Circumferential Variation of Noise at the Blade-Pass Frequency in a Turbocharger Compressor with Ported Shroud

The ported shroud casing treatment for turbocharger compressors offers a wider operating flow range, elevated boost pressures at low compressor mass flow rates, and reduced broadband whoosh noise in spark-ignition internal combustion engine applications. However, the casing treatment elevates tonal noise at the blade-pass frequency (BPF). Typical rotational speeds of compressors employed in practice push BPF noise to high frequencies, which then promote multi-dimensional acoustic wave propagation within the compressor ducting. As a result, in-duct acoustic measurements become sensitive to the angular location of pressure transducers on the duct wall. The present work utilizes a steady-flow turbocharger gas stand featuring a unique rotating compressor inlet duct to quantify the variation of noise measured around the duct at different angular positions.

An Analytical Methodology for Engine Gear Rattle and Whine Assessment and Noise Simulation

In this paper, a CAE methodology based on a multiphysics approach for engine gear noise evaluation is reviewed. The method comprises the results and outputs from several different analytical domains to perform the noise risk assessment. The assessment includes the source-path analysis of the gear-induced rattling and whining noise. The vibration data from the exterior surface of the engine is extended through acoustic analysis to perform the engine noise simulation and to identify acoustic hot spots contributing to the noise. The study includes simulations under different engine loading conditions with results presented in both time and frequency domains. Various sensitivity analyses involving different gear geometries and micro-geometries are investigated as well. Finally, the simulation results from three different engines are compared vis-a-vis.

Copper Effect on the Ultrasonic Fatigue Life of A356 Aluminum Alloy Under Variable Humidity Levels

Ultrasonic fatigue tests (testing frequency around 20kHz) have been conducted on A356 aluminum alloys with different copper contents and AS7GU aluminum alloy. Tests were performed in dry air and submerged in water conditions. The effect of copper content was investigated and it was concluded that copper content plays an important role influencing the humidity effect on A356 aluminum alloy ultrasonic fatigue lives. Also, for the same copper content, copper in solute solution or in precipitate have different humidity sensitivities.

Current Harmonics, Torque Ripple and Whine Noise of Electric Machine in Electrified Vehicle Applications

Noise and Vibration (NVH) characteristic of an electric machine (e-Machine) is the outcome of complex interaction between source level disturbances and the surrounding structure to which the e-Machine is attached. Key e-Machine metrics that objectively quantify source level disturbance include torque ripple and radial electro-magnetic forces. These disturbances can radiate directly from the e-Machine housing (air-borne component) and also can be transmitted through the structural attachments like stator bolts, stator ring, powertrain mounts etc. (structure-borne component). In the e-machine driven by PWM switching inverter, current is not perfectly sinusoidal but contain different level of harmonics. Current harmonics impact Torque ripple, which in turn would translate into undesirable noise and vibration. There is very limited literature referencing the influence of current harmonics on torque ripple and e-machine NVH.

Effect of Humidity on the Very High Cycle Fatigue Behavior of a Cast Aluminum Alloy

In this paper, fatigue tests on a cast aluminum alloy (AS7GU-T64) were performed under different frequencies and humidity levels. Tests conducted under conventional frequency in laboratory air have been compared to tests conducted under ultrasonic frequency in dry air, saturated humidity and in distilled water. It was observed that the highest and lowest fatigue lives correspond to ultrasonic fatigue tests in dry air and in distilled water, respectively. Unlike specimens tested at conventional frequency, all of the specimens tested at ultrasonic frequency presented a large amount of slip facets on the fatigue crack propagation fracture surface.

Evaluating the Benefits of On-Board Measurement of Ambient Humidity Part-2: Effect on Torque Estimation Accuracy and Drivability

Engine Mapping is usually performed under nominal conditions which include a humidity level of 8 g/Kg. Customers driving at different humidity conditions (which may range from 1 g/Kg in dry and colder climates and up to 35 g/Kg as in tropical climates) may experience a degraded performance due to the errors in engine torque estimation provided by the ECU. The torque estimation error interacts with many other features that affect drivability, such as the peak performance of the engine, transmission shift quality, etc. This paper extends the investigation in Part-1 by analyzing and quantifying the torque estimation error that may result in certain customer use cases at high humidity conditions, due to the mismatch between calibrated and actual conditions. The analysis is mainly performed for Speed-Density systems (MAP sensor based) but the effect of mass air flow sensor (MAF sensor) based systems is also briefly considered.

