FEA Beyond Basics Nonlinear Analysis

Finite Element Analysis (FEA) has been an indispensable tool for design simulation for several decades but this wide spread use has been limited to simple types of analyses. Relatively recently, more advanced analyses have given easy to use interfaces enabling design engineers to simulate problems formerly reserved for analysts. This three-session web seminar targets the FEA users who wish to explore those advanced analysis capabilities.

Finite Element Analysis (FEA) is a powerful and well recognized tool used in the analysis of heat transfer problems. However, FEA can only analyze solid bodies and, by necessity thermal analysis with FEA is limited to conductive heat transfer. The other two types of heat transfer: convection and radiation must by approximated by boundary conditions. Modeling all three mechanisms of heat transfer without arbitrary assumption requires a combined use of FEA and Computational Fluid Dynamics (CFD).

Accelerated structural durability testing of backhoe loader by creation of duty cycle from field data to predict failure modes.

These days backhoe loader have become main part of construction equipment vehicles. The main function of backhoe is to dig ditches to lay pipes and underground cable, set up foundations for buildings and create drainage systems. During these operations, many failures are observed in backhoe loader structure/parts. With the help of Accelerated structural durability testing, life of backhoe loader & its part can be estimated; through which we can understand different failure modes. The real time data was collected during various operations which includes pit digging, duck walk, ditch climbing, levelling, dozing, piling, truck loading etc. We have used software based approach to process the strain, displacement and other data collected during real time operation to create the duty cycle. The same duty cycle was simulated in the lab condition using servo hydraulic actuators.

In sheet metal painting for various applications like Tractor, Automobile, most attractive coating is metallic paints and it is widely applied using 3 coats 2 bake or 3 coat 1 bake technology. Both options, results in high energy consumption, higher production throughput time & lower productivity in manufacturing process. During various brainstorming & sustainable initiatives, paint application process was identified for alternative thinking to reduce burden on environment & save energy. Various other industry benchmarking & field performance requirement studies helped us identify the critical to quality parameters. We worked jointly with supplier to develop mono-coat system without compromising the performance & aesthetical properties. This results in achieving better productivity, elimination of two paint layers, substantial reduction in volatile organic content, elimination of one baking cycle and energy saving.

Passenger "Sleeper Bus" Structure, an Optimization Study using Finite Element Analysis

Sleeper buses are increasingly used as connectivity between cities and remote areas with sleeping comfort for passengers. During the normal operation, the bus body is subjected to several loads, external loads from the road (i.e. crossing over a speed bump, breaking & cornering). Moreover, there is a substantial possibility that these loads may lead to a structural failure. Hence, it is necessary to determine stresses occurred in the bus body to ensure its integrity under these driving scenarios. During the accident, rollover/front/rear/side impact, energy absorbing capacity of bus body structure is crucial for safety of passengers. The objective of this study is to reduce weight of bus structure while maintaining cost & safety as constraint. 3D Model prepared in NX and finite element model created in hypermesh ,LS-dyna/optistruct used as solver and post processing done in hyperview. In this study, fully loaded bus with passengers as well as maximum language mass, considered.

An alternate cost effective material for rocker arm used in heavy commercial vehicles

Rocker arm in internal combustion engine is very important part which transfer the cam motion and force to the valve. In heavy commercial vehicles, the engine components are design for an infinite life (considerable higher than other components). Recently industries are working for light weight and optimized cost material. Hence it is required to have an optimized cost effective design of rocker arm without affecting its performance. A rocker arm should meet the stiffness and strength requirement. The objective of this study is to find out the alternate material for rocker arm which can provide the similar strength & stiffness as conventional rocker arm material. To achieve the performance and cost target, alternate material cast iron has been evaluated for rocker arm. Cast iron is lighter than the forged steel rocker arm, also it has a good frictional characteristic. Further bush is eliminated from the rocker arm assembly due to self-lubricant property of the cast iron rocker arm.

Fatigue Life Prediction of Heavy Duty Automobile’s Brake Drum through Coupled Thermo-Mechanical Analysis

The aim of this paper is to demonstrate the methodology to simulate the induced stresses/strains due to thermo-mechanical loading of automobile brake drum.. The brake drum undergoes mechanical load due to applied brake pressure and thermal load due to friction generated between brake pad and brake drum while brake is applied. This coupled thermo-mechanical loading affects the life of the brake drum as the stiffness of the brake drum is reduced. The conventional method of simulating this problem is done using Lagrangian discretization in which the load is applied and inertia effect due to angular velocity is applied to a drum at static condition. In contrast, in this paper Eulerian discretization is adopted for finite element analysis, in which drum brake model is discretized as spatially dependent that facilitates actual rotation of brake drum with simultaneous application of brake load resulting more precise simulation.

