Optimization of a Sliding Rotary Vane Pump for Heavy Duty Internal Combustion Engine cooling

The benefits introduced by the replacement of conventional centrifugal pumps with volumetric machines for Internal Combustion Engines (ICEs) cooling were experimentally and theoretically proven in literature. In particular, Sliding Rotary Vane Pumps (SVRPs) ensure to achieve an interesting reduction of ICEs fuel consumption and CO2 emissions. Despite volumetric pumps are a reference technology for ICE lubrication oil circuits, the application in ICE cooling systems still not represent a ready-to-market solution. Particularly challenging is the case of Heavy-Duty ICE due to the wide operating range the pump covers in terms of flow rate delivered. Generally, SVRPs are designed to operate at high speeds to reduce machine dimensions and, consequently, the weight. Nevertheless, speed increase could lead to a severe penalization of pump performance since the growth of the friction losses.

Combination of Dissimilar Overlay Materials for Engine Bearing Life Extension

Nowadays, Bismuth (Bi) is being applied as an overlay material for engine bearings instead of Lead (Pb) which is an environmentally harmful material. Bi overlay has already been a solid performer in some automotive engine sectors due to its superior load carrying capacity and good robustness characteristic which are necessary to maintain its longevity during the lifetime of engines. The replacement is also seen on relatively larger size engines, such as Trucks and Off-highway heavy duty applications. Basically, these applications require higher power output than passenger cars, and the expected component lifecycle becomes longer. Though Bi has similar material characteristic to traditional Pb, it becomes challenging for the material alone to satisfy these requirements. Polymer overlay is known for its superior anti-wear performance and longer lifetime due to less adhesion against a steel counterpart than metallic materials (included Bi).

A methodology for modeling the thermal behavior of an electric axle in real driving cycles

The thermal behavior of the electric axle is an essential indicator which requires certain attention during the development process. Due to the complexity of heat generation mechanism and heat transfer boundary conditions, it is difficult to accurately predict the axle’s temperature, especially in real driving conditions. In this paper, a comprehensive 1D model is developed to simulate its heat transfer process effectively and accurately. The heat transfer model is developed based on the thermal network method, and the electric axle is divided into thermal mass according to its heat transfer characteristics. The heat generation model, which accounts for meshing loss, bearing loss, churning loss, and windage loss, exchanges heat flux and oil temperature information with the heat transfer model to take into account the effect of lubricating oil temperature on power loss.

Simulation of Crush Behavior and Energy Absorption of Vehicle Li-Ion Battery Module with Prismatic Cells

Lithium-ion batteries serve as the main power source for contemporary electric vehicles. Safeguarding these batteries against damage is paramount, as it can trigger accelerated performance deterioration, potential fire hazards, environmental threats, and more. This study explores damage progression of a commercial vehicle lithium-ion battery module containing prismatic cells under indentation crush loading. We employed computational simulations of mechanical loading tests to investigate this behavior. Physical tests involved subjecting modules to low-speed (0.05 m/s) indentations using a V-shaped stainless-steel wedge, under six unique loading conditions. During the tests, force, and voltage change with wedge displacement were monitored. Utilizing experimental insights, we constructed a finite element model, which included key components of the battery module, such as the prismatic cells, steel frames, and various plastic parts.

Analyzing Mechanical Behaviour of Aluminium Alloy Composites Reinforced with Ceramics

Aluminium composites are remarkably used in automotive, aerospace, and agricultural sectors because of their lightweight with definable mechanical properties. The stir casting route was followed to fabricate cylindrical samples with base aluminium alloy LM4, LM4/SiC, LM4/Al2O3, and LM4/SiC/Al2O3. The tensile strength, compressive strength, hardness, and micro-structural analysis were performed on samples and Finite element analysis (FEA) was adopted to predict the failure modes of composites. The composites experimental results were found to be in line with the FEA results, however, the LM4/SiC/Al2O3 revealed better results on the mechanical properties when compared with other composite configurations. The mechanical properties improvement like hardness 5%-11%, tensile strength 10.26%-20.67%, compressive strength 15.19% - 32.58% and 71.52 - 82.1% reduction in dimension have been achieved in LM4/SiC/Al2O3 composite comparing to base metal.

