Friction Reduction Effect of the New Concept Bearing with Partial Twin Grooves in Cold Condition

Engine friction reduction is an effective means to improve fuel consumption. Fluid friction reduction of main bearing is examined for engine friction reduction in cold condition. As one of the examinations, it was focused on low temperature of lubricating oil in the early stage during engine cold start. In hydrodynamic lubrication, the oil film temperature is maintained by balance between heat generation and heat transfer. The heat generation is generated by shear of lubricating oil. The factors of the heat transfer, the following elements are considered as follows, A) The heat transfer to a crank shaft, B) The heat transfer to a bearing, C) The heat transfer by convection. If the heat generation is constant, oil film temperature is increased by reduction of heat transfer. It is considered that the reduction of oil leakage and reduction of the heat transfer by convection is equivalent.

High-Pressure Hydrogen-Absorbing Alloy Tank for Fuel Cell Vehicles

Multi-cylinder hydrogen-absorbing alloy tanks for fuel cell vehicles have 10 to 40 metallic cylinders that are bundled and filled with hydrogen-absorbing alloy. In this system, the cylinders themselves act as a heat exchanger and the working pressure is lowered to 10 to 20 MPa compared with high-pressure MH tanks. Moreover, both heat conduction and mass reduction can be achieved by reducing the wall thickness of the cylinders. A model verification experiment was conducted using a one-quarter-scale prototype of a full size tank, and a conduction simulation model verified in the experiment was used to predict the performance of the full size tank. Results showed that it is possible to fill the tank with hydrogen to 80% of its capacity in a five-minute filling time, although issues related to heat conductivity performance require improvement. Accordingly, it may be possible to adopt this tank as part of a system if the storage amount of the hydrogen-absorbing alloy can be increased.

Development of Pitting Resistant Steel for Gears

Newly designed gears are subject to higher loads that demand a steel that is capable of greater pitting resistance. The application of shot peening to gears has been increasing to improve tooth root strength, but pitting resistance had not been necessarily high. This study examines the effect of alloying additions mainly on tempering resistance and the formation of a non-martensitic layer. The developed high Si-Mo type steel shows excellent pitting resistance, even in shot peened gears, as compared to that of conventional steels due to high tempering resistance and the thin, uniform non-martensitic layer. This new steel is of practical use in some multi-speed automatic transmission gears.

Plate Type Methanol Steam Reformer Using New Catalytic Combustion for a Fuel Cell

Methanol steam reforming, which is an endothermic reaction, needs some heating. Both methanol conversion ratio and carbon monoxide (CO) concentration increase when temperature is elevated. As CO poisons a typical polymer electrolyte of a fuel cell, the relationship between methanol conversion ratio and CO concentration is a trade-off one. It was found from preliminary researches that the reforming reaction speed is controlled by heat transfer rate at large methanol flow rate, where methanol conversion ratio becomes lower and CO concentration becomes higher. Therefore it is necessary to develop a new methanol reforming concept that provides stable combustion for heating and enhanced heat transfer for improving the trade-off relationship and making a compact reformer. Reforming catalyst using metal honeycomb support and a new catalytic combustion were applied to a new concept plate type methanol steam reformer, which is used in a fuel cell of 3 kW-class electric generation.

Newly Developed AZ Series Engine

The design of the newly developed Toyota AZ series 4 cylinder engine has been optimized through both simulations and experiments to improve heat transfer, cooling water flow, vibration noise and other characteristics. The AZ engine was developed to achieve good power performance and significantly reduced vibration noise. The new engine meets the LEV regulations due to the improved combustion and optimized exhaust gas flow. A major reduction in friction has resulted in a significant improvement in fuel economy compared with conventional models. It also pioneered a newly developed resin gear drive balance shaft.

Development of alloy cast iron for press die

This paper describes the development of alloy cast iron that can be used for the cutting edges of the trimming die of a press die. Usually, a block of tool steel or steel casting is inserted at the cutting edge of the trimming die of a press die. However, we unified the structure part and the cutting-edge part of a press die with alloy cast iron. As it can''t bear as the cutting edge in this state, the cutting edge is processed by flame-hardening. After the flame- hardening, we developed the alloy cast iron so that enough hardness may be obtained by natural air cooling. Thereby, the machining of the installation seat of the cutting edge decreased and the expense of dies has been reduced.

