Comparison between Finite Element and Hybrid Finite Element Results to Test Data for the Vibration of a Production Car Body

The Hybrid Finite Element Analysis (HFEA) method is based on combining conventional Finite Element Analysis (FEA) with analytical solutions and energy methods for mid-frequency computations. The method is appropriate for computing the vibration of structures which are comprised by stiff load bearing components and flexible panels attached to them; and for considering structure-borne loadings with the excitations applied on the load bearing members. In such situations, the difficulty in using conventional FEA at higher frequencies originates from requiring a very large number of elements in order to capture the flexible wavelength of the panel members which are present in a structure. In the HFEA the conventional FEA model is modified by de-activating the bending behavior of the flexible panels in the FEA computations and introducing instead a large number of dynamic impedance elements for representing the omitted bending behavior of the panels.

Structural-Acoustic Modeling and Optimization of a Submarine Pressure Hull

The Energy Finite Element Analysis (EFEA) has been validated in the past through comparison with test data for computing the structural vibration and the radiated noise for Naval systems in the mid to high frequency range. A main benefit of the method is that it enables fast computations for full scale models. This capability is exploited by using the EFEA for a submarine pressure hull design optimization study. A generic but representative pressure hull is considered. Design variables associated with the dimensions of the king frames, the thickness of the pressure hull in the vicinity of the excitation (the latter is considered to be applied on the king frames of the machinery room), the dimensions of the frames, and the damping applied on the hull are adjusted during the optimization process in order to minimize the radiated noise in the frequency range from 1,000Hz to 16,000Hz.

Closed-Form Structural Stress Solutions for Spot Welds in Square Plates under Central Bending Conditions

A new closed-form structural stress solution for a spot weld in a square thin plate under central bending conditions is derived based on the thin plate theory. The spot weld is treated as a rigid inclusion and the plate is treated as a thin plate. The boundary conditions follow those of the published solution for a rigid inclusion in a square plate under counter bending conditions. The new closed-form solution indicates that structural stress solution near the rigid inclusion on the surface of the plate along the symmetry plane is larger than those for a rigid inclusion in an infinite plate and a finite circular plate with pinned and clamped outer boundaries under central bending conditions. When the radius distance becomes large and approaches to the outer boundary, the new analytical stress solution approaches to the reference stress whereas the other analytical solutions do not.

Finite Element Analyses of Structural Stresses near Dissimilar Spot Joints in Lap-Shear Specimens

Structural stress distributions near nearly rigid, dissimilar and similar spot joints in lap-shear specimens are investigated by 3-D finite element analyses. A set of accurate closed-form structural stress solutions is first presented. The closed-form structural stress solutions were derived for a rigid inclusion in a square thin plate under various loading conditions with the weak boundary conditions along outer edges or semi-circular paths by satisfying the equilibrium conditions. Finite element analyses with different joint material behaviors, element types and mesh designs are conducted to examine the structural stress solutions near the spot joints in lap-shear specimens. The results of the finite element analyses indicate that the computational structural stress solutions on the edge of the joint depend on the joint material behavior, element type, and mesh design.

Modeling Static Load Distribution and Friction of Ball Bearings and BNAs: Towards Understanding the “Stick-Slip” of Rack EPAS

Electric power assisted steering (EPAS) systems are widely adopted in modern vehicles to reduce the steering effort of drivers. In rack EPAS, assist torque is applied by a motor and transmitted through two key mechanical components: ball bearing and ball nut assembly (BNA) to turn the front wheels. Large combined load and manufacturing errors not only make it hard to accurately calculate the load distribution in the ball bearing and BNA for the purpose of sizing, but also make the friction behavior of EPAS gear complicated. Rack EPAS gear is well known to suffer from “stick-slip” (i.e., sticky feel sensed by the driver), which affects the user experience. “Stick-slip” is an extreme case of friction variation mainly coming from ball bearing and BNA. Finite Element Analysis (FEA) in commercial software like ANSYS is usually conducted to study the load distribution and friction of ball bearing and BNA.

Design Optimization of Vehicle Body NVH Performance Based on Dynamic Response Analysis

Noise-vibration-harshness (NVH) design optimization problems have become major concerns in the vehicle product development process. The Body-in-White (BIW) plays an important role in determining the dynamic characteristics of vehicle system during the concept design phase. Finite Element (FE) models are commonly used for vehicle design. However, even though the speed of computers has been increased a lot, the simulation of FE models is still too time-consuming due to the increase in model complexity. For complex systems, like vehicle body structures, the numerous design variables and constraints make the FE simulations based optimization design inefficient. This calls for the development of a systematic and efficient approach that can effectively perform optimization to further improve the NVH performance, while satisfying the stringent design constraints.

