Evolution of India EV Ecosystem

Electric vehicles (EVs) are a promising and proven technology for achieving sustainable mobility with zero carbon emissions, very low noise pollution, and reducing the dependency on fossil fuels. Global EV sales have been increasing by ~110 % since 2015, with a significant rise in 2021 (~6.75 mils EV registered) mainly led by China, the US, and Europe, amplifying the EV market share to 8.3% compared to 4.2% in 2020. Future developments aimed at designing better batteries and charging technologies that reduce charging time, reduce initial battery cost, and increased flexibility. In India, EVs are emerging significantly due to stringent Carbon di Oxide (CO2) reduction drives, increasing crude oil prices, and the availability of cheaper renewable energy. Leveraging government promotional policies, evolving the entire ecosystem, globally advantageous manufacturing costs, and competitive engineering skills form the perfect blend for India.

Experimental Validation of Eco-Driving and Eco-Heating Strategies for Connected and Automated HEVs

This paper presents experimental results that validate eco-driving and eco-heating strategies developed for connected and automated vehicles (CAVs). By exploiting vehicle-to-infrastructure (V2I) communications, traffic signal timing, and queue length estimations, optimized and smoothed speed profiles for the ego-vehicle are generated to reduce energy consumption. Next, the planned eco-trajectories are incorporated into a real-time predictive optimization framework that coordinates the cabin thermal load (in cold weather) with the speed preview, i.e., eco-heating. To enable eco-heating, the engine coolant (as the only heat source for cabin heating) and the cabin air are leveraged as two thermal energy storages. Our eco-heating strategy stores thermal energy in the engine coolant and cabin air while the vehicle is driving at high speeds, and releases the stored energy slowly during the vehicle stops for cabin heating without forcing the engine to idle to provide the heating source.

Real-Time Hydro-Mechanical Transmission System Simulations for Model-Guided Assessment of Complex Shift Sequence

Model-guided development of drivetrain control and calibration is a key enabler of robust and efficient vehicle design process. A number of CAE tools are available today for modeling hydro-mechanical systems. Automatic transmission behaviors are well understood to effectively tune the model parameters for targeted applications. Drivetrain models provide physical insight for understanding the effects of component interactions on system behaviors. They are also widely used in HIL/SIL environments to debug control strategies. Nonetheless, it is still a challenge to predict shift quality, especially during a sequence of multiple events, with enough accuracy to support model-guided control design and calibration. The inclusion of hydraulic circuits in simulation models often results in challenges for numerical simulation.

Engine and Aftertreatment Co-Optimization of Connected HEVs via Multi-Range Vehicle Speed Planning and Prediction

Connected vehicles (CVs) have situational awareness that can be exploited for control and optimization of the powertrain system. While extensive studies have been carried out for energy efficiency improvement of CVs via eco-driving and planning, the implication of such technologies on the thermal responses of CVs (including those of the engine and aftertreatment systems) has not been fully investigated. One of the key challenges in leveraging connectivity for optimization-based thermal management of CVs is the relatively slow thermal dynamics, which necessitate the use of a long prediction horizon to achieve the best performance. Long-term prediction of the CV speed, unlike the short-range prediction based on vehicle-to-infrastructure (V2I) and vehicle-to-vehicle (V2V) communications-based information, is difficult and error-prone.

Virtual Verification of Wrecker Tow Requirements

Under various real-world scenarios, vehicles can become disabled and require towing. OEMs allow a few options for vehicle wrecker towing that include wheel lift tow using a stinger or towing on a flatbed. These methods entail multiple loading events that need to be assessed for damage to the towed vehicle. OEMs have several testing and evaluation methods in place for those scenarios with majority requiring physical vehicle prototypes. Recent focus to reduce product development time and cost has replaced the need for prototype testing with analytical verification methods. In this paper, the CAE method involving multibody dynamic simulation (MBDS) as well as finite element analysis (FEA) of vehicle flatbed operation, winching onto a flatbed, and stinger-pull towing are discussed.