Prediction Technique for the Lubricating Oil Temperature in Manual Transaxle

A prediction technique for the lubricating oil temperature in a manual transaxle was developed. Using this technique, the effects of heat transfer enhancement and heat generation decrease, etc., on the oil temperature reduction can be estimated. The heat generation in a manual transaxle is caused by lubricating oil stirring, friction and gear meshing. The heat transfer and flow characteristics are thus very complicated under the two-phase flow of the oil and air induced by rotating gears. It is necessary for the development of the prediction technique to model the heat transfer process in a manual transaxle. The experiments measuring of heat generation, heat flux and the air flow velocity distribution around the manual transaxle were conducted to get information for modeling the heat transfer process. A flow visualization of two-phase flow in the manual transaxle was also conducted.

Development of Gear Parts for VVT Unit

The new intelligent VVT (Variable Valve Timing) -i, is one of the systems developed to improve engine performance. The pulley unit is one of the most important mechanical components of the system. We developed a suitable process for the four main parts of the VVT-i pulley in order to achieve the target performance at a minimal cost. The requirements for the mechanical component, the pulley unit, include light weight and compact design as well as a quick response time. To satisfy these requirements, we developed three helical gears having unique profiles and high accuracy, and a timing pulley which must prevent pressurized oil from leaking. The inner gear is a helical gear with external teeth,and a key way on its inside diameter. The piston gear is a helical gear of which the inside and outside teeth have opposite helix angles. We developed a unique powder compacting technology for these two gears. The timing pulley is also made of sintered metal alloy.

But it becomes very important for them to advance the overlay wear resistance. In this paper, the composite overlay is mainly researched to improve wear resistance regarding kind of hard particles and their amounts in the overlay.

A multi-dimensional numerical method for predicting the warm-up characteristic of automobile catalytic converter systems was developed to effectively design catalytic converter systems which achieve low tail pipe emissions with satisfactory packagebility. The features of the method are; (1) consideration of the governing phenomena such as gas flow, heat transfer, and chemical reactions (2) capability of predicting warm-up characteristic for not only the catalytic converters but also the system as a whole during emission test modes such as the USA LA-4 mode. The description of the method is presented. The experimental verifications of the method were conducted to assure the accuracy of it. The effect of design parameters such as electrically heated catalyst (EHC), high loading of noble metal and thin honeycomb wall on warm-up characteristic of the catalyst are analyzed in the paper.

Development of a New Light-Weight Suspension Coil Spring

This newly developed helical spring can be used at a stress level up to 1300 MPa. The material is composed of Fe-C-Si-Mn-Ni-Cr-Mo-V alloy. Its strength-toughness balance was greatly superior to that of other spring steels. To improve the fatigue strength at a higher stress level, decarburization at the surface upon austenitizing was severely controlled, applying induction heating. Then, a special shot peening process, introduced for the first time, was applied to obtain a surface residual stress at the surface of over 1000 MPa. The spring was first applied to a 1992 TOYOTA model car. Plans are to increase the use since the spring material achieves a weight reduction of at least 30 % and, possibly, 35 to 40 %.

High-Reliability Low-Cost Gold Plating Connector

The authors developed a high-reliability low-cost gold-plated connector for automobiles. The connector is covered with three plated layers, nickel, palladium-nickel alloy, and gold. The three-layer plating helps to reduce the required thickness of gold. This paper describes the reasons why palladium-nickel plating was adopted and compares the corrosion resistance, oxidation resistance and wear resistance of three-layer-plated materials with those of conventional gold-plated materials. In addition, the characterisitics of three-layer-plated connectors were compared with those of conventional gold-plated connectors. It was found that the reliability of three-layer-plated connectors was as high as that of conventional gold-plated connectors.