Stress-Strain Relations for Nodular Cast Irons with Different Graphite Volume Fractions under Tension and Compression

In this paper, the results of finite element analyses for nodular cast irons with different volume fractions of graphite particles based on an axisymmetric unit cell model under uniaxial compression and tension are presented. The experimental compressive stress-strain data for a nodular cast iron with the volume fraction of graphite particles of 4.5% are available for use as the baseline material data. The elastic-plastic stress-strain relation for the matrix of the cast iron is estimated based on the experimental compressive stress-strain curve of the cast iron with the rule of mixture. The elastic-plastic stress-strain relation for graphite particles is obtained from the literature. The compressive stress-strain curve for the cast iron based on the axisymmetric unit cell model with the use of the von Mises yield function was then obtained computationally and compared well with the compressive stress-strain relation obtained from the experiment.

Closed-Form Structural Stress Solutions for Fatigue Life Estimations of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets

Closed-form structural stress solutions are investigated for fatigue life estimations of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets with and without clearance hole based on three-dimensional finite element analyses. The closed-form structural stress solutions for rigid inclusions under counter bending, central bending, in-plane shear and in-plane tension are first presented. Three-dimensional finite element analyses of the lap-shear specimens with FDS joints without and with gap (with and without clearance hole) are then presented. The results of the finite element analyses indicate that the closed-form structural stress solutions are quite accurate at the critical locations near the FDS joints in lap-shear specimens without and with gap (with and without clearance hole) for fatigue life predictions.

Finite Element Analyses of Stress Intensity Factor Solutions for Discontinuous Gas Metal Arc Welds under Lap-Shear Loading Conditions

The distributions of the mode I and mode II stress intensity factor solutions along the fronts of the pre-existing cracks of continuous and discontinuous gas metal arc welds in lap-shear specimens are investigated by three-dimensional finite element analyses. Two-dimensional plane strain finite element analyses were first carried out in order to obtain the computational stress intensity factor solutions for the idealized and realistic weld geometries as the references. Further, the stress intensity factor solutions for realistic welds obtained from the two-dimensional finite element analyses are presented for unequal sheet thicknesses for future engineering applications. Then the stress intensity factor solutions for continuous and discontinuous welds were obtained by three-dimensional finite element analyses.

ADAS Feature Concepts Development Framework via a Low Cost RC Car

ADAS features development involves multidisciplinary technical fields, as well as extensive variety of different sensors and actuators, therefore the early design process requires much more resources and time to collaborate and implement. This paper will demonstrate an alternative way of developing prototype ADAS concept features by using remote control car with low cost hobby type of controllers, such as Arduino Due and Raspberry Pi. Camera and a one-beam type Lidar are implemented together with Raspberry Pi. OpenCV free open source software is also used for developing lane detection and object recognition. In this paper, we demonstrate that low cost frame work can be used for the high level concept algorithm architecture, development, and potential operation, as well as high level base testing of various features and functionalities. The developed RC vehicle can be used as a prototype of the early design phase as well as a functional safety testing bench.

Reduction of Steering Effort in the Event of EPAS Failure using Differential Braking Assisted Steering

Electric Power Assisted Steering (EPAS) is widely adopted in modern vehicles to reduce steering effort. It is probable that some EPAS systems will experience a shutdown due to reliability issues stemming from electrical and/or electronic components. In the event of EPAS failure, power assist becomes unavailable and the steering system reverts to a fully manual state, leading to excessive steering torque demands from the driver to maneuver the vehicle at lower speeds, i.e., under 30 mph. This situation has resulted in dozens of reported crashes and several OEM safety recalls in the past few years. Inspired by recent work which utilizes independent driving torque of in-wheel-motor vehicles to reduce steering torque, this paper proposes the use of Differential Braking Assisted Steering (DBAS) to alleviate steep increases in steering torque upon EPAS failure. DBAS requires software upgrades with minimal hardware modification to EPAS, which is preferable for a backup system.

Stress Intensity Factor Solutions for Welds in Lap-Shear Specimens under Clamped Loading Conditions

Analytical stress intensity factor solutions for welds in lap-shear specimens of equal thickness under pinned and clamped loading conditions based on the beam bending theory are presented and examined. Finite element analyses are also employed to obtain the stress intensity factor solutions for welds in lap-shear specimens under both clamped and pinned loading conditions. The computational solutions are compared well with the analytical solutions. The results of the analytical and computational solutions indicate that the bending moments at the clamped edges reduce the mode I and II stress intensity factor solutions by about 7% to 10% for the given specimen geometry. The effects of the clamped grips depend on the ratio of the weld width to the specimen length. Comparisons of the stress intensity factor solutions suggest that the fatigue lives of the welds in lap-shear specimens under clamped loading conditions should be higher than those under pinned loading conditions.

Residual Stress Distributions in Rectangular Bars Due to High Rolling Loads

In this paper, residual stress distributions in rectangular bars due to rolling or burnishing at very high rolling or burnishing loads are investigated by roll burnishing experiments and three-dimensional finite element analyses using ABAQUS. First, roll burnishing experiments on rectangular bars at two roller burnishing loads are presented. The results indicate the higher burnishing load induces lower residual stresses and the higher burnishing load does not improve fatigue lives. Next, in the corresponding finite element analyses, the roller is modeled as rigid and the roller rolls on the flat surface of the bar with a low coefficient of friction. The bar material is modeled as an elastic-plastic strain hardening material with a nonlinear kinematic hardening rule for loading and unloading.

