 1500 MPa strength also have martensite phase in microstructure after press hardening. However during heating and cooling cycle in resistance spot welding, martensite phase tempering affects hardness at Heat Affected Zone (HAZ).

This paper addresses challenges in current Fuel Cell Stack Buses and presents a novel Fuel Cell Electric Vehicle Bus (FCEV-Bus) powertrain that combines fuel cells, ultra-capacitors, and batteries to enhance performance and reliability. Existing Fuel Cell Stack Buses struggle with responsiveness, power fluctuations, and cost-efficiency. The FCEV-Bus powertrain uses a Fuel Cell stack as the primary power source, ultra-capacitors for quick power response, and batteries for addressing power variations. Batteries also save costs in certain cases. This combination optimizes power management, improves system efficiency, and extends the FCEV-Bus's operational life. In conclusion, this paper offers an innovative solution to overcome traditional fuel cell system limitations, making FCEV-Buses more efficient and reliable for potential wider adoption.

Evaluation of Interface Microstructure and Bonding Strength for Dissimilar Rotary Friction Welding of E46 and AA6061-T6

Nowadays, friction welding is recognised as a highly productive and economic joining process for similar as well as dissimilar welding of automobile and aerospace components. Friction welding is the viable solution to offset the challenges of dissimilar fusion welding due to varying thermal and physical properties as well as limited mutual solubility. This study investigated interface microstructure and bonding strength of dissimilar rotary friction welding of 3.15 mm E46 plate and 45 mm AA6061-T6 rod. The direct drive rotary friction welding of E46 and AA6061-T6 is performed at combinations of two different friction times (4 sec and 7 sec) and forging pressure (108 MPa and 125 MPa). Mechanical bonding strength at the interface is evaluated based on the push-off and multistep shear tests. Further, a fractured steel surface was visually examined to understand the failure mechanism of welded joints.

A Study on the Effect of an Acoustic Valve in the Exhaust Silencer for Noise Reduction in Automotive Application

Customer preference towards quieter vehicles is ever-increasing. Exhaust tailpipe noise is one of the major contributors to in-cab noise and pass-by-noise of the vehicle. This research proposes a silencer with an integrated acoustic valve to reduce exhaust tailpipe noise. Incident exhaust wave coming from the engine strikes the acoustic valve and generates reflected waves. Incident waves and reflected waves cancel out each other which results in energy loss of the exhaust gas. This loss of energy results in reduced noise at the exhaust tailpipe end. To evaluate the effectiveness of the proposed silencer on the vehicle, NVH (Noise, vibration, and harshness) performance of the proposed silencer was compared with the existing silencer which is without an acoustic valve. A CNG (Compressed natural gas) Bus powered by a six-in-line cylinder engine was chosen for the NVH testing.

The stress concentration at welded joints and small crack propagation from some pre-existing discontinuities at notched regions control the fatigue life of typical welded structures. There are numerous FEM stress-based weld fatigue assessment approaches available commercially which unify FEM stresses with various fatigue software codes embedded with international weld standards. However, FEM stress-based approaches predict extensively conservative results. Considerable efforts & subjective decision making is required to arrive at desired level of weld life correlation with physical test results, in terms of weld life and failure location. This is majorly because of inconsistency & inaccuracy in capturing the hot spot stress results due to stress singularities occurring at the notched regions owing to the mesh sensitivity, modeling complexity.

Vehicle transmission gear rattle is one of the most critical NVH irritants for refined vehicles. It is perceived more dominantly in lower gears of vehicle running. It depends on various design parameters like engine input torque amplitude & fluctuations, driveline torsional vibrations, gear micro & macro geometry, shaft flexibility, etc. Establishing exact contribution of each of these parameters to transmission rattle, thru experimental or simulation technique, is very challenging. Current paper explains the NVH CAE benchmark approach deployed to understand difference in rattle behavior of two transmission designs. Paper focuses on simulation of gear impact power and its sensitivity to transmission shaft deflections.

