Fatigue Analysis and Rapid Design Process of Anti-vibration Rubber Parts for Automobiles

In recent years, an increase in vehicle weight due to the electrification of automobiles, specifically EVs, has increased the input loads on anti-vibration rubber parts. Moreover, the characteristics of these loads have also changed due to the rotational drive of electric motors, regenerative braking, and other factors. When designing a vehicle, in advance it is necessary to set specifications that take into account the spring characteristics and durability of the anti-vibration rubber parts in order to meet functional requirements. In this study, the hyperelastic and fatigue characteristics (S-N diagram and Haigh diagram) of Rubbers which is widely used for anti-vibration rubber parts, were experimentally obtained, and structural and fatigue analyses using FEM (Finite Element Method) were conducted in conjunction with spring and fatigue tests of anti-vibration rubber parts to determine the correlation between their spring and fatigue characteristics.

Vibrational Analysis Method on High-frequency Electric-drive Motor Noise

When a vehicle is cruising, unpleasant noise in the 4 to 5 KHz high-frequency band can be heard at the center of all seats in the vehicle cabin. In order to specify the source of this noise, the correlation between the noise and airborne noise from the outer surface of the transmission was determined, and transfer path analysis was conducted for the interior of the transmission. The results indicated that the source of the noise was the 0th-order breathing mode specific to the drive motor. To make it possible to predict this at the desk, a vibrational analysis method was proposed for drive motors made up of laminated electrical steel sheets and segment-type coils. Material properties data for the electrical steel sheets and coils was employed in the drive motor vibrational analysis model without change. The shapes of the laminated electrical steel sheets and coils were also accurately modeled.

Today’s progress in electronic technologies is advancing the process of making vehicles more intelligent, and this is making driving safer and more comfortable. In recent years, numerous vehicles equipped with high-level Advance Driving Assist System (ADAS) have been put on the market. High-level ADAS can detect impending lane deviation, and control the vehicle so that the driver does not deviate from the lane. Lane departure prevention systems are able to detect imminent departure from the road, allowing the driver to apply control to prevent lane departure. These systems possess enormous potential to reduce the number of accidents resulting from road departure, but their effectiveness is highly reliant on their level of acceptance by drivers.

A Study of Vibration Reducing Effect on Vehicle Dynamics by Hydraulic Damper on Body Structure

This research investigated the mechanism of the effects of hydraulic dampers, which are attached to vehicle body structures and are known by experience to suppress vehicle body vibration and enhance ride comfort and steering stability. In investigating the mechanism, we employed quantitative data from riding tests, and analytical data from simplified vibration models. In our assessment of ride comfort in riding tests using vehicles equipped with hydraulic dampers, we confirmed effects reducing body floor vibration in the low-frequency range. We also confirmed vibration reduction in unsprung suspension parts to be a notable mechanical characteristic which merits close attention in all cases. To investigate the mechanism of the vibration reduction effect in unsprung parts, we considered a simplified vibration model, in which the engine and unsprung parts, which are rigid, are linked to the vehicle body, which is an elastic body equipped with hydraulic dampers.

Prediction of Ductile Fracture Propagation of High Strength Steels in Automotive Structures

Initiation and propagation of ductile fractures in crashed automotive components made from high strength steels are investigated in order to understand the mechanism of fracture propagation. Fracture of these components is often prone to occur at the sheet edge in a strain concentration zone under crash deformation. The fracture then extends intricately to the inside of the structure under the influence of the local stress and strain field. In this study, a simple tensile test and a 3-point bending test of high strength steels with tensile strengths of 590 MPa and 1180 MPa are carried out. In the tensile test, a coupon having a hole and a notch is deformed in a uniaxial condition. The effect of the notch type on the strain concentration and fracture behavior are investigated by using a digital imaging strain measurement system.

