Comprehensive Assessment of Driver Monitoring System for Commercial Vehicle Applications Using Innovative Lab Testing Approach

The commercial vehicle sector (especially trucks) has major role in economic growth of a nation. With improving infrastructure, increasing number of commercial vehicles and growing amount of Vulnerable Road Users (VRUs) on roads, accidents are also increasing. As per RASSI (Road Accident Sampling System India) FY2016-21 database, commercial vehicles are involved in 43% of total accidents on Indian roads. One of the major causes of these accidents is Driver Drowsiness and Inattention (DDI) (approx. 10% contribution in total accidents). This paper describes novel driver-in-loop performance assessment methodology for comprehensive verification of Driver Monitoring System (DMS) for commercial vehicle application. Novelty lies in specification of test subjects, driving styles and variety of road traffic scenarios for verification of DMS system. Test setup is made modular to cater to different platform environments (Heavy, Intermediate, Light) with minor modifications.

New Generation Front Axle for EV and FCEV Buses

Front axle is one of the major load-carrying members of Heavy Commercial Buses. With the conversion of the Power train from ICE to Battery electric vehicle, there is a marginal increase in front axle weight due to the Electric and Fuel Cell Electric vehicle architecture. This paper describes various methodologies deployed in front axle design to enhance the Axle durability performance, improve vehicle handling, and lower the total cost of ownership. A Lightweight heavy-duty front axle beam has been designed and validated, digitally and at test bench level for a 12m long low floor EV and FCEV Bus used for mass transportation. Also, major components like stub axle, hub, steering arm, tie rod arm, and tie rod assembly are analyzed for strength, durability, fatigue life, and joint analysis. Fatigue behavior is evaluated in differently manufactured components. Also, the strength of the axle beam is compared for different cross sections for weight optimization and durability improvement.

Influence of Clean Side Duct Topology on Mass Air Flow for Gasoline Engine on Passenger Vehicle

The need for effective control systems is exacerbated by tighter pollution regulations and consumer demands for highly efficiently vehicles especially in the passenger segment. The air flow estimation of engine and accordingly controlling the fuel removes the lacuna of modern gasoline engines. The hot wire type mass air flow sensor is commonly used for air flow measurement, and it generally mounted in clean side piping to prevent damage to air mass flow sensor. The right estimation of air flow is possible by getting uniform flow over the different engine operating speed and load conditions. The placement of air flow sensor becomes critical considering the engine layout and packaging constraints and meeting the sensor mounting requirements. The deviation in mounting of air flow sensor will lead to consequently impact of engine performance and emissions.

In current competitive automobile sector, gear shift quality has become significant factor for vehicle evaluation. OEMs are sensibly focusing on improving gear shift quality to meet customer’s expectations. Though there are different gear shifting habits in different drivers, diagonal shifting is the fastest way of shifting gears in manual transmission vehicle. So the components linked with shift system should be designed to facilitate smooth diagonal gear shift pattern. This paper enlightens the process of defining chamfers on internal gear shifting components for smooth diagonal shifting movement of gear shift lever. It is hard to define chamfers by analytical or practical approach. Creo-mechanism is very useful simulation tool which can be used to understand diagonal shift patterns and to define the chamfers.

Enriched ventilation and driver assistance systems which plays vital role in human thermal comfort and safety, are now necessities for the whole automotive sector. For faster cabin thermal comfort, air circulation around occupant’s body reveals higher cabin comfort index. In India natural and forced ventilation system is predominantly used in commercial vehicles as an economical solution for achieving interim cabin comfort over air conditioning system. Presently used forced ventilation system consist of electrically driven blower motor to remove stale air around human body which is adding alternator load and thus affects fuel economy. Remarkably, 22% of such auxiliary electrical load is taken by electrical components from engine generated power. In order to enhance cabin thermal comfort and conceivably reduce power usage, an effective air flow control system is need of hour.

A Method to Evaluate an Air Purification System in Public Transport Buses

In India, around 70 million people travel by public transport buses. With rising air pollution across cities, there is a need to safeguard passengers from inhaling polluted air. Contaminants in such polluted air could be fine to coarse dust (2.5 micron to 100 micron), exhaust gases (oxide of sulphur, nitrogen and carbon), total volatile organic compounds, bacteria and viruses arising out of covid-19 pandemic. Passengers commuting in buses are continuously inhaling air that is re-circulating through the Air Conditioning system (AC) and also comes in contact with multiple co-passengers and touch points. This air potentially carries a high dose of contaminants and inhalation of such air can lead to health issues. Vehicle manufacturers intend to provide clean air inside the vehicle cabin by configuring various Air Purification systems (AP) which reduce air contaminants in the closed space of a cabin.

