Engine Operating Conditions, Fuel Property Effects, and Associated Fuel–Wall Interaction Dependencies of Stochastic Preignition

This work for the Coordinating Research Council (CRC) explores dependencies on the opportunity for fuel to impinge on internal engine surfaces (i.e., fuel–wall impingement) as a function of fuel properties and engine operating conditions and correlates these data with measurements of stochastic preignition (SPI) propensity. SPI rates are directly coupled with laser–induced florescence measurements of dye-doped fuel dilution measurements of the engine lubricant, which provides a surrogate for fuel–wall impingement. Literature suggests that SPI may have several dependencies, one being fuel–wall impingement. However, it remains unknown if fuel-wall impingement is a fundamental predictor and source of SPI or is simply a causational factor of SPI. In this study, these relationships on SPI and fuel-wall impingement are explored using 4 fuels at 8 operating conditions per fuel, for 32 total test points.

Evaluating Class 6 Delivery Truck Fuel Economy and Emissions Using Vehicle System Simulations for Conventional and Hybrid Powertrains and Co-Optima Fuel Blends

The US Department of Energy’s Co-Optimization of Engine and Fuels Initiative (Co-Optima) investigated how unique properties of bio-blendstocks considered within Co-Optima help address emissions challenges with mixing controlled compression ignition (i.e., conventional diesel combustion) and enable advanced compression ignition modes suitable for implementation in a diesel engine. Additionally, the potential synergies of these Co-Optima technologies in hybrid vehicle applications in the medium- and heavy-duty sector was also investigated. In this work, vehicles system were simulated using the Autonomie software tool for quantifying the benefits of Co-Optima engine technologies for medium-duty trucks. A Class 6 delivery truck with a 6.7 L diesel engine was used for simulations over representative real-world and certification drive cycles with four different powertrains to investigate fuel economy, criteria emissions, and performance.

Evaluation of High-Temperature Martensitic Steels for Heavy-Duty Diesel Piston Applications

Five different commercially available high-temperature martensitic steels were evaluated for use in a heavy-duty diesel engine piston application and compared to existing piston alloys 4140 and microalloyed steel 38MnSiVS5 (MAS). Finite element analyses (FEA) were performed to predict the temperature and stress distributions for severe engine operating conditions of interest, and thus aid in the selection of the candidate steels. Complementary material testing was conducted to evaluate the properties relevant to the material performance in a piston. The elevated temperature strength, strength evolution during thermal aging, and thermal property data were used as inputs into the FEA piston models. Additionally, the long-term oxidation performance was assessed relative to the predicted maximum operating temperature for each material using coupon samples in a controlled-atmosphere cyclic-oxidation test rig.

Fuel Stratification Effects on Gasoline Compression Ignition with a Regular-Grade Gasoline on a Single-Cylinder Medium-Duty Diesel Engine at Low Load

Prior research studies have investigated a wide variety of gasoline compression ignition (GCI) injection strategies and the resulting fuel stratification levels to maintain control over the combustion phasing, duration, and heat release rate. Previous GCI research at the US Department of Energy’s Oak Ridge National Laboratory has shown that for a combustion mode with a low degree of fuel stratification, called “partial fuel stratification” (PFS), gasoline range fuels with anti-knock index values in the range of regular-grade gasoline (~87 anti-knock index or higher) provides very little controllability over the timing of combustion without significant boost pressures. On the contrary, heavy fuel stratification (HFS) provides control over combustion phasing but has challenges achieving low temperature combustion operation, which has the benefits of low NOX and soot emissions, because of the air handling burdens associated with the required high exhaust gas recirculation rates.

Fuel Effects on Advanced Compression Ignition Load Limits

In order to maximize the efficiency of light-duty gasoline engines, the Co-Optimization of Fuels and Engines (Co-Optima) initiative from the U.S. Department of Energy is investigating multi-mode combustion strategies. Multi-mode combustion can be describe as using conventional spark-ignited combustion at high loads, and at the part-load operating conditions, various advanced compression ignition (ACI) strategies are being investigated to increase efficiency. Of particular interest to the Co-Optima initiative is the extent to which optimal fuel properties and compositions can enable higher efficiency ACI combustion over larger portions of the operating map. Extending the speed-load range of these ACI modes can enable greater part-load efficiency improvements for multi-mode combustion strategies.