Research on Technique for Correction of Running Resistance with Focus on Tire Temperature and Tire Thermal Balance Model

At present, measurements of running resistance are conducted outdoors as a matter of course. Because of this, the ambient temperature at the time of the measurements has a considerable impact on the measurement data. The research discussed in this paper focused on the temperature characteristic of the tires and developed a new correction technique using a special rolling test apparatus. Specifically, using a tire rolling test apparatus that made it possible to vary the ambient temperature, measurements were conducted while varying the levels of factors other than temperature that affect rolling resistance (load, inflation pressure, and speed). Next, a regression analysis was applied to the data for each factor, and coefficients for a relational expression were derived, making it possible to derive a quadratic equation for the tire rolling resistance correction formula.

Study on Weave Behavior Simulation of Motorcycles Considering Vibration Characteristics of Whole Body of Rider

In motorcycles, the mass difference between a vehicle and a rider is small and motions of a rider impose a great influence on the vehicle behaviors as a consequence. Therefore, dynamic properties of motorcycles should be evaluated not merely dealing with a vehicle but considering with a man-machine system. In the studies of a simulation for vehicle dynamics, various types of rider models have been proposed and it has already been reported that rider motions have a significant influence on the dynamic properties. However, the mechanism of the interaction between a rider and a vehicle has not been clarified yet. In our study, we focused on weave motion and constructed a full vehicle simulation model that can reflect the influences of the movements of the rider’s upper body and lower body. To construct the rider model, we first measured the vibrational characteristics of a human body using a vibration test bench.

Temperature Prediction of Actual Contact Portion of the Metal Belt CVT

In a previous study by the authors, austenite (γ phase) formed on the topmost of pulleys after long term operation of continuously variable transmission (CVT) [1]. In general, martensite arising from heat treatment forms on the surface of pulleys and gears. Therefore, the sliding surface has a body-centered cubic (BCC) metal structure, and transformation into and existence of austenite (γ phase) is difficult unless there is a thermal history exceeding the eutectoid point. For the verification of that possibility, it was crucial to obtain temperature variation on the sliding surface. The major problem for such measurements was rotation of parts inside an operating CVT. In this study, uniquely developed measurement system enabled non-contact temperature measurement near the contact portion. Results were substituted to heat conduction equation to predict the temperature at the exact contact portion.

Prediction of Power Transmission Efficiency for Two-Mode Half-Toroidal IVT

Infinitely variable transmission (IVT) is one of the methods used to extend the ratio coverage. In this paper, a dynamic behavior analysis technology was developed for an IVT utilizing a half-toroidal variator as the shifting device. The traction coefficient of traction fluid used for the half-toroidal IVT varies greatly according to contact surface slip rate, contact pressure and fluid temperature. This paper used measurement values from a four-roller machine to identify the coefficient, and then applied it to the dynamic behavior analysis. Use of the identified traction coefficient enabled power transmission characteristic predictions of a half-toroidal variator. To reproduce the elastic deformation in actual operation, the research used the Finite Element Method (FEM) for modeling. This model was also used to visualize the frictional state of traction surfaces during operation.

Development of Traction Motor for New Fuel Cell Vehicle and New Electric Vehicle

Honda’s purpose is to realize the joy and freedom of mobility and a sustainable society in which people can enjoy life. As such, three series of environmental vehicles-FCVs, BEVs, and PHEVs-have been developed so that users in communities around the world can select the ones best suited to their local energy circumstances and individual lifestyles. This paper discusses a structure that enhances both the motive power performance and quietness of a newly developed FCV/BEV traction motor. To enhance motive power performance, the research focused on the stator lamination technique. As for methods of affixing the stator’s layers, the practice with previous models has been adhesion lamination, using electric steel sheets that come pre-made with adhesive layers. Having adhesive layers, however, lowers the ratio (space factor) of steel sheet layers. The new motor uses electric steel sheets without an adhesive layer in order to enhance motive power performance.