Application of Desirability Approach to Determine Optimal Turning Parameters

Aluminum alloys are employed in agricultural equipment, aerospace sectors, medical instruments, machinery, automobiles, etc. due to their physical and mechanical characteristics. The geometrical shape and size of the parts are modified in turning operation by using a single-point cutting tool. A356 aluminum alloy is widely used in various engineering sectors, hence there is a necessity to produce A-356 components with quality. The inappropriate cutting parameters used in turning operation entail high production costs and reduce tool life. Box–Behnken design (BBD) based on response surface methodology (RSM) was used to design the experiments such that the experiment trials were conducted by varying cutting parameters like N-spindle speed (rpm), f-feed rate (mm/rev), and d-depth of cut (mm). The multi-objective responses, such as surface roughness (SR) and metal removal rate (MRR) were analyzed with the desirability method.

In the current scenario, manufacturing of heavier products generates colossal waste, generates more CO2 emission, and negatively affects the environment. Customers not only pay higher product costs but also higher operational costs. This in turn demands the need for more recycling. Advanced high strength materials are a key solution to applications demanding higher strength, stiffness, durability & wear requirement, whereas low density materials like aluminium and magnesium won’t be a sustainable choice. With more and more battery electric & fuel cell vehicles, “light weighting” is a key priority. Austempered Ductile Iron (ADI) has a great advantage of superior mechanical properties compared to conventional ductile iron, aluminium alloys and even some steel forgings. Typically, ADI is used for high wear applications, whereas this paper will demonstrate the potential of using ADI for Structural applications.

Mechanism for Internal Injector Deposits Formation in Heavy-duty Engines using Drop-in Fuels

Heavy-duty transportation is one of the sectors that contributes to greenhouse gas emissions. One way to reduce CO2 emissions is to use drop-in fuels. However, when drop-in fuels are used, i.e., higher blends of alternative fuels are added to conventional fuels, solubility problems and precipitation in the fuel can occur. As a result, insolubles in the fuel can clog the fuel filters and interfere with the proper functioning of the injectors. This adversely affects engine performance and increases fuel consumption. These problems are expected to increase with the development of more advanced fuel systems to meet upcoming environmental regulations. This work investigates the composition of the deposits formed inside the injectors of the heavy-duty diesel engine and discusses their formation mechanism. Injectors with internal deposits were collected from field trucks throughout Europe. Similar content, location and structure were found for all the deposits in the studied injectors.

Characterization of TiN Precipitates and It’s Morphology in Spring Steel for Commercial Vehicle Leaf Spring Suspension

Leaf springs are used for vehicle suspension to support the load. These springs are made of flat sections of spring steel in single or in stack of multiple layers, held together in bracketed assembly. The key characteristics of leaf spring are defined as ability to distribute stresses along its length and transmit a load over the width of the chassis structures. The most common leaf spring steels are carbon steels alloyed with Cr and micro-alloyed with Ti, V and Nb. The specific thermomechanical process and alloying elements result in specific strength and fatigue properties for spring steels. The unique properties which facilitate use of spring steel in leaf spring suspensions are ability to withstand considerable twisting or bending forces without any distortion. The microstructure of these steel determines the performance and reflects the process of steel manufacturing. The performance is mainly determined by evaluating fatigue life durability.

Design and Development of Fuel Tank for High Mobility Military Vehicle

Fuel tank is considered as safety component in the vehicle, and it has to be tested to meet the safety requirements as per AIS 095. Earlier, fuel tanks were manufactured by using Hot dipped cold rolled steel material and the weld zones are applied with Anti-corrosive coating. Few fuel tanks were reported with Corrosion problems. The root cause analysis was carried out considering the raw material, manufacturing process, transpiration, storage and usage. As an improvement, the new fuel tank is designed to eliminate the limitations of the existing fuel tank. 3D modeling was done to check space and mounting requirement in the layout and used for volume calculations. FE analysis was performed to check structural stability. Emphasis given on Interchange-ability to cater the new fuel tanks in place of old as spares requirement. The fuel tank has developed with Alumina steel material.

