Development of a Parametric Model for Burn Rate Estimation in Direct Injection Diesel Engine

In internal combustion engines, rate of fuel burning known as burn rate is a simplified representation of complex in-cylinder combustion process. It is considered as a prime input especially in 1D simulation tool for all important thermodynamic studies. A novel parametric model for prediction of burn rate in heavy duty Direct Injection (DI) diesel engine has been introduced in the present work. A wide range of experimental data with more focus on higher load points with different in-cylinder combustion characteristics is considered and burn rates have been generated using measured pressure trace. Generated burn rates have been studied over different phases of combustion. These burn rate shapes have been analyzed to understand the effect of fuel injection system, air management subsystem parameters along with in-cylinder conditions on combustion. Different mathematical modelling approaches for burn rate approximation like Wiebe function have been studied.

Small single & two cylinder diesel engines, still have primitive technical design features and extensively used in India and various Asian countries to power small and light motor vehicles viz., three wheelers, light duty four wheelers. These vehicles have become inevitable for the transport for both urban and rural areas. Vehicles with small single & two cylinder engines have high market demand in commercial transport due to restrictions on entry of Heavy Commercial Vehicles (HCV) in congested cities roads. Due to ever rising market demand for higher power and torque requirement along with better fuel economy, vehicle manufacturer are developing high Brake Mean Effective Pressure (BMEP) engines or replacing single cylinder engine by two cylinder engine, similarly two cylinder engine by three cylinder engines. Further, these engines should meet the present and forthcoming stringent emission limits.

Improving Calibration Quality by Virtual Testing Approach for BS VI Emission Norms

BS-VI or equivalent development calls for tremendous efforts in concept investigation and calibration for engine out, after treatment, diagnostic checks, off-cycle emissions, field performance, component safety etc. Achieving calibration quality for all these tasks is very challenging considering development time and cost with conventional physical testing approach. Present article focuses on assessment of testing and calibration using virtual approach. To prove and validate this approach, a six-cylinder heavy duty diesel engine is selected and configured in HiL environment. The engine plant model is built offline and validated with base engine data at steady state and transient operations and RT model is integrated with ECU hardware. Data for plant model corrections is generated with short measurement campaign. Refined real time plant model is prepared for evaluating different calibration strategies on virtual test bed environment.

Method for Prediction of Coffin Manson Parameters from Monotonic Tensile Property for Aluminium 6XXX Series Alloy to Predict Fatigue Life

Light weighting is significant in for automotive industry as it helps in less fuel consumption and to achieve better performance. Aluminium is a candidate material for light weighting. To design a component made of aluminium material, it is necessary to understand the fatigue performance of the material. In this paper, a study is carried out to understand the fatigue performance of aluminium 6xxx series alloys at an early stage of design without carrying out comprehensive fatigue testing. Coffin Manson Parameters are used to predict fatigue life. This research focusses on determining the gaps in existing models for aluminium alloys by carrying out comprehensive review of various models developed for 6xxx series which uses monotonic tensile data. Two models are developed and the predicted fatigue properties for this class of material are further compared with experimental fatigue, monotonic data and literature.

Development of an Innovative Transmission System for Two-Wheelers Using TRIZ Methodology

In a developing country like India, Two-wheelers dominate the automotive market with around 80% market shares. In Indian city traffic conditions, driving a two wheeler is a tiresome job. Manual transmission makes this task even further uncomfortable. So an automatic transmission is a better solution. A new automatic transmission system is developed which can reduce fatigue of drivers. Steps of ARIZ (Algorithm for Inventive Problem Solving) were followed. Ideas or concepts for the design were proposed from various fields and were compared for various parameters like size, weight, complexity, manufacturability, feasibility, efficiency and cost. They were also compared with the existing transmission systems. Based upon the results of the comparison, 5 designs were selected and they were analyzed thoroughly. Finally one design was selected.

Design of Super Silent Enclosure for Diesel Genset Using Statistical Energy Analysis (SEA) Technique

Diesel engine generators are commonly used as a power source for various industrial and residential applications. While designing diesel generator (DG) enclosures requirements of noise control, ventilation and physical protection needs to be addressed. Indian legislation requirement demands DG enclosure insertion loss (IL) to be minimum 25 dB. However for certain critical applications like hospitals, residential apartments customer demands quiet DG sets than the statutory limits. IL targets for such application ranges between 35-40 dB. The objective of this paper is to develop methodology to design ‘Super Silent’ enclosure with IL of 35 dB by Statistical Energy Analysis (SEA) approach for small capacity DG set. Major challenge was to achieve IL of 35 dB with single enclosure and making use of SEA technique for small size enclosure wherein modal densities is very less. Major airborne noise sources like engine, radiator fan and exhaust were modelled by capturing noise source test data.