A Reduced-Order Model for Evaluating the Dynamic Response of Multilayer Plates to Impulsive Loads

Assessing the dynamic performance of multilayer plates subjected to impulsive loading is of interest for identifying configurations that either absorb energy or transmit the energy in the transverse directions, thereby mitigating the through-thickness energy propagation. A reduced-order modeling approach is presented in this paper for rapidly evaluating the structural dynamic performance of various multilayer plate designs. The new approach is based on the reverberation matrix method (RMM) with the theory of generalized rays for fast analysis of the structural dynamic characteristics of multilayer plates. In the RMM model, the waves radiated from the dynamic load are reflected and refracted at each interface between layers, and the waves within each layer are transmitted with a phase lag. These two phenomena are represented by the global scattering matrix and the global phase matrix, respectively.

Powerpack Optimal Design Methodology with Embedded Configuration Benchmarking

Design of military vehicle needs to meet often conflicting requirements such as high mobility, excellent fuel efficiency and survivability, with acceptable cost. In order to reduce the development cost, time and associated risk, as many of the design questions as possible need to be addressed with advanced simulation tools. This paper describes a methodology to design a fuel efficient powerpack unit for a series hybrid electric military vehicle, with emphasis on the e-machine design. The proposed methodology builds on previously published Finite element based analysis to capture basic design features of the generator with three variables, and couples it with a model reduction technique to rapidly re-design the generator with desired fidelity. The generator is mated to an off the shelf engine to form a powerpack, which is subsequently evaluated over a representative military drive cycles.

Fatigue Life Prediction for Adaptable Insert Welds between Sheet Steel and Cast Magnesium Alloy

Joining technology is a key factor to utilize dissimilar materials in vehicle structures. Adaptable insert weld (AIW) technology is developed to join sheet steel (HSLA350) to cast magnesium alloy (AM60) and is constructed by combining riveting technology and electrical resistance spot welding technology. In this project, the AIW joint technology is applied to construct front shock tower structures composed with HSLA350, AM60, and Al6082 and a method is developed to predict the fatigue life of the AIW joints. Lap-shear and cross-tension specimens were constructed and tested to develop the fatigue parameters (load-life curves) of AIW joint. Two FEA modeling techniques for AIW joints were used to model the specimen geometry. These modeling approaches are area contact method (ACM) and TIE contact method.

Design Optimization of Vehicle Muffler Transmission Loss using Hybrid Method

This study presents an efficient process to optimize the transmission loss of a vehicle muffler by using both experimental and analytical methods. Two production mufflers were selected for this study. Both mufflers have complex partitions and one of them was filled with absorbent fiberglass. CAD files of the mufflers were established for developing FEA models in ANSYS and another commercial software program (CFEA). FEA models were validated by experimental measurements using a two-source method. After the models were verified, sensitivity studies of design parameters were performed to optimize the transmission loss (TL) of both mufflers. The sensitivity study includes the perforated hole variations, partition variations and absorbent material insertion. The experimental and sensitivity analysis results are included in the paper.

Geometry Design of a Non-Pin Cycloid Drive for In-Wheel Motor

Cycloid drives are widely used in the in-wheel motor for electric vehicles due to the advantages of large ratio, compact size and light weight. To improve the transmission efficiency and the load capability and reduce the manufacturing cost, a novel cycloid drive with non-pin design for the application in the in-wheel motor is proposed. Firstly, the generation of the gear pair is presented based on the gearing of theory. Secondly, the meshing characteristics, such as the contact zones, curvature difference, contact ratio and sliding coefficients are derived for performance evaluation. Then, the loaded tooth contact analysis (LTCA) is performed by establishing a mathematical model based on the Hertz contact theory to calculate the contact stress and deformation.

Structural-Acoustic Joints for Incompatible Models in the Energy Finite Element Analysis

In the Energy Finite element Analysis (EFEA) method, the governing differential equations are formulated for an energy variable that has been spatially averaged over a wavelength and time averaged over a period. A finite element approach is used for solving the differential equations numerically. Therefore, a library of elements is necessary for modeling the various wave bearing domains that are present in a structural-acoustic system. Discontinuities between wave bearing domains always exist due to the geometry, from a change in material properties, from multiple components being connected together, or from different media interfacing with each other. Therefore, a library of joints is also necessary for modeling the various types of physical connections which can be encountered in a structural-acoustic system.

Recognizing Manipulated Electronic Control Units

Combatting the modification of automotive control systems is a current and future challenge for OEMs and suppliers. ‘Chip-tuning’ is a manifestation of manipulation of a vehicle's original setup and calibration. With the increase in automotive functions implemented in software and corresponding business models, chip tuning will become a major concern. Recognizing and reporting of tuned control units in a vehicle is required for technical as well as legal reasons. This work approaches the problem by capturing the behavior of relevant control units within a machine learning system called a recognition module. The recognition module continuously monitors vehicle's sensor data. It comprises a set of classifiers that have been trained on the intended behavior of a control unit before the vehicle is delivered. When the vehicle is on the road, the recognition module uses the classifier together with current data to ascertain that the behavior of the vehicle is as intended.