Towards Design of Sustainable Smart Mobility Services through a Cloud Platform

People and their communities are looking for transportation solutions that reduce travel time, improve well-being and accessibility, and reduce emissions and traffic congestion. Although new mobility services like ride-hailing advertise improvements in these areas, closer inspection has revealed a discrepancy between industry claims and reality. Key decision-makers, including citizens, cities and enterprise, and mobility service providers have the opportunity to leverage connected vehicle and connected device data through cloud-based APIs. We propose a GHG data analytics framework that functions on top of a cloud platform to provide unique system-level perspectives on operating transportation services, from procuring the most environmentally and people friendly vehicles to scheduling and designing the services based on data insights.

Advanced Bench Test Methodology for Generating Wet Clutch Torque Transfer Functions for Enhanced Drivability Simulations

A wet clutch continues to play a critical role for step-ratio automatic transmissions and finds new utilities in hybrid and electrified propulsion systems. A torque transfer function is often employed in practice for sophisticated clutch slip controls. It provides a simple, yet practical framework to represent clutch torque as a function of actuator force. An accurate transfer function is also increasingly desired in today's vehicle design process to enable upfront assessment of clutch controls through simulations. The most common approach is based on Coulomb's linear friction model, where the coefficients are adaptively identified based on vehicle data. However, it is generally difficult to tune Coulomb's model for hydrodynamic behaviors even if the reference vehicle data are available. It also remains a challenge to produce in-vehicle clutch behaviors on a component test bench to determine realistic transfer function before prototype vehicles are built.

Piston Bowl Geometry Effects on Combustion Development in a High-Speed Light-Duty Diesel Engine

In this work we studied the effects of piston bowl design on combustion in a small-bore direct-injection diesel engine. Two bowl designs were compared: a conventional, omega-shaped bowl and a stepped-lip piston bowl. Experiments were carried out in the Sandia single-cylinder optical engine facility, with a medium-load, mild-boosted operating condition featuring a pilot+main injection strategy. CFD simulations were carried out with the FRESCO platform featuring full-geometric body-fitted mesh modeling of the engine and were validated against measured in-cylinder performance as well as soot natural luminosity images. Differences in combustion development were studied using the simulation results, and sensitivities to in-cylinder flow field (swirl ratio) and injection rate parameters were also analyzed.

The Effects of Internal Friction on Automotive Latch and Release System Behavior

Physical tests and analysis of a typical automobile latch and outside handle release mechanism are performed to determine the effects of friction on the systems dynamic response. An automobile side door outside handle, outside handle rod linkage, and latch are mounted to a rigid fixture that is constrained by bearings to a “drop tower.” The fixture is released from controlled heights onto a compliant impact surface resulting in a constant duration acceleration transient of varying amplitude. An instrumented door latch striker is designed into the fixture to engage the latch. The pre-drop interface load between the latch and striker is adjusted allowing its effect on the dynamic behavior to be characterized. The latch position and the interface load between the latch and striker are monitored throughout the test. The results of the test show that friction forces internal to the latch significantly affect the quasistatic and dynamic behavior of the latching system.

Duct Shape Optimization Using Multi-Objective and Geometrically Constrained Adjoint Solver

In the recent years, adjoint optimization has gained popularity in the automotive industry with its growing applications. Since its inclusion in the mainstream commercial CFD solvers and its continuously added capabilities over the years, its productive usage became readily available to many engineers who were previously limited to interfacing the customized adjoint source code with CFD solvers. The purpose of this work is to demonstrate using an adjoint solver a method to optimize duct shape that meets multiple design objectives simultaneously. To overcome one of the biggest challenges in the duct design, i.e. the severe packaging constraints, the method here uses geometrically constrained adjoint to ensure that the optimum shape always fits into the user-defined packaging space. In this work, adjoint solver and surface sensitivity calculations are used to develop the optimization method.

