Instrumentation, Acquisition and Data Processing Requirements for Accurate Combustion Noise Measurements

The higher cylinder peak pressure and pressure rise rate of modern diesel and gasoline fueled engines tend to increase combustion noise while customers demand lower noise. The multiple degrees of freedom in engine control and calibration mean there is more scope to influence combustion noise but this must first be measured before it can be balanced with other attributes. An efficient means to realize this is to calculate combustion noise from the in-cylinder pressure measurements that are routinely acquired as part of the engine development process. This publication reviews the techniques required to ensure accurate and precise combustion noise measurements. First, the dynamic range must be maximized by using an analogue to digital converter with sufficient number of bits and selecting an appropriate range in the test equipment.

Model-Based Parameter Identification of Healthy and Aged Li-ion Batteries for Electric Vehicle Applications

Electric vehicles are receiving considerable attention because they offer a more efficient and sustainable transportation alternative compared to conventional fossil-fuel powered vehicles. Since the battery pack represents the primary energy storage component in an electric vehicle powertrain, it requires accurate monitoring and control. In order to effectively estimate the battery pack critical parameters such as the battery state of charge (SOC), state of health (SOH), and remaining capacity, a high-fidelity battery model is needed as part of a robust SOC estimation strategy. As the battery degrades, model parameters significantly change, and this model needs to account for all operating conditions throughout the battery's lifespan. For effective battery management system design, it is critical that the physical model adapts to parameter changes due to aging.

Modeling of Trace Knock in a Modern SI Engine Fuelled by Ethanol/Gasoline Blends

This paper presents a numerical study of trace knocking combustion of ethanol/gasoline blends in a modern, single cylinder SI engine. Results are compared to experimental data from a prior, published work [1]. The engine is modeled using GT-Power and a two-zone combustion model containing detailed kinetic models. The two zone model uses a gasoline surrogate model [2] combined with a sub-model for nitric oxide (NO) [3] to simulate end-gas autoignition. Upstream, pre-vaporized fuel injection (UFI) and direct injection (DI) are modeled and compared to characterize ethanol's low autoignition reactivity and high charge cooling effects. Three ethanol/gasoline blends are studied: E0, E20, and E50. The modeled and experimental results demonstrate some systematic differences in the spark timing for trace knock across all three fuels, but the relative trends with engine load and ethanol content are consistent. Possible reasons causing the differences are discussed.

MMLV: Vehicle Durability Design, Simulation and Testing

The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The MMLV vehicle design, comprised of commercially available materials and production processes, achieved a 364kg (23.5%) full vehicle mass reduction, enabling the application of a 1.0-liter three-cylinder engine resulting in a significant environmental benefit and fuel reduction. The three key requirements of structural performance evaluation for vehicle development are NVH, durability and safety.

Influence of Test Procedure on Friction Behavior and its Repeatability in Dynamometer Brake Performance Testing

The efforts of the ISO “Test Variability Task Force” have been aimed at improving the understanding and at reducing brake dynamometer test variability during performance testing. In addition, dynamometer test results have been compared and correlated to vehicle testing. Even though there is already a vast amount of anecdotal evidence confirming the fact that different procedures generate different friction coefficients on the same brake corner, the availability of supporting data to the industry has been elusive up to this point. To overcome this issue, this paper focuses on assessing friction levels, friction coefficient sensitivity, and repeatability under ECE, GB, ISO, JASO, and SAE laboratory friction evaluation tests.

Experimental Characterization and Modeling of Dry Dual Clutch Wear

Clutch wear is dominantly manifested as the reduction of friction plate thickness. For dry dual clutch with position-controlled electromechanical actuators this affects the accuracy of normal force control because of the increased clutch clearance. In order to compensate for the wear, dry dual clutch is equipped with wear compensation mechanism. The paper presents results of experimental characterization and mathematical modeling of two clutch wear related effects. The first one is the decrease of clutch friction plate thickness (i.e. increase of clutch clearance) which is described using friction material wear rate experimentally characterized using a pin-on-disc type tribometer test rig. The second wear related effect, namely the influence of the clutch wear compensation mechanism activation at various stages of clutch wear on main clutch characteristics, was experimentally characterized using a clutch test rig which incorporates entire clutch with related bell housing.