Development of Galvanized Aluminum Alloy Sheet for Body Panels with an Excellent Filiform Corrosion Resistance

Filiform corrosion phenomenon and its prevention method for 5000 series aluminum alloy sheet have been investigated. The painted aluminum alloy sheets were subject significantly to filiform corrosion caused by formation of a mottled and coarse zinc phosphate film during chemical conversion process. On the other hand, galvanized aluminum alloy sheet showed an uniform and fine phosphate film in a brief time and the filiform corrosion resistance was improved markedly. The test results of press-forming and corrosion for the prototype engine hoods made of this newly developed galvanized sheets have revealed a good formability and an excellent filiform corrosion resistance.

Development of Engine Valve Seats Directly Deposited onto Aluminum Cylinder Head by Laser Cladding Process

A new technologies for manufacturing of engine valve seats have been developed. This process, different from the conventional method that valve seats made of sintered alloy were press-fit into the cylinder head, is directly formed valve seats onto cylinder head by using the laser cladding technique. In order to develope the cylinder head with laser cladding valve seats, the laser cladding technology by which copper based alloy is deposited onto aluminum alloy with little dilution and stable bead has been established. And the unique cladding alloy, which is two phases in the liquid stage and in which iron or molybdenum rich hard particles are dispersed in the solid state, has been developed. Based on this technique, the practical process has been successfully completed.

Development of Magnesium Steering Wheel

This paper describes the development of one-piece die cast magnesium steering wheel frame for a steering wheel incorporating an air bag system. The light weight magnesium frame was designed to have proper stiffness, strength and characteristics of energy absorption. Magnesium alloys with various aluminum contents were tested, and AM60B alloy was selected because of its favorable properties of strength and elongation. New manufacturing techniques, for example, a vacuum hot chamber die casting system and a surface defect inspection system were developed in order to produce high quality castings. The characteristics of energy absorption were evaluated in the laboratory and on actual vehicle crash test, and the results were satisfactory. The magnesium steering wheel frame is about 45% (550g) lighter than the steel one. It has been in production in Toyota passenger cars with driver side air bags.

Effect of Mirror-Finished Combustion Chamber on Heat Loss

The use of ceramic insulation to reduce engine heat loss and thus improve fuel economy was examined but found to be detrimental rather than advantageous. This paper analyzes the reasons and presents an alternative approach, namely minimizing the heat transfer area. Experiments were conducted to determine the effects of surface smoothness on BSFC, output torque, heat release rate and piston temperature. It was found that with a mirror-finished combustion chamber, heat loss is decreased and consequently engine output is raised, while fuel consumption is lowered. The percentage reduction in heat loss was ascertained by numerically simulating combustion and was confirmed by FEM analysis of piston thermal distribution.

Development of the Partial Strengthening Method for Automobile Aluminum Alloy Castings by TIG Surface Remelting

A new partial strengthening method, TIG (Tungsten Inert Gas) remelting process, for automobile aluminum alloy castings is described. The preferable operating variables to strengthen, and metallurgical-mechanical properties of remelted alloys formed under selected conditions have been investigated. As a result, the mechanical properties such as strength and toughness, and thermal crack resistance of the remelted alloys were improved markedly due to the effects of microstructure refining and cast defects decrement by remelting. So, the application studies for automobile parts to meet the characteristics of this process have been carried out. Consequently, TIG remelting process has been practically used as an available strengthening method for the portion between valve ports of high performance diesel engine cylinder head.

Improvement of Rear Axle Cooling Performance

On the basis of the investigation of the airflow and temperature distributions between the car underside and the wind tunnel floor, methods to improve, the differential gear lubricant cooling performance in high speed running have been studied. It has been clarified that the differential gear lubricant temperature is nearly dominated by the convective heat transfer coefficient and the air temperature around the differential gear carrier. Control of the heat transfer coefficient and the air temperature around the differential gear carrier through the modification of the car underside configuration was found to be the most efficient method to decrease the temperature of the differential gear lubricant.

We have taken notice of Zn-Fe alloy electroplating with an eye to developing new corrosion-resistant steel sheets for automotive use with both cosmetic corrosion resistance and perforating corrosion resistance, and as a result of investigations into its paintability and corrosion resistance over the whole range of its compositions, we have come to a conclusion that steel sheets with two-layer Zn-Fe alloy electroplating that consists of a thin upper layer with a 75 to 85% Fe content and a lower layer with a 10 to 20% Fe content is the best choice.
