Performance Evaluation of Dedicated EGR on a 12 L Natural Gas Engine

Southwest Research Institute (SwRI) converted a Cummins ISX 12 G in-line six-cylinder engine to a Dedicated EGRTM (D-EGRTM) configuration. D-EGR is an efficient way to produce reformate and increase the EGR rate. Two of the six cylinders were utilized as the dedicated cylinders. This supplied a nominal EGR rate of 33% compared to the baseline engine utilizing 15-20% EGR. PFI injectors were added to dedicated cylinders to supply the extra fuel required for reformation. The engine was tested with a high energy dual coil offset (DCO®) ignition system. The stock engine was tested at over 70 points to map the performance, 13 of these points were at RMC SET points. The D-EGR converted engine was tested at the RMC SET points for comparison to the baseline. The initial results from the D-EGR conversion show a 4% relative BTE improvement compared to the baseline due to the increased EGR rate at 1270 rpm, 16 bar BMEP.

Microwave Enhancement of Lean/Dilute Combustion in a Constant-Volume Chamber

High dilution engines have been shown to have a significant fuel economy improvement over their non-dilute counterparts. Much of this improvement comes through an increase in compression ratio enabled by the high knock resistance from high dilution. Unfortunately, the same reduction in reactivity that leads to the knock reduction also reduces flame speed, leading to the engine becoming unstable at high dilution rates. Advanced ignition systems have been shown to improve engine stability, but their impact is limited to the area at, or very near, the spark plug. To further improve the dilute combustion, a system in which a microwave field is established in the combustion chamber is proposed. This standing electric field has been shown, in other applications, to improve dilution tolerance and increase the burning velocity.

Fuel Reforming and Catalyst Deactivation Investigated in Real Exhaust Environment

Increased in-cylinder hydrogen levels have been shown to improve burn durations, combustion stability, HC emissions and knock resistance which can directly translate into enhanced engine efficiency. External fuel reformation can also be used to increase the hydrogen yield. During the High-Efficiency, Dilute Gasoline Engine (HEDGE) consortium at Southwest Research Institute (SwRI), the potential of increased hydrogen production in a dedicated-exhaust gas recirculation (D-EGR) engine was evaluated exploiting the water gas shift (WGS) and steam reformation (SR) reactions. It was found that neither approach could produce sustained hydrogen enrichment in a real exhaust environment, even while utilizing a lean-rich switching regeneration strategy. Platinum group metal (PGM) and Ni WGS catalysts were tested with a focus on hydrogen production and catalyst durability.

Combined Benefits of Variable Valve Actuation and Low-Pressure EGR on SI Engine Efficiency Part 1: Part Load

Modern spark ignited engines face multiple barriers to achieving higher thermal efficiency. This study investigated the potential of utilizing both continuously variable valve actuation (VVA) and low-pressure cooled exhaust gas recirculation (EGR) to improve engine thermal efficiency at part-load conditions. Six speed / load points were investigated on a 1.6 L turbocharged gasoline direct injection engine. A design of experiment (DoE) approach using the Box-Behnken surface response model was conducted. The DoE results revealed different brake specific fuel consumption (BSFC) responses to the valve phasing and the intake valve lift at different operating conditions. Further engine testing was carried out at each speed / load point to confirm the engine efficiency and combustion performance when targeting different valvetrain controls and EGR strategies. The results indicated that utilizing the VVA system could always reduce BSFC at the studied operating conditions.

The abnormal autoignition of the unburned gas, namely knock, at high loads is a major challenge for modern spark ignited engines. Knock prevents the application of high compression ratios due to the increased unburned gas temperature, and it becomes increasingly severe for downsized engines with high specific powers. The current paper reports on the potential of utilizing continuously variable valve actuation (VVA) and low-pressure exhaust gas recirculation (EGR) to reduce knock tendency at high loads. Five speed / load points were investigated on a 1.6 L turbocharged gasoline direct injection engine. The brake specific fuel consumption (BSFC) response to the valve phasing and the intake valve lift was investigated with the design of experiment (DoE) approach. The DoE was conducted using a Box-Behnken surface response model. The results exhibited insensitive response of BSFC to intake valve lift and overlap.