Customers driving at different conditions (which may range from 1 g/Kg in colder and dry climates and up to 35 g/Kg as in tropical climates) may experience less-than-optimal engine combustion which results in reduced onroad fuel economy. Humidity has an EGR-equivalent effect, and measuring it will correct the spark timing, mainly at Maximum Brake Torque (MBT) and borderline conditions, and claim back some of those losses. This paper aims at quantifying the small fuel economy benefits associated with on-board humidity measurement for certain customer use cases at high humidity conditions. Dyno data was collected for a Ford 2.3L GTDI engine at three speed load points, and intake air humidity was varied between 20% and 80% relative humidity. The effect of humidity compensation on spark timing, combustion phasing, knock, and consequently on overall engine efficiency was analyzed.

An Experimental and Computational Investigation of Water Condensation inside the Tubes of an Automotive Compact Charge Air Cooler

To address the need of increasing fuel economy requirements, automotive Original Equipment Manufacturers (OEMs) are increasing the number of turbocharged engines in their powertrain line-ups. The turbine-driven technology uses a forced induction device, which increases engine performance by increasing the density of the air charge being drawn into the cylinder. Denser air allows more fuel to be introduced into the combustion chamber, thus increasing engine performance. During the inlet air compression process, the air is heated to temperatures that can result in pre-ignition resulting and reduced engine functionality. The introduction of the charge air cooler (CAC) is therefore, necessary to extract heat created during the compression process. The present research describes the physics and develops the optimized simulation method that defines the process and gives insight into the development of CACs.

MMLV: NVH Sound Package Development and Full Vehicle Testing

The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The Mach-1 vehicle design, comprised of commercially available materials and production processes, achieved a 364 kg (23.5%) full vehicle mass reduction, enabling the application of a 1-liter 3-cylinder engine resulting in a significant environmental benefit and fuel reduction. This paper includes details associated with the noise, vibration and harshness (NVH) sound package design and testing. Lightweight design actions on radiating panels enclosing the vehicle cabin typically cause vehicle interior acoustic degradation due to the reduction of panel surface mass.

Statistical Energy Analysis Applications for Structureborne Vehicle NVH

Statistical Energy Analysis (SEA) is an established high-frequency analysis technique for generating acoustic and vibration response predictions in the automotive, aerospace, machinery, and ship industries. SEA offers unique NVH prediction and target-setting capabilities as a design tool at early stages of vehicle design where geometry is still undefined and evolving and no prototype hardware is available yet for testing. The exact frequencies at which SEA can be used effectively vary according to the size and the amount of damping in the vehicle subsystems; however, for automotive design the ability to predict acoustic and vibration responses due to both airborne and structure-borne sources has been established to frequencies of 500 Hz and above. This paper presents the background, historical use, and current industrial applications of structure-borne SEA. The history and motivation for the development of structure-borne SEA are discussed.

Use of SEA to Support Sound Package Design Studies and Vehicle Target Setting

Statistical Energy Analysis (SEA) vehicle models are well-accepted tools for predicting the high-frequency interior acoustic effects of a design change to the structure or sound package of the vehicle. [1] SEA models do not strongly depend on geometric details, which allows SEA to be uniquely used as an analysis tool very early in the vehicle design phase to identify potential Noise, Vibration, and Harshness (NVH) issues caused by proposed changes to acoustic or vibration source levels, component materials, construction details, or sound package details of the vehicle. SEA models can also be used to suggest alternatives while the vehicle is still in the development stages to compensate for a predicted or known degradation to NVH in a vehicle due to a design or source level change. This paper presents a case study in which validation testing and an SEA model were combined to obtain recommendations for the most effective sound package changes to meet NVH targets.

Control of Powertrain Noise Using a Frequency Domain Filtered-x LMS Algorithm

An enhanced, frequency domain filtered-x least mean square (LMS) algorithm is proposed as the basis for an active control system for treating powertrain noise. There are primarily three advantages of this approach: (i) saving of computing time especially for long controller’s filter length; (ii) more accurate estimation of the gradient due to the sample averaging of the whole data block; and (iii) capacity for rapid convergence when the adaptation parameter is correctly adjusted for each frequency bin. Unlike traditional active noise control techniques for suppressing response, the proposed frequency domain FXLMS algorithm is targeted at tuning vehicle interior response in order to achieve a desirable sound quality. The proposed control algorithm is studied numerically by applying the analysis to treat vehicle interior noise represented by either measured or predicted cavity acoustic transfer functions.