Experimental Investigation of Low Cost, Low Thermal Conductivity Thermal Barrier Coating on HCCI Combustion, Efficiency, and Emissions

In-cylinder surface temperature is of heightened importance for Homogeneous Charge Compression Ignition (HCCI) combustion since the combustion mechanism is thermo-kinetically driven. Thermal Barrier Coatings (TBCs) selectively manipulate the in-cylinder surface temperature, providing an avenue for improving thermal and combustion efficiency. A surface temperature swing during combustion/expansion reduces heat transfer losses, leading to more complete combustion and reduced emissions. At the same time, achieving a highly dynamic response sidesteps preheating of charge during intake and eliminates the volumetric efficiency penalty. The magnitude and temporal profile of the dynamic surface temperature swing is affected by the TBC material properties, thickness, morphology, engine speed, and heat flux from the combustion process. This study follows prior work of authors with Yttria Stabilized Zirconia, which systematically engineered coatings for HCCI combustion.

Characterization of Particulate Matter Emissions from Heavy-Duty Partially Premixed Compression Ignition with Gasoline-Range Fuels

In this study, the compression ratio of a commercial 15L heavy-duty diesel engine was lowered and a split injection strategy was developed to promote partially premixed compression ignition (PPCI) combustion. Various low reactivity gasoline-range fuels were compared with ultra-low-sulfur diesel fuel (ULSD) for steady-state engine performance and emissions. Specially, particulate matter (PM) emissions were examined for their mass, size and number concentrations, and further characterized by organic/elemental carbon analysis, chemical speciation and thermogravimetric analysis. As more fuel-efficient PPCI combustion was promoted, a slight reduction in fuel consumption was observed for all gasoline-range fuels, which also had higher heating values than ULSD. Since mixing-controlled combustion dominated the latter part of the combustion process, hydrocarbon (HC) and carbon monoxide (CO) emissions were only slightly increased with the gasoline-range fuels.

Screening of Potential Biomass-Derived Streams as Fuel Blendstocks for Mixing Controlled Compression Ignition Combustion

Mixing controlled compression ignition, i.e., diesel engines are efficient and are likely to continue to be the primary means for movement of goods for many years. Low-net-carbon biofuels have the potential to significantly reduce the carbon footprint of diesel combustion and could have advantageous properties for combustion, such as high cetane number and reduced engine-out particle and NOx emissions. We developed a list of over 400 potential biomass-derived diesel blendstocks and populated a database with the properties and characteristics of these materials. Fuel properties were determined by measurement, model prediction, or literature review. Screening criteria were developed to determine if a blendstock met the basic requirements for handling in the diesel distribution system and use as a blend with conventional diesel. Criteria included cetane number ≥40, flashpoint ≥52°C, and boiling point or T90 ≤338°C.

Engine-Aftertreatment in Closed-Loop Modeling for Heavy Duty Truck Emissions Control

An engine-aftertreatment computational model was developed to support in-loop performance simulations of tailpipe emissions and fuel consumption associated with a range of heavy-duty (HD) truck drive cycles. For purposes of this study, the engine-out exhaust dynamics were simulated with a combination of steady-state engine maps and dynamic correction factors that accounted for recent engine operating history. The engine correction factors were approximated as dynamic first-order lags associated with the thermal inertia of the major engine components and the rate at which engine-out exhaust temperature and composition vary as combustion heat is absorbed or lost to the surroundings. The aftertreatment model included catalytic monolith components for diesel exhaust oxidation, particulate filtration, and selective catalytic reduction of nitrogen oxides (NOx) with urea.

Estimation of the Fuel Efficiency Potential of Six Gasoline Blendstocks Identified by the U.S. Department of Energy’s Co-Optimization of Fuels and Engines Program

Six blendstocks identified by the Co-Optimization of Fuels & Engines Program were used to prepare fuel blends using a fixed blendstock for oxygenate blending and a target RON of 97. The blendstocks included ethanol, n-propanol, isopropanol, isobutanol, diisobutylene, and a bioreformate surrogate. The blends were analyzed and used to establish interaction factors for a non-linear molar blending model that was used to predict RON and MON of volumetric blends of the blendstocks up to 35 vol%. Projections of efficiency increase, volumetric fuel economy increase, and tailpipe CO2 emissions decrease were produced using two different estimation techniques to evaluate the potential benefits of the blendstocks. Ethanol was projected to provide the greatest benefits in efficiency and tailpipe CO2 emissions, but at intermediate levels of volumetric fuel economy increase over a smaller range of blends than other blendstocks.