Engineering of solutions for vibration challenges consists of several steps. Each of them needs different methods, for most steps, several approaches are valid. This work describes one efficient way to get from customer wishes over calculation methods and experimental results as far as the lifetime calculation. The example is an all-metal cushion used as a spring-damper system, that solves vibration problems of the suspension of an electrical drive for a commercial vehicle used in a city. Metal cushions for vibration isolation are used where high dynamic stresses occur or the environmental conditions overwhelm rubber solutions. So, they are a perfect solution for vibration isolation in industrial environments as well as in railway, automotive and aerospace sectors. Additionally, the progressive stress-deflection behavior and the high damping offer advantages for a wide range of applications.

Research on Design Development and Modification of a Steel Piston in a Heavy-Duty Diesel Engine

The thermal and mechanical loads of the engine rise dramatically with the increase in engine power density, which places higher demands on the design of the piston. In this paper, the design development of a steel piston for a marine diesel engine belonging to 190 series heavy-duty diesel engines was studied. The design methods including material selection and structural design were used to finished the preliminary design. In the meanwhile, the design philosophies of the aluminum alloy piston and composite piston for the 190 series diesel engines were used for reference in the design process. The designed steel piston was tested in the engine durability bench test and simulated for reliability. The results showed that the failure of the steel piston occurred at the same position in both the test and the simulation. The cause of cracking in the steel piston was analyzed, and the insufficient strength of the local structure led to high-cycle fatigue failure.

The increase in customer demands pushes to deliver higher power and torque along with fuel economy. This requirement puts a great challenge on the overall weight of the engine. This paper explains the holistic approach followed along with optimizing the rocker arm cover to achieve the weight target without compromising on durability and cost in the commercial segment 2.5-liter Diesel Engine. This paper presents a complete overview of the design and development of Rocker Arm (RA) cover to meet Strength, Durability, NVH and Aesthetic in Commercial Engine where base design is in aluminum which is mounted on cylinder head with a separate breather system. From aluminum the base design of Rocker arm cover is optimized to sheet metal where in there is reduction of 43% in weight and cost saving of 13%.

Development of Bearing with Multilayer Bi-Sb Overlay for Automotive Engines

In recent years, the removal of lead (Pb), which is an environmentally hazardous material often used in bearings for automotive engines, has been continuously promoted. Bismuth (Bi) is attracting attention as a substitute for lead, and it is currently being used mainly for passenger cars and trucks as a lead replacement. However, lead has not been replaced for motorcycles where the bearings are exposed to high temperatures at high rotation speeds, and trucks and generators where high loading capacity, long lifetime and good corrosion resistance are required. It has been difficult to achieve both high load and corrosion resistant for a bearing overlay material. The purpose of this development is to improve the corrosion resistance and fatigue resistance of bismuth overlay by developing a bismuth- antimony alloy overlay in which antimony (Sb) is added to the bismuth matrix.

Effect of Normalizing Heat Treatment on Material and Mechanical Properties of High Strength Steel Tube for Lift axle of Commercial Vehicles

Lift axles of heavy commercial vehicles are deployed to handle increased payload. These axles of Commercial vehicles are made of low alloy carbon steel materials. Lift axles are designed in hollow condition for weight reduction opportunity. Two types of tube materials are used for the manufacturing of lift axles. These are either Cold Drawn Seamless (CDS) tubes or Hot Finished Seamless (HFS) tube material. The vanadium micro-alloyed steel grade, 20MnV6 is an excellent choice for the manufacturing of lift axles. The 20MnV6 has favorable mechanical properties for lift axles and also offers good weldability. However, lift axles made of 20MnV6 when manufactured in hot-finished condition, shows significant scatter in terms of durability performance. This requires further heat treatment of 20MnV6 to be deployed for reducing the scatter in the material properties to reduce scatter in durability performance and thus increasing the reliability of the lift axles.