Battery cooling system plays a vital role in all kind of Electric vehicles. For Indian applications where vehicles will be subjected to slower speeds due to heavy traffic, higher ambient conditions and excess loading pattern in commercial vehicles, designing a Battery cooling system (BCS) is a challenging task. There are various options for cooling of battery i.e. Natural air cooled, forced air cooled, indirect cooling. This paper discusses about indirect coolant based cooling of battery of a small commercial vehicle. Battery cooling system works on the principle of Indirect cooling with the combination of vapor compression cycle and water-coolant mixture path. R134a gas used for VCRS system and for cooling system used 50-50% water glycol coolant mixture. For this type of battery cooling system typically There are challenges of packaging of various battery cooling parts, hose routing, pipe bends which may result in de aeration issues.

In the modern era of automotive industry, occupant comfort inside the cabin is a basic need and no more a luxury feature. With increase in number of vehicles, the expectations from customers are also changing. One of the major expectations from real world customers is quick cabin cooling thru all seasons, particularly when the vehicle is hot soaked and being used in summer conditions. Occupant thermal comfort inside the vehicle cabin is provisioned by a mobile air conditioning (MAC) system, which operates on a vapor compression-based cycle using a refrigerant. The main components of a direct expansion (DX) based MAC system are, a compressor, condenser, evaporator, and expansion valve. Conditioned air is circulated inside the cabin using a blower, duct system and air vents. The AC condenser is the most critical component in AC circuit as it rejects heat, thereby providing for a cooling effect inside the cabin.

AC system provides the human comfort inside the cabin of a vehicle but at the expense of consumption of energy from the vehicle. On a global perspective for the bus segment, there is an increased demand for cooling in tropical countries. Optimization needs to be done in existing AC systems w.r.t packaging, cost & performance constraints. Major elements contributing to heat ingress are engine hood, front firewall, windshield & side glasses and bus body parts. Due to these reasons inadequate passenger comfort and poor cool down performance of the vehicle is observed. This paper refers to the reduction of heat ingress through different DOE (Design of Experiment) in the area of design & validation for duct & vent layout, insulation, glass & paint technology, evaporator blowers. The new duct design has been evaluated using a CFD tool by varying various parameters to generate desired output. The integrated use of the modifications was found significant improvement at vehicle level.

Impact Analysis of an Alternate Environment Friendly Refrigerant Deployed in the Air Conditioning System of IC Engine and Electric Vehicles

Today, most vehicles in developing countries are equipped with air conditioning systems that work with Hydro-Fluoro-Carbons (HFC) based refrigerants. These refrigerants are potential greenhouse gases with a high global warming potential (GWP) that adversely impact the environment. Without the rapid phasedown of HFCs under the Kigali Amendment to the Montreal Protocol and other actions, Earth will soon pass climate tipping points that will be irreversible within human time dimensions. Up to half of national HFC use and emissions are for the manufacture and service of mobile air conditioning (MAC). Vehicle manufacturers supplying markets in non-Article 5 Parties have transitioned from HFC-134a (ozone-safe, GWP = 1400; TFA emissions) to Hydro-Fluoro-Olefin, HFO-1234yf (ozone-safe, GWP < 1; TFA emissions) due to comparable thermodynamic properties. However, the transition towards the phasing down of HFCs across all sectors is just beginning for Article 5 markets.

Automotive Crankshaft Development in Austempered Ductile Iron Casting

The automotive industry is facing a challenge as efficiency improvements are required to address the strict emission norms which in turn requires high performance downsized, lightweight IC engines. The increasing demand for lightweight engine needs high strength to weight ratio materials. To meet high strength to weight ratio, castings are preferable. However due to strength limitations for critical crankshaft applications, it forces to use costly forgings such as micro alloyed forging steel and Martensitic (after heat treatment) forging steel. To reduce the cost impact, high strength Austempered Ductile iron (ADI) casting is developed for crankshaft applications to substitute steel forgings. Austempered Ductile Iron is having an excellent mechanical properties due to aus-ferritic structure. The improved properties of developed ADI Crankshaft over steel forged crankshaft offers additional weight advantage.

Characterization of TiN Precipitates and It’s Morphology in Spring Steel for Commercial Vehicle Leaf Spring Suspension

Leaf springs are used for vehicle suspension to support the load. These springs are made of flat sections of spring steel in single or in stack of multiple layers, held together in bracketed assembly. The key characteristics of leaf spring are defined as ability to distribute stresses along its length and transmit a load over the width of the chassis structures. The most common leaf spring steels are carbon steels alloyed with Cr and micro-alloyed with Ti, V and Nb. The specific thermomechanical process and alloying elements result in specific strength and fatigue properties for spring steels. The unique properties which facilitate use of spring steel in leaf spring suspensions are ability to withstand considerable twisting or bending forces without any distortion. The microstructure of these steel determines the performance and reflects the process of steel manufacturing. The performance is mainly determined by evaluating fatigue life durability.