Fatigue Behavior of Stainless Steel Sheet Specimens at Extremely High Temperatures

Active regeneration systems for cleaning diesel exhaust can operate at extremely high temperatures up to 1000°C. The extremely high temperatures create a unique challenge for the design of regeneration structural components near their melting temperatures. In this paper, the preparation of the sheet specimens and the test set-up based on induction heating for sheet specimens are first presented. Tensile test data at room temperature, 500, 700, 900 and 1100°C are then presented. The yield strength and tensile strength were observed to decrease with decreasing strain rate in tests conducted at 900 and 1100°C but no strain rate dependence was observed in the elastic properties for tests conducted below 900°C. The stress-life relations for under cyclic loading at 700 and 1100°C with and without hold time are then investigated. The fatigue test data show that the hold time at the maximum stress strongly affects the stress-life relation at high temperatures.

Bench Level Automotive Electrical and Electromagnetic Compatibility Validation Test Process Improvements (Analysis of Survey Results from Test Laboratories)

In an effort to reduce the cost and time associated with bench level automotive electrical and electromagnetic compatibility (EMC) validation tests, a survey was created to request advice from the test labs that perform this testing. The survey focuses particularly on the development of the test plan document and the preparation of the test setup. The survey was sent to a targeted group of individuals with experience in performing this type of testing. The invitees work at laboratories that represent the majority of labs in the world that are authorized to perform component electrical / EMC validation testing for automotive original equipment manufacturers (OEMs). There were a significant number of responses; it is possible that representatives from all of the invited laboratories responded. The survey results provide demographic information about the test labs and their participants.

Stochastic Knock Detection, Control, Software Integration, and Evaluation on a V6 Spark-Ignition Engine under Steady-State Operation

The ability to operate a spark-ignition (SI) engine near the knock limit provides a net reduction of engine fuel consumption. This work presents a real-time knock control system based on stochastic knock detection (SKD) algorithm. The real-time stochastic knock control (SKC) system is developed in MATLAB Simulink, and the SKC software is integrated with the production engine control strategy through ATI's No-Hooks. The SKC system collects the stochastic knock information and estimates the knock level based on the distribution of knock intensities fitting to a log-normal (LN) distribution. A desired knock level reference table is created under various engine speeds and loads, which allows the SKC to adapt to changing engine operating conditions. In SKC system, knock factor (KF) is an indicator of the knock intensity level. The KF is estimated by a weighted discrete FIR filter in real-time.

Powersplit HEV Performance Simulation Capability

A new performance simulation capability has been developed for powersplit HEVs to enable analytical assessment of new engine technologies in the context of HEV system operation and to analyze/understand important system dynamics and control interactions affecting HEV performance. This new capability allows direct simulation with closed-loop controls and the driver, is compatible with Ford standard HEV system simulation capabilities and enables simulation with multiple levels of model fidelity and feature content across the vehicle system. The combined plant Vehicle Model Architecture (VMA) in Simulink was used for the infrastructure. The simulation capability includes a Dymola model of the powersplit transaxle, a Vehicle System Control (VSC) model implemented in Simulink, a high fidelity 2L Atkinson GT-Power engine model, and a simplified representation of the engine controls in Simulink.