Future emission limits for off-highway application engines need advanced power train solutions to meet stringent emissions legislation, whilst meeting customer requirements and minimizing engineering costs. DI diesel engines with four valves per cylinder are widely used in off- highway applications because of the fundamental advantages of higher volumetric efficiency, lower pumping loss, symmetric fuel spray & distribution in combination with the symmetric air motion which can give nearly optimal mixture formation and combustion process. As a result, the fuel consumption, smoke levels and exhaust emissions can be considerably reduced. In particular, the four-valve technology, coupled with mechanical low pressure and electronic high pressure fuel delivery systems set different requirements for inlet port performance. In the present paper four valve intake port design strategies are analysed for off highway engine using mechanical fuel injection systems.

Assessment on Performance, Combustion and Emission Characteristics of Diesel Engine Fuelled with Blends of Diesel, Algae Biodiesel and Heptanol

Because of higher NOx and PM emissions Compression Ignition (CI) engines are slowly being replaced by gas engines in metro cities though CI engine have better thermal efficiency and emit less Carbon monoxide (CO) and Unburned Hydrocarbons (UHC) emission than SI engines. Pollutants formed during combustion, depleting fossil fuels and continuous raising fuel price pushes the research community to find new alternative fuels which can be used along with diesel or replace the diesel without making major modifications in the current engine. The objective of this research work is to derive bio-diesel fuel from the source of algae and use it as a fuel by blending with commercially available diesel fuel. Heptanol is added along with algae bio-diesel and diesel blend to improve the ignition quality of the blend. Tests were conducted on a single cylinder constant speed, water cooled stationary diesel engine with different blends proportions of heptanol-biodiesel-diesel.

Diesel engines dominate in Heavy-Duty applications due to its better fuel economy, higher durability and larger reliability. Fuels derived from petroleum resources are depleting daily and it’s become a scarce resource for future generation to come. With growing environmental consciousness of the adverse implications brought by excessive usage of fossil fuels, the battle for finding alternative fuels as their substitution is getting heated up. At present, renewable energy from bio-fuels has been peddled as one of the most promising substitution for petroleum derived diesel. Using bio-ethanol blended diesel fuel for automobile can significantly reduce diesel usage and exhaust greenhouse gases. Bio-ethanol can be produced by alcoholic fermentation of sucrose or simple sugars. The main drawback is that ethanol is immiscible with diesel fuel over a wide range of temperatures, and the hygroscopic nature of ethanol leading to phase separation in blend.

Influence of Rake Angle and Cutting Speed on Residual Stresses Developed in Cutting Tool during Turning Operation

In this work, the effect of tool rake angle and cutting speed on residual stresses of tool was studied, the rake angles of 0°, 5°, 10°, 15°, and 20° and a constant clearance (Relief angle) of 8° were used to turn bright mild steel on the lathe machine, A total of 15 experiments were carried out with three different cutting speeds (37.69, 59.37, 94.24 m/min) for each rake angle, keeping the feed rate and depth of cut constant. During the experimentation, the residual stresses were measured using an x-ray diffractiometer. This is all in order to explore the energy savings opportunities during regrinding of tools, useful production time and energy is being wasted due to regrinding or re-sharpening of tools when cutting tools got worn or blunt, selection of the rake angle which generate the optimum residual stresses in the tool, goes a long way in saving these time and energy.

The objective of this review is to evaluate and compare the different advanced and light weight materials like advanced high strength steel (AHSS), Magnesium and Aluminium alloys, which will help in selection of appropriate materials for their intended application. In this paper comparison of materials on the basis of their current, applications, limitations, cost, potential future applications and percentage wise use in automotive vehicles are discussed. Solutions and suggestions are discussed to overcome the limitations of materials which will widen their future application. Case studies and charts for cost evaluation of different materials, on the basis of structural properties like stiffness and strength are also discussed.

Recent trends towards design of High Performance Diesel engines creating more challenges in the area of design, durability and NVH aspects of components and systems. In particular, Valvetrain system of High Speed application engines is one of the most critical and complicated dynamic system in terms of precise control of events, max. Lift, control over accelerations and vibration related issues. This can be tackled by designing the cam profile for better valve train dynamics. High frequency components and/or excessive jerks in a cam profile are important sources of cam-follower vibrations. There are various techniques of designing cam profile to achieve controlled valve train dynamic behavior at high speed operations. Present paper discuss the impact of various cam profile options designed using Polydyne, N-Harmonic and B-Spline methodologies on a field problem of cam wear for high speed engine application.

Simulation Based Approach for FIS Configuration Selection

Environmental pollution is of great concern; hence the emission norms for the diesel engines are made more stringent. The purpose of this work is to develop a process to optimize the FIS parameters and select a most suitable FIS by simulation to meet the target emissions. During the combustion optimization exercise of diesel engine, different hardware combinations like injector, HPP etc are matched through testing to achieve the required performance and emissions. The process requires the real testing of the engine on engine dynamometer with various hardware combinations, which is expensive and time consuming. A simulation model of diesel FIS is constructed using ‘AVL Hydsim’. The model is validated by comparing the predicted and the experimental results. The validated model is used for further work. Critical parameters were listed based on the sensitivity analysis on the base model.