Use of Powder Metallurgy Based Connecting Rod for Diesel Engine Application

The usage of forging a preformed, near net shape, compacted and sintered metal powder has been widely accepted since the eighties and is now one of the mainstays for producing Connecting rods in North America. However, its use in Indian subcontinent is limited as its counterpart i.e. conventional steel forging is still the most dominant. Powder metallurgy route has many advantages like good dimensional accuracy; minimum scattering of weight etc. Despite these advantages, the Powder metallurgy process is still not preferred predominantly due to technical (endurance) and infrastructural limitations. This work envisages combining the benefits of powder metallurgy process with the required mechanical properties viz. tensile and fatigue strength alongside design modifications to meet the requirements of a connecting rod for a 2-cylinder diesel engine. The connecting rods met the fatigue life at the required FOS equaling the performance of a conventionally forged connecting rod.

Bus Cabin Noise Prediction of Large HVAC System Using Total Noise Method

HVAC system design has an accountability towards acoustic comfort of passengers of a vehicle. Owing to larger cabin volume of a bus, multiple air blowers have to be installed to ensure comfort of passengers. Such multiple blowers produce significant flow induced noise inside the cabin. For commercial success, it becomes essential to predict intensity of such a flow induced noise at very early stages in product development. Conventionally sliding mesh based CFD approach is deployed to predict flow and turbulence noise around each blower. However due to complexity, this method becomes computationally intensive resulting in cost and time inefficiency. Hence it is desirable to innovate around an alternative rapid, reliable prediction method, which ensures quick turnaround of prediction.

Effect of Normalizing Heat Treatment on Material and Mechanical Properties of High Strength Steel Tube for Lift axle of Commercial Vehicles

Lift axles of heavy commercial vehicles are deployed to handle increased payload. These axles of Commercial vehicles are made of low alloy carbon steel materials. Lift axles are designed in hollow condition for weight reduction opportunity. Two types of tube materials are used for the manufacturing of lift axles. These are either Cold Drawn Seamless (CDS) tubes or Hot Finished Seamless (HFS) tube material. The vanadium micro-alloyed steel grade, 20MnV6 is an excellent choice for the manufacturing of lift axles. The 20MnV6 has favorable mechanical properties for lift axles and also offers good weldability. However, lift axles made of 20MnV6 when manufactured in hot-finished condition, shows significant scatter in terms of durability performance. This requires further heat treatment of 20MnV6 to be deployed for reducing the scatter in the material properties to reduce scatter in durability performance and thus increasing the reliability of the lift axles.

Methodology to Optimize Radiator Fan Induced Steering Wheel Vibration of a Car

Electric radiator fan is a vital component within IC and EV passenger vehicle cooling system. However, due to its operation, it induces noise and in-cab vibration affecting human comfort level. This paper primarily focus on FMS (Fan Motor Shroud) assembly induced steering wheel vibrations in a vehicle under idle + AC ON condition. The entire NVH performance was cascaded from vehicle level to component level to evaluate for high steering wheel vibration and its transfer path analysis. Unit level vibrations study was also carried out using a rigid rig under controlled conditions. Based on FMS vibration analysis, it was observed that fan blade rotating imbalance leads the high vibrations within system. Thus, a balancing method with higher precision and accuracy was used to measure and balance the fan under all operating conditions. Sensitivity analysis had been carried out for fan imbalanced boundary conditions and operating speeds.

Application of Special Rubber Compound to Avoid BSR Issues in Vehicle

Today, noise perceived by the occupants is becoming an important factor driving the design standards for the design of most of the interior assemblies in an automotive vehicle. Buzz, Squeak and Rattle (BSR) is a major contributor towards the perceived noise of annoyance to the vehicle occupants. An automotive vehicle consists of many chassis assemblies which are the potential sources of BSR noise. The potential locations of critical BSR noise could be contained within such assemblies as well as across their boundaries. Engine mount design is major area where BSR noises can be heard inside cabin on various road conditions. Natural rubber is regular rubber used in engine mount applications but in this paper BSR problems are solved by changing the rubber compound i.e., NR+BR (slippery compound). Detailed case study is presented where slippery rubber compound is used which is solving BSR issue and also meeting durability targets.