Benchmarking a 2018 Toyota Camry 2.5-Liter Atkinson Cycle Engine with Cooled-EGR

As part of the U.S. Environmental Protection Agency’s (EPA’s) continuing assessment of advanced light-duty automotive technologies in support of regulatory and compliance programs, a 2018 Toyota Camry A25A-FKS 4-cylinder, 2.5-liter, naturally aspirated, Atkinson Cycle engine with cooled exhaust gas recirculation (cEGR) was benchmarked. The engine was tested on an engine dynamometer with and without its 8-speed automatic transmission, and with the engine wiring harness tethered to a complete vehicle parked outside of the test cell. Engine and transmission torque, fuel flow, key engine temperatures and pressures, onboard diagnostics (OBD) data, and Controller Area Network (CAN) bus data were recorded. This paper documents the test results under idle, low, medium, and high load engine operation. Motoring torque, wide open throttle (WOT) torque and fuel consumption are measured during transient operation using both EPA Tier 2 and Tier 3 test fuels.

Estimation of Intake Oxygen Mass Fraction for Transient Control of EGR Engines

Cooled Exhaust Gas Recirculation (EGR) technology provides significant benefits such as better cycle efficiency, knock tolerance and lower NOx/PM emissions. However, EGR dilution also poses challenges in terms of combustion stability, power density and control. Conventional control schemes for EGR engines rely on a differential pressure sensor combined with an orifice flow model to estimate EGR flow rate. While EGR rate is an important quantity, intake O2 mass fraction may be a better indication of EGR, capturing quantity as well as “quality” of EGR. SwRI has successfully used intake O2 mass fraction as a controlled state to manage several types of EGR engines - dual loop EGR diesel engines, low pressure loop /dedicated EGR (D-EGR) gasoline engines as well as dual fuel engines. Several suppliers are currently developing intake O2 sensors but they typically suffer from limited accuracy, response time and reliability. Also, addition of a new sensor implies increased production costs.

Water Recovery from Gasoline Engine Exhaust for Water Injection

Water injection (WI) can improve gasoline engine performance and efficiency, and on-board water recovery technology could eliminate the need for customers to refill an on-board water reservoir. In this regard, the technical feasibility of exhaust water recovery (EWR) is described in this paper. Water injection testing was conducted at a full load condition (5000 rpm/18.1 bar BMEP) and a high load condition (3000 rpm/14.0 bar BMEP) on a turbocharged gasoline direction injection (GTDI) engine. Water recovery testing was conducted both after the exhaust gas recirculation (EGR) cooler and after the charge air cooler (CAC) at a high load (3000 rpm/14.0 bar BMEP), as well as a part load (2080 rpm/6.8 bar BMEP) condition, at temperatures ca. 10-15 °C below the dew point of the flow stream. Three types of water separation designs were tested: a passive cyclone separator (CS), a passive membrane separator (MEM), and an active separator (AS).

Predictive GT-Power Simulation for VNT Matching on a 1.6 L Turbocharged GDI Engine

The thermal efficiency benefits of low-pressure (LP) exhaust gas recirculation (EGR) in spark-ignition engine combustion are well known. One of the greatest barriers facing adoption of LP-EGR for high power-density applications is the challenge of boosting. Variable nozzle turbines (VNTs) have recently been developed for gasoline applications operating at high exhaust gas temperatures (EGTs). The use of a single VNT as a boost device may provide a lower-cost option compared to two-stage boosting systems or 48 V electronic boost devices for some LP-EGR applications. A predictive model was created based on engine testing results from a 1.6 L turbocharged gasoline direct injection (GDI) engine [1]. The model was tuned so that it predicted burn-rates and end-gas knock over an engine operating map with varying speeds, loads, EGR rates and fuel types.

Evaluation of Emerging Technologies on a 1.6 L Turbocharged GDI Engine

Low-pressure loop exhaust gas recirculation (LP- EGR) combined with higher compression ratio, is a technology package that has been a focus of research to increase engine thermal efficiency of downsized, turbocharged gasoline direct injection (GDI) engines. Research shows that the addition of LP-EGR reduces the propensity to knock that is experienced at higher compression ratios [1]. To investigate the interaction and compatibility between increased compression ratio and LP-EGR, a 1.6 L Turbocharged GDI engine was modified to run with LP-EGR at a higher compression ratio (12:1 versus 10.5:1) via a piston change. This paper presents the results of the baseline testing on an engine run with a prototype controller and initially tuned to mimic an original equipment manufacturer (OEM) baseline control strategy running on premium fuel (92.8 anti-knock index).