Modeling and Experimental Investigation of Tire Cavity Noise Generation Mechanisms for a Rolling Tire

Tire cavity noise refers to the excitation of the acoustic mode of a tire cavity. The noise exhibits itself as sharp resonance-like peaks with frequencies typically in the range of 190-250Hz. For a rolling tire, the tire contact with the road moves relative to the tire. Furthermore, the load on the tire breaks the circular symmetry of the tire. Consequently, the peak frequency of the cavity noise shows dependence on the tire load and the vehicle speed. There are no models that simultaneously take these two factors into consideration. In this paper, we propose an analytical model and present experimental verifications of predictions on the noise peak frequency and its dependence on the tire load and vehicle speed. A wireless experimental measurement system is also presented which enables the measurement of tire cavity frequency for both non-rolling and rolling conditions.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

A Topographically Structural Optimization Methodology for Improving Noise Radiation in Transaxles

In this paper, a new technology for the design of silent transaxles is developed, where topography optimization is adopted and an artificial parameter called β is proposed as an objective function, representing an upper bound of the surface velocity. The strategy of the optimization is to minimize β while getting the surface velocities less than β. as the constraints. A numerical example of reducing transaxle's radiated noise by using the new optimization technology is given in the paper. In the example, an entire Ford transaxle system was modeled numerically, where most internal components were included. First a modal frequency velocity analysis was conducted. Then an acoustic power analysis based on the Acoustic Transfer Vector (ATV) was carried out. Finally, a topography optimization based on the β - method for the transaxle was performed to minimize the radiated noise.

Flow-Induced Tones in Automotive Refrigerant Systems

Transient higher-frequency flow-induced tones are often perceived following air-conditioning (A/C) compressor engagements in automotive refrigerant systems, especially the ones with Thermostatic Expansion Valve (TXV) controlled systems. In this paper, the mechanisms of the acoustic tones induced by turbulent flow and shear-layer-instability in A/C lines are presented. Some of the recommended countermeasures for the attenuation and suppression of these flow-induced transient tones are also discussed.

Method Development for Evaluating Microbiological Growth on and Attachment to Aluminum Air Conditioner Evaporator Core Surfaces

Corrosion failures of aluminum air conditioner evaporator cores have been reported in regions where the climate is relatively warm and humid. Microbiologically-influenced corrosion [MIC] has been implicated in these failures. Application of surface-treatment chemicals may inhibit microbiological (bacterial) growth and/or attachment, thereby reducing the potential for MIC. In this study, two laboratory methods were developed to evaluate selected surface-treatment chemicals for their ability to inhibit bacterial growth and reduce bacterial attachment to treated surfaces. Using the developed methods, two controlled-atmosphere brazed aluminum core materials and three surface-treatment chemicals were evaluated. Neither of the untreated core materials was found to inhibit the growth of the bacteria tested.

A Development Procedure to Improve the Acoustical Performance of a Dash System

This paper discusses a development procedure that was used to evaluate the acoustical performance of one type of dashpanel construction over another type for a given application. Two very different constructions of dashpanels, one made out of plain steel and one made out of laminated steel, were studied under a series of different test conditions to understand which one performs better, and then to evaluate how to improve the overall performance of the inferior dashpanel for a given application. The poorly performing dashpanel was extensively tested with dashmat and different passthroughs to understand the acoustic strength of different passthroughs, to understand how passthroughs affect the overall performance of the dash system, and subsequently to understand how the performance can be improved by improving one of the passthroughs.

Automotive Refrigerant System Induced Evaporator Hoot

The automotive refrigerant systems can occasionally exhibit a transient hoot/whistle type noise under certain operating conditions. High pressure/velocity refrigerant flow through an evaporator core can readily excite the inherent acoustical and/or structural modes, resulting in audible transient tones. This condition if present can be experienced while driving away from a short stop and can last 2 to 10 seconds. The ambient conditions suitable for creating this noise are - moderate/high air-conditioning (A/C) load during days at 85-95° F temperatures with high humidity. Possible noise generating mechanisms have been discussed in earlier publications and our findings during this study indicate that they are excited by the high velocity superheated refrigerant vapor flow through the evaporator core plates. Examples of this transient noise and its spectral characteristics are presented to characterize this refrigerant system induced issue.
