Connected Vehicle Data Applied to Feature Optimization and Customer Experience Improvement

In a recent time, which new vehicle lines comes with a huge number of sensors, control units, embedded technologies, and the complexity of these systems (electronics, electrical and electromechanical parts) increases in an exponential way. Considering these events, the expressive generated data amount grows in the same pace, so, consume, transform, and analyze all these data to better understand the modern customer, their needs and how they use the car features becomes necessary. Through that scenario, connected vehicles developed by Ford Motor Company has been generating opportunities to feature’s improvement and cost reduction based on data analysis. This growing quantity of data might be used to optimize feature systems and help engineering teams to understand how the features have been used and enhance the systems engineering design for new or existing features.

Potential use of graphene composites in epoxy resin as anticorrosive painting in automotive industry

Steel represents more than 50% of weight in vehicles, being more susceptible to corrosion processes. Corrosion studies in these components are of great industrial and economic interest, and anticorrosive coatings with efficiency of superior protection is still a relevant area in materials research. Paintings from inorganic and organic hybrid compounds have been used to produce more effective and efficient coatings. Among polymeric coatings, epoxy resin is considered one of the most used anticorrosion coatings, mainly due its excellent protective properties. High barrier level is reached by reinforcing the coatings with inorganic fillers such heavy metal, nanoparticles, silica, and now more recently, carbon-based materials, like graphene and its derivatives.

Corrosion affects all industrial sectors where metals or metal alloys are used in their structures. In the automotive industry, the continuous search for lightweight parts has increased the demand for effective corrosion protection, in order to improve vehicle performance without compromising durability and safety. In this scenario, coatings are essential elements to preserve and protect vehicle parts from various environmental aggressions. Automotive coatings can be classified into primers, topcoats, clearcoats, and specialty coatings. Primers provide corrosion resistance and promote adhesion between the substrate and topcoat. Topcoats provide color, gloss, and durability to the coating system, while clearcoats enhance the appearance and durability of the finish. Specialty coatings provide additional properties, such as scratch resistance, chemical resistance, and UV protection.

An Optimization Model for Die Sets Allocation to Minimize Supply Chain Cost

In this paper, a novel mixed-integer programming model is developed to optimally assign the die sets to candidate plants to minimize the total costs. The total costs include freight shipping stamped parts to assembly plants, die set movement, outsourcing, and utilization. Therefore, the objective function is weighted multi-criteria and it takes into consideration some of the key constraints in the real-world condition including “must-move die sets”. An optimization tool has been developed that takes several inputs and feeds them as the input to the mathematical model and generates the optimal assignments with the directional costs as the output. The tool has been tested for several plants at Ford and has proved its robustness by saving millions of dollars. The developed tool can easily be applied to other manufacturing systems and original equipment manufacturers (OEMs).

Optimization of Gaussian Process Regression Model for Characterization of In-Vehicle Wet Clutch Behavior

The advancement of Machine-learning (ML) methods enables data-driven creation of Reduced Order Models (ROMs) for automotive components and systems. For example, Gaussian Process Regression (GPR) has emerged as a powerful tool in recent years for building a static ROM as an alternative to a conventional parametric model or a multi-dimensional look-up table. GPR provides a mathematical framework for probabilistically representing complex non-linear behavior. Today, GPR is available in various programing tools and commercial CAE packages. However, the application of GPR is system dependent and often requires careful design considerations such as selection of input features and specification of kernel functions. Hence there is a need for GPR design optimization driven by application requirements. For example, a moving window size for training must be tuned to balance performance and computational efficiency for tracking changing system behavior.

Reduced Order Metamodel Development Framework for NVH

During the design conception of an automobile, typically low-fidelity physics-based simulations are coupled with engineering judgement to define key architectural components and subsystems which limits the capability to identify NVH issues arising from systems interaction. This translates to non-optimal designs because of unexplored design opportunities and therefore, lost business efficiencies. The sparse design information available during the design conception phase limits the development of representative higher fidelity physics-based simulations. To address that restriction on design optimization opportunities, this paper introduces an alternate approach to develop reduced order predictive models using regression techniques by harnessing historical measurement and simulation data. The concept is illustrated using two driveline NVH phenomenon: axle whine and take-off shudder.

Improving Keyhole Stability during Laser Welding of AA5xxx Alloys

Laser welding of the magnesium-bearing AA5xxx aluminum alloys is often beset by keyhole instability, especially in the lap through joint configuration. This phenomenon is characterized by periodic collapse of the keyhole leaving large voids in the weld zone. In addition, the top surface can exhibit undercut and roughness. In full penetration welds, keyhole instability can also produce a spikey root and severe top surface concavity. These discontinuities could prevent a weld from achieving engineering specification compliance, pose a craftsmanship concern, or reduce the strength and fatigue performance of the weld. In the case of a full penetration weld, a spikey root could compromise part fit-up and corrosion protection, or damage adjacent sheet metal, wiring, interior components, or trim.