Topology Driven Design of Under-Hood Automotive Components for Optimal Weight and NVH Attributes

Weight is a major factor during the development of Automotive Powertrains due to stringent fuel economy requirements. Light weighting constitutes a challenge to the engineering community when trying to deliver quieter powertrains. For this reason, the NVH (Noise Vibration Harshness) CAE engineers are adopting advanced vibro-acoustic simulation methods combined with topology optimization methods to drive the design of the under hood components for Noise Vibration and Harshness. Vibro-acoustic computational methods can be complex and require significant computation effort. Computation of Equivalent Radiated Power (referred to as ERP) is a simplified method to assess maximum dynamic radiation of components for specific excitations in frequency response analysis which in turn affects radiated sound. Topology Optimization is a mathematical technique used to find the best material distribution for structural systems in order to deliver a specific objective under clearly defined constraints.

Investigation of the Acoustic Surface Power on a Cooling Fan Using the Mesh Morpher Optimizer

A cooling fan is an essential device of the engine cooling system which is used to remove the heat generated inside the engine from the system. An essential element for successful fan designs is to evaluate the pressure over the fan blade since it can generate annoying noices, which have a negative impact on the fan’s performance and on the environment. Reducing the acoustic surface power will assist in building improved designs that comply with standards and regulations in achieving a more quiet environment. The usage of computational fluid dynamics (CFD), with support of mesh morphing, can provide simulation study for optimizing the shape of a fan blade to reduce the aeroacoustic effects. The investigation process will assist in examining and analyzing the acoustic performance of the prototype, impact of different parameters, and make a solid judgement about the model performance for improvement and optimization.

In-Vehicle Characterization of Wet Clutch Engagement Behaviors in Automatic Transmission Systems

A new generation of a planetary-gear-based automatic transmission system is designed with an increasing number of ratio steps. It requires synchronous operation of one or more wet clutches, to achieve a complex shift event. A missed synchronization results in drive torque disturbance which may be perceived by vehicle occupants as an undesirable shift shock. Accurate knowledge of clutch behaviors in an actual vehicle environment is indispensable for achieving precise clutch controls and reducing shift calibration effort. Wet clutches are routinely evaluated on an industry-standard SAE#2 tester during the clutch design process. While it is a valuable tool for screening relative frictional behaviors, clutch engagement data from a SAE#2 tester do not correlate well with vehicle shift behaviors due to the limited reproducibility of realistic slip, actuator force profiles, and lubrication conditions.

Aerodynamic Investigation of Cooling Drag of a Production Pickup Truck Part 1: Test Results

The airflow that enters the front grille of a ground vehicle for the purpose of component cooling has a significant effect on aerodynamic drag. This drag component is commonly referred to as cooling drag, which denotes the difference in drag measured between open grille and closed grille conditions. When the front grille is closed, the airflow that would have entered the front grille is redirected around the body. This airflow is commonly referred to as cooling interference airflow. Consequently, cooling interference airflow can lead to differences in vehicle component drag; this component of cooling drag is known as cooling interference drag. One mechanism that has been commonly utilized to directly influence the cooling drag, by reducing the engine airflow, is active grille shutters (AGS). For certain driving conditions, the AGS system can restrict airflow from passing through the heat exchangers, which significantly reduces cooling drag.

Engine Coolant Jet Pump Design for Optimal Pumped Flow Performance

Jet pumps are a viable option of pumping fluid if a pressurized flow stream is available as an energy source. For a Ford engine cooling circuit an effort was undertaken to improve an existing (conventional) jet pump design which could not meet the more demanding pumped flow requirements. Various virtual jet pump designs were analyzed using 3D CFD where the pumped flowrate was used to evaluate the effectiveness of the design. It was found that the existing design could not be modified to provide the needed pumped flow rate. It was decided to forgo the current design and develop a completely new configuration. This effort produced many design variances which were evaluated and resulted in a final design that closely achieved the pumped flow rate requirements. As new designs were evaluated through the process, particular geometrical aspects were observed to induce flow characteristics which improved the pumped flow performance.

