Comparison between Finite Element and Hybrid Finite Element Results to Test Data for the Vibration of a Production Car Body

The Hybrid Finite Element Analysis (Hybrid FEA) method is based on combining conventional Finite Element Analysis (FEA) with analytical solutions and energy methods for mid-frequency computations. The method is appropriate for computing the vibration of structures which are comprised by stiff load bearing components and flexible panels attached to them; and for considering structure-borne loadings with the excitations applied on the load bearing members. In such situations, the difficulty in using conventional FEA at higher frequencies originates from requiring a very large number of elements in order to capture the flexible wavelength of the panel members which are present in a structure. In the Hybrid FEA the conventional FEA model is modified by de-activating the bending behavior of the flexible panels in the FEA computations and introducing instead a large number of dynamic impedance elements for representing the omitted bending behavior of the panels.

Simulation and Its Contribution to Evaluate Highly Automated Driving Functions

A key criterion for launching autonomous vehicles on real roads is the knowledge of their capability to ensure traffic safety. In contrast to ADAS, deriving this measure of safety is difficult to achieve as the functional scope of an autonomous driving function exceeds by far the one of ADAS. As a consequence, real-world testing solely is not sufficient enough to cover the required test volume. This assessment problem imposes new requirements on a valid test concept for automated driving. A possible solution represents simulation by enabling it to generate reliable test kilometers. As a first step, we discuss in this paper the feasibility of simulation frameworks to re-simulate a real-world test in certain scenarios. We will demonstrate that even with ground truth information of the vehicle odometry and corresponding environment model an acceptable accordance of functional behavior is not guaranteed.

Student Concept Vehicle: Development and Usability of an Innovative Holographic User Interface Concept and a Novel Parking Assistance System Concept

The Deep Orange program is a concept vehicle development program focused on providing hands-on experience in design, engineering, prototyping and production planning as part of students’ two-year MS graduate education. Throughout this project, the team was challenged to create innovative concepts during the ideation phase as part of building the running vehicle. This paper describes the usability studies performed on two of the vehicle concepts that require driver interaction. One concept is a human machine interface (HMI) that uses a holographic companion that can act as a concierge for all functions of the vehicle. After creating a prototype using existing technologies and developing a user interface controlled by hand gestures, a usability study was completed with older adults. The results suggest the input method was not intuitive. Participants demonstrated better performance with tasks using discrete hand motions in comparison to those that required continuous motions.

From Theory to Three-Dimensional Finite Element Models: An Innovative Method for Validation

As a key part of numerical analysis, the modeling process has a tremendous influence on the quality of the results. While there is general awareness concerning uncertainties that arise during modeling, their quantity and sensitivity rarely are known. Hence, modeling quickly can become inaccurate and inefficient. The scope of the present paper is to innovate predictive modeling processes concerning the dynamics of real complex structures by means of linear modal analysis with the finite element method (FEM). The aim is to offer a transparent design catalog relating specific uncertainties to each model component in order to achieve error prevention for engineers dealing with comparable systems. A complex system is simplified and investigated for different levels of detail. Only after the model uncertainties for one level of detail are obtained, the next level of complexity is approached.

Prediction of Eigenfrequencies and Eigenmodes of Seatbelt Retractors in the Vehicle Environment, Supporting an Acoustically Optimal Retractor Integration by CAE

From an acoustical point of view, the integration of seatbelt retractors in a vehicle is a real challenge that has to be met early in the vehicle development process. The buzz and rattle noise of seat belt retractors is a weak yet disturbing interior noise. Street irregularities excite the wheels and this excitation is transferred via the car body to the mounting location of the retractor. Ultimately, the inertia sensor of the locking mechanism is also excited. This excitation can be amplified by structural resonances and generate a characteristic impact noise. The objective of this paper is to describe a simulation method for an early development phase that predicts the noise-relevant low frequency local modes and consequently the contact of the retractor with the mounting panel of the car body via the finite element method.

Frequency and Temperature Dependent Stiffness and Damping Properties of Reduced Viscoelastic Structures Using Component Mode Synthesis (CMS)

Model Order Reduction (MOR) methods such as Component Mode Synthesis (CMS) have been used in order to simulate large linear dynamic systems for many years and have reached a considerable level of saturation. These reduction methods have many advantages such as minimizing computational costs but also have restrictions. One of their disadvantages is that material damping characteristics can only be defined in form of Rayleigh damping. Another disadvantage is that the reduced order model can only represent one state of the structure determined in the generation process of the reduced matrices. In this paper we present a way to consider material damping in reduced matrices that contain one or more materials having different damping characteristics without the disadvantages of using Rayleigh damping.

Convected Wave Equation for a Moving Body in an Inhomogeneous Flow

Sound field around a moving body in a mean flow of fluid is commonly estimated with Ffowcs Williams and Hawkings equation. Similarly as Lighthill’s aeroacoustic analogy, Ffowcs Williams and Hawkings equation includes sound propagation phenomena in moving and inhomogeneous media, such as convection and refraction, implicitly within the source terms on the right-hand side of the equation. Consequently, the equation is primarily applicable when the surrounding fluid is quiescent everywhere outside the source region. In this work, we follow the approach of Phillips and derive an exact aeroacoustic equation for a moving body in an inviscid and isentropic flow, which separates source and propagation terms on the two sides of the equation. As such, the equation can be used even when the sound propagation effects have a significant influence on the sound field.