Low-Cost Magnesium Alloy Sheet Component Development and Demonstration Project

Most of the applications of magnesium in lightweighting commercial cars and trucks are die castings rather than sheet metal, and automotive applications of magnesium sheet have typically been experimental or low-volume serial production. The overarching objective of this collaborative research project organized by the United States Automotive Materials Partnership (USAMP) was to develop new low-cost magnesium alloys, and demonstrate warm-stamping of magnesium sheet inner and outer door panels for a 2013 MY Ford Fusion at a fully accounted integrated component cost increase over conventional steel stamped components of no more than $2.50/lb. saved ($5.50/kg saved). The project demonstrated the computational design of new magnesium (Mg) alloys from atomistic levels, cast new experimental alloy ingots and explored thermomechanical rolling processes to produce thin Mg sheet of desired textures.

A Novel Optimization Model for Equipment Capacity Planning with Total Number of Assets and Changeover Minimization

Capacity planning is one of the major factors in saving capital and avoiding unnecessary costs in any manufacturing system particularly large original equipment manufacturers (OEMs). However, many manufacturing systems still suffer from huge costs incurred due to a lack of applying a robust capacity planning optimization model. Most of the developed models in literature do not consider real-life situations in manufacturing systems and, hence, are not easy to implement. In this paper, a novel capacity planning optimization model considers various important features of a manufacturing system. The objective function of the model is to minimize the weighted sum of the total number of assets and changeovers. A unique feature of the developed model is the capability of providing the number of additional required assets of each type in case the existing assets are not capable of covering the entire demand.

Cast Magnesium Subframe Development-Corrosion Mitigation Strategy and Testing

A cast magnesium AE44 subframe was designed and manufactured for a C Class sedan to reduce weight and improve vehicle fuel economy. Corrosion mitigation strategies were developed to reduce the likelihood of galvanic corrosion. Both a proving ground vehicle corrosion test and a laboratory component corrosion test were conducted. The vehicle test result demonstrated that the corrosion mitigation strategies were effective. They also provided lessons learned on clearance between magnesium and steel components and options to improve the subframe’s corrosion resistance. The magnesium subframe achieved 5 kg (32%) weight reduction from the equivalent steel subframe and met all the required structural performance targets.

Graphene Coating as a Corrosion Protection Barrier for Metallic Terminals in Automotive Environments

Inside an automobile, hundreds of connectors and electrical terminals in various locations experience different corrosive environments. These connectors and electrical terminals need to be corrosion-proof and provide a good electrical contact for a vehicle’s lifetime. Saltwater and sulfuric acid are some of the main corrosion concerns for these electrical terminals. Currently, various thin metallic layers such as gold (Au), silver (Ag), or tin (Sn) are plated with a nickel (Ni) layer on copper alloy (Cu) terminals to ensure reliable electrical conduction during service. Graphene due to its excellent chemical stability can serve as a corrosion protective layer and prevent electrochemical oxidation of metallic terminals. In this work, effects of thin graphene layers grown by plasma-enhanced chemical vapor deposition (PECVD) on Au and Ag terminals and thin-film devices were investigated. Various mechanical, thermal/humidity, and electrical tests were performed.

Automatic Transmission Upshift Control Using a Linearized Reduced-Order Model-Based LQR Approach

Automatic transmission (AT) upshift control performance in terms of shift duration and comfort can be improved during the inertia phase by coordinating the off-going clutch together with oncoming clutch and engine torque. The performance improvement is highest in low gear shifts (i.e., for high ratio steps), which are typically performed with open torque converter. In this paper, a discrete-time, linear quadratic regulation (LQR) is applied during the upshift inertia phase, as it provides an optimal multi-input/multi-output control action with respect to the prescribed cost function. The LQR law is based on a reduced-order drivetrain model, which is applicable to actual transmissions characterized by a limited number of available state measurements. The reduced-order model includes the linearized torque converter model. The shift duration is ensured by precise tracking of a linear-like oncoming clutch slip speed reference profile.

Corrosion Performance of a Magnesium Tower Brace

This study reports the corrosion performance of three different coating strategies tested on an AE44 high performance magnesium strut tower brace used on the 2020 Ford Mustang Shelby GT500. The alloy was selected due to its improved structural performance at higher temperatures over conventional AM60B magnesium die castings. The first coating strategy used no pretreatment, conversion coating, or topcoat to gage the baseline corrosion performance of the uncoated alloy. The second coating strategy used a conventional pretreatment commonly used on AM60B alloy. The third used a ceramic-based conversion coating. A textured (stipple) powder coat was then applied to the two non-baseline parts over the pretreatment. All three coating strategies were then evaluated by comparing the corrosion performance after cyclic corrosion testing for 12 weeks using the Ford L-467 test.

Multi-Objective Restraint System Robustness and Reliability Design Optimization with Advanced Data Analytics

This study deals with passenger side restraint system design for frontal impact and four impact modes are considered in optimization. The objective is to minimize the Relative Risk Score (RRS), defined by the National Highway Traffic Safety Administration (NTHSA)'s New Car Assessment Program (NCAP). At the same time, the design should satisfy various injury criteria including HIC, chest deflection/acceleration, neck tension/compression, etc., which ensures the vehicle meeting or exceeding all Federal Motor Vehicle Safety Standard (FMVSS) No. 208 requirements. The design variables include airbag firing time, airbag vent size, inflator power level, retractor force level. Some of the restraint feature options (e.g., some specific features on/off) are also considered as discrete design variables. Considering the local variability of input variables such as manufacturing tolerances, the robustness and reliability of nominal designs were also taken into account in optimization process.