Characterization of Hydrocarbon Emissions from Gasoline Direct-Injection Compression Ignition Engine Operating on a Higher Reactivity Gasoline Fuel

Low temperature combustion engine technologies are being investigated for high efficiency and low emissions. However, such engine technologies often produce higher engine-out hydrocarbon (HC) and carbon monoxide (CO) emissions, and their operating range is limited by the fuel properties. In this study, two different fuels, a US market gasoline containing 10% ethanol (RON 92 E10) and a higher reactivity gasoline (RON 80 E0), were compared on Delphi’s second generation Gasoline Direct-Injection Compression Ignition (Gen 2.0 GDCI) multi-cylinder engine. The engine was evaluated at three operating points ranging from a light load condition (800 rpm/2 bar IMEPg) to medium load conditions (1500 rpm/6 bar and 2000 rpm/10 bar IMEPg). The engine was equipped with two oxidation catalysts, between which was located the exhaust gas recirculation (EGR) inlet. Samples were taken at engine-out, between the catalysts, and at tailpipe locations.

Integration and Validation of a Thermal Energy Storage System for Electric Vehicle Cabin Heating

It is widely recognized in the automotive industry that, in very cold climatic conditions, the driving range of an Electric Vehicle (EV) can be reduced by 50% or more. In an effort to minimize the EV range penalty, a novel thermal energy storage system has been designed to provide cabin heating in EVs and Plug-in Hybrid Electric Vehicles (PHEVs) by using an advanced phase change material (PCM). This system is known as the Electrical PCM-based Thermal Heating System (ePATHS) [1, 2]. When the EV is connected to the electric grid to charge its traction battery, the ePATHS system is also “charged” with thermal energy. The stored heat is subsequently deployed for cabin comfort heating during driving, for example during commuting to and from work. The ePATHS system, especially the PCM heat exchanger component, has gone through substantial redesign in order to meet functionality and commercialization requirements.

Emission Performance of Low Cetane Naphtha as Drop-In Fuel on a Multi-Cylinder Heavy-Duty Diesel Engine and Aftertreatment System

Greenhouse gas regulations and global economic growth are expected to drive a future demand shift towards diesel fuel in the transportation sector. This may create a market opportunity for cost-effective fuels in the light distillate range if they can be burned as efficiently and cleanly as diesel fuel. In this study, the emission performance of a low cetane number, low research octane number naphtha (CN 34, RON 56) was examined on a production 6-cylinder heavy-duty on-highway truck engine and aftertreatment system. Using only production hardware, both the engine-out and tailpipe emissions were examined during the heavy-duty emission testing cycles using naphtha and ultra-low-sulfur diesel (ULSD) fuels. Without any modifications to the hardware and software, the tailpipe emissions were comparable when using either naphtha or ULSD on the heavy duty test cycles.

Compatibility of Fuel System Elastomers with Bio-Blendstock Fuel Candidates Using Hansen Solubility Analysis

The compatibility of key fuel system infrastructure elastomers with promising bio-blendstock fuel candidates was examined using Hansen solubility analysis. Thirty-four candidate fuels were evaluated in this study including multiple alcohols, esters, ethers, ketones, alkenes and one alkane. These compounds were evaluated as neat molecules and as blends with the gasoline surrogate, dodecane and a mix of dodecane and 10% ethanol (E10D). The elastomer materials were fluorocarbon, acrylonitrile butadiene rubber (NBR), styrene butadiene (SBR), neoprene, polyurethane and silicone. These materials have been rigorously studied with other fuel types, and their measured volume change results were found to correspond well with their predicted solubility levels. The alcohols showed probable compatibility with fluorocarbon and polyurethane, but are not likely to be compatible at low blend levels with NBR and SBR.

Correlating Laboratory Oil Aerosol Coking Rig Tests to Diesel Engine Tests to Understand the Mechanisms Responsible for Turbocharger Compressor Coking

Deposit formation within turbocharger compressor housings can lead to compressor efficiency degradation. This loss of turbo efficiency may degrade fuel economy and increase CO2 and NOx emissions. To understand the role that engine oil composition and formulation play in deposit formation, five different lubricants were run in a fired engine test while monitoring turbocharger compressor efficiency over time. Base stock group, additive package, and viscosity modifier treat rate were varied in the lubricants tested. After each test was completed the turbocharger compressor cover and back plate deposits were characterized. A laboratory oil mist coking rig has also been constructed, which generated deposits having the same characteristics as those from the engine tests. By analyzing results from both lab and engine tests, correlations between deposit characteristics and their effect on compressor efficiency were observed.