Evaluation of Fatigue Properties and Effect of Stress Concentration on Fatigue Life of Dual Phase Steel Grade DP 800

Dual Phase (DP) steels with their high energy absorbing capacity are fast emerging as materials for automotive body applications with improved crashworthiness. The unique combination of high strength and good ductility associated with the DP steels originates from its specially developed microstructure that consists of martensitic islands in ferritic matrix. The high strength and good ductility are expected to give very good resistance to fatigue crack generation and propagation respectively. This paper discusses the fatigue properties determined for a DP steel grade viz. DP 800. The strain controlled fatigue tests were carried out on the un-notched specimens prepared from 1.2 mm sheets to generate E-N curves. The force controlled axial fatigue tests were carried out on two types of specimens prepared from 1.2 mm sheets to generate S-N curves for two Stress Concentration Factors (SCF) viz. 2.5 and 4.4.

Stress Measurement Techniques for Quantification of Stresses using X Ray Diffraction

Accurate quantification of residual stresses is critical to predict expected fatigue life of the component. Quantification of residual stresses by X ray diffraction method offers substantial accuracy in results as compared to other methods of stress measurements. Depending on component processing and geometry, various stress measurement techniques are used to analyze stress patterns induced by these processing. This paper describes some of the stress measurement techniques by results obtained on two compressor valve (reed) samples which are undergone different processing. First reed sample is analyzed after blanking operation which is expected to give low compressive or tensile stresses whereas second reed sample is analyzed after tumbling operation which is done to get high compressive stresses.

Acoustical Design of Vehicle Dash Insulator

The acoustical performance of a vehicle dash panel system is rated by the noise reduction, which is calculated from the sound transmission and absorption characteristics. A typical dash insulator consists of a steel panel (vehicle body panel), a porous decoupler and heavy layer in the form of sandwich construction. The use of dash panel is to block engine noise from entering into the interior cabin. In the present study the transmission loss of dash panel has been evaluated in reverberation chambers and the sound absorption of dash panel has been determined in impedance tube. This paper deals with improving over all sound transmission loss and shifting of the double wall resonance well below the engine firing frequencies by changing the decoupler materials such as felt and foams of different density and thickness and heavy layer mass per unit area.

Dual fuel operating strategy offers great opportunity to reduce emissions like particulate matter and NOx from compression ignition engine and use of clearer fuels like natural gas. Dual-fuel engines have number of potential advantages like fuel flexibility, lower emissions, higher compression ratio, better efficiency and easy conversion of existing diesel engines without major hardware modifications. In view of energy depletion and environmental pollution, dual-fuel technology has caught attention of researchers. It is an ecological and efficient combustion technology. This paper summarizes a review of recent research on dual-fuel technology and future scope of research. Paper also throws light on present limitations and drawbacks of dual-fuel engines and proposed methods to overcome these drawbacks. A parametric study of different engine-operating variables affecting performance of diesel-CNG dual-fuel engines vis-à-vis base diesel operation is also summarized here.

To meet the latest trends in Internal Combustion engines regarding efficiency, emissions and durability, an integrated approach to engine development is required. This paper describes about a Robust, Reliable and an integrated approach used in design and development of an engine for high power density which can be adopted for both Off-highway application as well as Genset application. The engine is developed to meet US - EPA Tier-III Emission Norms and MoEF (Genset Emission Norms for India formulated by Ministry of Environment and Forest) emission norms respectively. This paper discusses various technologies applied in developing this engine to achieve high power density, low exhaust emissions, and low noise and vibrations. This 4 valve per cylinder engine is created largely within a digital environment using the latest computer aided design (CAD) and computer aided engineering (CAE) techniques and simulation tools.

A Three-Zone Heat Release Model for DI Diesel Engines

Heat release analysis brings out the various phenomena that cause the development of the combustion chamber pressure. A three-zone heat release model computes the rate of heat release and other properties of all the three zones (representing vaporized fuel, unburnt and burnt gas zones) from measured pressure-crank angle data obtained from an instrumented engine. It is a useful diagnostic tool giving a great deal of information about an existing engine. Heat release analyses for five different operating conditions have been conducted for a DI diesel engine. Also, ignition delay, wall heat losses and mass, volume and temperature in each of the three zones have been computed. It is found that the overall quality of the computed heat release rates are strongly dependent on the accuracy of the measured pressure data. The model can be integrated to a high speed data acquisition system for concurrent analysis of the heat release patterns.

Vibration Due to Piston Slap and Combustion in Gasoline and Diesel Engines

The paper describe investigations on the vibration characteristics of a gasoline engine due to piston slap and a diesel engine due to combustion. Engine parameters and vibration data were recorded and time series signals were obtained. The effect of speed, load and other engine parameters on vibration is investigated. Vibration due to piston slap is analysed with reference to major-minor thrust relationship, cylinder to cylinder variation, piston-slap force diagram and vibration-frequency curves. The experimental results suggest that all reciprocating engines would exhibit a complex vibration pattern due to piston slap at harmonic series of discrete frequencies, and the reason for this is analysed. The vibration transmitted by engine structure in response to the in-cylinder pressure development is termed here as ‘Vibration due to Combustion’ and is assessed from the spectrum of the Combustion Pressure curves and their derivatives in terms of time.
