A Comparative Study of Two RVE Modelling Methods for Chopped Carbon Fiber SMC

To advance vehicle lightweighting, chopped carbon fiber sheet molding compound (SMC) is identified as a promising material to replace metals. However, there are no effective tools and methods to predict the mechanical property of the chopped carbon fiber SMC due to the high complexity in microstructure features and the anisotropic properties. In this paper, a Representative Volume Element (RVE) approach is used to model the SMC microstructure. Two modeling methods, the Voronoi diagram-based method and the chip packing method, are developed to populate the RVE. The elastic moduli of the RVE are calculated and the two methods are compared with experimental tensile test conduct using Digital Image Correlation (DIC). Furthermore, the advantages and shortcomings of these two methods are discussed in terms of the required input information and the convenience of use in the integrated processing-microstructure-property analysis.

Development of A New Dynamic Rollover Test Methodology for Heavy Vehicles

Among all the vehicle rollover test procedures, the SAE J2114 dolly rollover test is the most widely used. However, it requires the test vehicle to be seated on a dolly with a 23° initial angle, which makes it difficult to test a vehicle over 5,000 kg without a dolly design change, and repeatability is often a concern. In the current study, we developed and implemented a new dynamic rollover test methodology that can be used for evaluating crashworthiness and occupant protection without requiring an initial vehicle angle. To do that, a custom cart was designed to carry the test vehicle laterally down a track. The cart incorporates two ramps under the testing vehicle’s trailing-side tires. In a test, the cart with the vehicle travels at the desired test speed and is stopped by a track-mounted curb.

Development of a Stationary Axle Efficiency Test Stand and Methodology for Identifying Fuel Efficient Gear Oils for Military Applications - Part 1

For existing fleets such as the U.S. military ground vehicle fleet, there are few ways to reduce vehicle fuel consumption that don’t involve expensive retrofitting. Replacing standard lubricants with those that can achieve higher vehicle efficiencies is one practical and inexpensive way to improve fleet fuel efficiency. In an effort to identify axle gear lubricants that can reduce the fuel consumption of its fleet, the U.S. Army is developing a stationary axle efficiency test stand and procedure. In order to develop this capability, on-track vehicle fuel consumption testing was completed using light, medium, and heavy tactical wheeled vehicles following a modified SAE J1321 type test procedure. Tested lubricants included a baseline SAE 80W-90, a fuel efficient SAE 75W-90, and a fuel efficient SAE 75W-140. Vehicle testing resulted in reductions in fuel consumption of up to 2%.

Steering System Noise Evaluation

Intermediate shaft assembly is used to connect steering gear to the steering wheel. The primary function of the intermediate shaft is to transfer torsional loads. There is a high probability of noise propagating through the Intermediate shaft to the driver. The current standard for measuring the noise is by performing vehicle level subjective evaluations. If improperly clamped at either of the yokes, a sudden change in the direction of the torsional load on the Intermediate shaft can generate a displeasing noise. Noise can also be generated from the constant velocity joint. Intermediate shaft noise can be measured using a microphone or can be correlated to acceleration values. The benefit of measuring the acceleration over sound pressure level is the reduction of complexity of the test environment and test set up. The nature of the noise in question requires the filtering of low frequency data. This paper presents a new test procedure that has been developed by General Motors.

Fuel Economy Improvement During Cold Start Using Recycled Exhaust Heat and Electrical Energy for Engine Oil and ATF Warm-Up

A numerical study is conducted to investigate the effect of changing engine oil and automatic transmission fluid (ATF) temperatures on the fuel economy during warm-up period. The study also evaluates several fuel economy improving devices that reduce the warm-up period by utilizing recycled exhaust heat or an electric heater. A computer simulation model has been developed using a multi-domain 1-D commercial software and calibrated using test data from a passenger vehicle equipped with a 2.4 / 4-cylinder engine and a 6-speed automatic transmission. The model consists of sub-models for driver, vehicle, engine, automatic transmission, cooling system, engine oil circuit, ATF circuit, and electrical system. The model has demonstrated sufficient sensitivity to the changing engine oil and ATF temperatures during the cold start portion of the Federal Test Procedure (FTP) driving cycle that is used for the fuel economy evaluation.

Worst Case Scenarios Generation and Its Application on Driving

The current test methods are insufficient to evaluate and ensure the safety and reliability of vehicle system for all possible dynamic situations including the worst cases such as rollover, spin-out and so on. Although the known NHTSA J-turn and Fish-hook steering maneuvers are applied for the vehicle performance assessment, they are not enough to predict other possible worst case scenarios. Therefore, it is crucial to search for the various worst cases including the existing severe steering maneuvers. This paper includes the procedure to search for other useful worst case based upon the existing worst case scenarios in terms of rollover and its application in simulation basis. The human steering angle is selected as a design variable and optimized to maximize the index function to be expressed in terms of vehicle roll angle. The obtained scenarios were enough to generate the worse cases than NHTSA ones.