Modelling and Validation of a Control Algorithm for Yaw Stability & Body Slip Control Using PID & Fuzzy Logic Based Controllers

Advanced driver-assistance systems (ADAS) are becoming an essential part of the modern commercial automobile industry. Vehicle handling and stability are determined by the yaw rate and body slip of the vehicle. This paper is a comparative study of a nonlinear vehicle stability control algorithms for steering control based on two different controllers i.e. fuzzy logic based controller and PID controller. A full vehicle 14DOF model was made in Simulink to simulate an actual vehicle. The control algorithms are based on a two-track 7-DOF model with a non-linear tire model based on Pacejka “Magic tire formula”, which was used to establish the desired response of a full vehicle 14DOF model. It was found that the fuzzy logic-based control algorithm demonstrated an overall superior performance characteristic than a PID based control algorithm; this includes a significant decrease in time lag and overshoot.

Value improvement and efficient product improvement are key considerations for product engineering. In this paper, the Author summaries thumb design and optimization for backhoe loader. The project goal was to create an in-house thumb design. The backhoe thumb attachment was previously a proprietary design of a supplier. The supplier’s design had two major limitations, limited opportunity of design improvements for resolving customer issues and higher total cost. This paper covers details about overcoming these limitations. Multiple variants of backhoe loaders use four different thumbs. Small and mid- range backhoe machine classes use 4-tine and 2-tine thumb depending upon customer applications. The design team targeted an external customer requirement of a more compact design and internal requirement of accelerating design improvement cycle time and reducing cost.

Currently, for various military activities such as construction of bridges, digging trenches, construction of roads and clearing the area during landslides, separate unit of bulldozer for dozing operation and loader for loading operation is required. But the need is to develop a single unit which could perform both of these operations efficiently and simultaneously. The paper discusses about the development of dozer bucket mechanism as a single unit to perform dozing and loading operation and connected to the amphibious infantry combat vehicle. To develop the dozer bucket mechanism synthesis of mechanism (Linkages and Boom) has carried out and care has taken to fulfill the above stated functional requirement and satisfy the geometrical constraints. The synthesis of mechanism is done with the help of ‘CATIA’ software packages. The force calculation on various joints at the different position of mechanism has evaluated with the help of ’ADAMS’ software.

Design and Analysis of Automotive Steering Sheet Metal Yoke for High Strength and Rigidity Requirement

The increasing demand for light weighting products due to introduction of various standards and norms for controlling CO2 emissions and to meet the customer requirement of low cost with higher strength and rigidity of product in automotive industry, sheet metal manufacturing technique is adopted for automotive steering yoke for light commercial vehicle. Currently forged yokes are used for higher strength requirement, while sheet metal yokes are being used for small tonnage vehicle. The attempt has been made to improve overall strength and rigidity of the yoke produced by sheet metal operation using SAPH 440 steel with 6.5mm thickness for light commercial vehicle segments. The major challenge identified for this development was developing such a high strength and thickness material with consistency of dimension during forming process and meeting the torsional strength requirement of 500 Nm.

The flares described in this document are intended for use with SAE metallic tube materials. Considerations such as the effects of wall thickness selection for specific working pressures, identifying appropriate length of thread engagements for specific applications with mating connectors and other associated criteria, shall be the responsibility of the user. For applicable nominal reference working pressures for hydraulic tubing, see SAE J1065 and ISO 10763.

A Guide to Uncertainty Quantification for Experimental Engine Research and Heat Release Analysis

Abstract Performing an uncertainty analysis for complex measurement tasks, such as those found in engine research, presents unique challenges. Also, because of the excessive computational costs, modeling-based approaches, such as a Monte Carlo approach, may not be practical. This work provides a traditional statistical approach to uncertainty analysis that incorporates the uncertainty tree, which is a graphical tool for complex uncertainty analysis. Approaches to calculate the required sensitivities are discussed, including issues associated with numerical differentiation, numerical integration, and post-processing. Trimming of the uncertainty tree to remove insignificant contributions is discussed. The article concludes with a best practices guide in the Appendix to uncertainty propagation in experimental engine combustion post-processing, which includes suggested post-processing techniques and down-selected functional relationships for uncertainty propagation.