Effects of Fuel Composition on EGR Dilution Tolerance in Spark Ignited Engines

Fuel-specific differences in exhaust gas recirculation (EGR) dilution tolerance are studied in a modern, direct-injection single-cylinder research engine. A total of 6 model fuel blends are examined at a constant research octane number (RON) of 95 using n-heptane, isooctane, toluene, and ethanol. Laminar flame speeds for these mixtures, which are calculated using two different methods (an energy fraction mixing rule and a detailed kinetic simulation), span a range of about 6 cm/s. A nominal load of 350 kPa IMEPg at 2000 rpm is maintained with constant fueling and varying CA50 from 8-20 CAD aTDCf. EGR is increased until a COV of IMEP of 5% is reached. The results illustrate that flame speed affects EGR dilution tolerance; fuels with increased flame speeds have increased EGR tolerance. Specifically, flame speed correlates most closely to the initial flame kernel growth, measured as the time of ignition to 5% mass fraction burned.

Ammonia Generation and Utilization in a Passive SCR (TWC+SCR) System on Lean Gasoline Engine

Lean gasoline engines offer greater fuel economy than the common stoichiometric gasoline engine, but the current three way catalyst (TWC) on stoichiometric engines is unable to control nitrogen oxide (NOX) emissions in oxidizing exhaust. For these lean gasoline engines, lean NOX emission control is required to meet existing Tier 2 and upcoming Tier 3 emission regulations set by the U.S. Environmental Protection Agency (EPA). While urea-based selective catalytic reduction (SCR) has proven effective in controlling NOX from diesel engines, the urea storage and delivery components can add significant size and cost. As such, onboard NH3 production via a passive SCR approach is of interest. In a passive SCR system, NH3 is generated over a close-coupled TWC during periodic slightly rich engine operation and subsequently stored on an underfloor SCR catalyst. Upon switching to lean operation, NOX passes through the TWC and is reduced by the stored NH3 on the SCR catalyst.

Filter-based control of particulate matter from a lean gasoline direct injection engine

New regulations requiring increases in vehicle fuel economy are challenging automotive manufacturers to identify fuel-efficient engines for future vehicles. Lean gasoline direct injection (GDI) engines offer significant increases in fuel efficiency over the more common stoichiometric GDI engines already in the marketplace. However, particulate matter (PM) emissions from lean GDI engines, particularly during stratified combustion modes, are problematic for lean GDI technology to meet U.S. Environmental Protection Agency Tier 3 and other future emission regulations. As such, the control of lean GDI PM with wall-flow filters, referred to as gasoline particulate filter (GPF) technology, is of interest. Since lean GDI PM chemistry and morphology differ from diesel PM (where more filtration experience exists), the functionality of GPFs needs to be studied to determine the operating conditions suitable for efficient PM removal.

Real-Time Engine and Aftertreatment System Control Using Fast Response Particulate Filter Sensors

Radio frequency (RF)-based sensors provide a direct measure of the particulate filter loading state. In contrast to particulate matter (PM) sensors, which monitor the concentration of PM in the exhaust gas stream for on-board diagnostics purposes, RF sensors have historically been applied to monitor and control the particulate filter regeneration process. This work developed an RF-based particulate filter control system utilizing both conventional and fast response RF sensors, and evaluated the feasibility of applying fast-response RF sensors to provide a real-time measurement of engine-out PM emissions. Testing with a light-duty diesel engine equipped with fast response RF sensors investigated the potential to utilize the particulate filter itself as an engine-out soot sensor.

Application of High Performance Computing for Simulating Cycle-to-Cycle Variation in Dual-Fuel Combustion Engines

Interest in operational cost reduction is driving engine manufacturers to consider low-cost fuel substitution in heavy-duty diesel engines. These dual-fuel (DF) engines could be operated either in diesel-only mode or operated with premixed natural gas (NG) ignited by a pilot flame of compression-ignited direct-injected diesel fuel. Under certain conditions, dual-fuel operation can result in increased cycle-to-cycle variability (CCV) during combustion. CFD can greatly help in understanding and identifying critical parameters influencing CCV. Innovative modelling techniques and large computing resources are needed to investigate the factors affecting CCV in dual-fuel engines. This paper discusses the use of the High Performance Computing resource Titan, at Oak Ridge National Laboratory, to investigate CCV of a dual-fuel engine.