A Test Method for Quantifying Residual Stress Due to Heat Treatment in Metals

Quantification of residual stresses is an important engineering problem impacting manufacturabilty and durability of metallic components. An area of particular concern is residual stresses that can develop during heat treatment of metallic components. Many heat treatments, especially in heat treatable cast aluminum alloys, involve a water-quenching step immediately after a solution-treatment cycle. This rapid water quench has the potential to induce high residual stresses in regions of the castings that experience large thermal gradients. These stresses may be partially relaxed during the aging portion of the heat treatment. The goal of this research was to develop a test sample and quench technique to quantify the stresses created by steep thermal gradients during rapid quenching of cast aluminum. The development and relaxation of residual stresses during the aging cycle was studied experimentally with the use of strain gauges.

History of Emissions Reduction: Normal Emitters in FTP-type Driving

Information is readily available on how a vehicle model's emissions system performs under certification conditions, but it is not widely known how it performs after years of use. This study predicts the odometer dependence of in-use car emissions, in grams per mile (gpm), over many model years. To do this, model years are analyzed starting in the mid 1980's until the mid 1990's. High emitters are eliminated from the study using a vehicle probability distribution technique. Emissions data was obtained from EPA's long-term Federal Test Procedure (FTP) survey, AAMA, CARB's Light Duty Vehicle Surveillance Program (LDVSP 14), and University of California Riverside CMEM database. The UCR data includes second-by-second engine-out and tailpipe-out emissions. Emissions system durability was found by comparing the emissions of vehicles of the same model year at different odometer readings.

Overview of Techniques for Measuring Friction Using Bench Tests and Fired Engines

This paper presents an overview of techniques for measuring friction using bench tests and fired engines. The test methods discussed have been developed to provide efficient, yet realistic, assessments of new component designs, materials, and lubricants for in-cylinder and overall engine applications. A Cameron-Plint Friction and Wear Tester was modified to permit ring-in-piston-groove movement by the test specimen, and used to evaluate a number of cylinder bore coatings for friction and wear performance. In a second study, it was used to evaluate the energy conserving characteristics of several engine lubricant formulations. Results were consistent with engine and vehicle testing, and were correlated with measured fuel economy performance. The Instantaneous IMEP Method for measuring in-cylinder frictional forces was extended to higher engine speeds and to modern, low-friction engine designs.

Seat Belt Retractor Rattle: Understanding Root Sources and Testing Methods

This paper describes the rattle mechanisms that exist in seat belt retractors and the vehicle acceleration conditions that induce these responses. Three principal sources of rattle include: 1) the sensor, 2) the spool, and 3) the lock pawl. In-vehicle acceleration measurements are used to characterize retractor excitation and are subsequently employed for laboratory testing of retractor rattle. The merits and demerits of two testing methods, based on frequency domain and time domain shaker control, are discussed.

Determination of Coastdown Mechanical Loss Ambient Correction Factors for use with J2263 Road Tests

Testing for vehicle emissions and fuel economy certification occurs primarily on chassis dynamometers in a laboratory setting and therefore the actual road conditions, such as forces due to tire rolling resistance and internal friction, must be simulated. Test track coastdown procedures measure vehicle road load forces and produce an equation which relates these forces to velocity. The recent inclusion of onboard anemometry has allowed the coastdown procedure to account for varying wind effects; however, the new anemometer based mechanical loss coefficients do not take into account ambient weather conditions. The two purposes of this study are (1) to determine the new tire rolling resistance temperature correction coefficient that should be used when test ambient temperature is different from the standard reference value of 68°F, and (2) to investigate the effects of auxiliary measurements, such as other ambient conditions and vehicle settings, on this correction coefficient.

Development of Second-by-Second Fuel Use and Emissions Models Based on an Early 1990s Composite Car

Simulation models for second-by-second fuel rate, and engine-out and tailpipe emissions of CO, HC, and NOx from a “composite” car in hot engine and catalyst conditions are presented and tested using Federal Test Procedure Revision Project (FTPRP) data from 15 1991-1994 cars. The models are constructed as a combination of simple science and curve fitting to the FTPRP data. The models are preliminary, the simplest models being presented to illustrate how much can be predicted with very few parameters. Fuel rate and engine out emissions of all three pollutants are accurately predicted. The tailpipe emissions models are only moderately successful, largely because we are only moderately successful in predicting catalyst pass fractions during low power driving. Nevertheless, the composite car shows regular emissions behavior, and these are modeled effectively.

A Knowledge Representation Scheme for Nondestructive Testing of Composite Components

This paper presents our efforts to formalize the knowledge domain of nondestructive quality control of automotive composite components with organic (resin) matrices and to develop a prototype knowledge-based system, called NICC for Nondestructive Inspection of Composite Components, to help in the quality assurance of individual components. Geometric and bonding characteristics of parts and assemblies are taken into account, as opposed to the better understood evaluation of test specimens. The reasoning process was divided in two stages: in the first stage all flaws that might be present in the given part are characterized; in the second stage appropriate nondestructive testing procedures are specified to detect each of the possible flaws. The use of nondestructive techniques in the inspection of composites is fairly recent and hence, the knowledge required to develop an expert system is still very scattered and not fully covered in the literature.