Visual, Thermodynamic, and Electrochemical Analysis of Condensate in a Stoichiometric Spark-Ignited EGR Engine

The objectives of this project were to investigate the corrosivity of condensate in a stoichiometric spark-ignited (SI) engine when running exhaust gas recirculation (EGR) and to determine the effects of sulfur-in-fuel on corrosion. A 2.0 L turbocharged direct-injected SI engine was operated with low-pressure EGR for this study. The engine was instrumented for visual, thermodynamic, and electrochemical analyses to determine the potential for corrosion at locations where condensation was deemed likely in a low-pressure loop EGR (LPL-EGR) engine. The electrochemical analysis was performed using multi-electrode array (MEA) corrosion probes. Condensate was also collected and analyzed. These analyses were performed downstream of both the charge air cooler (CAC) and the EGR cooler. It was found that while conditions existed for sulfuric acid to form with high-sulfur fuel, no sulfuric acid was detected by any of the measurement methods.

The New BAIC High Efficiency Turbocharged Engine with LPL-EGR

The new Beijing Automotive Industry Corporation (BAIC) engine, an evolution of the 2.3L 4-cylinder turbocharged gasoline engine from Saab, was designed, built, and tested with close collaboration between BAIC Motor Powertrain Co., Ltd. and Southwest Research Institute (SwRI®). The upgraded engine was intended to achieve low fuel consumption and a good balance of high performance and compliance with Euro 6 emissions regulations. Low fuel consumption was achieved primarily through utilizing cooled low pressure loop exhaust gas recirculation (LPL-EGR) and dual independent cam phasers. Cooled LPL-EGR helped suppress engine knock and consequently allowed for increased compression ratio and improved thermal efficiency of the new engine. Dual independent cam phasers reduced engine pumping losses and helped increase low-speed torque. Additionally, the intake and exhaust systems were improved along with optimization of the combustion chamber design.

Methanol Fuel Testing on Port Fuel Injected Internal-Only EGR, HPL-EGR and D-EGR® Engine Configurations

The primary focus of this investigation was to determine the hydrogen reformation, efficiency and knock mitigation benefits of methanol-fueled Dedicated EGR (D-EGR®) operation, when compared to other EGR types. A 2.0 L turbocharged port fuel injected engine was operated with internal EGR, high-pressure loop (HPL) EGR and D-EGR configurations. The internal, HPL-EGR, and D-EGR configurations were operated on neat methanol to demonstrate the relative benefit of D-EGR over other EGR types. The D-EGR configuration was also tested on high octane gasoline to highlight the differences to methanol. An additional sub-task of the work was to investigate the combustion response of these configurations. Methanol did not increase its H2 yield for a given D-EGR cylinder equivalence ratio, even though the H:C ratio of methanol is over twice typical gasoline.

Achieving 0.02 g/bhp-hr NOx Emissions from a Heavy-Duty Stoichiometric Natural Gas Engine Equipped with Three-Way Catalyst

It is projected that even when the entire on-road fleet of heavy-duty vehicles operating in California is compliant with 2010 emission standards of 0.20 g/bhp-hr, the National Ambient Air Quality Standards (NAAQS) requirements for ambient ozone will not be met. It is expected that further reductions in NOX emissions from the heavy-duty fleet will be required to achieve compliance with the ambient ozone requirement. To study the feasibility of further reductions, the California Air Resources Board (CARB) funded a research program to demonstrate the potential to reach 0.02 g/bhp-hr NOX emissions. This paper details the work executed to achieve this goal on the heavy-duty Federal Test Procedure (FTP) with a heavy-duty natural gas engine equipped with a three-way catalyst. A Cummins ISX-12G natural gas engine was modified and coupled with an advanced catalyst system.

Design and Implementation of a D-EGR® Mixer for Improved Dilution and Reformate Distribution

The Dedicated EGR (D-EGR®) engine has shown improved efficiency and emissions while minimizing the challenges of traditional cooled EGR. The concept combines the benefits of cooled EGR with additional improvements resulting from in-cylinder fuel reformation. The fuel reformation takes place in the dedicated cylinder, which is also responsible for producing the diluents for the engine (EGR). The D-EGR system does present its own set of challenges. Because only one out of four cylinders is providing all of the dilution and reformate for the engine, there are three “missing” EGR pulses and problems with EGR distribution to all 4 cylinders exist. In testing, distribution problems were realized which led to poor engine operation. To address these spatial and temporal mixing challenges, a distribution mixer was developed and tested which improved cylinder-to-cylinder and cycle-to-cycle variation of EGR rate through improved EGR distribution.