Climate change due to global warming calls for more fuel-efficient technologies. Parallel Full hybrids are one of the promising technologies to curb the climate change by reducing CO2 emissions significantly. Different parallel hybrid electric vehicle (HEV) architectures such as P0, P1, P2, P3 and P4 are adopted based on different parameters like fuel economy, drivability, performance, packaging, comfort and total cost of ownership of the vehicle. It is a great challenge to select right hybrid architecture for different vehicle segments. This paper compares P2 and P3 HEV with AMT transmission to evaluate most optimized architecture based on vehicle segment. Vehicles selected for study are from popular vehicle segments in India with AMT transmission i.e. Entry segment hatch and Compact SUV. HEV P2 and P3 architectures are simulated and studied with different vehicle segments for fuel economy, performance, drivability and TCO.

Design Implementation through Computational Fluid Dynamics (CFD) Analysis to Reduce Fuel Filling Time in NGVs

In the past few decades CNG (Compressed Natural Gas) fuel growing as an alternate fuel due to its more economically as compared to Gasoline & Diesel fuels by vehicle running cost in both passenger as well as commercial vehicles, additionally it is more environment friendly & safer fuel with respect to gasoline & diesel. At standard temperature & pressure fuel density of Natural Gas (0.7-0.9 kg/m3) is lower than Gasoline (715-780 kg/m3), Diesel (849~959 kg/m3), therefore CNG fuel require higher storage space as compared to Gasoline & Diesel & also it stores at very high pressure (200-250 bar) to further increase the fuel density 180 kg/m3 (at 200 bar) and for 215 kg/m3 (at 250 bar) in CNG cylinders so that max fuel contains in the cylinders and increase the vehicle running range per fuel filling & reduces its fuel filling frequency at filling stations.

Petroleum Oil, Lubricants (POL) & Liquefied petroleum gas (LPG) tanker vehicles are special application segment that holds a significant Market share for commercial vehicles. These vehicles need to comply additional Safety regulations specified by Petroleum and explosives safety organization (PESO). For compliance to Rule-70, Protective heat shield on exhaust system needs to be designed and validated in order to avoid any catastrophic failure. The paper demonstrates the methodology to identify the worst case scenario for the existing commercial vehicle segment. Based on detail digital mock up (DMU) review Metallic heat shield was designed on after treatment system (ATS). The flexible heat shield was designed for exhaust pipe & joints in order to restrain the heat flow to the surrounding aggregates. After finalising design, CFD analysis was carried out to find out the thermal effects on various components and results within acceptable limits.

The art of rubber formulation science always has a scope for fine-tuning with changing the parameters like base polymer grade selection, filler selection, curing system/cross link density, manufacturing methods, and many. Hence forth the filler manufacturer arrived differentiation of the filler already, this paper provides a description of rubber formulation tuning for damped vibration automotive applications. Acicular spiky spherical and hollow spherical nano silica selected as filler. With the thorough knowledge of elastomeric formulation and with doping different new selected silica grades, an optimized DOE was done. New formulation development was focused on isolation characteristics without affecting other necessary properties. The different inputs for finite element calculations was studied with the effects of doping different fillers and also studied the resultant virtual output in damping coefficients.

ISOFIX anchorage plays a critical role in restraining child occupants during crashes. Effective design of ISOFIX anchorages is essential for achieving controlled child occupant kinematics. CAE simulations are extensively used for the development of ISOFIX anchorages. Comprehensive material characterization of ISOFIX wires play a vital role for achieving desired prediction accuracy. This paper covers the detailed process of ISOFIX material characterization for material failure prediction. ISOFIX wires are case hardened to exhibit required strength characteristics. Due to its material characteristics, the conventional material models don't give desired prediction accuracy for failure prediction. Therefore, advanced material models are developed in LS Dyna environment, which can accurately predict plastic and fracture behavior of ISOFIX wires.
