Open-loop Torque Control Strategy based on Constant Volume Instantaneous Combustion Model

A model-based torque control strategy which is simple and easily adaptable to various types of engines is developed in this paper. A torque model is derived from constant-volume combustion model, and applications of the model to engine torque control problem are also discussed. As examples, the torque model is calibrated with experimental data collected from two different engines, and simulation and experimental results from the torque control strategy are presented as well.

When an SI engine is equipped with individual cylinder pressure transducers, combustion timing of each cylinder can be precisely controlled by adjusting spark timing in real-time. In this paper, a novel method based on principal component analysis (PCA) is introduced to control the combustion timing with a significantly less computational burden than a conventional method.

Maximum Pulling Force Calculation of Permanent Magnet Tractor Motors in Electric Vehicle Applications

In electric vehicle applications, the majority of the traction motors can be categorized as Permanent Magnet (PM) motors due to their outstanding performance. As indicated in the name, there are strong permanent magnets used inside the rotor of the motor, which interacts with the stator and causes strong magnetic pulling force during the assembly process. How to estimate this magnetic pulling force can be critical for manufacturing safety and efficiency. In this paper, a full 3D magnetostatic model has been proposed to calculate the baseline force using a dummy non-slotted cylinder stator and a simplified rotor for less meshing elements. Then, the full 360 deg model is simplified to a half-pole model based on motor symmetry to save the simulation time from 2 days to 2 hours. A rotor position sweep was conducted to find the maximum pulling force position. The result shows that the max pulling force happens when the rotor is 1% overlapping with the stator core.

Enhanced Longitudinal Vehicle Speed Control for an Autonomous Gas-Engine Vehicle: Improving Performance and Efficiency

A linear parameter-varying model predictive control (LPVMPC) is proposed to enhance the longitudinal vehicle speed control of a gas-engine vehicle, with potential application in autonomous vehicles. To achieve this objective, an advanced vehicle dynamic model and a sophisticated fuel consumption model are derived, forming a control-oriented model for the proposed control system. The vehicle dynamic model accurately captures the motions of the tires and the vehicle body. The fuel consumption model incorporates new powertrain modes such as automatic engine stop/start, active fuel management, and deceleration fuel cut-off, etc. The performance of the proposed LPV-MPC is evaluated by comparing it to a PID controller. Both simulation tests and vehicle-in-the-loop tests demonstrate the superior performance of the proposed controller. The results indicate that the LPV-MPC provides improved longitudinal vehicle speed control and reduced fuel consumption.

Characterization of Embedded Debris Particles on Crankshaft Bearings

Crankshaft bearings function to maintain the lubrication oil films needed to support crankshaft journals in hydrodynamic regime of rotation. Discontinuous oil films will cause the journal-bearing couple to be in a mixed or boundary lubrication condition, or even a bearing seizure or a spun bearing. This condition may further force the crankshaft to break and an engine shutdown. Spun bearings have been identified to be one of the top reasons in field returned engines. Excessive investigations have found large, embedded hard debris particles on the bearings are inevitably the culprit of destroying continuity of the oil films. Those particles, in particular the suspicious steel residues, in the sizes of hundreds of micrometers, are large enough to cause oil film to break, but rather fine and challenging for materials engineers to characterize their metallurgical features. This article presents the methodology and steps of debris analyses on bearings at different stages of engine build.

Advanced Engine Cooling System for a Gas-Engine Vehicle Part I: A New Coolant Flow Control During Cold Start

In this paper, we present a novel algorithm designed to accurately trigger the engine coolant flow at the optimal moment, thereby safeguarding gas-engines from catastrophic failures such as engine boil. To achieve this objective, we derive models for crucial temperatures within a gas-engine, including the engine combustion wall temperature, engine coolant-out temperature, engine block temperature, and engine oil temperature. To overcome the challenge of measuring hard-to-measure signals such as engine combustion gas temperature, we propose the use of new intermediate parameters. Our approach utilizes a lumped parameter concept with a mean-value approach, enabling precise temperature prediction and rapid simulation. The proposed engine thermal model is capable of estimating temperatures under various conditions, including steady-state or transient engine performance, without the need for extra sensors.

A 3-D CFD Study of the Lubricating Oil Flow Path in a Hybrid Vehicle Transmission System

Effective design of the lubrication path greatly influences the durability of any transmission system. However, it is experimentally impossible to estimate the internal distribution of the automotive transmission fluid (ATF) to different parts of the transmission system due to its structural complexities. Hybrid vehicle transmission systems usually consist of different types of bearings (ball bearings, thrust bearings, roller bearings, etc.) in conjunction with gear systems. It is a perennial challenge to computationally simulate such complicated rotating systems. Hence, one-dimensional models have been the state of the art for designing these intricate transmission systems. Though quantifiable, the 1D models still rely heavily on some testing data. Furthermore, HEVs (hybrid electric vehicles) desire a more efficient lubrication system compared to their counterparts (Internal combustion engine vehicles) to extend the range of operation on a single charge.