Shudder and Frictional Characteristics Evaluation of Dual Clutch Transmission Fluids

Under the initiative of The United States Council for Automotive Research LLC (USCAR) [1], we have developed and run comprehensive friction tests of dual clutch transmission fluids (DCTFs). The focus of this study is to quantify the anti-shudder durability over a simulated oil life of 75,000 shifts. We have evaluated six DCT fluids, including 2 fluids with known field shudder performance. Six different tests were conducted using a DC motor-driven friction test machine (GK test bench): 1. Force Controlled Continuous Slip, 2. Dynamic Friction, 3. Speed controlled Acceleration-Deceleration, 4. Motor-torque controlled Acceleration-Deceleration, 5. Static Friction, and 6. Static Break-Away. The test fluids were aged (with the clutch system) on the test bench to create a realistic aging of the entire friction system simultaneously.

Frontal Impact Responsesof Generic Steel Front Bumper Crush Can Assemblies

The present investigation details an experimental procedure for frontal impact responses of a generic steel front bumper crush can (FBCC) assembly subjected to a rigid full and 40% offset impact. There is a paucity of studies focusing on component level tests with FBCCs, and of those, speeds carried out are of slower velocities. Predominant studies in literature pertain to full vehicle testing. Component level studies have importance as vehicles aim to decrease weight. As materials, such as carbon fiber or aluminum, are applied to vehicle structures, computer aided models are required to evaluate performance. A novel component level test procedure is valuable to aid in CAE correlation. All the tests were conducted using a sled-on-sled testing method. Several high-speed cameras, an IR (Infrared) thermal camera, and a number of accelerometers were utilized to study impact performance of the FBCC samples.

Boosted HCCI - Experimental Observations in a Single Cylinder Engine

Naturally aspirated Homogeneous Charge Compression Ignition (HCCI) operational window is very limited due to inherent issues with combustion harshness. Load range can be extended for HCCI operation using a combination of intake boosting and cooled EGR. Significant range extension, up to 8bar NMEP at 1000RPM, was shown to be possible using these approaches in a single cylinder engine running residual trapping HCCI with 91RON fuel with a 12:1 compression ratio. Experimental results over the feasible speed / load range are presented in this paper for a negative valve overlap HCCI engine. Fuel efficiency advantage of HCCI was found to be around 15% at 2.62bar / 1500RPM over a comparable SI engine operating at the same compression ratio, and the benefit was reduced to about 5% (best scenario) as the load increased to 5bar at the same speed.

CAA Application to Automobile Wind Throb Prevention Design

When a window opens to provide the occupant with fresh air flow while driving, wind throb problems may develop along with it. This work focuses on an analytical approach to address the wind throb issue for passenger vehicles when a front window or sunroof is open. The first case of this paper pertains to the front window throb issue for the current Ford Escape. Early in a program stage, CAA (Computational Aeroacoustics) analysis predicted that the wind throb level exceeded the program wind throb target. When a prototype vehicle became available, the wind tunnel test confirmed the much earlier analytical result. In an attempt to resolve this issue, the efforts focused on a design proposal to implement a wind spoiler on the side mirror sail, with the spoiler dimension only 6 millimeters in height. This work showed that the full vehicle CAA analysis could capture the impact of this tiny geometry variation on the wind throb level inside the vehicle cabin.

Correlation Test: Guaporé Mountain Test vs Proving Ground

Downhill tests are widely used as a method of evaluation, development and validation of braking efficiency, friction pair durability, braking balance, as well as fade characteristics and recovery of friction material properties. This test procedure is used for both: passenger vehicles and light & heavy commercial vehicles. The energy levels in the brake system are higher on commercial vehicles and the thermal characteristics much more critical. Added to the fact that such tests are conducted on public highways, it has an intrinsic security risk for both the vehicle tested and all others around. Until a few years ago, it was still feasible to conduct tests downhill on different routes keeping a high security level. Given an increasing traffic on highways, where the test is currently carried out, a need to create a similar downhill procedure (called Guaporé Mountain Test) within a Proving Ground under controlled conditions has been noticed.