An LQR Approach of Automatic Transmission Upshift Control Including Use of Off-Going Clutch within Inertia Phase

This paper considers using linear quadratic regulation (LQR) for multi-input control of the Automatic Transmission (AT) upshift inertia phase. The considered control inputs include the transmission input/engine torque, oncoming clutch torque, and traditionally not used off-going clutch torque. Use of the off-going clutch has been motivated by discussed Control Trajectory Optimization (CTO) results demonstrating that employing the off-going clutch during the inertia phase along with the main, oncoming clutch can improve the upshift control performance in terms of the shift duration and/or comfort by trading off the transmission efficiency and control simplicity to some extent. The proposed LQR approach provides setting an optimal trade-off between the conflicting criteria related to driving comfort and clutches thermal energy loss.

Mass Optimization of a Front Floor Reinforcement

Optimization of heavy materials like steel, in order to create a lighter vehicle, it is a major goal among most automakers, since heavy vehicles simply cannot compete with a lightweight model's fuel economy. Thinking this way, this paper shows a case study where the Size Optimization technique is applied to a front floor reinforcement. The reinforcement is used by two different vehicles, a subcompact and a crossover Sport Utility Vehicle (SUV), increasing the problem complexity. The Size Optimization technique is supported by Finite Element Method (FEM) tools. FEM in Computer Aided Engineering (CAE) is a numerical method for solving engineering problems, and its use can help to optimize prototype utilization and physical testing.

Robustness Design to Avoid Noise on Exterior Handle System

Squeak and rattle are two undesirable occurrences during component operation and during vehicle driving condition, resulting in one of the top complains from costumers. One common grievance could happen during the user exterior handle operation and during side door closing. The exterior handle system during the operation could generate a squeak between interface parts, if materials and geometric tolerances was not been carefully designed. Also, vibration generated during door closing effort, might generate squeak between parts since the reinforcement for exterior handle touches the outer sheet metal internally. For this reason several guidelines might be included to avoid potential noise condition for this system during vehicle lifetime as correct material reduce friction between parts, taking into consideration the geometric condition between parts. Plus, coupling system on handles two pieces should also be evaluated to avoid squeak during use.

Optimal Pressure Relief Groove Geometry for Improved NVH Performance of Variable Displacement Oil Pumps

Variable Displacement Oil Pump (VDOP) is becoming the design of choice for engine friction reduction and fuel economy improvement. Unfortunately, this pump creates excessive pressure ripples, at the outlet port during oil pump shaft rotation, causing oscillating forces within the lubrication system and leading to the generation of objectionable tonal noises and vibrations. In order to minimize the level of noise, different vanes spacing and porting geometries are used. Moreover, an oil pressure relief groove can be added, at the onset of the high pressure port, to achieve this goal. This paper presents an optimization method to identify the best geometry of the oil pressure relief groove. This method integrates adaptive meshing, 3D CFD simulation, Matlab routine and Genetic Algorithm based optimization. The genetic algorithm is used to create the required design space in order to perform a multi-objective optimization using a large number of parameterized groove geometries.

Duct Shape Optimization Using Multi-Objective and Geometrically Constrained Adjoint Solver

In the recent years, adjoint optimization has gained popularity in the automotive industry with its growing applications. Since its inclusion in the mainstream commercial CFD solvers and its continuously added capabilities over the years, its productive usage became readily available to many engineers who were previously limited to interfacing the customized adjoint source code with CFD solvers. The purpose of this work is to demonstrate using an adjoint solver a method to optimize duct shape that meets multiple design objectives simultaneously. To overcome one of the biggest challenges in the duct design, i.e. the severe packaging constraints, the method here uses geometrically constrained adjoint to ensure that the optimum shape always fits into the user-defined packaging space. In this work, adjoint solver and surface sensitivity calculations are used to develop the optimization method.

Topology Driven Design of Under-Hood Automotive Components for Optimal Weight and NVH Attributes

Weight is a major factor during the development of Automotive Powertrains due to stringent fuel economy requirements. Light weighting constitutes a challenge to the engineering community when trying to deliver quieter powertrains. For this reason, the NVH (Noise Vibration Harshness) CAE engineers are adopting advanced vibro-acoustic simulation methods combined with topology optimization methods to drive the design of the under hood components for Noise Vibration and Harshness. Vibro-acoustic computational methods can be complex and require significant computation effort. Computation of Equivalent Radiated Power (referred to as ERP) is a simplified method to assess maximum dynamic radiation of components for specific excitations in frequency response analysis which in turn affects radiated sound. Topology Optimization is a mathematical technique used to find the best material distribution for structural systems in order to deliver a specific objective under clearly defined constraints.