Kinetic Model Development for Selective Catalytic Converter Integrated Particulate Filters

To meet the stringent NOx and particulate emissions requirements of Euro 6 and China 6 standard, Selective Catalyst Reduction (SCR) catalyst integrated with wall flow particulate filter (SCR-DPF) has been found to be an effective solution for the exhaust aftertreatment systems of diesel engines. NOx is reduced by ammonia generated from urea injection while the filter effectively traps and burns the particulate matter periodically in a process called regeneration. The engine control unit (ECU) effectively manages urea injection quantity, timing and soot burning frequency for the stable functioning of the SCR-DPF without impacting drivability. To control the NOx reduction and particulate regeneration process, the control unit uses lookup tables generated from extensive hardware testing to get the current soot load and NOx slip information of SCR-DPF as a function of main exhaust state variables.

Conducting Comparisons of Multi-Body Dynamics Solvers with a Goal of Establishing Future Direction

As passenger vehicle design evolves and accelerates, the use of multi-body dynamics solvers has proven to be invaluable in the engineering workflow. MBD solvers allow engineers to build virtual vehicle models that can accurately simulate vehicle responses and calculate internal forces, which previously could only be assessed using physical prototype builds with hundreds of measurement transducers. Evaluation and selection of solvers within an engineering environment is inherently a multi-dimensional activity that can include ease of use, retention of previously developed expertise, accuracy, speed, and integration with existing analysis processes. We discuss here some of the challenges present in developing capability and accumulating data to support each of these criteria. Developing a pilot model that is capable of being applied to a comprehensive set of use cases, and then verifying those use cases, required significant project management activity.

Application of a Mechanism-Based Short Crack Growth Model for the Fatigue Analysis of an Engine Cylinder Block Including Low-Frequency Thermal and High-Frequency Dynamic Loading

Cast aluminum cylinder blocks are frequently used in gasoline and diesel internal combustion engines because of their light-weight advantage. However, the disadvantage of aluminum alloys is their relatively low strength and fatigue resistance which make aluminum blocks prone to fatigue cracking. Engine blocks must withstand a combination of low-cycle fatigue (LCF) thermal loads and high-cycle fatigue (HCF) combustion and dynamic loads. Reliable computational methods are needed that allow for accurate fatigue assessment of cylinder blocks under this combined loading. In several publications, the mechanism-based thermomechanical fatigue (TMF) damage model DTMF describing the growth of short fatigue cracks has been extended to include the effect of both LCF thermal loads and superimposed HCF loadings. This approach is applied to the finite life fatigue assessment of an aluminum cylinder block. The required material properties related to LCF are determined from uniaxial LCF tests.

Thermomechanical Fatigue Crack Growth Simulation in a Turbo-Housing Model Using Nonlinear Fracture Mechanics

Turbocharger housings in internal combustion engines are subjected to severe mechanical and thermal cyclic loads throughout their life-time or during engine testing. The combination of thermal transients and mechanical load cycling results in a complex evolution of damage, leading to thermo-mechanical fatigue (TMF) of the material. For the computational TMF life assessment of high temperature components, the DTMF model can provide reliable TMF life predictions. The model is based on a short fatigue crack growth law and uses local finite-element (FE) results to predict the number of cycles to failure for a technical crack. In engine applications, it is nowadays often acceptable to have short cracks as long as they do not propagate and cause loss of function of the component. Thus, it is necessary to predict not only potential crack locations and the corresponding number of cycles for a technical crack, but also to determine subsequent crack growth or even a possible crack arrest.

Turbochargers are widely employed in internal combustion engines, in both, diesel and gasoline vehicle, to boost the power without any extra fuel usage. Turbocharger comes in different sizes based upon the boost pressure to increase. Capacity of turbocharger are available in great range in the market which are designed to match the requirement. From structural point of view, key component of an automotive turbocharger is rotor. This rotor consists of compressor wheel, turbine wheel, shaft and bearing (journal/ball) mainly. In industries, design & development of turbocharger rotor for its dynamic characteristics is done using virtual engineering technique (Computer Aided Engineering). Multibody dynamic (MBD) analysis simulation is one of the best approaches which is used to study the rotor in great details. In this current MBD procedure fluid-structure interaction problem is solved by modelling oil film in the journal bearing and solving it using “Reynolds equation”.

Multidimensional CFD Studies of Oil Drawdown in an i-4 Engine

A computational study based on unsteady Reynolds-Averaged-Navier-Stokes that resolves the gas-liquid interface was performed to examine the unsteady multiphase flow in a 4 cylinder Inline (i-4) engine. In this study, the rotating motion of the crankshaft and reciprocating motion of the pistons were accounted for to accurately predict the oil distribution in various parts of the engine. Three rotational speeds of the crankshaft have been examined: 1000, 2800, and 4000 rpm. Of particular interest is to examine the mechanisms governing the process of oil drawdown from the engine head into the case. The oil distributions in other parts of the engine have also been investigated to understand the overall crankcase breathing process. Results obtained show the drawdown of oil from the head into the case to be strongly dependent on the venting strategy for the foul air going out of the engine through the PCV system.