A Fluid-Structure Interaction Scheme for Prediction of Flow-Induced Low Frequency Booming Noise

The analysis of the acoustic behavior of flow fields has gained importance in recent years, especially in the automotive industry. The comfort of the driver is heavily influenced by the noise levels and characteristics, especially during long distance drives. Simulation tools can help to analyze the acoustic properties of a car at an early stage of the development process. This work focuses on the low-frequency sound effects, which can be a significant noise component under certain operating conditions. As a first step in the fluid-structure interaction workflow, the flow around a series-production vehicle is simulated, including passenger cabin and underhood flow. The complexity of this model poses extensive demands on the simulation software, concerning meshing, turbulence modeling and level of parallelism. We conducted a transient simulation of the compressible fluid flow, using a hybrid RANS/LES approach.

Motion Cueing Algorithm for a 9 DoF Driving Simulator: MPC with Linearized Actuator Constraints

In times when automated driving is becoming increasingly relevant, dynamic simulators present an appropriate simulation environment to faithfully reproduce driving scenarios. A realistic replication of driving dynamics is an important criterion to immerse persons in the virtual environments provided by the simulator. Motion Cueing Algorithms (MCAs) compute the simulator’s control input, based on the motions of the simulated vehicle. The technical restrictions of the simulator’s actuators form the main limitation in the execution of these input commands. Typical dynamic simulators consist of a hexapod with six degrees of freedom (DoF) to reproduce the vehicle motion in all dimensions. Since its workspace dimensions are limited, significant improvements in motion capabilities can be achieved by expanding the simulator with redundant DoF by means of additional actuators.

Conceptualization and Implementation of a Scalable Powertrain, Modular Energy Storage and an Alternative Cooling System on a Student Concept Vehicle

The Deep Orange program immerses automotive engineering students into the world of an OEM as part of their 2-year graduate education. In support of developing the program’s seventh vehicle concept, the students studied the sponsoring brand essence, conducted market research, and made a heuristic assessment of competitor vehicles. The upfront research lead to the definition of target customers and setting vehicle level targets that were broken down into requirements to develop various vehicle sub-systems. The powertrain team was challenged to develop a scalable propulsion concept enabled by a common vehicle architecture that allowed future customers to select (at the point of purchase) among various levels of electrification best suiting their needs and personal desires. Four different configurations were identified and developed: all-electric, two plug-in hybrid electric configurations, and an internal combustion engine only.

A 3D Linear Acoustic Network Representation of Mufflers with Perforated Elements and Sound Absorptive Material

The acoustics of automotive intake and exhaust systems is typically modeled using linear acoustics or gas-dynamics simulation. These approaches are preferred during basic sound design in the early development stages due to their computational efficiency compared to complex 3D CFD and FEM solutions. The linear acoustic method reduces the component being modelled to an equivalent acoustic two-port transfer matrix which describes the acoustic characteristic of the muffler. Recently this method was used to create more detailed and more accurate models based on a network of 3D cells. As the typical automotive muffler includes perforated elements and sound absorptive material, this paper demonstrates the extension of the 3D linear acoustic network description of a muffler to include the aforementioned elements. The proposed method was then validated against experimental results from muffler systems with perforated elements and sound absorptive material.

Technology from Highly Automated Driving to Improve Active Pedestrian Protection Systems

Highly Automated Driving (HAD) opens up new middle-term perspectives in mobility and is currently one of the main goals in the development of future vehicles. The focus is the implementation of automated driving functions for structured environments, such as on the motorway. To achieve this goal, vehicles are equipped with additional technology. This technology should not only be used for a limited number of use cases. It should also be used to improve Active Safety Systems during normal non-automated driving. In the first approach we investigate the usage of machine learning for an autonomous emergency braking system (AEB) for the active pedestrian protection safety. The idea is to use knowledge of accidents directly for the function design. Future vehicles could be able to record detailed information about an accident. If enough data from critical situations recorded by vehicles is available, it is conceivable to use it to learn the function design.

Development of a Parametric Model Order Reduction Approach for Beam-Based Structures

This paper proposes a specific parametric model order reduction (pMOR) scheme for the efficient evaluation of beam based structures. The model to be parameterized is a Finite Element (FE) model that represents a generic network of beams with a number of distinct cross-section types. The methodology considers geometrical parameters that describe the cross-section and the material properties of the beams as the design parameters of interest. An affine representation of the model is derived based on the description of the deformation of a uniform beam. This affine representation can be exploited for the hyper-reduction where the evaluation cost of the system matrices is reduced. The reduction of the system matrices is obtained through a projection based approach. For a given number of parameter combinations a modal basis is constructed. A global reduced order basis (ROB) is obtained through a principal component analysis of these local bases.