Influence of Shock Absorber Friction on Vehicle Ride-Comfort Studied by Numerical Simulation Using Classical Single Wheel Model

Along with the suspension improvement in these two decades, it is well known that the suspension friction force became one of major parameters to affect ride comfort performance. However, it was difficult to carry out quantitative prediction on ride comfort improvement against friction force change with high correlation. It was difficult to analyze correlation between actual vehicle performance and simulation since there were difficulties in controlling damping force and friction individually. On the other hand, magneto-rheological shock absorber (MR Shock) has had several applications and widely spread to passenger vehicles. The large variation and high response of damping force especially in slow piston speed region contributes to achieve an excellent vehicle dynamics performance. However, MR Shock shows the high friction characteristics, due to the unique sliding regime of internal parts. It is said that this high friction characteristic is causing obstacles in ride-comfort.

Atomization in High-Pressure Die Casting - Step 2 Simulation of Atomized Flow of Molten Aluminum by LES-VOF Method

The atomization of molten aluminum when injected during high-pressure die casting is analyzed to determine its effect in enhancing the strength of the product being cast. In the previously reported first step of this study, molten aluminum was injected into open space and its atomization was observed photographically. Now in the second step of the study, a simulation is conducted to determine how the molten aluminum becomes atomized at the injection nozzle (gate) and how this atomized material flows and fills the cavity. A new simulation method is developed based on large-eddy simulation coupled with the volume-of-fluid method. The simulation system is verified by comparing its output with photographs taken in the first step of the study. Simulations are then conducted using an approximation of a real cavity to visualize how it is filled by the atomized molten aluminum.

Regulation of automotive CO2 emissions is becoming increasingly stringent throughout the world in response to global warming. For automakers, this means a focus not only on increasing the fuel economy of powertrains, but also on reducing automotive driving resistance. High expectations are held for thermoplastic fiber-reinforced plastics (FRP) for the realization of automotive weight savings while also offering high levels of productivity and recyclability. Thermoplastic FRP crush boxes display a higher level of energy absorption performance than metal (steel, aluminum, etc.) crush boxes. This will contribute to automotive weight savings and improved package design. In the case of automotive front bumper beam systems, it is necessary to realize stable load characteristics irrespective of the use environment. It is therefore necessary to consider the effects of temperature and thermoplastic resin degradation.

Application of Rapid Heat and Cool Molding to High Strength Outer Parts without Painting Treatment

Glass fiber reinforced plastic of polyamide is applied as one of the materials used for the high strength exterior parts of a motorcycle, such as a rear grab rail or a carrier, to which both strength and good exterior appearance are required. However, Glass Fiber reinforced Polypropylene (PPGF), which is relatively inexpensive material, has a property that the contained glass fibers are prone to be exposed at the surface and, therefore, the requirements for good appearance are hardly met by using PPGF. In this study, Heat and Cool molding method (H&C molding) was employed to realize a cost reduction by using PPGF yet without applying painting process, and the established method was applied to mass production while fulfilling the requirements for a good exterior appearance. In H&C molding, the metal molds are heated up by steam and cooled down by water after molding.

Development of Aluminium Hollow Subframe Using High-Pressure Die Casting

High-tensile steel plates and lightweight aluminum are being employed as materials in order to achieve weight savings in automotive subframe. Closed-section structures are also in general use today in order to efficiently increase parts stiffness in comparison to open sections. Aluminum hollow-cast subframe have also been brought into practical use. Hollow-cast subframe are manufactured using sand cores in gravity die casting (GDC) or low-pressure die casting (LPDC) processes. Using these manufacturing methods, it is difficult to reduce product thickness, and the limitations of the methods therefore make the achievement of weight reductions a challenge. The research discussed in this paper developed a lightweight, hollow subframe technology employing high-pressure die casting (HPDC), a method well-suited to reducing wall thickness, as the manufacturing method. Hollow-casting using HPDC was developed as a method of forming water jackets for water-cooled automotive engines.