The Influence of Wheel Rotations to the Lateral Runout of a Hybrid Material or Dimensionally Reduced Wheel Bearing Flange

The automotive industry is continuously striving to reduce vehicle mass by reducing the mass of components including wheel bearings. A typical wheel bearing assembly is mostly steel, including both the wheel and knuckle mounting flanges. Mass optimization of the wheel hub has traditionally been accomplished by reducing the cross-sectional thickness of these components. Recently bearing suppliers have also investigated the use of alternative materials. While bearing component performance is verified through analysis and testing by the supplier, additional effects from system integration and performance over time also need to be comprehended. In a recent new vehicle architecture, the wheel bearing hub flange was reduced to optimize it for low mass. In addition, holes were added for further mass reduction. The design met all the supplier and OEM component level specifications.

Impact of Fuel Detergent Type and Concentration on the Rate and Severity of Stochastic Preignition in a Turbocharged Spark Ignition Direct Injection Gasoline Engine

Stochastic Preignition (SPI) is an abnormal combustion event that occurs in a turbocharged engine and can lead to the loss in fuel economy and engine hardware damage, and in turn result in customer dissatisfaction. It is a significant limiting factor on the use and continued downsizing of turbocharged spark ignited direct injection (SIDI) gasoline engines. Understanding and mitigating all the factors that cause and influence the rate and severity of SPI occurrence are of critical importance to the engine’s continued use and fuel economy improvements for future designs. Previous studies have shown that the heavy molecular weight components of the fuel formulations are one factor that influences the rate of SPI from a turbocharged SIDI gasoline engine. All the previous studies have involved analyzing the fuel’s petroleum hydrocarbon chemistry, but not specifically the additives that are put in the fuel to protect and clean the internal components over the life of the engine.

Validation of a LES Spark-Ignition Model (GLIM) for Highly-Diluted Mixtures in a Closed Volume Combustion Vessel

The establishment of highly-diluted combustion strategies is one of the major challenges that the next generation of sustainable internal combustion engines must face. The desirable use of high EGR rates and of lean mixtures clashes with the tolerable combustion stability. To this aim, the development of numerical models able to reproduce the degree of combustion variability is crucial to allow the virtual exploration and optimization of a wide number of innovative combustion strategies. In this study ignition experiments using a conventional coil system are carried out in a closed volume combustion vessel with side-oriented flow generated by a speed-controlled fan. Acquisitions for four combinations of premixed propane/air mixture quality (Φ=0.9,1.2), dilution rate (20%-30%) and lateral flow velocity (1-5 m/s) are used to assess the modelling capabilities of a newly developed spark-ignition model for large-eddy simulation (GLIM, GruMo-UniMORE LES Ignition Model).

Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) Experimental Engine Design, Thermodynamic Model Comparison, and Performance Potential Predictions

An experimental piston compounded engine was designed with guidance from thermodynamic modeling, then was built and tested to compare the model predictions to measured results. The piston-compounded concept has shown great potential for improvements in efficiency over current state-of-the-art light-duty engines through the use of an efficient second expansion process to more fully recover energy still present in the exhaust gasses, and was further developed into the Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) engine presented here. This paper documents some of the more unique design elements of this engine as well as a performance comparison between test data and modeling expectations. Ultimately, an experimental stoichiometric spark-ignited piston compounded engine was designed, five blocks were built, and collectively they were run for thousands of hours.

Experimental Comparison of Low-Load Piston Compounding Deactivation for the DBDC+EC Engine Architecture

An experimental piston compounded engine was designed with guidance from thermodynamic modeling, then was built and tested to compare the model predictions to measured results. This Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) engine concept has shown great potential for improvements in efficiency at high loads through extended second expansion process, but suffered from excessive expander cylinder pumping and low exhaust temperatures at low loads. Four expander operating strategies were experimentally tested and simulated at a range of engine speeds and loads to determine the most efficient method to deactivate the piston compounding at low loads. The most effective method involved deactivating all the expander valves and operating it as an air-spring while diverting power cylinder exhaust gasses through a separate bypass port.

Automotive manufacturers relentlessly explore engine technology combinations to achieve reduced fuel consumption under continued regulatory, societal and economic pressures. For example, technologies enabling advanced combustion modes, increased expansion to effective compression ratio, and reduced parasitics continue to be developed and integrated within conventional and hybrid propulsion strategies across the industry. A high-efficiency gasoline engine capable for use in conventional or hybrid electric vehicle platforms is highly desirable. This paper is the first to two papers describing the development of a combustion system combining lean-stratified combustion with Miller cycle for downsized boosted applications. The work was completed under a multi-year US DOE project. The goal was to define a light-duty engine package capable of achieving a 35% fuel economy improvement at US Tier 3 emission standards over a naturally aspirated stoichiometric baseline vehicle.

The first paper describes the design, analysis and single-cylinder testing conducted to down-select the combustion system deployed to the multi-cylinder engine.