A Data Mining and Optimization Process with Shape and Size Design Variables Consideration for Vehicle Application

This paper presents a design process with data mining technique and advanced optimization strategy. The proposed design method provides insights in three aspects. First, data mining technique is employed for analysis to identify key factors of design variables. Second, relationship between multiple types of size and shape design variables and performance responses can be analyzed. Last but not least, design preference can be initialized based on data analysis to provide priori guidance for the starting design points of optimization algorithm. An exhaust system design problem which largely contributes to the improvement of vehicular Noise, Vibration and Harshness (NVH) performance is employed for the illustration of the process. Two types of design parameters, structural variable (gauge of component) and layout variable (hanger location), are considered in the studied case.

Development of a Simulation Tool for High Capacity Metal Foam Heat Exchanger with Phase Change Material

Metal foam with their high porosity and heat storage capacity can be combined with phase change materials to be a powerful heat storage device. Numerical simulations of metal foam behavior can be challenging due to their complex geometric patterns necessitating high mesh requirements. Furthermore, simulations of the inner workings of a metal foam heat exchanger comprising of a large number of individual metal foam canisters can be impossible. The objective of the current work is to develop a computational model using a proprietary CFD tool Simerics-MP/Simerics-MP+® to simulate the workings of a metal foam heat exchanger with phase change element. A heat transfer coefficient capturing this heat transfer between wax and metal is used to formulate the “simplified” mixture model. The versatility of the proposed model is in the universality of its application to any shape or structure of metal foam. The computational model developed is tested to replicate the results of the 3D simulation.

Development of Wireless Message for Vehicle-to-Infrastructure Safety Applications

This paper summarizes the development of a wireless message from infrastructure-to-vehicle (I2V) for safety applications based on Dedicated Short-Range Communications (DSRC) under a cooperative agreement between the Crash Avoidance Metrics Partners LLC (CAMP) and the Federal Highway Administration (FHWA). During the development of the Curve Speed Warning (CSW) and Reduced Speed Zone Warning with Lane Closure (RSZW/LC) safety applications [1], the Basic Information Message (BIM) was developed to wirelessly transmit infrastructure-centric information. The Traveler Information Message (TIM) structure, as described in the SAE J2735, provides a mechanism for the infrastructure to issue and display in-vehicle signage of various types of advisory and road sign information. This approach, though effective in communicating traffic advisories, is limited by the type of information that can be broadcast from infrastructures.

Accelerated Corrosion Testing of Automotive Evaporators and Condensers

There is an ongoing effort in the industry to develop an accelerated corrosion test for automotive heat exchangers. This has become even more important as automakers are focusing on corrosion durability of 15 years in the field versus current target of 10 years. To this end an acid immersion test was developed and reported in a previous paper for condensers (1). This paper extends those results to evaporators and establishes the efficacy of the test using these results and those reported in the literature. The paper also discusses variability in corrosion test results as observed in tests such as ASTM G85:A3 Acidified Synthetic Sea Water Test (SWAAT), and its relation to field durability.

A Packaging Layout to Mitigate Crosstalk for SiC Devices

SiC devices have inherent fast switching capabilities due to their superior material properties, and are considered potential candidates to replace Si devices for traction inverters in electrified vehicles in future. However, due to the comparatively low gate threshold voltage, SiC devices may encounter oscillatory false triggering especially during fast switching. This paper analyzed the causes of false triggering, and also studied the impact of a critical parasitic parameter - common source inductance. It is shown that crosstalk is the main cause for the false triggering in the case and some positive common source inductance help to mitigate the crosstalk issue. A packaging layout method is proposed to create the positive common source inductance through layout of control terminals / busbars, and/or the use of control terminal bonded wires at different height.