Development of Advanced Brake System for Small Motorcycles

Combined Brake System for small motorcycles has been developed. In small motorcycles, some models have a hydraulic disc brake both in the front and rear wheels but many of them have a hydraulic disc front brake and a mechanical drum rear brake. Accordingly, it was necessary to develop a new system to link the hydraulic system with the mechanical system to allow an application of Combined Brake System to these models. In this paper, a CBS having a new configuration is described where a disc brake and a drum brake are linked in a simple lever structure of an input force distributor, and an inhibitor spring at the foot pedal. With this mechanism equipped, the distribution of brake forces is controlled. When a large input force is applied, a large proportion of brake force is applied to the front brake to obtain adequate deceleration. When a mild input force is applied, which is frequently operated, the brake force proportion is large in the rear compared to the front.

The Development of Brake Feel with Variable Servo Ratio Control

We had developed Electric Servo Brake System, which can control brake pressure accurately with a DC motor according to brake pedal force. Therefore, the system attains quality brake feeling while reflecting intentions of a driver. By the way, “Build-up” is characteristics that brake effectiveness increases in accordance with the deceleration of the vehicle, which is recognized as brake feeling with a sense of relief as not to elongate an expected braking distance at a downhill road due to large-capacity brake pad such as sports car and large vehicles. Then, we have applied the optical characteristic control to every car with Electric Servo Brake System by means of brake pressure control but not brake pad. Hereby, we confirmed that the control gives a driver the sense of relief and the reduction of pedal load on the further stepping-on of the pedal. In this paper, we describe the development of brake feel based on the control overview.

Development of γ′-Fe4N Phase Control Technology and Low-Carbon Alloy Steel for High-Strength Nitrided Gear

A new nitriding technology and material technology have been developed to increase the strength of microalloyed gears. The developed nitriding technology makes it possible to freely select the phase composition of the nitride compound layer by controlling the treatment atmosphere. The treatment environment is controlled to exclude sources of supply of [C], and H2 is applied as the carrier gas. This has made it possible to control the forward reaction that decomposes NH3, helping to enable the stable precipitation of γ′-phase, which offers excellent peeling resistance. A material optimized for the new nitriding technology was also developed. The new material is a low-carbon alloy steel that makes it possible to minimize the difference in hardness between the compound layer and the substrate directly below it, and is resistant to decline in internal hardness due to aging precipitation in the temperature range used in the nitriding treatment.

Effect of Surface Heat Treatment on Corrosion-Related Failure of the Suspension Spring

In this research, a new wire material made using surface-reforming heat treatment was developed in order to enhance the corrosion fatigue resistance of suspension springs. The aim of surface reforming is to improve hydrogen embrittlement characteristics through grain refinement and to improve crack propagation resistance by partial softening of hardness. The grain refinement method used an α'→γ reversed transformation by rapid short-term heating in repeated induction heating and quenching (R-IHQ) to refine the crystal grain size of SAE 9254 steel spring wire to 4 μm or less. In order to simultaneously improve the fatigue crack propagation characteristics, the possibility of reducing the hardness immediately below the spring surface layer was also examined. By applying contour hardening in the second IHQ cycle, a heat affected zone (HAZ) is obtained immediately below the surface.

Rubber Bushing Model for Vehicle Dynamics Performance Development that Considers Amplitude and Frequency Dependency

In many cars, ride is less comfortable on smooth roads. This is because when the hysteresis in the suspension components rises steeply, the increase of the equivalent spring constant at small amplitude deteriorates the vibration isolation of the suspension. Therefore suspension components should be designed to prevent a steep rises in hysteresis. Investigating the influence of hysteresis, component models, which can reproduce such hysteresis characteristics, should be installed with model parameters in the vehicle model. Using conventional methods, these parameters can be accurately identified if measurement data is provided; however, it is difficult at the earlier phase of vehicle development. Then, if conflicting performances, such as ride and handling, are to be improved, both should be considered concurrently as early in a phase of vehicle development as possible and the design specifications for suspension components should be determined to satisfy both performances.