Methodology for Determining the Process of Riveting Brake Linings for Heavy Commercial Vehicles

During the development of a new friction material, besides the interface between lining/drum is also fundamental take in account all aspects involving the attachment of the linings on the brake shoes. This paper presents an optimization approach to the development and manufacturing parameters of brake linings, applied on medium and heavy duty commercial vehicles, aiming to assure the correct specification of the riveted joint clamp forces. These evaluations were conducted based on the quality tools documents and the theoretical aspects of the product usage as well as the modeling of key elements of the referred mechanism throughout various known applications. A calculation methodology was developed based on brake geometry, its generated forces and braking reactions required for each vehicle family.

Radiating Panel NVH Performance Evaluations for Vehicle Design

Vehicle interior acoustic performance is an important part of customer satisfaction. Radiating panels enclosing the vehicle cabin are very important for vehicle interior quietness. One of the most critical vehicle panels for the engine noise propagation to the vehicle interior is the dash panel. Most of the engine noise propagates through the dash panel to the vehicle interior. The dash material density, thickness and its damping properties significantly influence the dash panel sound transmission performance. In this study, the dash design of “Vehicle A” has been evaluated using the Statistical Energy Analysis (SEA) modeling and NVH testing tools. SEA and physical testing of 2′×2′ square sample panels were conducted on different dash materials and lamination materials. Dash component level and vehicle level SEA to TEST correlation results are reported to highlight the NVH performance of the dash design as well as the SEA prediction capability and its applicability in vehicle design.

Determining Soot Distribution in the Vehicle Exhaust Downstream of a Faulty Diesel Particulate Filter

New emissions certification requirements for medium duty vehicles (MDV) meeting chassis dynamometer regulations in the 8,500 lb to 14,000 lb weight classes as well as heavy duty (HD) engine dynamometer certified applications in both the under 14,000 lb and over 14,000 lb weight classes employing large diameter exhaust pipes (up to 4″) have created new exhaust stream sampling concerns. Current On-Board-Diagnostic (OBD) dyno certified particulate matter (PM) requirements were/are 7x the standard for 2010-2012 applications with a planned phase in down to 3x the standard by 2017. Chassis certified applications undergo a similar reduction down to 1.75x the standard for 2017 model year (MY) applications. Failure detection of a Diesel Particulate Filter (DPF) at these low detection limits facilitates the need for a particulate matter sensor.

Experimental Characterization and Modeling of Dry Dual Clutch Thermal Expansion Effects

Thermal expansion of a clutch pack with position-controlled actuation can affect the accuracy of clutch normal torque control, because it causes an increase of the clutch normal force for the given actuator position. The paper presents an experimental characterization and mathematical modeling of the dry dual clutch thermal expansion effects. The experimental data have been collected by using a clutch/transmission test rig. The acquired data point to two separate, mutually opposite thermal expansion effects. The first effect relates to increase of the clutch clearance with temperature growth, while the second one includes decrease of press plate and engagement bearing positions for a given clutch torque and a rising temperature (i.e. the clutch torque rises with temperature growth and a constant actuator position). In order to explain and describe these two effects, a geometry analysis of the clutch, focused on thermal expansion, is carried out.

Design Optimization of an Emissions Sample Probe Using a 3D Computational Fluid Dynamics Tool

Emissions sample probes are widely used in engine and vehicle emissions development testing. Tailpipe bag summary data is used for certification, but the time-resolved (or modal) emissions data at various points along the exhaust system is extremely important in the emission control technology development process. Exhaust gas samples need to be collected at various locations along the exhaust aftertreatment system. Typically, a tube with a small diameter is inserted inside the exhaust pipe to avoid any significant effect on flow distribution. The emissions test equipment draws a gas sample from the exhaust stream at a constant volumetric flow rate (typically around 10 SLPM). The sample probe tube delivers exhaust gas from the exhaust pipe to emissions test equipment through multiple holes on the surface of tube. There can be multiple rows of holes at different axial planes along the length of the sample probe as well as multiple holes on a given axial plane of the sample probe.