Dedicated EGR Vehicle Demonstration

Dedicated EGR (D-EGR) is an EGR strategy that uses in-cylinder reformation to improve fuel economy and reduce emissions. The entire exhaust of a sub-group of power cylinders (dedicated cylinders) is routed directly into the intake. These cylinders are run fuel-rich, producing H2 and CO (reformate), with the potential to improve combustion stability, knock tolerance and burn duration. A 2.0 L turbocharged D-EGR engine was packaged into a 2012 Buick Regal and evaluated on drive cycle performance. City and highway fuel consumption were reduced by 13% and 9%, respectively. NOx + NMOG were 31 mg/mile, well below the Tier 2 Bin 5 limit and just outside the Tier 3 Bin 30 limit (30 mg/mile).

Alternative Fuel Testing on a Port Fuel Injected LPL EGR and D-EGR® Engine

A turbocharged 2.0 L PFI engine was modified to operate in a low-pressure loop and Dedicated EGR (D-EGR®) engine configuration. Both engine architectures were operated with a low and high octane gasoline as well as three ethanol blends. The core of this study focused on examining combustion differences at part and high loads between the selected fuels and also the different engine configurations. Specifically, the impact of the fuels on combustion stability, burn rates, knock mitigation, required ignition energy, and efficiency were evaluated. The results showed that the knock resistance generally followed the octane rating of the fuel. At part loads, the burn rates, combustion stability, and EGR tolerance was marginally improved with the high ethanol blends. When combustion was not knock or stability limited, the efficiency differences between the fuels were negligible. The D-EGR engine was much less sensitive to fuel changes in terms of burn rates than the LPL EGR setup.

Transient Control of a Dedicated EGR Engine

Southwest Research Institute (SwRI) has successfully demonstrated the cooled EGR concept via the High Efficiency Dilute Gasoline Engine (HEDGE) consortium. Dilution of intake charge provides three significant benefits - (1) Better Cycle Efficiency (2) Knock Resistance and (3) Lower NOx/PM Emissions. But EGR dilution also poses challenges in terms of combustion stability, condensation and power density. The Dedicated EGR (D-EGR) concept brings back some of the stability lost due to EGR dilution by introducing reformates such as CO and H2 into the intake charge. Control of air, EGR, fuel, and ignition remains a challenge to realizing the aforementioned benefits without sacrificing performance and drivability. This paper addresses the DEGR solution from a controls standpoint. SwRI has been developing a unified framework for controlling a generic combustion engine (gasoline, diesel, dual-fuel natural gas etc.).

Evaluation of Cold Start Technologies on a 3L Diesel Engine

Increasingly stringent emissions regulations require that modern diesel aftertreatment systems must warm up and begin controlling emissions shortly after startup. While several new aftertreatment technologies have been introduced that focus on lowering the aftertreatment activation temperature, the engine system still needs to provide thermal energy to the exhaust for cold start. A study was conducted to evaluate several engine technologies that focus on improving the thermal energy that the engine system provides to the aftertreatment system while minimizing the impact on fuel economy and emissions. Studies were conducted on a modern common rail 3L diesel engine with a custom dual loop EGR system. The engine was calibrated for low engine-out NOx using various combustion strategies depending on the speed/load operating condition.

Detailed Characterization of Criteria Pollutant Emissions from D-EGR® Light Duty Vehicle

In this study, the criteria pollutant emissions from a light duty vehicle equipped with Dedicated EGR® technology were compared with emissions from an identical production GDI vehicle without externally cooled EGR. In addition to the comparison of criteria pollutant mass emissions, an analysis of the gaseous and particulate chemistry was conducted to understand how the change in combustion system affects the optimal aftertreatment control system. Hydrocarbon emissions from the vehicle were analyzed usin g a variety of methods to quantify over 200 compounds ranging in HC chain length from C1 to C12. The particulate emissions were also characterized to quantify particulate mass and number. Gaseous and particulate emissions were sampled and analyzed from both vehicles operating on the FTP-75, HWFET, US06, and WLTP drive cycles at the engine outlet location.