Dynamic Substructuring for Sources Contributions Analysis in Internal Combustion Engines

For vibration and acoustics vehicle development, one of the main challenges is the identification and the analysis of the noise sources, which is required in order to increase the driving comfort and to meet the stringent legislative requirements for the vehicle noise emission. Transfer Path Analysis (TPA) is a fairly well established technique for estimating and ranking individual low-frequency noise or vibration contributions via the different transmission paths. This technique is commonly applied on test measurements, based on prototypes, at the end of the design process. In order to apply such methodology already within the design process, a contribution analysis method based on dynamic substructuring of a multibody system is proposed with the aim of improving the quality of the design process for vehicle NVH assessment and to shorten development time and cost.

Designing Sound for Quiet Cars

The quiet nature of hybrid and electric vehicles has triggered developments in research, vehicle manufacturing and legal requirements. Currently, three countries require fitting an Approaching Vehicle Alerting System (AVAS) to every new car capable of driving without a combustion engine. Various other geographical areas and groups are in the process of specifying new legal requirements. In this paper, the design challenges in the on-going process of designing the sound for quiet cars are discussed. A proposal is issued on how to achieve the optimum combination of safety, environmental noise, subjective sound character and technical realisation in an iterative sound design process. The proposed sound consists of two layers: the first layer contains tonal components with their pitch rising along with vehicle speed in order to ensure recognisability and an indication of speed.

Model-based Engineering Workflow for Automotive Safety Concepts

Although the ISO 26262 provides requirements and recommendations for an automotive functional safety lifecycle, practical guidance on how to handle these safety activities and safety artifacts is still lacking. This paper provides an overview of a semi-formal safety engineering approach based on SysML for specifying the relevant safety artifacts in the concept phase. Using specific diagram types, different views of the available data can be provided that reflects the specific needs of the stakeholders involved. One objective of this work is to improve the common understanding of the relevant safety aspects during the system design. The approach, which is demonstrated here from the perspective of a Tier1 supplier for an automotive battery system, covers different breakdown levels of a vehicle. The safety workflow presented here supports engineers' efforts to meet the safety standard ISO 26262 in a systematic way.

From Natural Language to Semi-Formal Notation Requirements for Automotive Safety

The standard ISO 26262 stipulates a “top-down” approach based on the process “V” model, by conducting a hazard analysis and risk assessment to determine the safety goals, and subsequently derives the safety requirements down to the appropriate element level. The specification of safety goals is targeted towards identified hazardous events, whereas the classification of safety requirements does not always turn out non-ambiguous. While requirement formalization turns out to be advantageous, the translation from natural language to semi-formal requirements, especially in context of ISO 26262, poses a problem. In this publication, a new approach for the formalization of safety requirements is introduced, targeting the demands of safety standard ISO 26262. Its part 8, clause 6 (“Specification and management of safety requirements”) has no dedicated work product to accomplish this challenging task.

Generic software architecture for cost efficient powertrain electrification

Hybrid-electric vehicles provide additional functionality compared to conventional vehicles. So-called ‘hybrid’ software functions are required to coordinate the conventional powertrain control and these additional control functions. A key factor to reduce the fuel consumption lies in optimal control of the entire interconnected powertrain. This paper aims to provide a framework for efficient interface definition, connection and coordination of control units for hybrid electric vehicles. Such a framework supports an efficient development of control unit architectures and the distribution of software functions. The generic approach necessitates modular software functions. It defines the distribution of these functions in control units optimized with respect to reuse, interfaces and compatibility with different powertrain topologies and electrification variants, especially also considering compatibility with a conventional powertrain and its electric hybridization.

Holistic Approach for Improved Safety Including a Proposal of New Virtual Test Conditions of Small Electric Vehicles

In the next 20 years the share of small electric vehicles (SEVs) will increase especially in urban areas. SEVs show distinctive design differences compared to traditional vehicles. Thus the consequences of impacts of SEVs with vulnerable road users (VRUs) and other vehicles will be different from traditional collisions. No assessment concerning vehicle safety is defined for vehicles within European L7e category currently. Focus of the elaborated methodology is to define appropriate test scenarios for this vehicle category to be used within a virtual tool chain. A virtual tool chain has to be defined for the realization of a guideline of virtual certification. The derivation and development of new test conditions for SEVs are described and are the main focus of this work. As key methodology a prospective methodical analysis under consideration of future aspects like pre-crash safety systems is applied.

Further Development of a Method to Reproduce Highly Dynamic Force Distance Based Intrusions of Vehicle Side Structure Components

Structural component testing is essential for the development process to have an early knowledge of the real world behaviour of critical structural components in crash load cases. The objective of this work is to show the development for a self-sufficient structural component test bench, which can be used for different side impact crash load cases and can reflect the dynamic behaviour, which current approaches are not able. An existing basic system is used, which includes pneumatic cylinders with a controlled hydraulic brake and was developed for non-structural deformable applications only (mainly occupant assessments). The system is extended with a force-distance control. The method contains the analysis of a whole vehicle FEM simulation to develop a methodology for controlled force transmission with the pneumatic cylinders for a structural component test bench.
